The saddlebag supports are hinged 3 so they can adjust to any variance in your motorcycle’s fender strut bolt locations. The supports have a one-inch offset 4 that angles the supports outward so they space the bags away from the motorcycle’s chassis components, wheels, brakes, and moving parts. Before removing or changing any hardware, hold the supports next to the motorcycle to familiarize yourself with how they will be installed. Remove the original fender mounting bolts from one side of the fender strut and temporarily mount one support with a 10mm bolt, a plastic and steel spacer, and two washers into the front fender stay bolt hole. Then insert an 8mm bolt, a plastic and steel spacer, and two washers into the rear fender stay bolt hole. Verify that each bolt is the proper length. IMPORTANT: The VT1100 Shadow Classic, Aero, or Sabre models have 10mm (front) and 8mm (rear) threaded holes in the fender strut. Use care to not insert the wrong size mounting bolt in the strut. When installing a bolt into the fender strut, check to be sure that it does not extend inside the fender further than the original fasteners. If it does, the excess length of the bolt must be cut off, or exchanged for a shorter bolt you obtain from the hardware store or a motorcycle shop. After verifying the mounting bolts are the proper length, remove the support from the motorcycle’s fender strut. Install a grommet in each of the large holes 5 on the back side of each saddlebag. Then insert a plastic spacer 6 in each of the grommets TIP: Use soapy water to lubricate the grommets so they will slip into the holes in the bag. The vehicle images in this instruction set may be different than your motorcycle. Continued on next page… 3 Lay a support 7 (with the joint towards the rear of the bag) on the back of a bag. Temporarily put the mounting bolts 8 through the support’s holes and into the plas- tic spacers in the grommets. Place one of the support clips 9 over the center of the lower portion of the support, so the two holes in the clip align with the predrilled holes in the bag. Use the 3/16” screws and nuts from the hardware kit to attach the support clip to the backup plate inside the bag. Place the nuts on the outside of the bag. Do not over- tighten the hardware, as this may cause damage to the saddlebag. Remove the mounting bolts from the support and the plastic spacers

The stock mufflers on the GL1500 Goldwing tend to rust after a few years. It doesn’t really matter how much you clean them because the design means that they tend to collect condensation which turns into water, then the dreaded tinworm rots them from the inside out. There is a drain hole in each muffler (near the front) to allow some water out, but the hole is really in the wrong place as the mufflers almost always rot at the ends near where the tailpipe is welded on. Replacing mufflers on the GL1500 Goldwing is easy enough and you really don’t need a tutorial for the task. But I did have a camera handy on the day I did the job so you may as well have the benefit of the images. This is a common sight on a GL1500 Goldwing. The mufflers rot from the inside out and eventually the ends just blow off. Believe it or not, these mufflers are on a 1997 GL1500SE with only 7,700 miles that was always stored in a dry garage! I replaced them in April 2004 and they had been almost as bad as this since 2002, but the owner of the Goldwing wasn’t using it much so he didn’t bother replacing them until 2004

a. Adjust the mounting yoke by first removing the lacing system that secures the two yoke halves. b. Move the two yoke halves inward or outward until the saddlebags ride as high as possible on both sides of the motorcycle. When properly adjusted, both bags will hang parallel to one another. c. Utilizing the lacing pattern shown in both images (A ) and (B ) , reinstall and fasten the lacing system. The lacing must pass through a minimum of four sets of adjustment holes on the mounting yoke. WARNING: Saddlebags must never contact the rear wheel, drive train or exhaust. A minimum clearance of two inches, with the suspension compressed, is necessary at all times. CAUTION: Tour Master saddlebags do not fit under the seat of all motorcycles. Please check your motorcycle’s factory supplied owners manual for under saddle mounting compatibility and proper seat removal and installation. II. MOUNTING STRAP INSTALLATION: a. With the yoke properly adjusted, attach each of the four mounting straps (C ) and ( D ) to a rigid portion of the frame or rear rack assembly. b. Connect the quick-release buckles and pull the adjustment straps tight. c. Secure excess strap tether with the integrated hook and loop fastener

WIRING INSTALLATION 1. Unfold the Power Shift wiring, as it is shown by the figure to place the main connector in the area where to secure the IS-MODULE, the black wire eyelet in the proximity of the battery negative pole and the 12V red power supply wire around the battery to reach the connector of the rear brake switch, as it is specified by the figure. ENGINE REMOVAL: 1. Turn ignition off, remove lanyard, disconnect battery cables and remove battery. 2. Remove engine following steps outlined in section 7 of Kawasaki service manual. NOTE: Replace oil filter if engine was run previously. Please recycle used oil and oil filter. NOTE: Clear an area on a sturdy workbench or heavy-duty cart to place engine after removal. Be sure to carefully place engine on a smooth surface so as not to damage oil pan. It is recommended that you have assistance for the engine removal process. 3. Replace stock pistons, rings, piston pins, clips, cylinder head gasket and cylinder base gasket with supplied forged pistons, rings, piston pins, clips, cylinder head gasket and cylinder base gasket following the steps outlined in section 6 of the Kawasaki service manual. NOTE: This is an involved process requiring advanced mechanical skills and 4-stroke engine experience. DO NOT ATTEMPT if you are not mechanically inclined or familiar with 4-stroke engines. 4. Remove OE crankshaft coupler and discard. 5. Locate boss on PTO housing just above crankshaft. Cut off at a 45° angle. (See page 1 of Installation Images) NOTE: Cover end of crankshaft. Thoroughly clean engine afterwards. EXHAUST SYSTEM MODIFICATIONS: 6. Inside hull under rear grab handle remove air inlet tubes. Disconnect hoses for stock bilge pick-ups from breather fittings. (see illustration #1) 7. Remove exhaust hose connecting primary muffler (left water box) to secondary muffler (right water box). Disconnect remaining hoses from breather fittings. Remove exhaust hose connecting secondary water box to exhaust outlet. (see illustration #2) NOTE: Retain hose clamps. 8. Remove section of foam between top deck and pump area and discard. 9. At rear of hull remove and discard plastic exhaust outlet nozzle. Remove exhaust outlet, cut 5-3/4″ from end of flange and weld a bead around modified end of exhaust outlet. (see illustration #3) NOTE: Sand or file edge after modifying. 10. Install one supplied silicone coupler onto modified exhaust outlet and secure using OE hose clamp. (see illustration #4) Install exhaust outlet into hull and secure using stock hardware. (see illustration #5) NOTE: Be sure rubber gasket is in place between flange and hull. Do not use any sealant. Apply blue Loc-tite to bolts. Do not over tighten bolts. 11. Install supplied billet exhaust outlet tip using supplied hardware. (see illustration #6) NOTE: Apply blue Loc-tite to bolts. Do not over tighten bolts.
