Remove tappet assemblies from engine being sure that each one is kept with it’soriginal tappet block. NOTE: This procedure is the preferred method of installation. However, kit can be installed without removing lifters from engine. 2. Remove hydraulic piston retaining wire clip from one assembly at a time. Be careful not to bend wire clip during disassembly. 3. Completely disassemble tappet removing all parts. 4. Thoroughly clean all parts including tappet body. Remove any oil which might prevent hydraulic unit from fully collapsing during adjustment. 5. Insert one spacer from S&S HL 2 Tkit in tappet body. 6. Reassemble tappet in reverse order making sure original parts arereturned to their original positions. See Picture1. 7. Replace wire retaining clip in tappet body. 8. Put tappet back in original tappet block. 9. Repeat Steps 2 through 8 for three remaining tappets. 10. Reassemble engine with modified tappets. 11. Adjust pushrods. NOTE – In all cases engine must be cold and lifter must be at lowest point of travel for pushrod adjustment To prevent accidents, remove ground cable from battery. A. Remove spark plugs. B. Bring piston to TDC on compression stroke in cylinder to be adjusted. Normally both tappets will be at their lowest point of travel. C. Extend pushrod adjustment, collapsing lifter until piston assembly is in contact with HL 2 Tspacer and pushrod is tight. If tappets contain oil, as when pushrods are readjusted after engine has been run, or if all oil was not removed during installation, extend pushrod adjustment until valve is open (about five additional turns of adjusting screw). Allow 5 minutes for hydraulic unit to bleed down. If pushrod can be turned with fingers after bleeding down, lifter is not completely collapsed, and this step must be repeated. NOTE – perform this operation on one cylinder at a time. Do not turn engine until pushrod adjustment is complete. Turning engine while valve is held off the seat could result in valve to valve or valve to piston contact and serious valve train damage. D. Loosen pushrod adjustment until pushrod can be rotated with the fingers with slight drag. NOTE – Shortening adjuster an additional six flats or full turn from zero lash often results in quieter pushrod operation. This provides additional travel for the hydraulic piston assembly, which can improve the ability of the hydraulic unit to maintain zerolash under normal operating conditions. E. Tighten lock nut. F. Follow the same procedure for all four push rods. G. Recheck pushrod adjustment after a few hundred miles. NOTES ● It is a good idea to recheck pushrod adjustment in a new engine as valve train may tighten up due to gasket compression and valve seat wear. ● Upon initial start up after modification, HL 2 Tequipped lifters may be somewhat noisy for 10-20 miles. If lifters are still noisy after 20 miles it is recommended that pushrods be adjusted 1⁄2 turnlooser. See step D

GL1800 LED LIGHTED FRONT FENDER EAGLE Note: Read instruction thoroughly before installing. Drilling required. 1. Place bike on center stand. 2. Remove front fender. 3. REMOVAL Prepare for Service 1. Position motorcycle on a suitable lift. NOTE If vehicle is equipped with Harley-Davidson Smart Security System, see owner’s manual for instructions to disarm the system. Disconnect battery cables, negative (-) battery cable first. 3. Remove seat according to the instructions in the service manual. 4. Refer to service manual to remove left saddlebag and side cover. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 5. Remove fuel tank according to the instructions in the service manual. Remove Engine Components 1. Remove existing air cleaner assembly. Discard backplate but save remaining parts. Refer to AIR CLEANER REMOVAL in service manual. 2. Remove existing exhaust system. Refer to EXHAUST SYSTEM REMOVAL in service manual. 3. Remove engine from chassis following the instructions in the service manual. 4. Disassemble engine top end and bottom end. Refer to appropriate ENGINE sections in service manual. 5. Remove existing clutch diaphragm spring. Refer to CLUTCH REMOVAL in service manual. The procedures in this instruction sheet should be performed by one experienced in precision measuring techniques. Cylinder Wall MACHINE CRANKCASE Crankcase Boring Preparation NOTE During final assembly of the engine, Harley-Davidson recommends replacing the OE cylinder studs with Screamin’ Eagle High Tensile Studs (16505-01). 1. Remove cylinder studs from the engine crankcase. 2. Mask off all bearings and oil holes to prevent debris and contaminants from entering those areas. 3. Inspect and clean engine case mating surfaces. 4. See Figure 6. Reassemble engine case with OE screws, except the top center screw between the cylinders, and tighten to specifications listed in service manual. NOTE To prevent damage to crankcase boring tool, it is important to replace the top center screw with a modified top center screw (1093). This screw is included in the Crankcase Boring Tool Kit (94419-06) and can be purchased separately from a Harley- Davidson dealer. 5. Install modified top center screw (1093) between the cylinders and tighten to 50-90 in-lbs (5.6-10.2 Nm). 6. See Figure 1 and Table 1. INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Refer to the service manual and follow the instructions given for disassembling the motorcycle for service and to gain access to the top end overhaul disassembly of seat, rocker cover, breather assembly, rocker arm support plate and pushrods. 2. Place the motorcycle on a center stand with the rear wheel raised off the ground. Remove the spark plugs. 3. With the transmission in gear, use the rear wheel to turn the engine over until both front cylinder tappets are at their lowest point. Remove and discard the pushrods. 4. Install the new pushrods into the pushrod covers using the appropriate service manual procedures. Be sure the larger end of the tapered pushrods are installed to the tappet sockets. 5. Repeat step 4 for the rear cylinder. NOTE Check for contact between the pushrods and the upper pushrod covers. Check by rotating the engine slowly until both valves have fully opened and closed on the cylinder you are checking. If contact is observed, the rocker arm supports should be shifted toward the engine’s cam side. 6. Complete all the appropriate service manual procedures for assembling the engine. 7. Complete all service manual procedures for the assembly of the motorcycle. 8. Return the transmission to neutral and install the spark plugs. 9. Connect the negative (-) battery cable. After installing seat, pull upward on seat to be sure it is locked in position. While riding, a loose seat can shift causing loss of control, which could result in death or serious injury. The example tested by Cycle World magazine in August 1968 looked identical to the European specification 750 except for higher handlebars, a 35/35 watt headlight, larger round CEV taillight, 120mph Smiths speedometer, and an American Eagle tank badge. The headlamp shell was also different, with an additional warning lamp, and the American Eagle headlight shell featured the large hole and rubber plug (with Laverda logo) as on some early 650s. When tested by Cycle magazine in January 1969 (now called the American Eagle ‘Classic’) there was a different colour scheme, with pinstriping on the fuel tank and sidecovers (although this colour scheme also appeared in some Italian advertising and official photos). Optional for the American Eagle was a large chrome-plated engine protection bar with chrome Vitaloni rear vision mirrors attached on each side. In McCormack’s advertising the bore and stroke of the American Eagle were listed as 79.5 x 76.2mm, and this was obviously incorrect as the engine specifications were the same as the European versions. REMOVAL NOTE For removal, refer to the appropriate sections of the applicable Service Manual for detailed information on the following generalized steps. Remove and discard the crank and primary cam sprocket flange bolts and washers. 4. Release the oil pump, and remove the cam support plate and cams. Disassemble the cams from the support plate and discard the support plate. 5. Inspect cams, chain, sprockets, oil pump, chain tensioners and guide for wear and replace as needed. See Figure 1. When installing Screamin’ Eagle camshaft kits, install the O-ring included in this kit over the splined shaft of the rear camshaft as shown. 1. Using the Camshaft Assembly Tool (HD-47956) and assemble the camshafts, chains and tensioners to the billet cam support plate. 2. Install the cam support plate assembly into the crankcase. 3. Using the Crankshaft/Camshaft Locking Tool (HD-47941), install cam sprockets, chain and tensioner. 4. Install cam cover and gasket. 5. Install Maxi fuse.

To overcome the resistance of the bottom O-ring (2) on both fuel injectors, gently rock assembly back and forth while pulling. 10. Remove spring clips (3) from fuel injectors. Pull fuel injectors from fuel rail. To overcome the resistance of the top O-ring (4) on both fuel injectors, gently rock assembly back and forth while pulling. 11. O-ring, top Figure 3. Fuel Injector Assembly INSTALLATION Inspect Cam Clearance A clearance problem between the new cam lobe and crankcase housing may exist on certain older model engines. Failure to maintain proper clearance could result in severe engine damage. (00391b) 1. See Figure 4. Prior to starting assembly procedures, insert new cams from kit into inner needle bearings (1) located in the right side crankcase and check for a minimum of 0.030 in. clearance between highest lift point of cam lobes and crankcase housing (2) with feeler gauges. NOTE If inadequate clearance is detected, crankcase housing must be machined to provide 1.060 in. Radius clearance from center of each cam bearing bore. After machining, recheck for minimum of 0.030 in. clearance

Remove the existing air cleaner backplate. Refer to the service manual. Save the original equipment (OE) button head screw that secures the air cleaner cover. Discard the remaining parts. 3. Remove Induction Module Support Bracket INSTALLATION Air Cleaner Installation Use only supplied air cleaner cover. Use of another air cleaner cover could cause element failure and detachment of the air cleaner cover, which could distract the rider and result in death or serious injury. (00596b) NOTE When servicing the air cleaner, apply Loctite 243 – Blue to the threads of all fasteners. 1. See Figure 3. Install two O-rings (1) from the kit in the grooves around the breather bolt holes on the induction module side of the backplate assembly (2). Install the remaining two O-rings in the grooves in the underside of the heads of the breather bolts (5). 2. Remove the liner from the adhesive backing of the gasket (3). Carefully position the adhesive side of the gasket to the backplate, aligning to the equally spaced screw holes, and press the gasket firmly into place. 3. Insert new breather bolts (5) through the backplate. 4. Apply Loctite 243 – Blue to the breather bolt threads and the mating tapped holes in the cylinder head. 5. Thread the bolts into the cylinder head, but do not tighten. 6. Thread the air cleaner mounting studs (4) all the way through the backplate (2) until the screw threads are captured in the induction module. Do not tighten completely at this time. 7. Alternately tighten the two breather bolts to 120-144 in- lbs (13.6-16.3 Nm) . 8. Tighten the three air cleaner studs to 55-60 in-lbs (6.2- 6.8 Nm) . 9. Install the fuel tank. CLOCK/FUEL INJECTION SYSTEM INDICATOR (D The indicator displays clock under normal condition. The indicator switches from the clock to the fuel injection system indicator if the fuel injection system has any failure. Clock mode The clock indicates 12-hour mode. Follow the procedure below to adjust the clock. 1. Push the button® until the display blinks. 2. Pushing the button will advance one minute at a time. Repeat pushing the button until the display reaches desired time. 3. Keeping the button pushed in will advance ten minutes at a time. Keep the button pushed until the display reaches desired time. Fine- tune the time by pushing the button repeatedly. 4. Wait 5 seconds and push the button to resume to time display. Fuel injection system indicator F I The fuel injection system indicator indicates “Fl” or “CHEC” if the fuel injection system has any trouble. The Fl indicator light (D will also come on if the fuel injection system has failure. Engine does not start. 14 If the fuel injection system indicator displays “Fl” and Fl indicator light blinks, the engine will not start due to a serious fuel injection system failure. If the system has serious failure while riding, the engine may stop. When the fuel injection system indicator displays “Fl” and clock alternately and Fl indicator light comes on, the engine can be started and a will keep running with limited engine performance. This shows that the fuel injection system has minor failure. Bring your motorcycle to an anthorized Suzuki dealer or qualified mechanic to inspect the motorcycle. Continuous operation in this condition may seriously damage the motorcycle. 3. When the fuel injection system indicator indicates “CHEC,” the engine will not start. Make sure that the engine stop switch is turned on and the transmission is in neutral position with the side stand fully up. If the indicator still indicates “CHEC,” inspect the ignition fuse next. SPEEDOMETER ® The speedometer indicates the road speed in kilometers per hour and miles per hour. RIGHT TURN SIGNAL INDICATOR LIGHT © When the right turn signals are operated, the indicator light will flash at the same time. NOTE: If the turn signal light is not operating properly due to bulb filament or circuit failure, the indicator light flickers more quickly to notify the rider of the existence of trouble
