Gather together the following items that you will need to complete this installation. a) lathe b) 3/8″ electric hand drill c) 9/32″ diameter transfer punch SERVO Turbo Drive Model 9808T Page 2 d) .4375 drill, 3/16″ drill, #7 drill e) 1/4-20 tap f) 3/4″ socket wrench g) set of inch hex wrenches h) clean shop rag Step 2: Clean the power feed mounting area completely. Step 3: Remove the drive clutch nut and the drive clutch from the elevating jack shaft. Step 4: Remove the dial nut, dial, and dial carrier. Keep the dial for reuse later. Step 5: Remove the existing bearing retainer. Keep the screws for reuse later. Step 6: Pull jack shaft out of knee. Hold inboard end up while removing to avoid damage to the pinion gear. Step 7: Press the bearing off the jack shaft. Step 8: Drill and ream the end of the jack shaft .4375″ diameter by 13/16″ deep. The .4375″ dia. must be concentric to the shaft O.D. within .002″ T.I.R. Chamfer 1/32″ x 1/2″ diameter. For best results, machining should be done in a lathe. Step 9: Place the shaft extension #6975 into the end of the jack shaft. Finish drill 3/16″ diameter through the shaft and pin the extension with the 3/16″ diameter x 5/8″ long roll pin. File smooth. Step 10: Reassemble and replace the jack shaft in the machine. Step 11: Replace the existing bearing retainer with #57904 retainer provided. Secure using existing screws. Step 12: Slip spacer #5426 and bearing race #1616 onto the jack shaft. Slide the adaptor #0771 over the bearing race and locate against front of the knee.

Attach the “Y” bracket to the Power Pod by using the two Power Pod socket head screws that come in your parts kit. (This bracket may already be attached from the factory. ) 2) Remove the two screws on the Right Hand switch housing on your Harley Davidson motorcycle and reinstall them through the two “Y” bracket open holes and back into the switch housing holes. Tighten snugly. In this mounting position, the heads of the two socket head screws holding the “Y” bracket to the Power Pod should be touching the handlebar; this is necessary as it grounds the unit for proper operation. If the unit is not grounded properly, it will not operate. 3) Run the Power Pod’s 60″ power cord to your battery. Make sure as you hide the cord on the way to the battery, that your handlebars turn freely and that the cord does not come in contact with hot engine parts that may melt the wire over time. 4) At some point, before reaching the battery, attach (using the two butt connectors) the in-line fuse holder. TIP: Keeping the in-line fuse holder in an easy to access place (like under a side panel etc) rather than under the seat, may help you service the fuse easier in case of a blown fuse. In most cases, it’s easier to pull a side panel off than it is to remove a seat! 5) Attach the Power Pod lead wire (with in-line fuse now already attached) directly to the battery for power at anytime without using the key. The hot lead can also be run to the fuse box which will require using the ignition switch to “Accessory” or “ON” in some cases. TIP : Always use the in-line fuse for safety. 6) Insert the 20 amp fuse into the in-line fuse holder. Strap down with zip-ties any loose wires and you’re done!

Clogged Power Steering Reservoir Filter – Toyota & Lexus Toyota and Lexus vehicles with power steering. Noise coming from the power steering pump or reduced assist from the power steering system. Noise or reduced assist may be caused by restriction in the power steering fluid reservoir. Most Toyota/Lexus-style reservoirs have a filter screen at the bottom. Over a period of time this filter could get clogged causing the restriction of fluid. Replace any hose that shows signs of cracking or internal deterioration. Thoroughly flush the power steering system; then remove the reservoir for cleaning as follows: 1. Clean the exterior and interior of reservoir with new power steering fluid or suitable solvent. 2. Blow off the filter screen using pressurized air until restriction or clog is removed. 3. Using a flashlight, check to make sure that the filter screen is free of debris. Note: Contamination may be an indication of internal breakdown of hoses, which must be replaced before operating the vehicle. Failure to replace bad hoses could damage both the pump and steering unit. 4. Reinstall reservoir, referring to the service manual for tightening specs and bleeding procedures.

1 Remove the seat. 2 Remove saddlebags if installed. 3 Remove left and right side covers. 4 Remove the battery (negative terminal first). 5 Loosen the two 7/16 nuts that retain the ECU (Fig. A) 6 From the left side (underneath the left side cover area) feed the PC III connectors in front of battery tray, and out the right side (in front of the ECU bracket)(Fig. B). 7 Attach PC II module to battery box. First, clean the PCIII and battery box with the supplied alcohol wipe. Using the supplied velcro attach PCIII to the battery box. Also secure the unit with the included zip ties. If your bike has cruise control, attach the unit to the face of the cruise control module (Fig. C). 8 Disconnect the large connector from the ECU. Remove the rubber dust shield. 9 Install the dust shield onto the matching connector on the PCIII. Zip tie the rubber dust shield to the PCIII connector with zip tie provided. 10 Plug the PCIII connector into the stock ECU. 11 Plug stock connector into the remaining connector from the PCIII (Fig. D). 12 Tighten the two 7/16 nuts that retain the ECU. 13 Route the connectors alongside the ECU and install the right side cover. 14 Replace the battery, the left side cover and the seat. 8 5 Power Commander Connnector Stock Connnector Fig.D Fig.E Adjust Idle Speed here Fig.F Adjusting Your Power Commander Your Power Commander has been programmed with a base map for your application. This t-tap plug is designed to work with Cycle Sounds audio systems. However it can be used to wire many add on 12 volt accessories to you Harley Davidson motorcycle. This plug is rated for 6-8 amps of power and should not be used for adding any product that is rated for more than the t-tap plug is rated for. Take the time to check the products power rating for which you want to install to make sure it is compatible with the t-taps amperage rating. Failure to do so couldlead to electrical failures, which could result in serious injuries or even death. it is possible to overload your motorcycles charging system by adding too many electrical accessories. U se amp meter to verify all power connections. Also check product power ratings for anything you are trying to install. Exceeding the maximum amperage can lead to electrical failures, which could result in serious injuries or even death. INSTRUCTIONS: Step 1: remove seat on bike and locate the wire harness under the seat that matches the plugs on the t-tap harness (2120-0026.) Location may vary between bike models. Step 2: unplug bike harness and snap each end of t-tap harness in correct plug opening. When finished connect power wires to the male plug.(all Cycle Sounds audio systems come pre wired with correct wire colors and terminals). When using this t-tap for any other 12 volt accessory, make sure the red and black wires are snapped into their proper pin connectors. For my SAS I decided to add hydraulic steering assist as it comes in real handy for rock crawling. I got the Redneck Ram setup from the folks at West Texas Off-road that includes rebuilding an earlier IFS steering box along with drilling and tapping the box for the included ram. One of the down sides of adding a ram is that it slows the steering down because the stock steering pump has to supply the added volume for the hydraulic ram. Another is that it creates a fluid volume change in the system reservoir that needs to be compensated for in some way. After doing some reading on the West Texas site about how to go about modifying a Saginaw pump and reading up on earlier Toyota pump mods for steering assist setups on the Pirate board, I decided to give it whirl and see what I could do about the Tacoma pump. Chuck Gardella was kind enough to supply me with a blown pump that I could rebuild and submit to my endless fiddling and tinkering. I plan to give him my pump in return when I get this one done and installed. You need to do something to allow for more room in the reservoir for the standard hydraulic ram assist setup so I decided to tackle the reservoir first. The reason you need the extra space is because the ram is unbalanced. That is there is a rod on one side of the cylinder and not on the other side so the volume of the fluid has to change in the system to account for the volume of the rod as it travels back and forth. I calculated the volume of the rod that I have at full stroke to be about 2 oz or so. This would equate to plus or minus up to 2 oz. in the pump reservoir. Well first off, it’s no wonder why so many folks boil their steering pumps over with heavy wheeling and have so many other steering problems.
