If the procedure is not within your capabilities or you do not have the correct tools, have your Harley-Davidson dealer perform the installation. Improper installation of this kit could result in death or serious injury. 1. Refer to the Service Manual for your motorcycle model. Screw the cable adjuster all the way in to allow for maximum cable free play. 2. Remove clutch hand lever from hand-lever bracket at pivot pin. Remove original clutch cable from hand lever and transmission. Retain anchor pin bushings. 3. See Figure 1. Install lever end of new clutch cable. Position cable eyelet in clutch lever slot. Retain with new cable pivot pin through original bushings. NOTE See Figure 2. When routing cable on models where clutch cable passes through inner fairing (FLHTC, FLHTC-U and FLHTP with fairing), clutch cable eyelet may be too large to pass through clutch cable access hole in fairing. If this is the case, use the template supplied with this sheet to file out a hole to accommodate the new eyelet. Place the grommet included with kit no. 38607-87A, 38660-00A, and 38667-00 in the hole after filing. 4. Secure the clutch lever in the lever bracket with the lever pivot pin and retaining ring. 5. Follow steps outlined in the applicable Service Manual and install the transmission-end of the new cable with O- ring. 6. Adjust clutch cable according to procedure in Service Manual.

Entering its next generation, BMW Motorrad Integral ABS is taking a quantum leap in the process of evolution, advancing from a stand-alone solution acting only on the brakes into a fully networked all-round system. Offering the new generation of Integral ABS, BMW Motorrad provides the foundation for additional dynamic riding control systems with a reduction in technical requirements and features. And following the customer’s wishes, this new generation also opens up the option in future for further-reaching rider assistance functions. The first step in this direction is BMW Motorrad ASC Automatic Stability Control available as of 2007. This system serving to control drive spin on a production motorcycles is being introduced as an optional extra on the touring models in the BMW K and Boxer Series. Once again, therefore, BMW is acting as the pioneer in the introduction of advanced safety technologies on the motorcycle. This further enhances the leadership which BMW Motorrad has shown in the area of active safety for more than 15 years. Choosing the right development partner for both systems, BMW Motorrad obviously had to focus on that partner’s specific competence in control technology and the networking of functions within the vehicle. In recent years, major car suppliers have become aware of the technical challenges presented by the motorcycle with its specific riding dynamics and the growing potential for motorcycle control systems in the market. The decisive point in preselection of the development partner was the willingness and ability to develop specialised solutions suitable for use on BMW motorcycles. So taking this into account, joint development of the new generation of ABS brake technology started together with Continental-Teves in early 2003. Integral ABS. BMW Motorrad’s new Integral ABS technology has been developed separately from the previous system and the entire layout of the system has been newly conceived from the ground up. Capitalising on progress in technology in both hydraulics and electronics, the development engineers have succeeded in simplifying the architecture of the system while at the same time enhancing its functions to an even higher standard. The result is supreme stopping power and very short stopping distances even without electrical power assistance on the brakes.

1. Turn the key on and make sure the transmission is in neutral and ‘n’ is displayed on the readout. (Please leave the key ‘ON’ for about 5 seconds before continuing) 2. Turn the key off (.1 seconds) and then back on (1 second) again rapidly. The display should show 1 bar. If you wait too long before continuing the readout will exit the setup routine. (If the unit has already been cleared, it will immediately jump to step 6.) 3. Repeat step #2. The display should show 2 bars. 4. Repeat step #2. The display should show 3 bars. 5. Repeat step #2. The display should show 2 bars. 6. Repeat step #2. The display should show ‘n’ with a bar over it. If the display is upside down then kick the transmission out of neutral and the display will invert and show ‘C’. What All Drivers Should Know • Assume a motorcycle is closer than it looks. Motorcycles look further away than they are and seem to move slower than they really do. • Allow more following distance. Keep three to four seconds behind a motorcycle. Motorcyclists often slow down without using the brakes, thus not activating the brake light. • Make sure the turn signal is for real. Motorcycle turn signals are usually not self-canceling. • Use extra caution with passengers. A passenger complicates a motorcyclist’s task. Balance is more diffi cult. Stopping distance is increased. • Don’t crowd them. Maneuverability is one of a motorcycle’s better characteristics, but only at slower speeds with good road conditions. They can’t always dodge out of the way. Motorcycle Traffi c Laws Motorcyclists have the same rights and the same responsibilities as other drivers in Nevada. There are also some special conditions: • Motorcyclists must wear helmets in Nevada. • Motorcyclists have the right to use a complete traf- fi c lane. Two motorcycles may share a lane if the operators both agree to do so. • Motorcyclists may not pass or ride next to another vehicle in the same travel lane. • Motorcycles may not be driven between vehicles in adjacent lanes even if the vehicles are stopped. We’re taking the gears completely out of the equation and letting riders get back to actually riding”, said Clay Ridley about the effort his company has directed towards their new product line. Several new unique features are creating interest among Ridley Riders on the company’s riders forum, one of which is a parking brake. “We take comments from the owners of our motorcycles very, very seriously. Ridley Riders have asked for a parking brake for added security”, commented Jay Ridley, Vice President for the company. Added to the long list of improvements for the new year model is the new “2 Year Plus” factory warranty which offers twenty-five months of factory backed warranty. According to Ridley, this new warranty exceeds coverage provided by most other domestic manufacturer’s. One more reason Ridley believes 2008 will be the company’s best selling year model. With the holiday season fast approaching, Ridley Motorcycle felt the introduction of the new models would have more impact if held back until the middle of November. For Ridley, the holiday season means big business. Several of Ridley’s dealers have reported higher sales in December than in May. The company attributed this to their market which is nearly divided in half among men and women.

A Comparison of Stopping Distance Performance for Motorcycles Equipped with ABS, CBS and Conventional Hydraulic Brake Systems

Surface Tests On the ABS-equipped motorcycles, the operator was tasked with braking sufficiently to assure the operation of the ABS. The measured stopping distance values were corrected to compare data from the speeds of 48 km/h and 128 km/h, except for the BMW F650 data, which was corrected to 48 km/h and 117 km/h, the latter figure limited by that model’s top speed of 157 km/h (i.e. 75% of 157 km/h). In the ABS-enabled mode, for each load/speed/brake combination, the stopping distances were very consistent from one run to another. In this mode, the braking force was applied in a controlled and consistent manner by the ABS mechanism. With the exception of having to react to the possibility of the rear wheel becoming airborne under high deceleration, the rider did not require significant experience or special skill in order to achieve a high level of performance. In the ABS-disabled mode, the stopping distances were less consistent because the rider while modulating the brake force, had to deal with many additional variables at the same time. Up to six runs were allowed for the rider to become familiar with the motorcycle’s behavior and to obtain the best stopping distance. Test results from non-ABS motorcycles were noticeably more sensitive to rider performance variability. The data in Table 2 include the best stopping distances obtained without ABS, compared to the average braking performance obtained with ABS. The average results were favored for presenting the performance with ABS because the best results could be more representative of threshold braking, whereby the ABS operated for only a portion of the entire test. Despite being compared to the best stopping distances without ABS, the average results with ABS provided an overall reduction in stopping distance of 5%. The stopping distance reduction was more significant when the motorcycle was loaded (averaging 7%). The greatest stopping distance reduction (averaging 17%) was observed when only the rear foot pedal was applied to stop the motorcycle from 128 km/h

1. Remove the petrol tank (and seat if necessary) to gain access to the ignition coil, condensor and wiring. 2. For safety, disconnect the battery, if fitted (preferably both terminals). 3. Remove the spark plug. 4. Remove the alternator rotor cover (if fitted). 5. Loosen the auto-advance centre bolt. Rotate the engine to the correct full advance timing position for your machine (see table on page 6), using one of these methods: • Models from 1967 on: use the marks provided for strobe timing on the rotor & chaincase (inside the rotor cover). Unless these marks are known to be accurate it is recommended that they are checked for correct alignment. These marks should line up at the full advance position, check using one of the methods below and, if necessary, re-mark the rotor. • Models from 1969 on: use the timing plug on the left-hand crankcase • Use a degree disc on the crankshaft / camshaft (see table on page 6) • Use a dial guage down the spark plug hole (see table on page 6) 5. Remove kickstart, gear lever and outer timing cover. 6. Remove the contact-breaker plate and lead from the outer timing cover. 7. Taking the ignition trigger assembly, insert a small cable tie into the two holes in front of the connector block on the ignition trigger. This will be used later to secure the two wires to the plate. 8. Fit the ignition trigger plate with the adjustable slots at approx. 6 & 12 o’clock, using the original pillar fixings & washers, positioned in the centre of the slots (to allow for adjustment in either direction). Handle the trigger with care. • RED EARTHING WIRE • CRIMP CONNECTORS & INSULATORS • LARGE & SMALL CABLE TIES • CABLE TIE ADHESIVE MOUNTING BASE 3
9. Remove the centre bolt securing the auto-advance unit. Remove the complete auto-advance unit with an extractor bolt or by tapping it gently sideways. 10. Fit the magnetic rotor in place of the auto-advance unit, with the magnets/ red marks positioned at approx. 3 & 9 o’clock. The magnetic rotor has a male taper which fits into the taper in the end of the camshaft. There is no keyway, allowing it to be fitted in any desired position. 11. Using the ¼” washer and the appropriate bolt (UNF or BSF), pass the bolt through the centre of the magnetic rotor and into the thread in the camshaft. Finger tighten only at this stage. The magnetic rotor centre thread (metric M8) is provided for attaching a puller, if the rotor should need to be removed for engine servicing, etc. 12. Replace the outer timing cover, gear lever & kickstart. 13. Check that the engine is still at the correct full advance position, then adjust the magnetic rotor position so that one of the red marks is centrally behind the static timing hole at 9 o’clock (see fig. 4, page 7). If your machine’s camshaft rotates clockwise, refer to fig. 3. Gently tap the rotor into the taper & tighten the centre bolt, using a 3/16″ allen key. WIRING: 14. All connections must be of the highest quality, use crimped or soldered connections; twisted wires will not give a satisfactory operation. Avoid coiling up surplus lead.

The modified “retensioning”procedure is described below. Note: The special tensioning nut, BMWspecial tool number12 3 551, is required for this adjustment. This special tool is included in the initial equipment package forthe R 1150 RS. In the case of motorcycles that have alreadycovered 6,000 miles, and on which the poly-Vbelt was not retensioned as part of the 6,000 service, this adjustment must be performed as part of the 12,000 mile, ornext scheduled/annual service PolyVbelt tensioning instructions: 1) Remove front engine cover. 2) Undo nut (2) and screw on tensioning nut, BMWspecial tool 12 3 551. 3) Loosen the alternatormounting bolts (3,4). 4) Using a torque wrench, togetherwith BMWspecial tool 12 3 551, preload the polyVbelt to 8 Nm and hold this adjustment. 5) Tighten the upper retaining nut (4), then remove the torque wrench from the adjusting screw. 6) Tighten all screws and nuts 7) Install front cover. The Repair Manual provides information on setup, tune-ups, servicing, diagnosing problems, removing and installing components (otherwise referred to as “assembly units”), overhauling components, adjusting repaired components, and testing the repaired motorcycle. The increasing competition in the motorcycle market requires, more than ever, careful attending to the customer in order to assure the owner satisfaction with one’s motorcycle and to maintain customer confidence in the dealer and factory. It is important to repair the client’s vehicles correctly in a well organized and clean repair shop equipped with all necessary tools and parts. In such an environment, and having been trained at the technical training course, a repair technician will prove to be competent and efficient. Repairs on the engine and transmission especially, should be carried out in dust-free places. During breaks, disassembled transmissions and openings leading to the inner engine parts or lubrication holes should be protected from dust by clean rags. Valves, valve springs, spring retainers, rockers, pushrods, tappets, pistons, connecting rods and bearings should be put away in suitable boxes. Disassembled parts have to be cleaned and thoroughly checked for the following: Sliding and rolling surfaces for wear and freedom from scoring marks, all metal parts, particularly castings, tempered parts and welded joints as well for cracks and corrosion, and rubber parts for suitableness. As a rule, all gaskets and tab washers are to replaced upon reassembling. When disassembling parts, attention has to be paid to the arrangement of lock-washers on screws and nuts, spacing washers, gaskets, rubber mounts and so on. If necessary, mark mating parts in order to guarantee correct assembly.

Front brake control lever (Fig.1, #5). When the lever is squeezed, the front wheel brake is actuated. The front brake should be used together with rear brake. When the brake lever is squeezed, the stop signal lamps are switched on. Kick lever (Fig.1, #11) is designed to start the engine. On pressing the lever the crankshaft of the engine is actuated through the gearbox. The lever is returned to its initial position by the spring inside the gearbox. Note: this is a backup to the electric starter. Gear shift foot pedal (Fig.1, #12) is a two-arm type. When the front arm is pressed, shifting from high to lower gears takes place. When the rear arm is pressed, shifting from low to higher gears takes place. Since the heel-toe shift lever is short-coupled, you will find it easier to shift up if you rotate the heel of your left foot in towards the rear arm before stepping on it with your heel. The neutral position is fixed between the I and II gears. Speedometer is on the dash board, with trip (Note..BC-75 has no trip odometer) and total odometer. The trip odometer is reset to zero by rotating push-button (Fig.1, # 3) counterclockwise. Note that the odometer reads in kilometers not miles. Ignition Switch (Fig.1, # 19) has three fixed positions of the key. The position and switching diagram of the ignition locks are shown above.
18 The indicator lamps are mounted on the instrument board: (Fig. 1, # 2) — turn indicator pilot lamp, (orange) (Fig. 1, # 4) — gearbox neutral and reverse gear engagement, (green) (Fig. 1, # 18) — head lamp high beam indicator, (dark blue) (Fig. 1, # 20) — alternator fault indicator lamp, (red) Note: If the red alternator fault light stays on continuously during normal operation above approximately 1500 RPM, there is a problem with the charging system or battery. Throttle Control (Fig.1, # 6) is on the right handlebar. Turning the twist grip counterclockwise increases engine speed. Ignition Cutoff Switch (Fig.1, # 7) has two positions, ignition off (up), and ignition on (down). Low and High Beam Light Switch (Fig.1, # 15), turn indicator switch (Fig.1, #13) and horn push-button (Fig.1, # 14) are combined in one unit on the left-hand handle bar control housing. Master Battery Switch (Fig.1, # 21) is under the seat. Electric Start Button (Fig. 1, # 8) is located on the right-hand twist grip, below the kill switch. The Steering Damper absorbs lateral kicks on the front wheel. Turning tightening bolt (Fig.1, # 17) clockwise increases friction. This can be used while riding over bad roads
