The adjusting screw [A] is used to change the original position of the clutch lever (see maintenance work on chassis and engine). The clutch is hydraulically actuated and adjusts itself automatically. Hot start lever If you pull the red hot start lever [2] during the starting procedure backward, a bore in the carburetor will be opened through which the engine may take in additional air. The result is a “lean” fuel-air mixture of the type needed for hot starts. 2 1 A Fuel tap OFF In this position the fuel tap is closed. No fuel can flow to the carburetor. ON During operation the twist grip must be turned to ON. This means that the fuel can flow to the carburetor. OPERATION INSTRUMENTS »

ENGLISH 6 Hand brake lever The hand brake lever [1] is mounted on the handlebars on the right and actuates the front wheel brake. The adjusting screw [A] can be used to change the basic position of the hand brake lever (see “Maintenance”). Short circuit button The short circuit button [2] turns off the engine. When pressing this button, the ignition circuit is short-circuited. Filler cap To open the filler cap: Turn the filler cap 45 ° counter-clockwise. To close the filler cap: Put the filler cap on and turn it 45 ° clockwise. OFF ON 1 A 2 3 ENGLISH 7 OPERATION INSTRUMENTS » Choke If you pull the choke button [1] out as far as possible, a bore in the carburetor will be opened through which the engine may take in additional fuel. The result is a “fat” fuel-air mixture of the type needed for cold starts. To deactivate the choke, push the choke button back into its basic position. Shift lever The shift lever is mounted on the left side of the engine. The position of the gears is shown in the illustration. Neutral is located between first and second gear. Digital speedometer, indicator lamps The green control lamp 1 flashes in the same rhythm as the flashing indicator when the indicator is working. The blue control lamp 2 lights up when the high beam is on. Electronic speedometer The electronic speedometer display is activated as soon as the engine is switched on and the motorcycle starts to move. The engine must be started in order for the speedometer to be supplied with electricity from the generator. An impulse must be received from the wheel sensor to activate the display; the front wheel must turn at least one time. TEST All of the display elements will light up for 1 second for the function test. WS (wheel size) The display will change and briefly show the diameter of the front wheel in millimeters. If the front wheel does not turn, the display will automatically change to the SPEED/H mode. If the front wheel turns, the display will automatically change to the SPEED /ODO mode. SPEED/H (hours) display mode When you stop driving and no impulses are sent from the wheel sensor, the display mode will automatically change from SPEED/ODO to SPEED/H. H shows the operating hours. The operating hour counter starts to count as soon as you start the engine. The displayed figure cannot be cleared. Service intervals are indicated in operating hours for some KTM offroad motorcycles, making the operating hour counter a very practical function. SPEED/ODO display mode The SPEED/ODO mode shows the speed and the total kilometers traveled. When the front wheel stops turning, the display will automatically change to the SPEED/H mode. The information will disappear in the display when the front wheel stops turning for 1 minute. NOTE: A Tripmaster switch (part no 583.14.069.244) is available as an accessory and enhances the electronic speedometer by providing the following functions: 2x Tripmaster 2x chronometer for the lap time Average speed Maximum speed Clock Display in miles

1 Place motorcycle on a stand so that the front wheel is off the ground. 2 Using a 27mm socket remove the front axle nut. Using a 10mm socket, loosen the four front axle pinch bolts. Slide front axle out of forks and remove front wheel. 3 Insert a long punch (with a good square edge) into the center of the aluminum wheel bearing spacers and push up against the inner edge of the spacer on the opposite side of the wheel (Fig. 1). Using a hammer, tap the punch around the entire circumference of the spacer until it completely slides out of the bearing (Fig. 2). Turn the wheel over and remove the other spacer in the same way. 4 Use a long screwdriver or narrow pry bar and pry the seals out of each side of the wheel (Fig. 3). 5 Using snap ring pliers, remove the bearing retaining snap ring from the brake rotor side of the wheel. (Fig. 4) NOTE: 2003 – CURRENT MODELS USING # 16-092 KIT DO NOT USE THIS SNAP RING. 6 Insert a long punch (with a good square edge) into the center of the wheel bearing, and push up against the inner edge of the bearing on the opposite side of the wheel. Using a hammer, tap the punch around the entire circumference of the bearing until it completely slides out of the hub. Turn the wheel over and remove the other bearing in the same way. NOTE: It may be necessary to tap on the punch sideways at first to knock the center aluminum sleeve off center so that you are able to get the punch on the edge of the bearing. 7 Clean areas where bearings will be inserted back into hub and apply a thin coat of grease around the machined hub surface. Tap the bearing on the snap ring (if used, either side if not) side of the hub into the machined hub surface, making sure to keep it square with the hub as it goes in and only tap on the outer race of the bearing. Once you get the bearing flush with the outer edge of the hub, use a socket or piece of pipe that is just smaller than the outside diameter of the bearing to finish tapping the bearing into the hub. (Fig. 5) 8 Install the bearing retainer snap ring (if used) into the groove machined in the hub, and then tap the seal in place over the snap ring with the spring on the seal in towards the center of the wheel. Tap in the aluminum spacer in the center of the seal.

1. Remove airbox cover. Drill stock rivet nut in frame tube through with a ¼” drill as shown in Photo 1. Drill completely through frame tube. We suggest you make a small guide hole in the top of the frame tube first so that you drill straight through the frame member and not come out the side of the frame tube. Photo 1 .Install Lower mounting bracket as shown in Photo 3 noting its orientation. Install the aluminum cone into the recess at the bottom of the stock airbox , then bolt the bracket on with the 6 x 70 mm bolt. Nylock nut threads to top of bolt on top of frame tube as shown in photo 2. Photo 3 2 3. Install the upper mounting bracket shown in Photo 4. Note that in either the MXC or the EXC installation four to six of the 6 x 18 mm fender washers should be installed between the bracket and the subframe. The counter-sunk hole should be positioned toward the rear wheel. Leave the bracket slightly loose until step 6. Photo 4 The best routing for the fuel line (Photo 5 & 6 ) requires drilling holes in the airbox. See Step 4 for hole locations. 4. Drill a 3/8″ hole at the front left corner of the airbox as shown in Photo 6. Make sure the location you choose will not result in the hole coming out behind the frame tube or into the rubber airbox boot. Be very careful drilling this hole.

1. Wash engine sidecase to remove any dirt, grease, oil, etc. 2. Clean engine sidecase and the CFC case guard with quick drying solvent such as electrical contact cleaner or brake cleaner 3. Apply an even layer of Permatex 16B silicone adhesive* to the backside of the CFC guard. This can be a messy job and most find the best tool to spread it evenly is your finger. It is suggested that you use a rubber glove to avoid skin contact. Try to get complete coverage free of voids and about 1/16-1/8″ thick 4. Align sidecase Guard with the engine sidecase, keeping the logo horizontal (if the Guard has one). Gently press on the engine sidecase. Once you feel that it is aligned and positioned properly, press with enough evenly distributed pressure to get an equal squeeze out of Permatex all around the perimeter. Don’t worry if you end up with excess. Excess adhesive can be cleaned up with a rag and mineral spirits or brake/contact cleaner. Let dry overnight 5. A couple of strips of masking tape can be carefully applied to assure the guard doesn’t move
