Repeat the above steps for the remaining footboard insert. Installing the New Inserts 4. Apply liquid dishwashing soap to the rubber beads on the new footboard insert. 5. Place the footboard insert into position on the footboard pan. From the underside of the footboard, use a pliers to pull each rubber bead into its mating hole in the footboard pan until the beads protrude through the pan. 6. Repeat the above steps for the remaining footboard insert.

Screw the cable adjuster all the way in to allow for maximum cable free play. 2. Remove clutch hand lever from hand-lever bracket at pivot pin. Remove original clutch cable from hand lever and transmission. Retain anchor pin bushings. 3. See Figure 1. Install lever end of new clutch cable. Position cable eyelet in clutch lever slot. Retain with new cable pivot pin through original bushings. NOTE See Figure 2. When routing cable on models where clutch cable passes through inner fairing (FLHTC, FLHTC-U and FLHTP with fairing), clutch cable eyelet may be too large to pass through clutch cable access hole in fairing. If this is the case, use the template supplied with this sheet to file out a hole to accommodate the new eyelet. Place the grommet included with kit no. 38607-87A, 38660-00A, and 38667-00 in the hole after filing. 4. Secure the clutch lever in the lever bracket with the lever pivot pin and retaining ring. 5. Follow steps outlined in the applicable Service Manual and install the transmission-end of the new cable with O- ring. 6. Adjust clutch cable according to procedure in Service Manual.

Remove the screw (B), lock nut (C) and spring washer (E) securing the left footpeg to the footrest support bracket (A). Save the hardware for later installation. NOTE Heel rest levers are side-specific. Levers mount so the set screws are on the underside. 2. Obtain a Heel Rest Peg or Shifter Peg (D) (purchased separately) and the left side heel rest lever (3). Apply Loctite® 243 (7) to the threads of the peg and install it to the left heel rest lever. 3. Obtain the screw (B), spring washer (E) and lock nut (C) removed in step 1, and the heel rest lever and peg assembly (D). Position the lever assembly to the desired angle on the mount, and slide the lever assembly with the spring washer into the footrest support bracket as shown. NOTE Splines on the lever and mount provide for a limited range of heel rest angle adjustment. For Kit 50227-01. The heel rest lever (3) can be adjusted after the mount (1) is attached but before the set screw (2) is installed. Slide the lever inward off the spline, and rotate it to the desired angle. For Kit 50236-01. The heel rest lever (3) angle cannot be adjusted after the mount (1) is attached without removing them from the footrest support bracket (A). Check to ensure the heel rest (D) is in a comfortable position before tightening the mounting hardware. 4. Install the original screw (B) and lock nut (C) to secure the heel rest assembly to the footpeg mount. Tighten to 33 ft- lbs (45.6 Nm). 5. Obtain a screw (6), spring washer (5) and nut (4) from the kit. Install the footpeg to the heel rest assembly and tighten to 33 ft-lbs (45.6 Nm). 6. Obtain a set screw (2) from the kit. Apply Loctite® 243 (7) to the threads, and install the set screw to the heel rest lever. Tighten to 16 in-lbs (1.8 Nm). 7. Perform Steps 1 through 6 for the right side. USE

The fitted length of the race springs is the same as the standard spring. 1. The race kit valve springs should be assembled in the same manner as the standard valve springs. Ensure the springs are installed with the close wound, colour coded end of the springs facing downwards, towards the piston. 2. The race kit camshafts should be assembled in the same manner as the standard camshafts. Follow the procedure detailed in section 3 of the Daytona 675 service manual. 3. The race kit cam sprockets should be mounted and secured to the camshafts using the slotted holes in the sprocket. The slotted holes allow adjustment of the valve timing. The circular holes in the sprockets are for Triumph service tool T3880102 and should not be used to mount the sprockets to the camshafts. NOTE •No timing marks are included on the race sprockets. Race engines will typically have different depths skimmed off the cylinder head and, therefore require specific individual timing. 4. The camshafts should be timed using cam degreeing equipment which typically consists of a degree wheel, pointer, dial indicator and piston stop. Optimum cam timing will depend on the exact specification of the engine, but a recommended starting point is 104o IMOP (Inlet Maximum Opening Point) and 104o EMOP (Exhaust Maximum Opening Point). 5. Always check the inlet and exhaust piston to valve clearance for the timing selected to use, before running the engine. You must ensure both clearances are adequate. As a guide, the standard nominal piston to valve clearance is 1.3mm inlet & 1.5mm exhaust

Am I too small for this motorcycle? Duke – Sun May 14 17:38:31 2000 I’m only about 5’2″ and don’t have a problem, even though I can only touch the ground with the ends of my toes. Once you get a feel for the balance of the bike it’s not hard to keep everything upright. Only place I have trouble is pushing the bike backwards in a parking lot. Usually I just walk the bike (beside it) to where I can get on and get going. How does the EX500 compare to the EX250? Craig M. – Mon May 22 10:23:29 2000 I have both the EX250 and the EX500; both are Y2K models. The 250 is a screamer that performs well and can easily get me into trouble. My only complaints about the 250 are the excessive nose dive when getting on the front brake hard and the skittishness of the rear during high speed cornering. Both are easily corrected with suspension adjustments, I’ve just been too lazy to get the parts and do the work. A bit more wind protection would be great too. The 500 addresses these problems, the diving of the front end (to a degree); the rear’s skittishness and the wind protection. A plus for the 500 is the greater torque and power off the line; it pulls stronger (in my opinion) and will get you into illegal speed territory just a bit quicker than the 250. With greater weight, is has more stability in high speed and windy situations. Insurance is just about the same for both, with the 250 getting the nod for gas mileage. Service requirements are almost identical for both as well, being that they’re both parallel twins, the technology is the virtually the same. The downfalls of the 500: $2K more than the 250 (can do a lot to the 250 with that kind of money); buzzy mirrors, barely useful; heavier weight to have to push around the garage; lesser gas mileage (55-60 MPG; 250 pushes 70 MPG easily); engine is worse than a nervous dog shaking around at idle and at speed (here the 250 is far superior and much smoother). In my opinion, the 500 is a better suited for a larger rider, from a comfort standpoint. I feel I can stretch out a bit more on it than the 250 (I’m 5′ 9″, 160 lbs). The 250′s brakes are better tuned than the 500 and the shifter is much smoother. That may be due to the 3,500 mile difference between the two bikes. Bottom line, both bikes are great, the 250 is now my wife’s ride (mainly) and the 500′s mine (unless she steals the keys away). In time, I’ll make the adjustments to the 250; she doesn’t push it like I do.

1. Get a degree in Mechanical and Electrical Engineering. (Just kidding!) 2. Remove the seat, side panels, and gas tank. If you are color blind or even think you might be a little color blind, now is the time to get someone to assist you. Successful installation of the kit requires good color recognition. You want to go riding this weekend, don’t you? Photo 1 3. Unplug the yellow, blue and black taillight wires from the stock wiring harness (Photo 1). 4. Unplug the headlight from the stock wiring harness and remove. 3 Photo 2 5. Remove the headlight on/off switch. Unplug the red two pin connector with yellow and brown wires (Photo 2) from its mate that was under the fuel tank. 6. Clip the zip tie holding the headlight leads to the fork tube, coil it up and secure it to the frame in front of the voltage regulator as shown in Photos 3 and 4. Remove bracket shown in Photo 3. 4 Headlight Leads Remove this bracket Photo 3 Coil up wires and secure with a zip tie Photo 4 7. Rear Turn Signal Installation: Turn signal mounting requires that you drill a 3/8 inch hole in either side of the rear fender near where it meets the side panels. You can achieve a clean, durable installation using this mounting location. Mount the rear turn signals by drilling a 3/8 hole in the rear fender in the location shown in Photo 5 and Photo 6. Use the templates provided at the back of this instruction manual to determine the hole locations. Note that you will also be drilling a 3/16 hole on each side as well. You may find it easier to remove the fender to drill and attach the turn signals rather than performing this modification while the fender is on the bike

Hand brake lever The hand brake lever [1] is mounted on the handlebars on the right and actuates the front wheel brake. The adjusting screw [A] can be used to change the basic position of the hand brake lever (see “Maintenance”). 1 A Short circuit button The short circuit button [2] turns off the engine. When pressing this button, the ignition circuit is short-circuited. 2 Headlamp switch (XCF-W) In this model the headlamp is switched on with the pull switch [5] . 5 Flasher switch The flasher switch is a separate unit and is mounted on the left portion of the handlebar. The wire harness is designed in a way that whenever you want to use your bike off-road, you can dismount the entire turn indicator system without affecting the function of the remaining electrical system. Emergency OFF switch (EXC-F Australia) The red emergency-OFF switch [2] is arranged adjacent to the throttle grip. In this position, the E-starter is operational and the engine can be started. In this position, the E-starter and ignition circuits are interrupted.The E-starter cannot be actuated, and the engine will not start, not even if you attempt to start it with the kickstarter. Pushing the black starter button [3] will actuate the E-starter. Indicator lamps The green control lamp [4] flashes in the same rhythm as the flashing indicator when the indicator is working. The blue control lamp [5] lights up when the high beam is on. TEST All of the display segments briefly light up for the display function test. Models WITH a Tour-Pak installed will require the additional purchase of a Tour-Pak Mount CB Antenna Kit (76414-06). All of these items are available from a Harley-Davidson Dealer. The rider’s safety depends upon the correct installation of this kit. Use the appropriate service manual procedures. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Davidson dealer perform the installation. Electrical Overload It is possible to overload your motorcycle’s charging system by adding too many electrical accessories. If your combined electrical accessories operating at any one time consume more electrical current than your vehicle’s charging system can produce, the electrical consumption can discharge the battery and cause vehicle electrical system damage.
