Make sure they are situated away from the rear exhaust pipe. 1 Remove the stock seat. 2 Unplug the stock wiring harness from the ECM (Fig. A) . 3 Remove the ECM from the tray and remove the tray from the fender. You can reach underneath the fender to gain access to the release tabs for the tray. 4 Install the Dynojet tray into the rear fender . Make sure that all 3 location tabs are underneath the fender. 5 Lay the PCIII in the tray (Fig. B). 6 Install the stock ECM on top of the PCIII making sure that it is secured by the tray locking tabs. 7 Plug the GREYconnector from the PCIII into the ECM. 8 Route the PCIII harness on top of the GREY connector (Fig. C) and route towards the front of the bike. Due to the lack of room on this bike this step needs to be exact or the install will not fit properly . Make sure that the harness coming from the GREYconnector is flush against the battery box. Remove and retain the hex socket head screw (4) at the top left of the bracket For 2007 models: In addition, disconnect the ground wire. Free the cable straps (9) from the regulator bracket, beneath the regulator. 6. Remove the two hex socket head screws with washers (2) retaining the voltage regulator to the bracket. Remove and save the regulator, but discard the screws. 7. Remove and retain the screw (4) at the top right of the regulator bracket. Remove the bracket from the engine. 8. For 2008 and later models: Free the strap (9) that ties the jiffy stand wiring to the voltage regulator bracket. Unfasten the three-way jiffy stand sensor connector and the two-way crank position sensor connector [79] (12) from the T-studs on the back of the regulator bracket (3). Discard the bracket. Disconnect both plugs from the back of the voltage regulator (1). For 2007 models: Unfasten the four-way (7) and two-way (8) voltage regulator connectors from the T-studs on the back of the regulator bracket (3), and discard the bracket. Disconnect the voltage regulator (1) at both connectors. 9. For 2008 and later models: Unclip the two-way O 2 (oxygen) sensor electrical connector [138] (11) from the voltage regulator caddy (5). For 2007 models: Unfasten the two-way crank position sensor connector [79] (12) from the voltage regulator caddy (5). Remove the caddy from the vehicle frame. a. For 2007 models: Unclamp the bottom of the caddy from the engine mount spacers. b. For ALL models: Unhook the top clips from around the tabs on the front of the engine casting. Remove the original equipment (O.E.) caddy from the vehicle frame, and discard it.

INSTALLATION Installation of this kit is divided into six steps: 1. Big-Bore Cylinder and Piston Conversion 2. High Performance Camshafts 3. High Performance Clutch Diaphragm Spring 4. High Performance Air Cleaner 5. Calibrate the ECM 6. Exhaust NOTES This Big-Bore Stage 2 kit is intended for High Performance applications only. This engine-related performance part is legal for sale or use in California on pollution-controlled motor vehicles. Engine-related performance parts are intended for the experienced rider only. -J04173 1 of 5 The air cleaner contained in these kits is designed to perform with these kits only. Any other combination of components is not confirmed to be legal for street use. The Product Information Label contained in this kit is required in the state of California only. This label is required to aid in passing the California Smog Check Program. Place the Product Information Label on the right side of the frame, directly beneath the VIN sticker. Do not place the label on motorcycles other than those specified in the Instruction Sheet. Gaskets provided in the 1690 conversion kit eliminate the need for original head gasket O-rings. For this reason, DO NOT install the Original Equipment (OE) O-rings (Part Number 11273) to the top of cylinder dowels, or severe engine damage may occur. Big-Bore Cylinder and Piston Conversion NOTE Installation of this kit requires removal of the cylinder heads, cylinders and pistons. Refer to Section 3, ENGINE: STRIPPING MOTORCYCLE FOR SERVICE and TOP END OVERHAUL of the applicable Service Manual for instructions. High Performance Camshafts NOTE Installation of this kit requires removal and re-installation of the cam support plate. Refer to Section 3, ENGINE: BOTTOM END Cam Support Plate, Removal and Disassembly/Assembly (Camshaft, Camshaft Bearings) of the applicable Service Manual for instructions. Measuring Piston-to-Valve Clearance After installing non-stock cams, check piston-to-valve clear- ance. 1. Apply 1/8-inch (3 mm) layer of clay to crowns of pistons in areas where valves meet pistons. 2. Refer to the appropriate Service Manual and assemble the heads and valve train, and tighten cylinder studs to torque specified. 3. Turn engine through two complete revolutions by hand. 4. Remove heads and measure clay at its thinnest point. NOTE Clay must measure 0.080 inch (2.03 mm) at its thinnest point. If this measurement does not meet minimum thickness, depth of valve notches must be increased. The depth of the notches must not exceed 0.135 inch (3.43 mm). Measuring Valve-to-Valve Clearance NOTE Wait ten minutes before turning the engine after installing push rods. This allows tappets to bleed down and prevents you from bending push rods or valves. 1. Rotate the engine so that both valves of the front cylinder are partially open. Shine a light through the exhaust port and look through the spark plug hole to view the valves. Turn engine, if required, to the point where the exhaust evel sensor to the fuel pump with screw (3). Tighten the screw enough to seat the fuel sensor against the mounting tab e. Route fuel level sensor wiring under the fuel hose and connect the fuel level sensor to the low fuel switch connector on the fuel pump module. If necessary use the jumper harness (Figure 4, item 5). f. See Figure 2. Secure the fuel pump wires and con- nectors

NOTE The product information (EO) label contained in this kit is required in the state of California only. This label is required to aid in passing the California Smog Check Program. Place the information label on the right side of the frame directly beneath the VIN sticker. Do not place the label over other product information labels. Do not place the label on motorcycles other than those specified in the instruction sheet. 3) REPLACING STOCK AIR CLEANER Removing Stock Air Cleaner NOTE Refer to the applicable Service Manual and check the warm- slow idle speed adjustment before removing stock backplate. 1. Remove stock backplate following the instructions given in the appropriate Service Manual. 2. See Service Parts Illustration. Retain stock air cleaner cover and buttonhead screw and washer. Installing High Performance Air Cleaner 1. See Service Parts Illustration. Locate banjo bolts (10) included with kit. Place one washer (11) over each banjo bolt. Insert bolts through holes in mounting bracket (15). Place a second washer over each bolt. Place manifold breather (16) over bolts with hose fitting toward rear of motorcycle. Install remaining washers over the ends of bolts

After we re-flash the ECM it will be in “Automatic Registration Mode” when you install it. The ECM is
expecting that when first powered up (by turning on a key) that it will encounter 3 new keys. The first two keys
are internally (inside the ECM) designated as MASTER keys and the 3rd key inserted will be internally
designated as the VALET key. The ECM can be programmed with as few as 1 key. If less than 3 keys are
programmed into the ECM the security light may flash for some time (hours to weeks) until the ECM “learns”
that it is apparently not going to get any more keys.

1 Remove the seat 2 Uplug the stock wiring harness from the ECM (Fig. A) 3 Remove the 4 nuts that hold the ECM to the bracket and remove the ECM. 4 Remove the bolt that holds the seat strap to the rear fender. 5 Remove the ECM bracket from the fender. Remove one nut at a time or the bracket will fall into the tire. Reinstall the nuts to support the inner fender bracket. Due to the limited amount of room on this bike the seat strap and ECM bracket can NOTbe re-used. 6 Connect the PCVharness in-line of the stock wiring harness and ECM (Fig. B). 7 Place the BLACK PCVto GREYstock connector as close to the fuse box as possible. This connection will NOT lay flat against the frame. 8 Using the supplied velcro secure the ECM to the rear fender. Place the ECM as far down as possible. The upper part of the ECM will just overlap the bolt hole for the seat strap. Make sure to clean both surfaces with the alcohol swab before attaching. If using the Autotune kit offset the ECM about 1″ from center to the right side of the bike. 9 Remove the security module from the top of the battery (Fig. C). This unit slides to the right of the bike.

Relationship Between Tire Characteristics and Vehicle Pulling to One Side When radial tires are rotating, they have the characteristic of generating force in the lateral direction between the tire and the road surface. This lateral force is comprised of two factors: S Ply-steer, which changes direction according to the rotation direction of the tires.
S Conicity, which is generated in a fixed direction regardless of the tire rotation direction. If these lateral forces are too strong, vehicle pulling will occur. A. Ply-Steer Lateral force due to ply-steer is produced by the construction of the belts inside the tire tread. With radial tires, the wire of the belt is slanted as shown in the illustration below. Thus, it is in the lateral direction that tire tread easily changes shape (stretches), and lateral force is generated between the tire and the road surface in the lateral direction.

Install the new ECM, then reinstall the cruise/ reverse control module in the reverse order of removal. NOTE: When you start the vehicle – after completing ALL procedures – the new ECM will require initialization . To initialize the new ECM, perform the following procedure: • Start the bike and allow it to warm up to normal operating temperature and remain at idle for at least 90 seconds . Do not operate the throttle during this time; if you do, the ECU will not initialize properly and the process will need to be repeated. 5. Proceed to the Cylinder Head Inspection section below. Use the Cylinder Head Inspection Kit for the Cylinder Head Inspection procedure. Use the kit for each GL1800/A you inspect.
