INSTALLATION PROCEDURE Note: All Evolution® “Big Twin” pistons are marked “Front” or “Rear” and come with rings, wrist pins, and locks. • Note: We highly recommend that a dealer or trained mechanic perform the installation of these pistons. Specialized equipment is required for honing and finishing the cylinders to ensure long life of the piston and cylinder assembly. 1. Remove original equipment cylinders from engine. Refer to a shop manual or other reference book for specific steps, if needed. (Note: Care should be taken not to bend the studs or damage the cylinder during removal of the cylinders.) 2. With a small screwdriver, move the wrist pin retainer around to gain access to the tail of the retainer as it lines up with the notch in the bottom of the wrist pin hole. 3. Use a small screwdriver, pick or awl to roll the wrist pin retainer out of its groove. 4. Push wrist pin out and remove piston. 5. Repeat procedure for the other piston. 6. At this point, take cylinders, new pistons, and piston-to-wall clearance specifications to your dealer or machine shop to perform necessary machining operations. • IMPORTANT NOTE (Evolution® and Twin Cam®): The cylinder bore must be machined/honed to provide .0025″ of piston-to-wall clearance. Measure the piston diameter at a point .500″ up from the lower skirt (See Figure 3). 7. Starting with the front cylinder, install new piston rings and one wrist pin retaining clip (Note: Second ring has a dot which must face up when the ring is installed) . 8. Place the piston over the conecting rod, making sure that the intake valve pocket is towards the intake side. (For Evolution ® , see Figure 1. For Twin Cam ® , see Figure 2) . Coat the wrist pin with engine oil and insert it into the piston. Install the second wrist pin retainer into the groove. 9. Lightly coat the piston skirt with engine oil. Place a piston ring compressor over the piston/ring assembly and compress. Place the cylinder over the piston and gently push down until all rings are in the cylinder. Remove the ring compressor, and push the cylinder the rest of the way down. (Note: Be careful not to get oil onto the base gasket.) 10. Place two nuts and washers on opposite corners of the #1 cylinder to hold it down while you repeat the procedure for cylinder #2. 11. Assemble the rest of the engine per factory specifications. Start the engine and let it run at 2000 rpm for about 10 minutes.

STEP 1 Remove the stock air cleaner and components to the point shown in PIC. 1. The stock plastic airbox adapter “A” and stock mounting brackets “B” will remain in place. STEP 2 Insert both flanges of the rubber adapter through the mounting bracket as shown in PIC.2. The hardware components used for installation are placed near their respective mounting points: •”A” Socket head cap screw – 30mm long, tapered bolt cap, and two spacers. The spacers are placed between the chrome, and the stock mounting brackets. •”B” Socket head cap screw – 15mm long , tapered bolt cap •”C” Socket head cap screw – 30mm long, tapered bolt cap, two spacers (place between chrome and stock brackets), and flange nut. •”D” Mounting holes. STEP 3 The opening in the adapter boot must be slipped over the flange of the stock airbox and secured with the stock clamp. Install the mounting bracket as shown in PIC.3. Secure this assembly to the bike with the hardware specified in the previous step. STEP 4 Disassemble the Twin Velocity. Use 1/4″ 12 point combination wrench for the three fasteners that hold the front and rear sections of the Twin Velocity together. Pay close attention to the location of all components to simplify re- assembly. STEP 5 The 5/16″ button head bolts, reducer washers, nylon washers, flat washers, and acorn nuts will secure the air cleaner to the mounting bracket. See PIC.4. STEP 6 “Work” the radiused flange of the adapter through the inlet of the air cleaner. Using the hardware shown in the previous step, mount the air cleaner to the mounting bracket. See PIC.5. STEP 7 See PIC.6. Push two each of the oval rubber pads into the corresponding pockets in the air cleaner until they are flush with the back plate — two per side. You will find 3 holes behind the radiused flange that was previously installed through the air cleaner inlet in Step 6. With the three 1/4″-20 Socket head cap screws and nylock nuts secure the air cleaner to the mounting bracket. STEP 7 Reassemble the Twin Velocity Air Cleaner.

The first Kawasaki KZ750 twin was built in 1975 and sold as a 1976 model as a KZ750B1. For the first four years of production (1976-79), the KZ750B1 through B4 shared identical Mikuni BS38 carburetor assemblies. These assemblies are probably the heaviest twin-carb assemblies ever built and have a couple unique features. The biggest oddity is that the Kawasaki version of the BS38 uses a system where both the pilot jet and main jet are screwed into the float bowl. A good bowl gasket is critical because gas is drawn from the jets into the internal passages that lead to the venturi via channels beneath the gasket inside the float chamber. The pilot jets used are standard BS series fare in that they are Mikuni BS30/96 type but the main jets are unique to Kawasaki BS38 carburetor assemblies. They look like very small air jets and are frequently stripped as they require the correct sized small screwdriver to remove

INSTALLATION 1. Remove current air cleaner cover and screw. 2. See Figure 1. Coat threads of screw (1) from kit with Loc- tite® 243 (blue) (Harley-Davidson part number 99642-97). Install new air cleaner cover (2) with screw (1). If this kit will be installed with a Screamin’ Eagle Twin Cam 88 high flow air cleaner kit, place the self adhering gasket (must be purchased separately) inside the cover between the air filter and the cover. Tighten screw to 36-60 in-lbs (4.1- 6.8 Nm)

Removing the Cam Chain Drive System. NOTES Changing camshafts and cam drives in the 2006-up Harley-Davidson® Twin Cam 88® engines is different than in pervious engines. Procedures require use • of some special tools. Installation should be done by an experienced mechanic with access to factory service manual and required tools. Tighten all fasteners to the correct specifications and in order described. Always use an accurate torque wench. • Incorrect installation can cause engine damage not covered under warranty. CAUTION Failure to install components correctly can result in sudden engine seizure. Engine seizure may result in serous injury to motorcycle operator, passenger, or others. A- Disconnect the battery ground cable to eliminate potential sparks and inadvertently engagement of the starter while working on the motorcycle. B- Remove spark plugs and pushrod cover clips. Collapse the pushrod covers to expose the pushrods. C- Safely elevate and stabilize the rear of the motorcycle. Place the transmission in high gear. Turn the rear wheel to rotate the engine until both lifters and pushrods for either cylinder are at the lowest point on the camshaft (TDC of compression stroke). Both intake and exhaust pushrods for that cylinder will be under pressure from the valve springs and will rotate with light finger pressure. NOTE: 510G camshafts may use stock style non-adjustable pushrods instead of adjustable pushrods. If installing non-adjustable pushrods, disassemble and assemble rocker boxes per H-D® instructions. All other S&S® gear driven cams require installing adjustable pushrods. As a time-saving measure, the stock pushrods can be removed with bolt cutters. Be sure to head caution and warnings of these instructions. D- Cut the pushrods for the cylinder that is at TDC with the bolt cutter and remove the pushrod covers from the engine. Rotate the engine to place the pushrods for the other cylinder at their lowest point. Cut and remove the remaining pushrods. WARNING CAUTION Cutting pushrods with a saw or cutoff wheel may result in debris entering the engine, causing engine damage not covered under warranty. WARNING Cutting pushrods without releasing spring pressure, by rotating the engine until tappets are at the lowest point of travel can result in bodily injury. E- Remove the pushrod covers and lifters form the crankcase. F- Remove engine cam cover and gasket. Secure lifers with a tool made from a large binder clip

INSTALLATION ON 2004 MODELS 1. Turn off the ignition switch and disconnect the battery ground cable before proceeding. 2. Refer to Figures 2 and 3 for wiring details. 3. Remove the Gill Module. 4. Cut off the OE 18 terminal AMP connector used with the Gill module. Refer to the terminal list. Crimp new Deutsch terminals on the wires, and install into the 12 terminal Deutsch connector required by the TC88A-IH module. 5. Install the new TC88A-IH module. 6. Reconnect the battery ground cable. INSTALLATION ON 2005 AND LATER MODELS 1. Turn off the ignition switch and disconnect the battery ground cable before proceeding. 2. Refer to Figures 4 and 5 for wiring details. 3. Remove the Gill Module. 4. Cut off the OE 18 terminal AMP connector used with the Gill module. 5. The crankshaft position (CKP), MAP, and engine temperature (ET) sensor share a common ground Daytona Twin Tec LLC, 933 Beville Road, Suite 101-H, S. The temperature sensor is not used, but does not require removal. 6. Trace the BK/GN ground return wires from terminal B of the ET sensor and terminal A of the MAP sensor to where they join the BK/GY ground return wire from the CKP sensor. Cut the ET and MAP sensor ground return wires off at this point. You can tape up the ground return wire from the ET sensor – this wire will not be used. 7. Extend the ground return wire from terminal A of the MAP sensor up to the ignition module, crimp on a Deutsch terminal and install in position 4 on the Deutsch connector. 8. Refer to the terminal list. Crimp new Deutsch terminals on the remaining wires, and install into the 12 terminal Deutsch connector required by the TC88A-IH module. 9. Use a DVM to verify isolation (no continuity) between terminals 4 and 9 on the Deutsch connector. 10. Verify continuity between terminal A at the MAP sensor and terminal 4 on the Deutsch connector. 11. Verify continuity between terminal 2 at the CKP sensor and terminal 9 on the on the Deutsch connector. 12. Install the new TC88A-IH module. 13. Reconnect the battery ground cable. INSTALLATION ■ Outline Procedures This section gives general information needed for mounting the individual radio components on and in the fairing. A) Fairing 1) Install radio on fairing before mounting fairing on motorcycle. (Remove fairing from your motorcycle when already mounted). 2) Remove fairing parts. 3) Drill unit mount holes. 4) Install six wire clips. 5) Install windshield on fairing before install- ing speakers. 6) Install radio indicator I on indicator panel II , then install indicator panel on fairing. 7) Install speakers III. 8) Install nutplate IV. 9) Install Power Amplifier in fairing. 10) Install radio funer VI. 11) Install the radio controller VII. 12) Install controller base panel VIII 13) Install radio switch sub-wire. 14) Connect adapter harness and wires inside fairing by working through left turn signal lens hole. B) Motorcycle frame and handlebar 1) Remove travel trunk and seat. Unscrew four shelter bolts (M6, one on each side at front and rear) to route antenna feeder. 2) Install antenna mount and antenna IX. 3) Route antenna feeder along the frame tube. 4) Install radio switch X on left handlebar lever bracket and route the wires. 3 of 11 Page 4 C) Fairing instllation 1) Install fairing on motorcycle. 2) Connect motorcycle wire harness 9-P coupler to fairing wire 9-P coupler. 3) Connect radio switch wire to switch sub- wire.4) Connect antenna feeder. 5) Confirm that radio operates properly. Reinstall parts removed in step 2 or (A) and in step 1 of (B). REWORKING ■ Remove Fairing and Fairing Parts (Fig.10) 1) Install radio on fairing before mounting fairing on motorcycle. (Remove fairing from your motorcycle when already mounted). 2) Remove right and left fairing pockets, right and left turn signal lenses, right and left nutplates, left hole cover and indi- cator base panel from fairing. (Fig.10) Fig. 10 LEI-1 NU I PLATE 4 of 11■ Reworking on Fairing — Speaker mounting holes- 1) Remove 18 mm grommet. 2) Lightly roll template so that it will follow contour of fairing snugly. 3) Position template on fairing with its upper and outer edges aligned with those offairing as indicated by arrows. 4) Attach template to fairing using adhesive tape where shown. 5) Punch mark centers of four holes with a
drift and hammer. 6) Drill 6 mm holes through marked centers. To obtain a more balanced response with richer, deeper bases, drill two 50 mm holes in the fairing so as to link the speaker box with the inside of the fairing. Fig. 11-1
