1. Open or remove seat according to the instructions in the Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Disconnect battery cables, negative (-) cable first. 3. Remove left and right-hand switch housing assemblies. Refer to HANDLEBAR SWITCHES in Service Manual. NOTE It is not necessary to disconnect the switch wiring to replace the switch caps. 4. Remove individual switches from switch housing. Refer to SWITCH REPAIR/REPLACEMENT in Service Manual. INSTALLATION Upper Housing Switches 1. For HORN and START switch caps, release torsion spring leg from hole in switch cap tab. Take note of how the spring is installed. The other leg of the spring can remain in the switch bracket hole. 2. See Figure 1 and Figure 5. Switch Cap Removal and Replacement 3. Pry the switch cap up and away from pivot pin (3) on right side of switch, and remove cap. NOTE Use the clear protective cover film to protect the chrome surface of the switch caps during installation. Remove the film after the installation is complete. 4. See Figure 5. Select proper chrome replacement switch cap from kit. 5. See Figure 1. Place cap onto switch, angling the hole on right side over pivot pin (4) on switch. 6. Carefully press switch cap down onto splined actuator shaft (5), rocking and moving the cap until shaft snaps into place in splined hole. 7. For HORN and START switch caps, insert torsion spring leg into hole in switch cap tab. 8. Toggle switch back and forth, checking for proper opera- tion. Turn Signal Switches 1. See Figure 1 and Figure 5. Carefully pry stock black switch cap up off the splined actuator shaft (2) on switch. 2. Pry the switch cap up and away from pivot pin (3) on switch, and remove cap. 3. Select proper chrome replacement switch cap from kit. Peel a clear protective installation cover from the sheet and place it over the surface of the cap. 4. See Figure 1. Place cap onto switch, angling the hole on top over pivot pin (4) on switch. 5. Carefully press switch cap onto splined actuator shaft (5), rocking and moving the cap until shaft snaps into place in splined hole. 6. Toggle switch back and forth, checking for proper opera- tion.

INSTALLATION 1. Prior to installing the gas cap on the vehicle, insert the key into the lock. Firmly grasp the chrome top of the fuel cap and turn the key until it stops. On right hand threaded fuel caps, turn the key counter-clockwise until it stops. On left hand threaded fuel caps, turn the key clockwise until it stops. This assures an unlocked position for the gas cap. Allow the key to return to the neutral position. 2. Remove the key and install the fuel cap on the vehicle. is00770 Figure 1. Right Hand Threaded Fuel Cap Installation NOTE When installing the fuel cap, rotate the cap one full turn past the audible click. This automatically positions gas cap to lock position. A properly locked/installed gas cap will rotate freely in both directions. Failure to do so will give an incorrect assumption that the fuel cap does not work properly. REMOVAL On right hand threaded fuel caps, insert key, and while holding the gas cap in place with hand, turn key counterclockwise until it stops, return key to original position. Gas cap must rotate 270 degrees counter-clockwise before mechanism engages to allow gas cap removal. Continue to rotate counterclockwise to fully remove gas cap. On left hand threaded fuel caps, insert key and while holding the gas cap in place with hand, turn key clockwise until it stops, return key to original position. Gas cap must rotate 270 degrees clockwise before mechanism engages to allow gas cap removal. Continue to rotate clockwise to fully remove gas cap. REPLACEMENT KEYS Record the 4 digit key number stamped on the back of the key opposite the Harley-Davidson logo, in the area provided below. If a replacement key is needed, see your Harley-Davidson Dealer with the 4 digit number to order a replacement

COOLING CIRCUIT INSPECTION Before removing the radiator and draining the engine coolant, inspect the cooling circuit for tightness. • * Remove the cowling. (SV650S) (C-7–7-6) • * Loosen the radiator cap stop screw 10 . (SV650) • * Remove the radiator cap O2 and connect the radiator tester to the filler. A WARNING Do not remove the radiator cap when the engine is hot. • * Give a pressure of about 120 kPa (1 .2 kgf/cm2,17.0 psi) and see if the system holds this pressure for 10 seconds . • * If the pressure should fall during this 10-second interval, it means that there is a leaking point in the system . In such a case, inspect the entire system and replace the leaking component or part. A WARNING When removing the radiator cap tester, put a rag on the filler to prevent spouting of engine coolant. CAUTION Do not allow the pressure to exceed specified pressure, or the radiator can be damaged. COOLING AND LUBRICATION SYSTEM 6-3 6-4COOLING AND LUBRICATION SYSTEM RADIATOR REMOVAL • * Remove the cowling. (SV650S) ( r- 7-7-6) • * Drain engine coolant. (r– 72-20) • * Disconnect the right and left radiator hoses from the radiator. • * Disconnect the siphon hose from the radiator. • * Disconnect the horn lead wires. rI .rr • * Remove the radiator lower mounting bolt. • * Disconnect the cooling fan motor and its thermo-switch lead wire coupler 10. • * Remove the radiator by upper mounting bolt. • * Remove the cooling fan. • * Disconnect the cooling fan thermo-switch. • * Remove the cooling fan thermo-switch. • * Remove the horn. CAUTION When removing the horn, hold the nut by spanner to prevent the horn bracket distortion. COOLING AND LUBRICATION SYSTEM 6-5 INSTALLATION • * Install the cooling fan and horn. 0 Cooling fan/horn mounting bolt: 8 N .m (0.8 kgf-m, 6 .0 Ib-ft) • * Install the cooling fan thermo-switch. ( l”76-9) • * Install the siphon hose to the radiator. • * Install the radiator in the reverse order of removal. • * Route the radiator hoses properly. (=9-22) 9-22) • * Install the drain plug with a new sealing washer and pour engine coolant. (=2-20) • * Bleed air from the cooling circuit. (r– 72-21) • * Install the cowling. (SV650S)

At the time of manufacture, the cooling system is filled with a 50 :50 mixture of distilled water and ethylene glycol anti-freeze . This 50:50 mixture will provide the optimum corrosion protection and excellent heat protection, and will protect the cooling system from freezing at temperatures above -31 °C (-24 °F) . If the motorcycle is to be exposed to temperatures below -31 °C (-24 °F), this mixing ratio should be increased up to 55 % or 60 % according to the figure. CAUTION • Use a high quality ethylene glycol base anti-freeze, mixed with distilled water . Do not mix an alcohol base anti-freeze and different brands of anti-freeze. • Do not rut in more than 60%anti-freeze or less than 50 %. (Refer to the right figure.) • * Do not use a radiator anti-leak additive. After the engine cools, wrap a thick cloth around cap and carefully remove the cap by turning it a quarter turn to allow pressure to escape and then turn the cap all the way off . • * The engine must be cool before servicing the cooling system . • * Coolant is farmful; • * If the comes in contact with skin or eyes, flush with water. • * If swallowed accidentally, induce vomiting and call physician immediately . • * Keep it away from children . PRODUCT INFORMATION Noise Emission Warranty Harley-Davidson warrants that these mufflers, at the time of sale, meet all applicable United States E.P.A. Federal noise and Emissions standards. This warranty extends to the first person who buys these mufflers for proposes other than resale, and to all subsequent buyers. Warranty claims should be directed to an authorized Harley-Davidson Dealer. Tampering Prohibition Federal law prohibits any modification to this exhaust system which causes the motorcycle to exceed the Federal noise standard. Use of the motorcycle with such a modified exhaust system is also prohibited. NOTE This product should be checked for repair or replacement if the motorcycle noise has increased significantly through use. Otherwise, the owner may become subject to penalties under state and local ordinances. INSTALLATION NOTE Install end caps on mufflers before installing mufflers on vehicle. Install Direct Bolt-On End Caps 1. See Figure 1. Install end cap (2) to muffler (3) with four socket head cap screws (1). Tighten to 82-86 in-lbs (9.3- 9.7 Nm) . 2. Slide the three U-nuts (2) onto the bosses of the end cap attachment ring cup on the muffler. 2. Install attachment ring (1) to muffler with four socket head cap screws (3). Locate the attachment ring with a U-nut in the 12 o’clock position. Tighten to 82-86 in-lbs (9.3-9.7 Nm) . 3. Slide end cap (5) onto muffler body being careful to align holes in end cap with U-nuts. 4. Install the three countersunk screws (4) and tighten screws securely. 5. Repeat for opposite side muffler

Cobra will send a spacer (ECMU0555) to all OI / JR customers with silver radiators. Assembly instructions are listed below. If the customer is uncomfortable with the installation process, they may send the cap to their dealer or back to the factory for installation. Spacer installation 1. Start the process by removing the rubber gasket. Stretch it to elongate the center hole (yes it will stretch a long way). 2. Once the gasket is stretched sufficiently, pull it back over the center crown to remove. 3. With the rubber gasket removed, place the spacer centered crown on the cap. 4. With the spacer in place, lightly pry up the center crown with a small screwdriver . 5. With the center lifted, stretch the gasket and work it’s hole around the center crown. 6. When completed it should look like this.

Cobra JR/ OI Radiator with Louvers Replacement

The 2009 model year radiator for Cobra JR (also remaining OI ) model will be FCCJ0004 which now has provisions for louvers. On the 2009 models these louvers also rely on a feature on the frame down-tube for mounting the plastic louvers. Older models do not have these features on the frame and so it is not possible to utilize the louver mounts on the radiator. Customers with older models JR/CM or OI/P3/PW3 needing a replacement radiator for ECMU0061 or ECMU0225 will be sold a radiator kit FKMU0001 which includes the new style radiator, FCCJ0004C (with louver mounting tabs removed), and all mounting hardware. This will allow the mounting of the new style radiator onto these products without mounting the louvers. As the 2009 frame is now the service replacement frame for JR/CM & OI/PW3/P3 models from 2004 – 2008, the louvers are able to mount on all older models JR/CM & OI/PW3/P3 that have the appropriate mounting provisions. Welding on the highly stressed down-tube frame member is not recommended by Cobra because it can cause premature structural failure to the frame and possible injury to the rider.

1. Remove stock gas cap from fuel tank. 2. Clean and wipe inside surface of fuel tank filler cup, O-ring seal surface, and trim ring adhesive surface with a mixture of equal parts of isopropyl alcohol and distilled water. 3. See Figure 1. Install gas cap into fuel tank. is00407 Figure 1. Screw in Gas Cap is00466 Figure 2. Note Position of Arrow on Trim Ring 4. Push down on gas cap and rotate clockwise one-eighth of a turn to lock. To unlock, push down on gas cap and rotate counterclockwise one-eighth of a turn. 5. See Figure 2. Before removing adhesive backing, note position of arrow on inside diameter of chrome trim ring. NOTE As you rotate trim ring, you will see gaps between trim ring and fuel tank. Rotate trim ring to position that best eliminates gaps between fuel tank and trim ring. Rotation of trim ring should be minimal. 6. See Figure 3. With the arrow pointing toward front of motorcycle, rotate chrome trim ring slightly to determine best position of bottom chrome trim ring to contour of the fuel tank 7. See Figure 4. Mark position of chrome trim ring with masking tape or grease pencil. 8. Carefully cut masking tape with a hobby knife making sure not to scratch chrome trim ring or paint surface on fuel tank. 9. Peel off adhesive backing from chrome trim ring. 10. Using gas cap to center and masking tape (or grease pencil mark) to align, press chrome trim ring firmly into position for about ten seconds. 11. Align Trim Ring and Press into Place NOTE Allow adhesive trim ring to cure for about 5-7 minutes before you continue with kit installation. Install Flush-Mount LED Fuel Gauge 1. Remove the seat following the instructions in the service manual. Disconnect negative (-) battery cable first. Check top clamp holding on rear heat shield be sure this is mounted forward not in middle of pipe. 2. Slide rear head pipe into collector and leave loose. 3. Mount head pipes into exhaust ports using stock Harley gaskets hand thread nuts onto head studs, leaving play in pipes. 4. Slip muffler onto collector and leave loose. 5. Slide D&D bracket included with kit onto chassis and muffler together. 6. Hand thread nuts onto chassis studs 7. Align muffler flush with bracket, hand thread bolts onto muffler.
8. Push system together tightly, Tighten rear head pipe collector clamp. 9. Holding muffler into place (finger width between shock bolt) tighten down muffler clamp all the way. 10. Snug (do not torque) chassis bracket bolts, snug muffler bolts until all is correctly aligned, then tighten down bolts. 11. Tighten head bolts down using factory torque specs, as you tighten the pipe check muffler clearance. If to close to swing arm push in on head pipe. If to far away push in on head pipe. 12. Once all is tight start bike and check for leaks This system is designed to be used with a high flow air filter and D&D VRDSEDD2.MT4 Race Tuner map.

REMOVAL Preparation To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Refer to the service manual and follow the instructions given to remove the main fuse. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 2. Remove the fuel tank according to the service manual instructions. -J04259 1 of 8 Left-Side Grip Removal 1. See Figure 1. Using a T-25 TORX drive head, remove the upper and lower switch housing screws (1). 2. Using a T-27 TORX drive head, loosen the upper screw securing the handlebar clamp (3) to the clutch lever bracket. Remove the lower clamp screw with flat washer. Loosen the clamp and position the clutch hand lever assembly away from the switch housing. Separate the upper and lower switch housings. 3. With “glueless” grip: Remove the grip from the handlebar. Left Handlebar Switch Housing Right-Side Grip Removal Do not remove or install the master cylinder assembly without first positioning a 5/32-inch (4 mm) thick insert between the brake lever and lever bracket. Removing or installing the master cylinder assembly without the insert in place may result in damage to the rubber boot and plunger on the front stoplight switch. (00324a) NOTE A section of corrugated cardboard or the eyelet of an ordinary cable strap can be used for this purpose. See Figure 2. 1. Place a 5/32-inch (4 mm) thick insert between the brake lever and the lever bracket. 2. Using a T-25 TORX® drive head, remove the upper and lower switch housing screws. 3. Using a T-27 TORX drive head, loosen the upper screw securing the handlebar clamp to the brake master cylinder housing. Remove the lower clamp screw with flat washer. Loosen the clamp and position the master cylinder assembly away from the switch housing. Separate the upper and lower switch housings. 4. Remove the grip from the handlebar. NOTES The twist grip sensor in the right side of the handlebar has a seal cap that protects internal electrodes from dirt and moisture, and also serves as a retention device for the throttle grip. To remove the grip, a slight tug may be necessary to release the index pins in the grip from the receptacle in the seal cap. Upon removing the grip, check the location of the seal cap. If the seal cap is still fastened to the index pins inside the old throttle grip, it can be discarded along with the grip. If the seal cap is still fastened to the end of the twist grip sensor: •See Figure 3. Insert a small screwdriver or other flat-blade tool into the flat area on one side of the seal cap. •Press the leg on the underside of the cap to free it from the slot at the end of the twist grip sensor. Pry up one end of the cap. •Repeat on the other side of the cap. •Carefully remove the cap and discard it
