1. Open or remove seat according to the instructions in the Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Disconnect battery cables, negative (-) cable first. 3. Remove left and right-hand switch housing assemblies. Refer to HANDLEBAR SWITCHES in Service Manual. NOTE It is not necessary to disconnect the switch wiring to replace the switch caps. 4. Remove individual switches from switch housing. Refer to SWITCH REPAIR/REPLACEMENT in Service Manual. INSTALLATION Upper Housing Switches 1. For HORN and START switch caps, release torsion spring leg from hole in switch cap tab. Take note of how the spring is installed. The other leg of the spring can remain in the switch bracket hole. 2. See Figure 1 and Figure 5. Switch Cap Removal and Replacement 3. Pry the switch cap up and away from pivot pin (3) on right side of switch, and remove cap. NOTE Use the clear protective cover film to protect the chrome surface of the switch caps during installation. Remove the film after the installation is complete. 4. See Figure 5. Select proper chrome replacement switch cap from kit. 5. See Figure 1. Place cap onto switch, angling the hole on right side over pivot pin (4) on switch. 6. Carefully press switch cap down onto splined actuator shaft (5), rocking and moving the cap until shaft snaps into place in splined hole. 7. For HORN and START switch caps, insert torsion spring leg into hole in switch cap tab. 8. Toggle switch back and forth, checking for proper opera- tion. Turn Signal Switches 1. See Figure 1 and Figure 5. Carefully pry stock black switch cap up off the splined actuator shaft (2) on switch. 2. Pry the switch cap up and away from pivot pin (3) on switch, and remove cap. 3. Select proper chrome replacement switch cap from kit. Peel a clear protective installation cover from the sheet and place it over the surface of the cap. 4. See Figure 1. Place cap onto switch, angling the hole on top over pivot pin (4) on switch. 5. Carefully press switch cap onto splined actuator shaft (5), rocking and moving the cap until shaft snaps into place in splined hole. 6. Toggle switch back and forth, checking for proper opera- tion.

COOLING CIRCUIT INSPECTION Before removing the radiator and draining the engine coolant, inspect the cooling circuit for tightness. • * Remove the cowling. (SV650S) (C-7–7-6) • * Loosen the radiator cap stop screw 10 . (SV650) • * Remove the radiator cap O2 and connect the radiator tester to the filler. A WARNING Do not remove the radiator cap when the engine is hot. • * Give a pressure of about 120 kPa (1 .2 kgf/cm2,17.0 psi) and see if the system holds this pressure for 10 seconds . • * If the pressure should fall during this 10-second interval, it means that there is a leaking point in the system . In such a case, inspect the entire system and replace the leaking component or part. A WARNING When removing the radiator cap tester, put a rag on the filler to prevent spouting of engine coolant. CAUTION Do not allow the pressure to exceed specified pressure, or the radiator can be damaged. COOLING AND LUBRICATION SYSTEM 6-3 6-4COOLING AND LUBRICATION SYSTEM RADIATOR REMOVAL • * Remove the cowling. (SV650S) ( r- 7-7-6) • * Drain engine coolant. (r– 72-20) • * Disconnect the right and left radiator hoses from the radiator. • * Disconnect the siphon hose from the radiator. • * Disconnect the horn lead wires. rI .rr • * Remove the radiator lower mounting bolt. • * Disconnect the cooling fan motor and its thermo-switch lead wire coupler 10. • * Remove the radiator by upper mounting bolt. • * Remove the cooling fan. • * Disconnect the cooling fan thermo-switch. • * Remove the cooling fan thermo-switch. • * Remove the horn. CAUTION When removing the horn, hold the nut by spanner to prevent the horn bracket distortion. COOLING AND LUBRICATION SYSTEM 6-5 INSTALLATION • * Install the cooling fan and horn. 0 Cooling fan/horn mounting bolt: 8 N .m (0.8 kgf-m, 6 .0 Ib-ft) • * Install the cooling fan thermo-switch. ( l”76-9) • * Install the siphon hose to the radiator. • * Install the radiator in the reverse order of removal. • * Route the radiator hoses properly. (=9-22) 9-22) • * Install the drain plug with a new sealing washer and pour engine coolant. (=2-20) • * Bleed air from the cooling circuit. (r– 72-21) • * Install the cowling. (SV650S)

INSTALLATION 1. Prior to installing the gas cap on the vehicle, insert the key into the lock. Firmly grasp the chrome top of the fuel cap and turn the key until it stops. On right hand threaded fuel caps, turn the key counter-clockwise until it stops. On left hand threaded fuel caps, turn the key clockwise until it stops. This assures an unlocked position for the gas cap. Allow the key to return to the neutral position. 2. Remove the key and install the fuel cap on the vehicle. is00770 Figure 1. Right Hand Threaded Fuel Cap Installation NOTE When installing the fuel cap, rotate the cap one full turn past the audible click. This automatically positions gas cap to lock position. A properly locked/installed gas cap will rotate freely in both directions. Failure to do so will give an incorrect assumption that the fuel cap does not work properly. REMOVAL On right hand threaded fuel caps, insert key, and while holding the gas cap in place with hand, turn key counterclockwise until it stops, return key to original position. Gas cap must rotate 270 degrees counter-clockwise before mechanism engages to allow gas cap removal. Continue to rotate counterclockwise to fully remove gas cap. On left hand threaded fuel caps, insert key and while holding the gas cap in place with hand, turn key clockwise until it stops, return key to original position. Gas cap must rotate 270 degrees clockwise before mechanism engages to allow gas cap removal. Continue to rotate clockwise to fully remove gas cap. REPLACEMENT KEYS Record the 4 digit key number stamped on the back of the key opposite the Harley-Davidson logo, in the area provided below. If a replacement key is needed, see your Harley-Davidson Dealer with the 4 digit number to order a replacement

At the time of manufacture, the cooling system is filled with a 50 :50 mixture of distilled water and ethylene glycol anti-freeze . This 50:50 mixture will provide the optimum corrosion protection and excellent heat protection, and will protect the cooling system from freezing at temperatures above -31 °C (-24 °F) . If the motorcycle is to be exposed to temperatures below -31 °C (-24 °F), this mixing ratio should be increased up to 55 % or 60 % according to the figure. CAUTION • Use a high quality ethylene glycol base anti-freeze, mixed with distilled water . Do not mix an alcohol base anti-freeze and different brands of anti-freeze. • Do not rut in more than 60%anti-freeze or less than 50 %. (Refer to the right figure.) • * Do not use a radiator anti-leak additive. After the engine cools, wrap a thick cloth around cap and carefully remove the cap by turning it a quarter turn to allow pressure to escape and then turn the cap all the way off . • * The engine must be cool before servicing the cooling system . • * Coolant is farmful; • * If the comes in contact with skin or eyes, flush with water. • * If swallowed accidentally, induce vomiting and call physician immediately . • * Keep it away from children . Remove the amber reflectors from the sides of the stock plastic radiator cover. These can be pried off carefully using a wide screwdriver blade or small putty knife. 2. Remove the 3 allen screws from the stock plastic radiator cover, 2 on top and 1 on the bottom. 3. Slide the chrome radiator cover over the stock plastic cover. 4. Re-Install the two original upper screws into the top holes. In the bottom hole install the button head allen screw and washer provided. Tighten all three screws. Firmly press the reflectors back onto the chrome cover

Using a suitable felt marker, draw a line on the weld with the crack, drawing the line along the entire edge of the the template (this line will be 89 mm long). If the crack falls within the length of this line (89 mm) , prepare the motorcycle for welding per the Dealer Procedures and advise the welder to use the Cracked Weld Repair Manual (S0515). PRODUCT INFORMATION Noise Emission Warranty Harley-Davidson warrants that these mufflers, at the time of sale, meet all applicable United States E.P.A. Federal noise and Emissions standards. This warranty extends to the first person who buys these mufflers for proposes other than resale, and to all subsequent buyers. Warranty claims should be directed to an authorized Harley-Davidson Dealer. Tampering Prohibition Federal law prohibits any modification to this exhaust system which causes the motorcycle to exceed the Federal noise standard. Use of the motorcycle with such a modified exhaust system is also prohibited. NOTE This product should be checked for repair or replacement if the motorcycle noise has increased significantly through use. Otherwise, the owner may become subject to penalties under state and local ordinances. INSTALLATION NOTE Install end caps on mufflers before installing mufflers on vehicle. Install Direct Bolt-On End Caps 1. See Figure 1. Install end cap (2) to muffler (3) with four socket head cap screws (1). Tighten to 82-86 in-lbs (9.3- 9.7 Nm) . 2. Slide the three U-nuts (2) onto the bosses of the end cap attachment ring cup on the muffler. 2. Install attachment ring (1) to muffler with four socket head cap screws (3). Locate the attachment ring with a U-nut in the 12 o’clock position. Tighten to 82-86 in-lbs (9.3-9.7 Nm) . 3. Slide end cap (5) onto muffler body being careful to align holes in end cap with U-nuts. 4. Install the three countersunk screws (4) and tighten screws securely. 5. Repeat for opposite side muffler
