Honda XR600/ XR650L Camshaft Installation and removal Instructions

Remove the tappet covers. Remove the crankshaft cap and timing hole cap on the left engine case cover. Remove the spark plug. Rotate the engine in a counter clockwise direction. Position the engine at true top dead center (TDC) using the mark on the flywheel. True top dead center occurs when both the intake and exhaust valve are closed when the piston is at TDC. This is technically the end of the compression stroke and the beginning of the power stroke. The “artificial” TDC is during the overlap when both the intake and exhaust valves would be open. Since the rocker arms are located in the valve cover on an XR600, true TDC occurs when the cam lobes are pointed downward when the piston is at TDC. Remove the cylinder head cover. Warning, do not drop the locating dowels into the cam chain cavity. There are two dowels, one on either side of the cover. Remove and discard the gasket. Note the positioning of the cam lobes, this will help during installation of your new Hot Cams camshaft. Note also the location of the sealed bearing on the end of the camshaft and the direction in which it is facing. Loosen the bolts that hold the camshaft sprocket. Remove the lower camshaft sprocket bolt first, it will be necessary to rotate the engine. Rotate the engine back to TDC. Release the spring tension on the cam chain tensioner by lifting the end of the spring out of its hole in the tensioner block. A spring tool is a good method. Be careful not to scar the cylinder head’s gasket surface for the cylinder head cover. Remove the allen bolt that holds the end of the tensioner block shaft
just to the inside of the tensioner block. Note the location of the tensioner block shaft cap ridge. Using a pair of pliers pull the shaft out by grasping the ridge and using a clockwise rotation of the shaft while pulling outward. Pull the tensioner block upwards, out of the cylinder head. Remove the top camshaft sprocket bolt. Pull the sprocket off the camshaft but maintain upward tension, do not allow the chain to sag, it is possible for the chain to “slip” on the bottom sprocket of the crankshaft and change the cam timing. Remove the camshaft. Remove the cam bearings. Set the stock camshaft with the auto-decompression aside. It is not possible to use the auto-
decompression on the Hot Cams so do not attempt to re-install. Use a manual decompression. Install the bearings onto the new Hot Cam

Cleanliness is always a good place to start. Make sure the motorcycle is cleaned thoroughly before you start. It would be advisable to use an engine degreaser on the frame and the engine. This will ensure a clean engine during the assembly process and less of a chance of thread damage and/or dirt contamination in the engine during reassembly. And as always, replace any fiber-based gasket that was moved in any way, i.e.: cam chain tensioner. You will need basic hand tools and a torque wrench, machine towels (rags), some cleaning solvent, and a cam chain tensioner gasket. And the Hot Cams’ Degree Wheel Kit if you so desire. We will start by removing the tank and seat, top engine mount, and the cam cover. Remove the crankshaft cap and timing hole cap on the left engine case cover. Remove the spark plug. Rotate the engine in a counter clockwise (CCW) direction. Position the engine on top dead center (TDC) using the mark on the flywheel or better yet a degree wheel using a positive stop. Be sure to notice that the intake valves were the last to move, this will ensure the engine of being on “true” TDC. True top dead center occurs when both the intake and exhaust valve are closed when the piston is at TDC. This is technically the end of the compression stroke and the Page 1
beginning of the power stroke. The “artificial” TDC is during the overlap when both the intake and exhaust valves would be open. Note the positioning of the cam lobes (their included angle will be close to 170 degrees), this will help during the installation of your new Hot Cams camshafts Remove the cap bolt on the end of the cam chain tensioner block, be aware of the copper washer. Release the spring tension on the cam chain tensioner by turning the flat blade screw slot inside the adjuster block in a clockwise (CW) direction; it will lock in the retracted position. Remove the two 8mm headed bolts that hold the cam chain tensioner to the cylinder block. Remove and discard the gasket. Remove the 4 bolts that hold the exhaust cam cap in place, lift the cam cap off. It may be necessary to pry very lightly on the cap to lift it off its dowel pins. Do not use the cam lobes as the pry point. Be careful not to drop the dowels and also be careful to not lose the half moon shaped retainer for the bearing under the cam cap. Remove the 6 bolts that secure the intake cam cap and lift the cam cap off the camshaft, again, be careful to not drop the retainer or dowels. Lift the intake camshaft out of its pocket in the cylinder head casting. Remove the cam chain from the sprocket, set the stock camshaft aside. Lift the exhaust camshaft out of its pocket in the cylinder head casting and remove the chain from the sprocket. Do not drop the cam chain, dangle it over the side of the engine while keeping slight upward pressure on the chain to maintain its position on the drive sprocket on the crankshaft

This instruction on cam belt adjustment starts after you remove the fairing pieces. Plan on an hour to remove these. Since you are performing your own service, buying Ducati belts may not be that expensive. There may be another belt source, but I have not confirmed this for the 996 engine of the 02-03 ST4s. Fig 1 – ST4s ready for belt adj./ repl. Fig 2 – Crank tool installed. See dwg. 1) Ensure maximum of ½ tank of gas. Fuel will leak into the charcoal canister, then onto the floor if the tank is over half full and the tank is tilted up on its hinge. So put the tank up on its hinge. 2) Remove spark plugs. Cover sparkplug wells with boots or rags. This is a great time to toss out those Champions for a set of NGK DCPR8E’s. 3) Remove the front shield from the horizontal cylinder head. 4) Remove crankshaft cover on Riders LH side and insert crank tool. A crank tool can be made by following the drawing at the end of this document. See Fig 2 above. The flat head screws used are kind of soft so beware on their removal. 5) Remove oil pressure sending unit cable and remove oil sending unit. No oil should pour out. 6) Remove battery and remove bolts fastening battery box to engine/frame. You can let the battery box dangle or partially support it via a bungee cord. Be careful of the cable on the ground of the ECU. By dangling the battery box excess stress could be placed on this cables connector and you don’t want to troubleshoot an intermittent electrical issue. 7) Remove cam belt covers. The two covers over the cams are real easy. The center piece is removed by pulling it down. You may have to move some hoses and cables out Timing belt adj. doc 1
of the way because it is a tight fit. Removing the oil pressure sending unit gave clearance for the removal. Fig 1 shows bike ready to be worked on. On the Rider’s LH is a window on the case cover. Using a flashlight to illuminate the area, marks can be rotated into view using the engine turning tool. There are two marks denoting the TDC of each of the cylinders. When a mark in the window aligns with the pointer, look at the crank driving pulley on the Rider’s RH of the engine. If the driving pulley’s mark is aligned with the pointer on the engine case, you are at TDC horizontal cylinder. If the pulley mark and the pointer on the engine do not align, rotate the engine until the mark in the window on the Rider’s LH side case cover aligns as well as the pulley’s mark and the engine’s pointer. Fig 3 shows the engine pulley and pointer. You can check that the horizontal piston is at TDC by inserting a welding rod into the spark plug well and touch the top of the piston with it to sense its position. Timing marks on cam pulleys are clearly stamped on all four pulleys. When the crank driving pulley aligns with its corresponding pointer on the engine case and the marks on the pulleys align with their corresponding marks on both cylinders, you are in position for belt adjustment and replacement

Remove the plug bolt from the back of the cam chain tensioner assembly. It is under pressure from the spring. Remove the spring and pin. Remove the bolts and tensioner assembly from the cylinder. Release the lock on the tensioner assembly and push the tensioner rod into the assembly so that it is fully retracted. Remove the eight 5mm Allen headed bolts that hold the cam caps in place. Remove the cam caps; be aware of the locating dowels in the caps to keep them from falling into the engine. It may be necessary to pry very lightly on the caps to lift them off their dowel pins. Do not use the cam lobe as the pry point. Lift the intake camshaft out of its pocket in the cylinder head casting. Remove the cam chain from the sprocket, set the stock camshaft aside. Lift the exhaust cam out of its pocket in the cylinder head casting and remove the chain from the sprocket. Do not drop the cam chain; dangle it over the side of the engine while keeping slight upward pressure on the chain to maintain its position on the drive sprocket on the crankshaft. Using assembly lube, lube the shim buckets and bearing surfaces for the camshafts in the cylinder head. Set the exhaust camshaft into the cylinder head casting while at the same time fitting the cam chain over the sprocket. Make sure that you keep all the cam chain slack to the back of the engine. Repeat the above process for the intake camshaft. Again, make sure you keep the chain slack to the cam chain tensioner side of the engine. Check to be sure the crankshaft is still at TDC. Check the location of the cam lobes. The camshafts are marked, and preset to 108-degree centers. If the lobes are not where they should be, adjust the positioning of the camshaft by rotating the sprocket one tooth on the chain. Do this until it is in the correct position as before you removed the camshafts. Check the positioning of the crankshaft for the TDC mark

Rear Cylinder 1Rotate the engine so that the rear piston is at Top Dead Center (TDC), compression stroke, so no load is on the valves. 2Using a 3/16″ allen wrench, remove the four screws securing the rear cylinder rocker cover. 3Remove the cover and inspect both O-ring seals. Discard if damaged or worn. 4Push both rocker arms towards the valve end support bracket (A) and using a feeler gauge check the gap between the rocker arms and the pushrod end support bracket (B). NOTE: The Rocker arm end play specification should be between 0.003″ to 0.012″. 5 Compare the measurement to the specification an determine whether adjustment is necessary. If the end play is within specification, adjustment will not be required. Refit the rocker cover (instructions 14 to 15) and carry out the same inspection on the front cylinder . If the measurement is outside the specification, adjustment will be required and shimming will be necessary (follow the remainder of these instructions). Adjustment 6Using a 1/4″ allen wrench remove the 4 screws securing the rocker shaft assembly.Refit the LH support bracket and reposition the complete assembly on the rocker base. Make sure that the three dowels are in place and the slots in the rocker shafts are properly aligned with the mounting screw holes in the RH support bracket. 11Clean the threads of the 4 support bracket screws and apply Blue Loctite to the first 4 threads. 12Fit the 1-3/4″ screws into the LH support bracket (A) and the 2″ screws to the RH bracket (B). Torque all screws in cross pattern to 16-20 foot-pounds. CAUTION: The rear piston must be at TDC, compression stroke, when tightening the support bracket screws. 13Re-check the rocker end play to ensure it is within specifica- tion. 13Lubricate the two O-rings with clean engine oil and refit them in the grooves in the rocker base. 14Refit the rocker cover.

Removing the Cam Chain Drive System. NOTES Changing camshafts and cam drives in the 2006-up Harley-Davidson® Twin Cam 88® engines is different than in pervious engines. Procedures require use • of some special tools. Installation should be done by an experienced mechanic with access to factory service manual and required tools. Tighten all fasteners to the correct specifications and in order described. Always use an accurate torque wench. • Incorrect installation can cause engine damage not covered under warranty. CAUTION Failure to install components correctly can result in sudden engine seizure. Engine seizure may result in serous injury to motorcycle operator, passenger, or others. A- Disconnect the battery ground cable to eliminate potential sparks and inadvertently engagement of the starter while working on the motorcycle. B- Remove spark plugs and pushrod cover clips. Collapse the pushrod covers to expose the pushrods. C- Safely elevate and stabilize the rear of the motorcycle. Place the transmission in high gear. Turn the rear wheel to rotate the engine until both lifters and pushrods for either cylinder are at the lowest point on the camshaft (TDC of compression stroke). Both intake and exhaust pushrods for that cylinder will be under pressure from the valve springs and will rotate with light finger pressure. NOTE: 510G camshafts may use stock style non-adjustable pushrods instead of adjustable pushrods. If installing non-adjustable pushrods, disassemble and assemble rocker boxes per H-D® instructions. All other S&S® gear driven cams require installing adjustable pushrods. As a time-saving measure, the stock pushrods can be removed with bolt cutters. Be sure to head caution and warnings of these instructions. D- Cut the pushrods for the cylinder that is at TDC with the bolt cutter and remove the pushrod covers from the engine. Rotate the engine to place the pushrods for the other cylinder at their lowest point. Cut and remove the remaining pushrods. WARNING CAUTION Cutting pushrods with a saw or cutoff wheel may result in debris entering the engine, causing engine damage not covered under warranty. WARNING Cutting pushrods without releasing spring pressure, by rotating the engine until tappets are at the lowest point of travel can result in bodily injury. E- Remove the pushrod covers and lifters form the crankcase. F- Remove engine cam cover and gasket. Secure lifers with a tool made from a large binder clip

Liberally apply assembly lube to every surface of the camshaft. Install the camshaft into the cylinder head (the lobes should be pointed down) and align the decompressor shaft dowels with the weight arms. Install one of the camshaft sprocket holder bolts and tighten to less than finger tight, you should be able to move the camshaft very slightly back and forth, roll the crank over until the other bolt hole is exposed and insert the sprocket bolt and tighten to less than finger tight. Install the cam chain tensioner assembly, do not install the spring, spring dowel, washer, and bolt. Using the spring from the cam chain tensioner very slowly push the tensioner shaft in until the cam chain slack has just been taken out, this is witnessed by the very slight lifting of the opposite end of the cam out of the cylinder head cam journal, do not over tighten the cam chain at this point, if you do, remove the tensioner assembly and retract the plunger again and start over. (If it stays too tight it will stretch the cam chain prematurely and cause cam sprocket damage when the engine is assembled) Roll the camshaft toward the back of the machine (clockwise) loading the sprocket bolts against the back of the sprocket bolt holes, while holding the camshaft in that direction, tighten the sprocket mounting bolt to 14 ft/lb of torque. Rotate the engine in the opposite direction that you rotated it earlier and align the TDC mark, tighten the other sprocket-mounting bolt to 14 ft/lb of torque. Verify the cam timing and crankshaft TDC marks are in alignment

ELECTRICAL SYSTEM A 12 volt electrical system is required. Check that the charging system is working properly and not producing over 16 volts. DISTRIBUTOR CLAMP A 1966-69 style distributor clamp (original or aftermarket) is required. MODULE This distributor uses an Accel Single/Dual Fire Ignition module part number 35496. See the enclosed form “Instruction Sheet Single/Dual Fire” for instructions on wiring, adjusting the rev limiter and selecting an advance curve. COIL(S) A coil(s) with a total primary resistance of 2 to 4 ohms is recommended. INSTALLATION Step 1 Turn the ignition switch to the off position. Rotate the engine until it is on the compression stroke for the front cylinder. Continue to rotate the engine until the TDC mark is visible through the timing hole. (see repair manual if necessary). Step 2 Remove the existing distributor if still in the engine. Step 3 Remove the two button head screws from the top of the Mallory distributor. Pull the top cover off the distributor. Remove the two hex standoffs and pull the module and upper housing off the distributor base assembly. Adjust the switches on the module for the desired advance curve and rev limit. FORM 1627 07/08 Step 4 Install the distributor base assembly in the engine with the screw holes and shutter wheel positioned as shown in Figures 1 and 2. It may be necessary to pull the distributor out, turn the shaft and reinstall to get the shutter wheel at the approximate angle shown. The slots should be at about the11 o’clock and 7 o’clock positions. The screw holes should be at the 9 o’clock and 3 o’clock positions. Step 5 Install the distributor clamp and tighten the clamp bolt lightly so the distributor can still be rotated. Step 6 Set the upper housing on the base assembly as shown in figure 3. (The upper housing will only install one way because of the locating screw) Rotate the base assembly slightly if necessary so that the slot in the shutter wheel lines up with the slot in the upper housing. 1. Wash motorcycle, taking care to remove sand and other abrasive debris from engine and area of frame around engine. Remove battery, gas tanks, and all parts required to access original rocker covers. Remove top and center sections of rocker housings. Refer to authorized Harley-Davidson®Service Manual as necessary. Sparks from motorcycle electrical system can ignite gasoline fumes. To prevent sparks as well as prevent electric starter from becoming engaged inadvertently and causing personal injury, disconnect battery and remove from motorcycle before proceeding. Gasoline is toxic if fumes are inhaled, extremely flammable, and explosive under certain conditions. Do not smoke around gasoline, and perform installation in a well ventilated area away from sparks and open flame. 2. Remove pushrod cover retainer clips for front cylinder and collapse covers. Remove sparkplugs and rotate engine to place pushrods at lowest point on cam with front piston at TDC on compression stroke. Referring to Harley-Davidson®Service Manual as necessary, remove rocker assemblies, pushrods and lower rocker cover from front cylinder head. NOTE: Observe correct location of pushrods. S&S pushrod kits have longest pushrod for front exhaust, next longest for rear exhaust, shortest for rear intake, and remaining one for front intake. Remove all traces of old rocker housing gaskets from cylinder head, taking care to contain debris. Debris such as gasket material can interfere with oil circulation resulting in engine damage not covered under warranty. 3. Inspect S&S rocker cover assemblies. Remove rough or sharp edges from plain (unchromed) assemblies. Clean all metal parts with solvent. Dry with compressed air and remove any solvent residue with clean, lint free cloth. 3 CAUTION WARNING WARNING CAUTION 4. Install umbrella valves in rocker cover bases. See Picture 1. Valves go in vent ports nearest intake manifold on both front and rear rocker cover bases.

Clean the air filter Pull off the right-hand side panel and remove the two nuts which secure the air filter cover. Withdraw the cover, checking that the sealing gasket is in good condition, pull out the retaining spring and withdraw the element assembly. Peel off the inner and outer foam sleeves. Wash all components in white spirit (Stoddard solvent) or in warm water and detergent and dry them thoroughly. Soak the foam sleeves in the specified oil, then squeeze them gently (do not wring them out or they will be damaged) to expel all surplus oil. Refit the sleeves to the element frame. On reassembly ensure that all components are correctly fitted so that unfiltered air cannot bypass the element. 2 Check the spark plug Remove the spark plug cap, unscrew the plug and check its condition, comparing it with the photographs on page 65. If it is badly worn or fouled it must be renewed. If it is fit for further service check the gap and reset it if necessary, as described in Chapter 3.8. 3 Check the valve clearances It is important that the correct valve clearance is maintained. A small amount of free play is designed into the valve train to allow for expansion of the various components. If the setting deviates greatly from that specified, a marked drop in performance will be evident. In the case of the clearance becoming too great, it will be found that valve operation will be noisy, and performance will drop off as a result of the valves not opening fully. If on the other hand, the clearance is too small the valves may not close completely. This will not only cause loss of compression, but will also cause the valves to burn out very quickly. In extreme cases, a valve head may strike the piston crown, causing extensive damage to the engine. The clearances should be checked and adjusted with a cold engine. Place the machine on its centre stand and remove the rocker cover, taking care not to damage the 0 ring. Remove the gearchange pedal and the left-hand outer cover to expose the generator rotor. Remove plug and allow old oil to drain Remove the spark plug, then slowly rotate the engine anticlockwise by way of the generator rotor, watching the inlet valve. When it has opened and closed again (sunk down and risen up to its original position), rotate the engine further until the T mark on the rotor periphery aligns exactly with the raised index mark which is positioned between 12 and 1 o’clock (from the crankshaft) on the generator stator. The engine will then be in the correct position for checking the valve clearances, namely at Top Dead Centre (TDC) on the compression stroke; check that there is free play at both rockers. Using a 0.08 mm (0.003 in) feeler gauge, check the clearance between the top of each valve stem and its corresponding rocker. The feeler gauge must be a light sliding fit, with the rocker and valve stem just nipping it. If necessary, slacken the locknut, and turn the small square-headed adjuster to obtain the correct setting. Tighten the locknut, holding the adjuster at the same time to prevent it from moving. Finally, recheck the setting and then repeat the procedure on the other rocker. 4 Check the contact breaker points and ignition timing Note: since the generator stator plate is located by its countersunk retaining screws, the ignition timing can only be altered by opening or closing the contact breaker gap; therefore both operations are described as one. The full procedure is given here for ease of reference, but if the points are found to be in good condition and if the gap has not altered or is within the tolerance, then the ignition timing will be sufficiently accurate and there will be no need to carry out the full check.
