To reduce front spindle bushing noise which may be experienced during severe cold ambient temperatures, a new needle roller bearing and thrust bushing have been made available for use in place of the original bushing. Note: This repair is applicable only to 4X4 vehicles produced after 8/89. INSTALLATION PROCEDURE: 1. Remove front axle bushings (refer to applicable service manual section). 2. Install needle roller bearing using SST #09620-30010, tool #5 or equivalent bearing driver. Reference: Bearing must be installed with flat side (I.D. number and part number) facing outward. Refer to illustration.

Installation To protect against shock and accidental start-up of vehicle, disconnect the negative battery cable before proceeding. Inadequate safety precautions could result in death or serious injury. Always disconnect the negative battery cable first. If the positive battery cable should contact ground with the negative cable installed, the resulting sparks may cause a battery explosion which could result in death or serious personal injury. Removal DISCONNECT ELECTRONIC SPEEDOMETER AND TACHOMETER 1. Refer to applicable Service Manual procedure and remove seat. 2. Refer to XLH Service Manual procedure and remove fuel tank. On FXD models, remove fuel tank mounting bolts and lift tank. 3. See Figures 1 and 2. The 3-place speedometer sensor connector [65] is located on the frame beneath the seat. Remove connector from t-stud and disconnect. Detach sensor harness from left frame tube. 1 WARNING 1 WARNING 1 WARNING 4. Detach headlamp assembly from top fork bracket, to allow removal of speedometer sensor harness. 5. Unscrew speedometer reset switch boot. Remove cover screws and covers from backs of gauges. Removing the Old Speedometer NOTE This Instruction Sheet covers several different Harley- Davidson models and years. Make sure you locate and follow the procedures that apply to the motorcycle receiving the new gauge. 1. Apply power to motorcycle and record the odometer reading. 2. Remove the seat according to the procedure in the applicable Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative cable first) before proceeding. (00048a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Disconnect battery cables, negative cable first. NOTE Cover the fuel tank with clean shop towels to prevent scratching. Damage to the finish could result. 3. Remove the instrument console acorn nut (and mounting screw with a flat washer on some models). Lay clean shop towels on the fuel tank. Lift the console from the fuel tank, turn it upside down and lay it on the towels. NOTE If necessary, bend back the flexible metal clip to free the harness conduit from the underside of the console. 4. Unplug the 12-terminal connector (39B) from the back of the speedometer. Depress the external latches and use a rocking motion to separate the pin and socket halves. 5. Remove the back clamp: All models except FXSTD: Gently pry the three latches upward to release the back clamp from the back of the speedometer. FXSTD: Depress the three external legs of the lock ring, then gently pry the three latches upward to release the back clamp from the back of the speedometer. 6. Unscrew the trip-meter reset button, and pull the harness from the clamp (remove the screw if necessary). 7. Lift the console and remove the old speedometer from the console. Discard the old speedometer, but retain the rubber gasket and back clamp for use with the new gauge. NOTE Set the console securely on the towel-covered fuel tank, and take care that it doesn’t fall off during the following opera- tions. 8. Set the console securelyon the fuel tank. Installation and Final Check NOTE Apply window cleaning fluid or mild soapy water to the speedometer gasket as needed to aid installation. 1. Turn the console over, facing upward. 2. Place the speedometer gasket into position around the console speedometer bore. 3. Fit the new gauge into the bore so that it fits snugly against the rubber gasket. Rotate the gauge into approximate visual alignment. The back clamp will complete the alignment. 4. Turn the console over, face down. 5. Install the back clamp

See Service Parts Illustration: Reuse fasteners and tighten muffler clamps to 45-60 ft-lbs (61-81.3 Nm), and tighten screws and washers to 15-19 ft-lbs (20.3-25.8 Nm). 5. Connect negative battery cable. Tampering Prohibition Federal law prohibits any modification to this exhaust system which causes the motorcycle to exceed the Federal noise standard. Use of the motorcycle with such a modified exhaust system is also prohibited. NOTE This product should be checked for repair or replacement if the motorcycle noise has increased significantly through use. Otherwise, the owner may become subject to penalties under state and local ordinances.

1. Disconnect negative battery cable. Perform this installation when the engine is cool. Installing these mufflers when the engine is hot could cause burns which could result in moderate to minor injury. 2. Remove mufflers according to applicable Service Manual instructions. Shotgun exhaust mufflers will come off the vehicle as a pair, attached together. Staggered dual mufflers will come off the vehicle attached to the interconnect tube. 3. For a shotgun exhaust, skip to Step 6. 1 CAUTION 1 WARNING 1 WARNING 1 of 2 4. Remove mufflers from interconnect tube and discard gaskets and mufflers. 5. Install mufflers to interconnect pipe using new gaskets (6) and existing screws. Slip muffler clamps (1) on mufflers and install assembly back on vehicle. Tighten screws to 96-120 in-lbs (10.8-13.6 N-m). Tighten muffler clamps to 45-60 ft-lbs (61-81.3 Nm). Attach the interconnect tube to the frame using the existing flange lock nuts and washers. Tighten to 30-33 ft-lbs (40.7- 44.7 Nm). 6. On shotgun style assemblies, assemble top and bottom mufflers using interconnect seal. Torque screws to 96-120 in-lbs (61-81.3 Nm). Attach interconnect tube to frame using existing flange locknuts and washers. Torque to 30-33 ft-lbs, (40-7-44.7 Nm). 7. Replace fasteners and tighten as follows: muffler clamps to 45-60 ft-lbs (61-81.3 Nm), flange locknut on carriage bolt to 30-33 ft-lbs (40.7-44.7 Nm) and tighten screws and washers to 15-19 ft-lbs (20.3-25.8 Nm). 8. Reconnect negative battery cable. Tampering Prohibition Federal law prohibits any modification to this exhaust system which causes the motorcycle to exceed the Federal noise standard. Use of the motorcycle with such a modified exhaust system is also prohibited. Noise Emission Warranty Gabilan Manufacturing, Inc. warrants that these mufflers, at the time of sale, meet all applicable United States E.P.A. Federal noise standards. This warranty extends to the first person who buys these mufflers for purposes other than resale, and to all subsequent buyers. Warranty claims should be directed to an authorized Harley-Davidson Dealer. NOTE This product should be checked for repair or replacement if the motorcycle noise has increased significantly through use. Disconnect the battery cables, negative side first. 2. Remove the seat according to the procedures in the applicable Service Manual. NOTE Federal regulations require that red turn signal lenses need to be a minimum of 4 inches from the tail or stop lamp, edge to edge. In order to ensure this spacing requirement, new directional stand-offs are provided in kit and must be used to replace the original (stock) directional stand-offs. To install the new directional stand-offs, perform the following. 3. See Figure 1. Insert a small screwdriver into middle hole (1) of license plate light cover assembly (2). Lift tail lamp assembly upward and disconnect tail lamp connector (1). Disconnect left (2) and right (3) turn signal 2-place connectors. 5. See Figure 3. Remove two left side fender support front socket head screws (1). Save hardware for installation. 6. Remove left fender support capscrew (2) (under fender) near end of support and washer (3). Remove capscrew (4) at approximate midpoint of fender support and washer (5). Save hardware for installation. 7. Remove directional lamp screw (6) and washer (7). NOTE Prior to removing turn signal wires, carefully note routing. In particular, pay close attention to the locations of cable straps which must be replaced. 8. Carefully remove fender support (8), turn signal lamp (9) and directional lamp support (10) along with wiring through elongated hole in fender (11). Discard directional lamp support and cap screw. Save turn signal lamp for installa- tion. 9. Perform Steps 5 through 8 for the right fender support and signal lamp assembly. NOTE At this point, the two turn signal pin terminals must be removed from the two-place connector in order to remove the turn signal and directional stand-off from the fender support. The pin terminals will be re-installed to the connector after routing wiring through new directional stand-off and installing stand-off and turn signal to fender support. Follow the instructions under AMP MULTILOCK CONNECTORS in the applicable Service Manual to remove the pin terminals from the two-place con- nector. 10. See Figure 3. Obtain new directional stand-off and cap- screw from kit. Route wiring from turn signal lamp (9) through new directional lamp support (10) and elongated fender support hole (11). INSTALLATION Shifter Side, Left Block or jack vehicle under frame in a way that the vehicle will not fall over. Failure to properly block and/or raise the vehicle could result in death or serious injury. (00462c) 1. Block the motorcycle under the frame so that it is upright and level, with the weight off of the jiffy stand. 2. Remove footpeg. 3. Remove jiffy stand, shifter linkage and bracket per applicable Service Manual instructions, retaining hardware. 4. See Figure 5. Obtain the new left side shifter bracket (2), and three TORX® screws (3) from the kit. 5. Place washers previously removed on the screws. Apply LOCTITE® 243 (Blue) to the threads, and install the new bracket assembly to the motorcycle frame. Tighten the screws to 40 ft-lbs (54.2 Nm) . 6. See Figure 5. Install footpeg with spring washer (8), clevis pin (10) and retaining ring (9). If leg stop is incorrectly installed, excessive wear can allow vehicle to fall when rested on jiffy stand, which could result in death or serious injury. (00479b) 7. Install jiffy stand and attach the spring. When properly installed, the hook on the spring side connected to the bracket will face upward. 8. Verify that rubber bumper is in place on prong of jiffy stand. Without the bumper, the stand will make hard contact with the primary drive cover when retracted, which may result in damage to the cover. 9. Extend and retract the jiffy stand leg several times to verify proper operation. The stand should swing freely to the fully extended and fully retracted positions. 10. Refer to applicable Service Manual and re-attach the shifter linkage

Installation NOTE When performing the following Steps, use the Fuel Tank Vent Valve Installation Kit (Part Number 91432-96Y). This kit consists of: * Fuel Tank Vent Valve Installation Aid * Fuel Tank Vent Valve Fitting Socket To protect against shock and accidental start-up of vehicle, disconnect the battery cables, negative cable first, before proceeding. Inadequate safety precautions could result in death or serious injury. Always disconnect the negative battery cable first. If the positive battery cable should contact ground with the negative cable installed, the resulting sparks may cause a battery explosion which could result in death or serious injury. 1. Disconnect battery cables, negative cable first. An open flame or spark may cause a fuel tank explosion if all traces of fuel are not purged from the tank. Use extreme caution when servicing fuel tanks. Gasoline is extremely flammable and highly explosive. Do not smoke or allow open flame or sparks anywhere in the area when working on fuel system components. Inadequate safety precautions could result in death or serious injury. 2. Remove gas cap. 3. Carbureted Models: Drain fuel tank. Disconnect hose clamp and fuel supply hose from fuel supply valve and drain fuel into suitable, clean container. See applicable Service Manual, Section 4 for complete, detailed procedure. Fuel Injected Models: Relieve pressure from fuel system. See applicable Service Manual, Section 4 for complete, detailed procedure. Drain fuel tank. a. Using suitable external fuel pump, such as a Gas Caddy, pump fuel from tank and into a suitable, clean container. b. See instructions for external fuel pump for correct use. 4. See Figure 1. Cut cable tie securing vent hose to fitting and remove vent hose from fuel tank. Even with the fuel tank completely drained, a small amount of gasoline may leak from the bore when the fuel supply valve is loosened or removed. Thoroughly wipe up any fuel immediately and dispose of rags in a suitable manner. Gasoline is extremely flammable and highly explosive. Inadequate safety precautions could result in death or serious injury. 5. If the fuel supply valve requires cleaning or repair, refer to applicable Service Manual, Section 4, for complete, detailed procedures. 6. See Figure 1. Remove the fuel filler cap and O-ring. 7.
