1. Place the motorcycle on the lift. 2. Place a suitable Jack under the Frame of the Motorcycle and tie down securely. 3. Remove Drain Plug from Primary Cover Assembly and drain oil. 4. Slide Rubber Boot off of the Clutch Cable Adjuster. Loosen and back the Jam nut away from the Clutch Cable Adjuster. Move Clutch Cable Adjuster towards the Jam Nut to introduce free play in the Clutch Lever. 5. Remove the ¼ – 20 Phillips head screw and Seat. 6. Disconnect and REMOVE battery. 7. Remove two ¼ – 20 flanged hex nuts from the Stud Plate. Remove and save the Passenger Handrail and two ¼ – 20 flanged hex head nuts if equipped. 8. Remove the Saddle Bags. 9. Remove the Right and Left Side Covers. 10. Remove Inner Tour Pak Molded Liner. 11. Disconnect the Tour Pak wiring. 12. Remove four ¼ – 20 HHCS. 13. Remove Tour Pak from Top Support Tube. 14. Remove both saddlebag support rails. 15. Loosen Muffler Clamps on both Mufflers and remove two 5/16 – 18 HHCS per Muffler. Remove and discard both Mufflers. Save Muffler Clamps. 16. Remove right side rear heat shield. 17. Remove and discard Muffler Support Plates. 18. Disconnect the Rear Lamp Wiring Harness and remove from T-stud Clip. 19. Remove four frame cover fasteners and the Left and Right Frame Covers. 20. Remove four Tour Pak Support fasteners and the Tour Pak Support.
7 21. Remove four rear fender fasteners and rear fender. 22. Remove four ½ – 13 HHCS and washers. Remove and discard Rear Air Shocks, Air lines and Air Valve bracket. 23. NOTE: NOTE: NOTE: NOTE: If motorcycle is A.B.S. Equipped refer to A.B.S. Installation Instructions. WARNING: WARNING: WARNING: WARNING: If A.B.S. Equipped DO NOT drain brake fluid. 24. Drain all Brake Fluid from the Rear Brake System. 25. Cut and remove Cable ties and un-clamp Wire Harness Loops from the Rear Brake Line along its length, including Clamps on Swing Arm. 26. Remove and discard Banjo Bolt and Crush Washers on Rear Brake Caliper. 27. Remove the Spring Clip and nut from the Rear Axle. 28. Remove Rear Axle and Rear Wheel Spacers. 29. Push Rear Wheel Assembly forward and slip Rear Belt off of the Rear Sprocket. 30. Remove Rear Brake Caliper. 31. Remove and save the two Retaining Washers from the Stud Plate. Remove and save the Stud Plate. 32. Remove Rear Wheel Assembly. 33. Remove two 3/8 – 16 SHCS. Remove Passenger Footboards.

Get a degree in Mechanical and Electrical Engineering. (Just kidding!) 2. Remove the seat, fuel tank, and side panels. Stock switch Bracket Photo 2 EXC – Unplug and remove the stock headlight. (Photo 2.) Unplug the stock three-pin taillight connector and pull the taillight wires back to the rear of the airbox temporarily. MXC – Remove the stock front number plate. 3. Make sure the stock battery is oriented in its mounting bracket as shown with the positive terminal on the left side of the bike (as viewed if sitting on the bike). If not, remove and spin it 180 degrees. Photo 3 4. MXC ONLY! (EXC skip this step.) Locate the stock lighting wiring harness zip-tied under the frame back-bone (See Photo 4). Remove the securing zip-ties and route this wiring forward to the area behind the headlight. Route along right side of frame using factory wire- guide clamp. 5. Brake Light Switch Installation: The KTM kit uses a hydraulic brake-switch. This requires replacing the rear master cylinder banjo bolt with a specially made switch. Installing the switch requires bleeding the brake. If you do not feel competent bleeding your rear brake, please refer this job to a qualified mechanic, as failure to do it correctly will make the brake inoperable. Remove the stock banjo bolt and replace with the hydraulic switch as shown. Make sure to install

license Plate Mount Installation: Locate the aluminum license plate mount and license plate light assembly. Remove the rear most nut securing the stock taillight assembly (underneath the fender) (don’t lose the little compression tube and washer). Temporarily install the license plate mount to this location and mark the fender where it needs to be drilled for the rear mounts. Drill the fender in two places with a ¼” drill and reinstall the license plate assembly using the stock taillight mount and the 6 x 20 mm countersunk screws, bezels and nylock nuts Rear Turn Signal Installation: Locate the two rear turn signals in the kit – they’re the ones with the longer wires. Drill a 3/8 hole in each side of the fender as shown in Photo 3 and attach them as shown in Photo 4. It does no matter which signal goes on which side. Run the left turn signal wires forward along with the taillight wires, up through the grommet in the fender to the area just behind the air box cross member and above the fender. Run the right turn signal wires forward along the right frame rail, and through the same hole you made for the license plate wires Brake Light Switch Installation: The WR250/450 uses a hydraulic brake switch. This requires replacing the rear master cylinder banjo bolt with a specially made switch. Installing the switch requires bleeding the rear brake. If you do not feel competent bleeding your rear brake, please refer this job to a qualified mechanic, as failure to do it correctly will make the brake inoperable. Remove the rear master cylinder guard. Remove the bolt holding the brake fluid reservoir to provide access to the master cylinder. Loosen the banjo bolt securing the rear brake line to the master cylinder. Typically, this bolt will be very tight and loosening it will bend the support hanger for the master cylinder if not supported. Brace the master cylinder with a wrench or lever. Remove the banjo bolt and replace with the hydraulic switch. Make sure to install the copper crush washer from the stock bolt under the switch. Torque the switch assembly to 25 lb-ft.

1. Cover the right frame tube in front of the exhaust with duct tape or any suitable material to protect frame during exhaust removal. 2. Remove the three capscrews holding the muffl er assembly to the support bar, loosen the muffl er clamp and carefully remove the muffl er from the motorcycle. 3. Remove and save the two 12mm bolts from the right side fl oorboard assembly (Figure 1) and carefully lower the fl oorboard out of the way. NOTE: Support the fl oorboard with a block of wood or other appropriate material, do not let it “hang” by the brake switch wire. 4. Remove the chrome cover over the power valve pulley. Using a 10mm wrench, remove both cables attached to the power valve pulley (Figure 2). 5. Remove and save the 5mm capscrew on the rear side cover to gain access to the O2 sensor harness plug and unplug O2 sensor from harness (Figure 3). 6. Remove the 4 nuts holding the exhaust system and carefully remove the exhaust system from the motorcycle (may require assistance). NOTE: It may be necessary to loosen the heatshield clamps to access the nuts on the front cylinder. 7. Trace the power valve cables to the drive motor (just under the rear fender on the right side). Remove the power valve cables and mounting clips from the motorcycle. 8. Using a 22mm wrench, carefully remove the O2 sensor from stock exhaust system and save for reuse with the new system. 9. Remove the plastic cover over the clutch banjo bolt (Figure 4). 10. Check the stock exhaust gaskets to be sure they are in good shape. If you have any doubts as to their condition, replace them

Identify the key components that complete our brake line kit: You should have nine (9) hoses, one (1) double banjo bolt, fourteen (14) single banjo bolts, (1) single bleeder bolt three (3) drawings, and a picture CD. There are also a total of forty (40) washers and two (2) “olive” conic inversors. Thirty six washers will be used, and two olives. The rest are spares.Step 2: Familiarize yourself with the brake lines, which are labeled for application. Lettered brake hoses A, B, C, D, E, F, G are installed on the front of the motorcycle, while brake hoses (H and I) are installed on the rear. Each label will reference a different drawing, which will show you the location of the key brake system
components.Step 3: To ensure no paint damage from a brake fluid spill, completely cover the bike. This process can be messy, and brake fluid WILL drip! Step 3: Dry out (bleed) your OEM hoses, and take note of how the stock system is installed. You may want to take a couple pictures, in case you need to re-install. Step 4:Remove the stock hoses on the front of the motorcycle, and replace with Galfer hoses labeled A,B,C,D,E,F,G. Locate lines A. this hose will run from the master cylinder down to the right caliper and across the fender through the C-CLIP down to the left caliper. Line D. will run from the (DELAY VALVE) up through the C-CLIP to the right side upper frame female fitting will thread into the male with a (OLIVE) this O.E.M tubing travels to the proportion valve. Line F will run from the left caliper up through the C-CLIP to the left upper frame female fitting and thread to the male with a (OLIVE) this tubing travels to the rear master cylinder. Locate and install line E; this hose will run from the lower delay valve down to the right caliper. locate and install line C& G; line G will travel from the bottom (left) mounting point on the left caliper, to the upper inner mounting point of the left caliper this line joins line C with a double banjo bolt. line C will travel from the inner left caliper through the C-CLIP across the front fender to the inner mounting point of the delay valve

Identify the key components that complete our brake line kit: You should have two (2) hoses, one (1) double banjo bolt, two (2) single banjo bolts, and one (1) zip ties. There are also a total of nine (9) washers. Seven (7) will be used, and two (2) are spares. Step 2: To ensure no paint damage from a brake fluid spill, completely cover the front end of the bike. This process can be messy, and brake fluid WILL drip! Step 3: After drying out the OEM brake system, uninstall stock hoses. Take note of how the stock system was routed in case you need to re-install it. Please note there is a plastic shield on the lower triple clamp of most models; we took this piece off to ease installation. Step 4: Install the right and left (to your right and left as you sit on the bike) lines to the calipers, using the shorter line on the right side. These lines will travel from the master cylinder to the calipers; a double banjo bolt is included to run two lines down. The positioning sequence on the master cylinder is as follows: Double banjo hex, washer, 40-degree banjo labeled for right line, washer, 20-degree banjo labeled for left line, washer, master cylinder. Please see picture A for reference! Double banjo bolts must be torqued at 12 FT pounds.

Installation NOTE The installation procedure is divided into three parts: 1) Replacing ECM (1996 and earlier models ONLY) 2) Calibrating the ECM 3) Replacing stock air cleaner with air cleaner from kit. 1) REPLACING ECM (1996 and earlier models ONLY) 1. Refer to the REMOVAL/REPLACEMENT section 9C in the 1995-1996 FLT Service Manual, Part No. 99483- 96A. 2. Install ECM in accordance with the installation procedure given in the Service Manual. 2) CALIBRATING THE ECM Have dealer recalibrate the ECM prior to starting vehicle. NOTE The product information (EO) label contained in this kit is required in the state of California only. This label is required to aid in passing the California Smog Check Program. Place the information label on the right side of the frame directly beneath the VIN sticker. Do not place the label over other product information labels. Do not place the label on motorcycles other than those specified in the instruction sheet. 3) REPLACING STOCK AIR CLEANER Removing Stock Air Cleaner NOTE Refer to the applicable Service Manual and check the warm- slow idle speed adjustment before removing stock backplate. 1. Remove stock backplate following the instructions given in the appropriate Service Manual. 2. See Service Parts Illustration. Retain stock air cleaner cover and buttonhead screw and washer. Installing High Performance Air Cleaner 1. See Service Parts Illustration. Locate banjo bolts (10) included with kit. Place one washer (11) over each banjo bolt. Insert bolts through holes in mounting bracket (15). Place a second washer over each bolt. Place manifold breather (16) over bolts with hose fitting toward rear of motorcycle. INSTALLATION Direct contact of D.O.T. 4 brake fluid with eyes can cause irritation. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 4 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. (00240a) Direct contact of D.O.T. 5 brake fluid with eyes can cause eye irritation, swelling, and redness. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 5 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. (00144a) D.O.T. 4 brake fluid will damage painted and body panel surfaces it comes in contact with. Always use caution and protect surfaces from spills whenever brake work is performed. Failure to comply can result in cosmetic damage. (00239b) Drain Brake Fluid 1. Pop off bleeder nipple cap on the rear brake caliper. 2. Install one end of a length of plastic tubing over the caliper bleeder valve. Place the free end of the tubing into a suitable container. 3. Open the bleeder valve about 1/2-turn and pump the brake pedal to drain the brake fluid out of the rear brake system. Do not reuse brake fluid. Remove brake line components carefully. Damage to seating surfaces can cause leakage. (00320a) Remove Existing Rear Brake Line 1. Disconnect wiring harness connectors from brake light switch spade terminals. Avoid leakage. Be sure gaskets, banjo bolt(s) and brake line are clean and undamaged before assembly. (00323a) 2. Disconnect existing brake line from rear brake caliper and rear brake master cylinder assembly. Save banjo bolts, but discard brake line gaskets. NOTE This kit contains all gaskets needed for replacement. 3. Carefully make note of rear brake line routing and orientation of banjo fittings, then remove existing brake line. Save hex head screw holding brake light switch manifold to tab on frame, but discard brake line and attaching parts. 4. Unthread brake light switch from brake line. Save switch for later use.

Step 1: Identify the key components that complete our front brake line kit: You should have three (3) hoses, one (1) double banjo bolt, and two (2) single banjo bolts There are also a total of nine (9) washers and (3) brass conic inversors. Seven (7) washers and two (2) inversors will be used; the rest are spares. If you have purchased a rear kit as well, locate the following additional pieces: One (1) hose with bracket and c-clip attached, one (1) single banjo bolt, two (2) brass inversors and three (3) washers. You will use one (1) “olive” conic inversor and two (2) washers, the rest are spares. Step 2: To ensure no paint damage from a brake fluid spill, completely cover the front end of the bike. This process can be messy, and brake fluid WILL drip! Step 3: After drying out the OEM brake system, uninstall stock hoses. On the front brake line kit, we are replacing three hoses and their respective blocks (see pictures 1-2 for blocks) . For the rear, we are replacing one hose from the master cylinder to the ABS hard line. Take note of how the stock system was routed, in case you need to reinstall it. Step 4: Locate Line A – This will travel from the master cylinder to the ABS Junction. (See picture 3) You will use a single banjo bolt and two washers at the master cylinder, and an “olive” inversor to thread female end to hard pipe for incoming ABS (right side). * We have replaced the block at the upper triple clamp with a c-clip; please use your stock bolt to thread this in. (See picture 4) Locate Line B – This will travel from the ABS Junction to the right caliper. First, thread the female end to the hard pipe for outgoing ABS (left side). There will be a bolt from the OEM blocks at ABS Junction; please use this to thread c-clips into frame as shown in picture 5 . There is another bolt/OEM block located at the lower triple clamp; please use this to thread the c-clip in as seen in picture 6. Locate Line C – This will cross over the front fender using OEM holders, from right caliper to left caliper. Thread caliper banjos from Line B and C using the following sequence: double banjo hex, washer, 40- degree banjo from Line C, washer, 20-degree banjo from Line B, washer, caliper. Please see pictures 7 and 8 for reference. Thread single banjo bolt into left caliper, using two washers and 40-degree banjo. If applicable, locate rear Line D – this will travel from the rear master cylinder to the hard line for ABS. Thread the hard pipe into female end using a “olive” inversor, and attach bracket to swingarm as seen in picture 9 . Use the bolt from the holder for ABS hose, and sit our bracket on top of the OEM holder. Using the bolt from the OEM ABS hose holder in location shown in picture 10 , attach the c-clip on top of holder and tighten. Finally, thread 30-degree banjo in caliper using the following sequence: single banjo hex, washer, banjo, washer, caliper
