Position the motorcycle securely on its stand or a work stand. Cover the front fender and fuel tank with a cloth to avoid scratches from dropped tools. 1. Use the above diagram toidentify left from right Lower and Upper Mount Brackets. Figure 1 2. Cut each of the clamp spacers in half to make 8 pieces, each 2.5 x 1.55″. 3. Apply one spacer to the inside of each mount bracket. INSTALLATION Measurements provided for clamp location. From this point you can adjust the brackets 1″ (22mm) higher if you prefer keeping in mind, position of the front nose of windshield should have a minimum of 1/2″ (13mm) clearance from cowling . Hook the RIGHT SIDE lower mount bracket (2) to the inside clamp. Figure 5 3. Slide assembly down fork so bottom edge of bracket is 1.75″ (44mm) from top of lower triple clamp. Adjust bracket so flat in bracket runs parallel with motorcycle. Figure 6 and 7 4. Loosely install one M8 x 16 screw. (6mm Hex Key) Figure 7 Right Side Upper Mount Assembly 5. Place the second inside black clamp on the right fork tube.

INSTALLATION 1. See Figure 1. Center drilling template on the rear fender. Adjust template to the bottom edge of the fender and tape template to fender. 2. Center punch the two template drilling locations. NOTE Use caution to prevent damage to the tire when drilling the attachment holes for the mudflaps. 3. Use a 5/16 inch bit to drill the template holes. 4. See Figure 2. Install the mudflap using one stud, washer and nut in each fastening hole. Tighten to 5-10 ft-lbs (6.8- 13.6 Nm) . 5. Repeat Steps 1-4 for the opposite fender.

Boring and Honing Procedures 1. Check again for burrs on cylinder gasket surfaces and remove burrs before performing Step 2. 2. Install original head and base gaskets, CYLINDER TORQUE PLATES (Part Number 33446-A) and TORQUE BOLTS (Part Number 33446-4). Tighten TORQUE BOLTS following tightening procedure given in the INSTALLATION, CYLINDER HEAD procedure in the ENGINE section of the Service Manual. NOTE Torque plates, properly tightened and installed with gaskets, simulate engine operating conditions. Measurements will vary as much as 0.001 inch without torque plate. 3. The cylinder must be bored with gaskets and torque plates attached. Bore the cylinder to 0.003 inch under the desired finish size. 1 WARNING CAUTION CAUTION 1 WARNING Kit Number 4. Hone the cylinder to its finished size (See Figure 1) using a 280 grit rigid hone followed by a 240 grit flexible ball hone. Honing must be done with torque plates attached. All honing must be done from the bottom (crankcase) end of the cylinder. Work for a 60 degree crosshatch pattern. 5. See Figure 1. After machining and honing, chamfer the bottom edge of the cylinder liner. the chamfer provides a beveled surface for easier installation of the cylinder over the piston rings. Break leading edge of liner to a flat surface. The bottom edge of the liner will be somewhat sharp after machining. This sharp edge could easily be damaged during installation of the cylinder. Piston Installation The 1200cc pistons have an arrow on the top of the piston. This arrow must face the front of the engine when piston is installed. There is no front cylinder piston or rear cylinder piston. New pistons can be installed in either cylinder. Check piston rings for proper side clearance and end gap (See XLH Service Manual). Be sure end gaps of adjacent rings are installed 90 degrees apart. Assembly Follow assembly and torque specifications given in the ENGINE section of the applicable Service Manual. Replace original gaskets, O-rings and seals with new components furnished in kit. NOTE Push rod covers on 1991 and later models are one-piece and the correct O-rings are as follows: Bottom – Part Number 17944-89 Upper – Part Number 11190 Engine Break In For the first 500 miles, to wear-in critical parts, observe these few simple driving rules: During the first 50 miles, keep the engine speed below 2500 RPM in any gear. Up to 500 miles, vary the engine speed, avoiding any steady speed for long distances. Engine speed up to 3000 RPM is permissible in any gear. Avoid fast starts at wide open throttle. Drive slowly until engine warms up. INSTALLATION 1. Carefully cut out appropriate template from sheet included in kit. One side is for FLSTS style fenders (with elliptical hole for front fender lamp), and the other side is for FLT style fenders (with rectangular front fender lamp). 2. Lay template on front fender (align around front fender lamp). 3. Underneath four holes marked on template, place high quality masking tape on fender. 4. Using a tape measure, measure from the top of the striping on the sides of each side of the fender, to the centerline of the each of the holes on the template (on some FLT models, with chrome fender trim, measure from the chrome fender trim at the bottom edge of the fender). Make sure that the distances are equal so that the template is centered on the fender. 5. Tape the template to the fender using high quality masking tape. NOTE Before proceeding, stand directly in front of the fender and carefully check to make sure the template is centered on the fender. 6. Center punch the center point of each of the four holes. 7. Remove the template from the fender. 8. Block motorcycle under frame so the front wheel is raised off the ground. 9. Follow appropriate Service Manual procedures and remove the front axle. 10. Place a rag on the top of the front brake caliper, then lower the front wheel so that it is resting on top of the brake caliper. NOTE When drilling fender holes, use care not to hit tire with drill bit. 11. While holding the fender firmly, and using caution to make sure that your drill bit does not hit the tire, drill the four holes at the points marked by the center punch. Begin with a 1/8 inch drill bit, followed by a 9/32 inch, and finally a 3/8 inch drill bit. 12. Remove the masking tape and any burrs that may have formed. 13. Remove the adhesive backing from each of the foam pads on the bottom of each of the stanchions. 14. Place the studs from each of the end stanchions into the holes (you may need to rotate the rails 180 degrees if they appear to be bowed out). 15. Reaching from the front of the fender, place kit washer, and then a locknut, over each of the studs on the underside of the fender. 16. Securely tighten each locknut so that the stanchion is firmly clamped to the fender. 17. Follow appropriate Service Manual procedures and replace the front wheel and axle

INSTALLATION NOTE Cover the rear fender with a clean shop towel to prevent scratching. Damage to the finish could result. 1. See Figure 1. Remove the four button-head TORX screws attaching the sissy bar (5) to the sideplates (4). Discard the screws 2. Remove the sissy bar and set it aside. For Rigid-Mount Sideplates only: Loosen, but do not remove, the hardware securing the sideplates to the motorcycle. 3. Position the luggage rack between the sideplates. Reinstall the sissy bar into the sideplate channels. 4. Apply Loctite 271 (Red) to the flat head TORX screws (2) from the kit, and insert through the holes in the luggage rack (1), sideplate, and sissy bar. Tighten the screws to 8-10 ft-lbs (10.8-13.6 Nm) . For Rigid-Mount Sideplates only: Apply Loctite 271 (Red) to the screws securing the sideplates to the motorcycle, and tighten to 21-27 ft-lbs (28.5-36.6 Nm) . 5. Remove the backing strip from the two rubber bumpers (3) and install onto the luggage rack. a. Align the notches in the bumper with the bottom edge of the channel on the sideplate. b. Wrap the bumper up the side of the luggage rack channel and across the bottom of the sissy bar. When properly installed the bumpers will cover the lower flat head screws, and will bend around the lower edge of the channel. Do not exceed luggage rack weight capacity. Too much weight can cause loss of control, which could result in death or serious injury. (00373a) NOTE Maximum luggage rack weight capacity is ten pounds (4.5 Kg)

INSTALLATION Install Docking Kits and License Plate Holder 1. Install Rear Detachable Docking kit. Refer to the instruction sheet provided with kit. 2. Install Touring Detachable Tour-Pak Rack. Install License Plate Holder 3. See Figure 2. Install the new license plate holder (1) to the bottom support tube (4) using screws (3) saved from prior step. 4. Remove adhesive backing from red reflector (2) and carefully center and align it with the bottom edge of the license plate holder (1) and press firmly into place. -J03930 1 of 4 MOUNTING ANTENNA RELOCATION BRACKET 1. Install assembled antenna bracket (3) by removing screw and locknut (5) securing left rear docking point (1) to docking support (2). Install bracket as shown and reinstall rear docking point screw and locknut. Tighten screw and locknut to 15-19 ft-lbs (20.3-25.7 Nm) . 3. Thread antenna/cable adapter (4) onto joint assembly. ROUTING ANTENNA CABLES 1. See Figure 4. Gently remove left side cover (1) by pulling from frame tubes (no tools required). 2. Connect original antenna cable (not shown) to bottom of joint assembly. 3. Route antenna cable/wiring between left frame rail and fender. 4. See Figure 5. Attach cable to docking point support bracket in location (1) using short cable strap. 5. See Figure 4. Coil excess antenna cable/wiring (2) and use long cable strap (3) to fasten cable to frame under left side cover (1) with vehicle wiring harness. 6. See Figure 6. Cap unused wiring connector with connector housing (10).

Figure B shows the upper end of the Airhead Side Brace where it attaches to the frame ( NOTE: Leave at least 1/2″ spacing below the bottom edge of the fuel tank ). Figure C shows how the Airhead Side Brace must clear the air inlet tubing Figure D showing how the lower edge (beveled end) fits the frame at the rear of the bike. Figure E shows one of the threaded cones properly welded to the frame, and painted. . Ensure Airhead Side Braces are fully assembled (threaded cones firmly bolted into the braces at both ends). 2. Hold Airhead Side Brace in their proper position (reference Figures A-D) to mark location where front and rear threaded cones will be welded to the frame. NOTE : The lower (rear) end of the Airhead Side Brace is beveled, for reference. NOTE : Make sure that both the left and right Airhead Side Braces are positioned equally. 3. Mark the frame and remove paint in the appropriate areas using emery cloth to prepare the frame surface for welding. NOTE : Measure and mark twice, weld once! 4. Hold assembled Airhead Side Braces in their appropriate positions and tack-weld at the top and bottom. Perform this step for both the top (front) and bottom (rear) ends of the Airhead Side Braces , on both sides of the bike. 5. Using removable tape, mark each Airhead Side Brace as either “left” or “right”, to make sure they are replaced onto the appropriate side of the bike after disassembly. 6. Remove the bolts, and the Airhead Side Braces from the tack-welded, threaded cones. Complete the welding of the threaded cone to the motorcycle frame at all 4 locations. 7. Clean/remove any weld splatter, and paint to protect threaded cone and frame from corrosion (see Figure E). 8. Re-assemble Airhead Side Braces onto threaded cones maintaining original left side/right side orientation. NOTE : The lower (rear) end of the Airhead Side Brace is beveled, for reference. 9. Torque hex bolts to 7 ft/lbs
