1. Remove the seat, side panels, and fuel tank. Kill switch connector Photo 1 2. Unplug and remove the stock headlight. 3. Unplug and remove the stock kill button. See Photo 1. 4. Unplug and remove the stock taillight. Using a utility knife, trim the taillight mounting tabs flush with the underside of the fender. 5. Taillight Installation: Attach the provided LED taillight to the under side of the rear fender using the provided countersunk mounting hardware as shown in Photo 2. Route the taillight wires forward to the area on top of the airbox along the right side of the fender. Secure the taillight wires to the taillight plastic with zip-ties so the tire cannot make contact. Photo 2 6. Rear Turn Signal Installation: Attach the rear turn signals to the flat portions on the sides of the LED taillight. Position them so they are out of the path of the exhaust. Route the wires forward securing with zip-ties. Route the right turn signal wires and the taillight wires around the front of the muffler mount and between the fender and the black plastic splashguard as shown in Photo 3. 7. Brake Light Switch Installation: This step requires bleeding the rear brake. If you do not feel comfortable performing this step please refer it to a qualified mechanic. Installation: Remove the guard that protects the rear master cylinder and reservoir. Temporarily remove the bolt that secures the brake reservoir to the frame. Remove the bolt that holds the banjo fitting to the top of the rear master cylinder. Replace this bolt with the provided hydraulic switch retaining the upper and lower crush washers as shown in Photo 4. Bleeding the Brakes: Do not begin this process without a fresh bottle of brake fluid. Remove the lid from the brake fluid reservoir. Put the box end of 8mm wrench over the brake bleed nipple and install the bleed hose (supplied) tightly over the nipple. Position the loop on the hose above the nipple as shown in Photo 5 with the other end of the hose in a container to catch the fluid. Crack the bleed nipple open about 1/8 to a quarter turn keeping the loop in the hose vertical. Slowly depress the brake pedal to fill the hose with fluid. Pump slowly until you have brake fluid extending up into the loop, then you can pump the pedal fairly aggressively to drive air out of the system – The fluid above the bleed nipple will prevent air from re-entering the system. DO NOT LET THE RESERVOIR GO DRY – ADD FLUID AS NEEDED. Pump the pedal until there are no more bubbles, and then close the nipple with the wrench. Double check that the pedal is firm and the brake works properly.

Toyota’s VSC (Vehicle Stability Control) determines that when the vehicle exhibits a loss of traction and a tendency to understeer/over- steer, it decreases the engine output and applies the appropriate braking strategy. This is done by intelligent application of the individual brakes, controlled via the anti-lock braking system. For instance, if the system detects excessive front end push in a turn, the inside rear brake might be applied in a controlled manner to aid in vehicle turn-in. The skid control ECU is a single unit with the ABS and traction actu- ator. The yaw rate sensor and decel- eration sensor are combined as a sin- gle unit. This detects yaw (lateral force) and deceleration (nose-to-tail pitch). The ABS helps to prevent wheel lockup when the brakes are applied firmly or when braking on a
slippery surface.

REMOVE FRONT DISC BRAKE CYLINDER SLIDE BUSH 10. Remove the cylinder slide bush from the cylinder slide pin.

INSTALLATION 1. Remove and discard the screw and washer holding the rear brake master cylinder reservoir to the motorcycle frame. 2. See the Figure 1. Obtain the chrome screw (2) and washer (3) from the kit. Place the washer onto the screw threads. 3. Position the chrome rear brake reservoir cover (1) over the reservoir, lining up the holes. Fasten with the chrome screw and washer using the T27 TORX® key (6) from the kit. Tighten securely. 4. Slowly unscrew the original reservoir cap. Note the orientation of the reservoir gasket and the gasket collar, which may come off with the cap. Discard the original reservoir cap only. Set the gasket and collar aside for re-installation. Direct contact of D.O.T. 5 brake fluid with eyes can cause eye irritation, swelling, and redness. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 5 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. (00144a) 5. Refer to the Owner’s Manual and follow the procedure to check the brake fluid level. Fill as needed with DOT 5 SILICONE HYDRAULIC BRAKE FLUID. Do not reuse old fluid. Only use DOT 5 hydraulic brake fluid from a sealed container. 6. Set the reservoir gasket back onto the lip of the reservoir and position the gasket collar onto the gasket. 7. Carefully position the new chrome cap (4) over the reservoir and screw it on. Tighten securely. 8. Clean the indented top surface of the new cap with a 50- 50 mixture of isopropyl alcohol and water and let it dry. 9. Peel the paper backing from the Bar and Shield emblem (5). Turn the emblem to the desired orientation and press it firmly into place on the top of the chrome cap. After repairing the brake system, test brakes at low speed. If brakes are not operating properly, testing at high speeds can cause loss of control, which could result in death or serious injury.

1. Starting on the right side hold the cover in place over the brake caliper. See photo (1), note how the spring when installed wraps around the bleeder screw (1A) at the front of the cover. See photo (2), note how the spring at the rear of the cover is routed behind the brake pad retaining pin. Using one of the springs supplied hook both ends of the spring into the holes at the front edge of the cover. Clean the face of the caliper (area marked “Nissin”) with rubbing alcohol. Peel the backing from the adhesive tape on the inside of the cover. Carefully position the cover in place aligning it with the suspension arm and being sure it is seated flat against the caliper. Press firmly to secure the tape to the caliper. Next stretch the spring over the bleeder as shown in photo (1A). At the rear of the cover route the spring behind the brake pad retaining pin as shown in photo (2A). Hook the spring into the upper hole then using a piece of fine wire or string (dental floss works good) hook onto the open end of the spring as shown in photo (3). Pull the hook into the hole in the cover. Remove the wire or string. Check again to see that the cover is seated on the caliper and that the springs are secure and not interfering with the moving parts of the brakes. 2. Repeat on the left side caliper. Rear Caliper Cover 1. Set the cover in place over the caliper. Notice that you need to hook the top of the cover over the caliper and the location of the two small spring holes at the front and back of the cover. The long spring supplied will attach to the front hole, pass between the caliper housing and the backside of the brake pad, then attach to the rear hole

Basic Rotor Installation Instructions

1. Take wheel off the bike. 2. Install rotors offset on the wheel. (refer to pictures below) 3. Replace the wheel on the bike keeping the axle, pinch bolts, and caliper bolts loose. 4. Begin to pump the brakes, applying the pads, making contact with the rotors. 5. While maintaining pressure, tighten the axle and all of the bolts. 6. This aligns the wheel, rotor, caliper, and pads to ensure optimum contact between rotor and pad. 7. Check that brake fluid level is not too high after install. 8. Make sure the wheel spins freely. 9. Bed in easily for first 100 miles.

Tires: Use a gauge to check the air pressure. Adjust if needed. Also look for signs of damages or excessive wear. z Nuts & Bolts : Check the wheels to see that the axle nuts are tightened. Use a wrench to make sure all accessible nuts, bolts, and fasteners are tight. z Underbody & Exhaust System: Check for and remove any dirt, vegetation or other debris that could be fire hazard or interfere with the proper operation of the BUGGY. z Air Cleaner Housing Drain Tube: Check for carbon deposits in the drain tube. If necessary, clean the tube and check the air cleaner housing. z Leaks, Loose Parts : Walk around your BUGGY and look for anything that appears unusual, such as a leak or loose cable. z Lights : Make sure the headlight, brake light and taillight are working properly. z Throttle : Check the free play and adjust if needed. Press the throttle to make sure it moves smoothly without sticking, and snaps back automatically when it is released. z Brakes : Press the rear brake pedal several times, check for proper brake pedal free play. Make sure there is no brake fluid leakage. z Engine Stop Button : When engine is running, press and hold the Engine Stop Button for two seconds. Make
