Be sure the triple clamp in your kit has a part # 3012R- 27 -6-0208 on the bottom side. This is very important. 2. Warning: Once the triple clamp is loose, the forks can roll away from the bike . Block it up properly to start with. 3. Block the front tire securely before removing the top triple clamp, so the tire cannot move forward. It’s best to tie the forks up to something above you, like the rafters, using tie downs, or a tie down from the front axle up and over the frame backbone and then underneath the lower triple clamp. Once the forks start to come off while working, it’s extremely difficult to get them back together without help. Block the back wheel up also, so it puts pressure on the front end, forcing it to stay in position. Spend the time setting this up correctly and your installation will go easier. 4. This kit requires removal of the headless “Security” bolts that hold the key switch in place. These bolts will need to be drilled out in order to remove them, pictures below. Removal is fairly easy, if you follow these instructions. 5. Examine all the wire and cable routing before removal and make notes of where everything goes. 6. Remove 2 bolts that hold the headlight shroud in place. Be careful not to lose the small bushings that fall out easily. 7. Follow the wire from the ignition switch to the wire loom in the headlight shroud and unplug it. There is no locking tab on this plug so you can usually undo it without having to disassemble the wiring. 8. Remove the 4 bolts that hold your bars tight and lay the bars forward out of the way (Bungie or tie to the front of bike). 9. Be sure the front end is securely blocked or tied to something above the bike. Remove the top triple clamp, taking note of how tight the 27mm main nut is, so you can re-tighten to the exact tension for the bearing. The main nut merely provides the correct tension on the head tube bearing, so the tension is critical. The nut will NOT be tight coming off. Once the fork and triple clamp pinch bolts are loose, the main nut can be removed. It’s difficult to get a wrench on the main nut. We were able to sneak the stock KTM axle wrench in there, otherwise, you may have to loosen the lower bar perches using an 8mm Allen wrench and a 17mm socket for the underside nuts. Once the main nut is off, lift the triple clamp off carefully , trying not to disturb the blocked-front-wheel. A rubber mallot is helpful here

1. Disconnect Battery 2. Lift and secure bike 3. Remove brake-side floorboard 4. Remove exhaust. 5. Remove rear fender 6. Remove front pulley cover 7. Remove wheel, pulley, and brake assembly simultaneously. Now remove front pulley from transmission. (Keep up with the stock nut and lock washer; these will be used during assembly) 8. Remove Passenger pegs; now remove the plastic covers in the frame that cover the pivot tube bolts. 9. Remove the stock shock bolts ( keep for re-assembly) 10. Remove the pivot tube bolts. 11. Remove the stock swingarmb12. Install “new” belt at this time. 13. Install supplied pivot tube, and bearings in RC swingarm. 14. Install shock bolt with red loctite in RC swingarm. (Do not tighten bolt at this time) 15. Insert supplied pivot bolts with red loctite through frame and supplied bushings into the RC swingarm. (Right side bushing has flats) 16. Torque shock and pivot bolts to factory specs. 17. Install belt adjustment bolts and single side keys into swingarm.

This kit contains the following items: ITEMDESCRIPTION/ QUANTITY PART NO. 1 Stud, double ended, 5/16-18 (4) 3265A 2 Bushing (4) 67621-94 3 Acorn nut, keps, 5/16-18 (Chrome) (4) 7992 Installation 1. Using a T-40 TORX drive head, remove the upper left- side chrome button-head fork screw and chrome flat washer and discard. 2. See Figure 1. Obtain a double-ended stud (1) and chrome acorn nut (3) from the kit. Thread the nut onto the NON lock patch side of the stud and hand tighten. NOTE Position the clamp so the clutch cable is to the rear of the stud. 3. Slide the clutch cable clamp (4), along with the cable, into position on the stud as shown. Assemble a bushing (2) from the kit onto the stud threads. 4. Insert the lock patch side of the stud through the headlamp nacelle and into the upper fork bracket. Tighten the acorn nut and stud to 15-20 ft – lbs (20-27 Nm). 5. Continue, one at a time, replacing the three remaining chrome button-head fork screws and flat washers with the studs, bushings and chrome acorn nuts from the kit. Tighten to 15-20 ft – lbs (20-27 Nm)

INSTALLATION NOTE Use the Docking Hardware Kit to assemble two upper and two lower clamps. See the Service Parts illustration. The upper clamps use a mounting pin (4) and the lower clamps use a button head screw (5) to fasten the windshield mounting bushing. 1. Assemble the windshield docking hardware as follows: a. Install a larger chrome washer (6) and bushing (7) onto a button head screw (5). Thread the screw into the boss on one of the clamps (1), and tighten finger tight. Repeat for a second lower clamp. b. Install a larger chrome washer (6) and bushing (7) onto a mounting pin (4). Thread the pin into the boss on one of the clamps (1), and tighten finger tight. Installing Clamps NOTE Place shop rags on the headlamp, front fender and front of the fuel tank to prevent scratches to these components. Be sure the windshield assembly does not contact chrome or painted parts. Contact will cause scratches to chrome or painted parts. 2. See Figure 1. Install a lower clamp onto a fork tube using a smaller chrome washer and lock nut from the kit. Adjust so the clamp is approximately 1/8 inch (3 mm) from the top of the lower triple clamp, then finger tighten the lock nut. Repeat with the second lower clamp and fork tube. NOTE Keep front wheel straight to prevent brackets from scratching fuel tanks. See Figure 1. Install the clamps on the fork tubes so the bushing center lines are 3 inches (76 mm) apart. 3. Install an upper clamp onto a fork tube using a smaller chrome washer and lock nut from the kit. Adjust so the clamp is approximately 1/8 inch (3 mm) from the bottom of the upper triple clamp. Ensure that the center lines of the upper and lower bushings are 3 inches (76 mm) apart, then finger tighten the lock nut. Repeat with the second upper clamp and fork tube

INSTALLATION NOTE The Detachable Sissy Bar Upright can be installed on either a two-point or four-point Docking Kit. 1. If not already in place, install the Detachable Docking Hardware Kit (either two-point or four-point) to the vehicle per the instructions in that kit. 2. See Figure 2. While standing behind the motorcycle, place the left-side and right-side front upright notches (with bushings in place) onto the docking points (A) inboard of the upper shock absorber mounts. Make sure the notch bushings (9) seat fully into the shock absorber docking points. 3. See Figure 2, arrows (D) and (E), and Figure 1. Position the rotary latches (4) over the rear docking points (3). Check to be sure the upright sides (1) and latches fit into the neck (7) of the rear docking points as shown. This may require some gentle squeezing or spreading of the sissy bar upright sides. NOTE After installing the sissy bar upright, check to be sure the sissy bar is secure. The front and rear docking points must be fully engaged. See Figure 1 for correct engagement. 4. Push the rear of the sissy bar downward and close the latches by pressing the latch lever as far forward as it will go. You will hear a “CLICK” when the latch is in place. If the latch does not easily close, do not force. Check the sissy bar alignment again, as described in steps 2 and 3. 5. To remove the sissy bar upright, press the release button (G) on each side and pull the latch levers back. Carefully lift the rear of the sissy bar up and pull the upright out of the front docking points

INSTALLATION NOTES To prevent scratches, cover the headlamp and the front of the fuel tank with a clean cloth and be sure the windshield assembly does not contact chrome or painted parts when removing or installing it. 1. Remove the original equipment windshield, if equipped. Discard the windshield and attaching hardware. 2. See Figure 1. Remove and discard screws and washers securing trim strip (6) to the front and rear trim pieces. 3. Peel protective cover from adhesive side of clear tape. Center tape over front panel trim piece, attach tape to trim piece, wrap tape edges around trim piece and attach to back of trim piece. Leave the protective tape on the trim pieces after kit installation. 4. Install a flat washer (2), bushing (3) and thick washer (4) onto mushroom screw (1), then install the screw into the upper hole of the trim strip (6) and front and rear trim pieces. Install a flat washer (2), bushing (3) and thick washer (4) onto button screw (5), then install the screw into the lower hole of the trim strip (6) and front and rear trim pieces. Tighten screws to 96 in-lbs (10.8 Nm) . 6. Repeat procedures 2 – 5 on the opposite side. 7. Lock the bottom windshield assembly jaws into the grooves of the lower rubber docking bushings on each side of the front fork assembly. 8. Hook the top windshield assembly jaws into the grooves of the upper rubber docking bushings. 9. Firmly press the windshield into place until it is seated on the docking bushings. 10. Tighten the upper screws to 96 in-lbs (10.8 Nm) . Improper installation of accessories or loading of cargo can affect motorcycle stability and handling, which could result in death or serious injury. Checking the electric starter motor for wear -Check Bendix 1 for smooth operation and signs of wear. -Check the sprocket of the electric starter for wear and radial clearance. -Replace O-ring 2 of the electric starter. -Replace gasket 3 . -Check starter idler gear 4 for smooth operation and wear, check that the bearing bushings are seated firmly. Electric starter motor – checking for and adjusting play -Mount the electric starter and the starter idler gear. -Mount the tighten cover 5 . -Move starter idler gear 4 back and forth in the direction of rotation, the maximum play may not exceed half the width of a tooth. -If play is larger, cover 5 must be removed and as many shims 6 with a thickness of 0.10 mm as necessary must be added to eliminate all play. 1. The shock mounts with the hose towards the rear of the machine, with the shock body at the top and the shaft pointing downward. 2. Take the inside half of the bushing set on the shock eye (at the shaft end) and place it on the mounting post on the drive hub. 3. Insert the body eye into the mounting channel on the frame. In some cases the channel may have to be spread slightly to fit the bushing set. NOTE; Do not try to install the shock with only half of the bushings, as this will lead to poor performance and premature seal leakage. For the same reasons, do not grind or file the inner or outer edges of the bushings to make them narrower. The amount of “float” in the bushing set is necessary to ensure smooth operation of the damper assembly. 4. Slide the shaft end of the shock over the mounting post. If it does not easily align with the bushing in place, the eye (and shaft and spring, etc.) can be rotated to fit. 5. Install the outer shock eye bushing and follow with the washer and nut. Install the upper shock mounting bolt and nut finger tight. 6. Position the reservoir under the frame rail below the seat. It will fit neatly between– and inside– of the stock luggage rack mounts. Let the reservoir dangle and put the hose clamps loosely in position over the frame tube. NOTE: The reservoir should be mounted so that the hose has a slight curve in it. This will allow a certain amount of movement at the shock body without putting pressure on the hose fittings at the shock. 6. Position the reservoir inside the hose clamps with the rubber stand-off pads between the reservoir and the frame. The hose clamps should be fitted on either side of the Allen bolt that attaches the tail section to the frame. They can placed at any point along the O.D. of the reservoir, but about 1/2″ from each end is typical. The stand-off pads should be at the same location on the reservoir as the clamps. Tighten the clamps snugly. Do not over-tighten the clamps, as this can cause them to break during temperature extremes. 7. Sparingly apply a thread locking compound to the threads on the shock mounting fasteners and tighten them to 28 to 32 lbs/ft. Over-tightening the fasteners can damage the bushings and cause

2004 CM shock valving REMOVAL

If you took receipt of your Cobra CM50 prior to April 22, 2004 the valving in the rear shock is incorrect causing excessive bottoming and bouncing of the rear end. The serial number of the shocks needing corrected is CO4940. Owners of 2004 model CM50s are being asked to send the shock to Öhlins USA, Inc. , at no charge, to receive the production intent valving. Please follow these steps when sending your shock with spring to Öhlins. 1. Remove the spring a. Clean the unit of dirt. b. Secure the end bushings in place with safety wire or ‘zip’ tie. c. Include your name and return address (indicate whether residential or business address)
