Remove key from the ignition switch. Remove the side panels from both sides. Remove both foot wells. 2. Drain coolant. Remove the oil drain plug from the motor; if you carefully drain it into a clean container you should be able to reuse it. 3. Disconnect shift motor (on electric shift models only). Remove coolant hoses. 4. Remove the bolts that mount the front differential to the frame, no other parts need to be removed. Carefully slide the front differential towards the front of the machine; you might need to lift up slightly to get the differential to move. Remove the drive shaft. Remove o-ring on output shaft (on motor). 5. Remove the fuel pump. 6. Loosen the front crankcase cover bolts, keep track of each bolt length and location. Slowly remove the crankcase cover. Carefully watch for o-ring shims and dowel pins that may fall out. 7. Unstake the nut holding the clutch on and remove nut. Using Honda tool #07933-HB3000A thread the large part of the tool into the center of the clutch. Tighten the center bolt on the tool while holding the large part of the tool with a wrench. This will pull the clutch off the machine. Place the clutch on a clean work surface. EPI performance.com
8. Using the c-clamps push down slightly on the outside cover and remove the four e-clips. Keeping track of which way they come off, remove the round metal plates one at a time. This will allow you to see the complete spring. Remove one end of each spring using a spring tool or needle nose pliers and then remove springs. Install the EPI springs by inserting the spring into the outer edge first. Using a spring tool or pliers (45 degree bent pliers work well) pull on the spring and insert the end into the hole. Install the metal plates and the e-clips. If you can’t get the plates to sit flat make sure each clutch arm is flat against the bottom plate of the clutch. Occasionally when you put the springs on, the clutch arms will pop up. Slide the clutch into the machine. The Sprague clutch is marked “outside” when installing make sure this is facing out. Torque clutch nut to 87 ft/lbs. 9. Clean the gasket surface on the motor and on the cover. Put a thin layer of Honda Bond or Yamabond semi-drying liquid gasket (or something similar as long as it is semi-drying) on the crankcase cover. Carefully install crankcase cover, do not force cover on. Torque bolts to 9 ft/lbs. 10. Install the fuel pump. 11. Install the o-ring on the output shaft (on motor) and install the drive shaft. Carefully slide the front differential back into place and mount to the frame. Install the coolant hoses. Refill your engine coolant to the proper level according to your owner’s manual. 12. Install the oil drain plug. Refill your engine to the proper level according to your owner’s manual. You can reuse your oil if it is clean and was drained into a clean container. Only use manufactures recommended oil. 13. Be sure to double check coolant and oil levels and to look for any leaks after the machine has run for a few minutes. 14. Go out and ride your machine. If your performance doesn’t seem right double check to make sure everything has been done properly. 15. EPI is constantly testing our products. INSTALLATION 1. See Figure 2. Remove oil filter (B). 2. Remove existing oil filter mount screws and washers and remove existing oil filter mount. Discard original screws and washers. 3. Remove original oil filter adapter (A) from old mount. Clean all oil from adapter, then apply Loctite 243 (blue) to the threads on the side of the adapter that mates with the new mount. Install adapter into new mount (1). 4. Place new O-rings (2) from kit into bottom of new chrome oil filter mount (1), place oil filter mount in position, and install new oil filter mount screws (4), lockplate (5), and washers (3) from kit. Lockplate must be positioned as shown in Figure 2. NOTE Carefully follow the instructions for installing the lockplate. Failure to correctly install the lockplate could cause the fasteners to turn and allow the filter mount to loosen. A loose filter mount could allow hot oil to spray onto riders or the motorcycle which could lead to personal injury and/or death. 5. Use Loctite 243 (blue) on threads. Insert upper and lower hex bolts through lock plate. Position flat washer behind lockplate and thread hex bolts into case. Snug bolts but do not tighten. 2 4 1 3 is03977 1. Top bolt 2. Center bolt 3. Lower bolt 4. Center bolt, re-torque Figure 1. Torque Sequence NOTE On FL models, it may be necessary to clip clutch cable strap on frame downtube and move cable to the side. This will allow easier access when tightening new oil mount hex head bolts. 6. See Figure 1. Tighten hex head bolts to 130-140 in-lbs (14.6-15.8 Nm). Tighten hex head bolts starting with top (1), middle (2), bottom (3), then re-tighten middle bolt (4). 7. See Figure 2. Carefully bend over lockplate (5) edges at top and bottom fastener to prevent hex head bolt from turning. 8. Install oil filter (B)

1. Vehicle preparation a. Shut off the fuel flow to the carburetor at the fuel petcock b. Tilt / rotate the quad over on it’s side so that the clutch cover is up for easy access. 2. Disassemble the old clutch a. Using a 10mm wrench remove the four bolts holding the clutch slave cylinder to the clutch cap. b. You can now remove the entire clutch lever / master cylinder, line and slave from the vehicle, although it would be easier to do at a later time when the vehicle is back resting with four wheels on the ground. c. Using a medium flat blade screwdriver, remove the clutch cap retaining ring and pull off the clutch cap. d. Place the throw out bearing and push rod aside as they will be needed later. e. Using a 4mm hex key, remove the six bolts holding the spring plate and springs. The spring plate will be required for auto clutch installation. f. With a 6mm hex key remove the clutch center bolt, and remove the entire clutch assembly and washers, leaving only the basket in place. The pressure plate (hub) will be required for auto clutch installation. 3. Clutch cover removal to replace thrust washer & eliminate oil shield a. Remove the water pump impeller cover (four socket head cap screws with 4mm hex key). b. Remove the water pump impeller (4mm hex key with piston stop or use an impact driver) c. Remove the kick lever (10mm wrench) d. Remove the clutch cover (5mm hex key)

KYMCO CLUTCH KIT INSTALLATION INSTRUCTIONS

Remove the key from the ignition switch. Remove the passenger seat, the plastic cover around the sides of the passenger seat support brackets and the support brackets to gain access to remove the fuel tank. The fuel tank is held in place by 2 straps and 1 center bolt. After removing the straps/bolt the tank will need to be lifted and twisted to slide it forward and out. You need to nearly stand it up on end to get it out from between the braces surrounding it. Next remove the clutch cover bolts (8mm Socket). Note the length of the bolts and their location. Remove the clutch cover being careful not to damage the gasket. Set cover and gasket on a flat clean surface. 2. Once the clutch cover is removed you should be able to see both clutches. Remove the nut (26mm) that holds the primary clutch (front clutch) on. Pull the clutch off the machine and place it face down on a flat clean surface. Carefully slide the inside plate up and out of the clutch. This should reveal eight clutch rollers. 3. Remove all eight of the stock rollers and set them to the side. Press the new weights supplied in the kit into the new roller housings supplied in the kit and then place the complete rollers in the clutch where you removed the stock ones. The weights can only be pushed into the housings one direction, make sure you are inserting them the right way or damage can occur. Make sure you have all eight of the rollers in the proper place and position. Reinstall the inside plate making sure all the rollers are in the proper location. Place clutch out of the way and start working on the secondary clutch. NOTE: IF YOUR KIT INCLUDES 2 DIFFERENT SETS OF 4 ROLLERS, YOU NEED TO BE SURE TO INSTALL EACH MATCHING EPI ROLLER DIRECTLY ACROSS FROM EACH OTHER (OR IN AN EVERY OTHER SEQUENCE) IN THE CLUTCH TO MAINTAIN A BALANCED SET-UP
