1. Put a pair of male and female clamp halves together just above the lower triple-clamp. Squeeze the ends of the clamp together with a pair of pliers. Diagram A. 2. Have an assistant position the Light Bar Assembly so the lightbar bracket is to the outside of the clamp assembly. Make sure the wires from the Light Bar Assembly are below the lower triple clamp. Diagram B. 3. Insert a Screw through the clamp and Light Bar Assembly mounting bracket and thread on an Acorn Nut. 4. Hold the Light Bar Assembly in place in front of the lower triple clamp, assemble and attach the remaining clamps. 5. With all four clamp assemblies in place, tighten the clamping screws and nuts to 15 ft. lbs. (21 Nm). Refer to the service manual to gain access to the wire harness inside the fuel tank tunnel or inside the frame backbone. Also, verify the appropriate color wires for hook-up of the passing lamps and turnsignals and running lights. Route the wires from the Light Bar Assembly, around the lower triple- clamp, and up to the frame backbone. Secure the wires so they cannot become pinched when turning the fork. A. The short black wires from the Light Bar Assembly connect to the wires powering the running lights. B. The short red wires from the Light Bar Assembly connect to the wires powering the turnsignals. C. The long blue wires from the Light Bar Assembly connect to the wire powering the headlight low beam. After the wires are connected, verify the operation of the passing lamps, running lights and turnsignals. Correct any connection problems before reassembling the motorcycle. Reinstall the fuel tank. Check all fasteners used during this installation for tightness

1. Cover the right frame tube in front of the exhaust with duct tape or any suitable material to protect frame during exhaust removal. 2. Remove the three capscrews holding the muffl er assembly to the support bar, loosen the muffl er clamp and carefully remove the muffl er from the motorcycle. 3. Remove and save the two 12mm bolts from the right side fl oorboard assembly (Figure 1) and carefully lower the fl oorboard out of the way. NOTE: Support the fl oorboard with a block of wood or other appropriate material, do not let it “hang” by the brake switch wire. 4. Remove the chrome cover over the power valve pulley. Using a 10mm wrench, remove both cables attached to the power valve pulley (Figure 2). 5. Remove and save the 5mm capscrew on the rear side cover to gain access to the O2 sensor harness plug and unplug O2 sensor from harness (Figure 3). 6. Remove the 4 nuts holding the exhaust system and carefully remove the exhaust system from the motorcycle (may require assistance). NOTE: It may be necessary to loosen the heatshield clamps to access the nuts on the front cylinder. 7. Trace the power valve cables to the drive motor (just under the rear fender on the right side). Remove the power valve cables and mounting clips from the motorcycle. 8. Using a 22mm wrench, carefully remove the O2 sensor from stock exhaust system and save for reuse with the new system. 9. Remove the plastic cover over the clutch banjo bolt (Figure 4). 10. Check the stock exhaust gaskets to be sure they are in good shape. If you have any doubts as to their condition, replace them

Installation Footpegs must be positioned so rider can operate all foot controls throughout their range of motion without interference. Failure to have full, unlimited access to foot controls could cause loss of control, which could result in death or serious injury. 1. See Figure 1. Remove the bolt (6) and lockwasher (5) from the footpeg assembly (1). NOTE When installing the footpegs on a 1 inch (25 mm) diameter engine guard, use both clamps. . For 1 inch (25 mm) dia. engine guards: Place both the large clamp (2) andthe small clamp (1) around the engine guard as shown. Position the clamps on the straight, upright section of the guard. For 1-1/4 inch (32 mm) dia. engine guards: Discard the small clamp (1). Place the large clamp (2) around the engine guard. Position the clamp on the straight, upright section of the guard. 2. For ALL engine guards: Install two step spacers (4) inside the clamp on either side of the engine guard as shown. 3. Put the lockwasher (5) on the bolt (6). Insert the bolt through the clamp and spacers, and thread into the footpeg assembly as shown. Mount the footpegs so they will not strike the ground during cornering. Footpegs striking the ground during cornering could result in death or serious injury. 4. Position the footpeg for rider comfort, and rotate the footpeg assembly so it folds upward and to the rear. Tighten bolt (6) to 30 ft-lbs (41 Nm) so the footpeg does not rotate on the bar. 5. Repeat Steps 1 through 4 for the right side

INSTALLATION NOTES The upper cup washer (A) must be oriented with the flat side up and the lower cup washer (D) with the flat side down. See Figure 1 for the following procedure. 1. Align the components as shown, and install the risers (2) to the upper fork bracket. The ground wire (G) and the internal tooth lock washer (H) are located on the right side only. Do not tighten the riser mounting screws (I) at this time. 2. If an appropriate Harley-Davidson 1-1/4 inch handlebar has not been installed, install one according to the Instruction Sheet included with the kit, or re-install the handlebar assembly onto the risers. 3. Loosely install riser caps (1) onto the handlebars and risers using four socket head screws (3) as shown. 4. Ensure that the risers stay properly aligned with the handlebar and tighten the riser mounting screws (I) to 50-60 ft-lbs (68-81 Nm) . 5. Adjust handlebar to the desired position, ensure that it is centered on the risers, then, starting with the front screws, tighten the four socket head screws (3) to 12-15 ft-lbs (16- 20 Nm) . 6. Turn the handlebars full right and left. Check that: •The handlebars and triple tree clamps do not contact the fuel tank. •The steering stops function properly. •The wiring and brake line are not pinched or kinked in the steering assembly. •Throttle returns from full open to close at both fork stops. Install proper length brake lines. Incorrect brake line length can adversely affect motorcycle operation, which could cause loss of control resulting in death or serious injury. (00325a) •If you are installing different handlebars, measure the change in distance that will be required from the end of the stock brake line to the brake master cylinder. •Compare this revised length to the brake line provided in your kit. •If the line is more than 2.0 in. (50.8 mm) longer or more than 1.0 in. (25.4 mm) shorter than the above measured distance, see a Harley-Davidson dealer for the correct brake line length

INSTALLATION 1. This lowering method requires replacement of the front spring spacers. This is a simple task, and is completely reversible. First, raise the front tire off of the ground before you begin. Raise the motorcycle so no weight is applied to the front wheel. 2. Cover the gas tank with a thick towel to prevent scratching. Don’t omit this…you’ll be sorry if you do! 3. If the handlebar risers are OEM (stock), loosen the handlebars in their clamps and lift them from the risers, carefully placing them on the gas tank on a thick towel to prevent scratching. This will allow room for the spring spacers to be removed from the front forks. 4. Using a small knife blade, sharp screw driver, etc. in the pinch grove on each side of the triple clamp, gently pry upwards and pop the chromed plastic covers off. These are the covers on the top of the front forks, covering the spring retainers. Below these chrome caps, you’ll find a gold anodized metal plug with a small counter bore in the center. This is the part used to retain the springs within the front fork tubes. Using an extension bar, large Phillips screwdriver, etc., press down a bit in the counter bored area of the plug to take the pressure off of the small internal “C” ring. While this “gold” colored plug is depressed, remove the internal C-ring. The C-ring is made of small diameter wire. Once the C-ring is removed, slowly release the pressure on the plug and it’ll push itself out of the top of the shock. The picture below is of the upper fork leg with the gold retaining plug removed. 5. Stick a finger into the fork tube, and slide the OEM tubular spacer up and out of the fork tube. 6. The picture below illustrates the use of a Scootworks lowering spacer with the fork spring. On the right hand end of the you’ll see a Scootworks lowering spacer. The fork spring stays in the front fork, and you’ll drop in the spacer with the desired amount of lowering. The approximate amount of lowering is marked on each Scootworks spacer. 7. Select the spacers for the desired amount of lowering. The longest spacers supplied are marked as [1] and will lower the front suspension 1″. The spacers of middle length are marked as [2] and will lower the front suspension by 2″. The shortest spacers supplied in the kit are marked as [3] and will lower the front suspension by 3″. Omission of the spacers completely will lower the front suspension by approximately 4″. 8. Install the selected spacers in the fork tubes, on top of the internal fork spring. Place the gold anodized metal plugs on top of the spacers and press them back into the fork tube. Be sure to turn the metal plug so the side with the counter bore is facing outwards. Reinstall the C-rings, and gently lower the front end back to the ground. Make sure the C-rings seat themselves in their respective grooves when the weight of the bike is placed back on the front end. Re-install the chrome caps.

Installation The rider’s safety depends upon the correct installation of this kit. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Davidson dealer perform the installation. Improper installation of this kit could result in death or serious injury. (00308a) NOTE Cover the front fender, headlamp and the front of the fuel tank with clean shop towels to prevent scratching. Make sure the windshield assembly does not contact chrome or painted parts. Damage to the finish could result. Turn Signal Relocation Relocate the turn signals according to instructions included in the Turn Signal Relocation Kit, item 20. Assemble the Clamps to the Windshield 1. See Figure 1. Remove the windshield sub-assembly from the packaging and place face down on a clean, soft surface with the mount brackets facing upward. 2. See the Service Parts illustration. Remove both the clamp and hardware kits from the packaging, and separate similar parts in preparation for assembly. Note that upper and lower clamps are exactly alike. 3. See Figure 2. Assemble the clamp assemblies and hardware stacks. The cupped side of the Belleville (cone) washers must face each other and sandwich the windshield mount brackets at each mount point. Failure to orient washers correctly can reduce the windshield’s ability to break away in a collision, which could result in death or serious injury. 4. See Figure 2. One clamp at a time, with the clamp facing upward and inboard of the windshield bracket (2), tighten the shoulder bolts (1) enough to hold the clamp orientation to the windshield during mounting of the windshield to the bike. The bolts will be fully tightened later. Install the Windshield NOTE Keep front wheel straight to prevent brackets from scratching fuel tank. 1. INSTALLATION NOTES • Cover fuel tank with blanket or towels to keep paint from being scratched. • See the Touring Service Manual for the Fairing Removal procedure in order to gain access to the handlebar assembly. 1. For Touring Models: See Figure 1. Remove and save the the existing capscrews (C). Remove the handlebar assembly (A) and carefully allow gauges and handlebar to rest on motorcycle. Remove and discard cup washers (D), rubber bushings (E) and spacers (F). Install the new bushings. For All Models Except Touring: Remove and save the two capscrews (C) from underneath the upper fork bracket that hold the existing lower clamps (risers) (B) in place. Remove the handlebar assembly (A) and carefully allow gauges and handlebar to rest on motorcycle. Remove and discard the existing cup washers (D), rubber bushings (E) and spacers (F). NOTE The upper bushing and lower bushing must be oriented with flat side opposite from each other as shown. 2. Install the new polyurethane riser bushings (1) in place of the removed cup washers, bushings, and spacers. 3. Align components as shown in Figure 1. 4. Secure components with two hex head capscrews removed in Step 1. Insert the capscrews, from the bottom, thru the upper fork bracket, thru the bushings (1) and into the clamps (risers). See the service manual for the torque specification. 5. See the service manual and install the handlebars

1 Install Accent Panels Note: See hardware list on Page 4 for usage and descriptions. 1.1 Elevate the rear of the vehicle and support with jack stands under the rear differential tubes. 1.2 Remove the rear wheels 1.3 Remove the passenger foot rests. 1.4 Remove front fairing (for wiring later in installation) . 1.5 Install cross brace and frame clamps to frame in the approximate position shown in Figure 1. 1.6 Note orientation of cross brace (Figure 2). Flat side of the brace against bottom of frame tubes. Outboard tabs up and to the rear of the vehicle. 1.7 Leave the bolts loose to allow the bracket’s position to be adjusted later in installation. 1.8 Install front brackets to vehicle between the frame and crash bars as shown, using the supplied hardware (the left side bracket is longer than the right. Figure 3 1.9 Leave the bolts loose to allow the bracket’s position to be adjusted later in installation. 1.10 Position the accent panel to vehicle. Figure 4 1.11 Install supplied hardware to front and cross brackets. Figure 5 &Figure 6 1.12 Leave the bolts loose to allow the accent panel’s position to be adjusted later in installation. 1.13 If not already preinstalled to your accent panel, install rubber bead edge molding between trike body (fender) and accent panel. Bead edge molding 1.14 Clamp the accent panel to the body (fender). Check position of accent panel and ensure proper positioning of bead edge molding. 1.15 Four holes will be drilled though body (fender) and accent panel in the approximate positions shown (both left and right accent panels). Figure 8 Note: Hole location dimension in Figure 8 are approximations. Your drill location may and can vary. Note: Hole position should be as high an possible on the accent panel, allowing space to install hardware 1.16 With accent panel and bead edge molding properly positioned and clamped to body (fender), Drill the two outboard holes in the approximate position shown from inside the fender well through mounting surface of accent panel. Note: Drill outboard hole first and install hardware to reduce risk of accidental movement. Figure 9 1.17 Drill remaining two inboard holes from the accent panel mounting surface through the body (fender). Figure 10 1.18 With both left and right accent panels installed, tighten all hardware at the left and right front mounting positions. 1.19 Trim off excess bead edge molding. 1.20 With left and right front mounting secure, check position and alignment of cross bar and accent panel mid mounts and tighten all hardware. 1.21 With fairing removed, crimp supplied xxx to the black, purple and blues wires of the vehicle’s turn signal wire loom. 1.22 Crimp one of the supplied male spade connectors to the end each wire from the accent panel. 1.23 Connect wiring as indicated in Table 1 below. INSTALLATION Remove Original Equipment (OE) Heat Shields Avoid contact with exhaust system and wear protective clothing that completely covers legs while riding. Exhaust pipes and mufflers get very hot when engine is running and remain too hot to touch, even after engine is turned off. Failure to wear protective clothing could result in burns or other serious injury. (00009a) 1. Allow the motorcycle to cool. 2. Identify the position of the OE clamp screws securing the black heat shields to the exhaust pipes. NOTE The clamp screws are positioned on either side of the exhaust pipe for clearance. 3. See Figure 1. Open the heat shield clamps (1) and spread the bands to remove front and rear heat shields (2) from the exhausts. Retain the heat shield clamps Install Black Heat Shields 1. See Figure 2. Matching the OE position of the heat shield clamps, open the clamps bands and thread the bands through the brackets of the front (1) and rear (2) black heat shields. 2. Spread the band around the exhaust pipes and push the end of the bands to engage the clamp screws. Tighten to hold the heat shields in place. 3. Adjust the shields and heat shield clamps to access clamp screws and to avoid contact with other components. 4. Tighten the heat shield clamp screws

INSTALLATION Improperly aligned handlebars can contact the fuel tank when turned to the left or right. Contact with the fuel tank can cause cosmetic damage. (00372a) NOTES Check that the handlebar is centered on the risers. To make sure that the handlebar is centered, verify that the knurled areas on the outboard side of each riser are equal. Slowly turn the front wheel to the full right fork stop and then the full left fork stop to be sure the handlebar does not contact the fuel tank. If contact with the fuel tank occurs or the handlebars are not properly centered, see Figure 1. Slightly loosen the four upper clamp screws, and center the handlebar or raise the handlebar angle as necessary until proper clearance is obtained, then temporarily snug the screws, but do not fully tighten. 4 1 2 3 4 is00868 1. Save washers under screw head for later use. 2. For Kit 94453-04: Select new chrome screws from the kit that match the length of the screws removed. For all other Kits: Select new chrome screws from the kit. 3. Slide washers previously removed onto screws, and thread screws through the upper clamps into risers. -J03586 1 of 2 4. If handlebar adjustments were made, snug screws but do not fully tighten. a. The bottom surfaces of upper clamps are offset, creating a gap between the clamp and riser on one side. b. Tighten clamps so the gaps appear to the rear of the handlebar, then tighten screw to 12-15 ft-lbs (16.3- 20.3 Nm). 5. If handlebar adjustments were not made, tighten screws to 12-15 ft-lbs (16.3-20.3 Nm). SERVICE PARTS
