1. Remove Headlight from Headlight Shell (Screwdriver) set aside. 2. Disconnect Turnsignal wires behind or inside Headlight Shell. 3. Unbolt Headlight Shell from Eyebrow (3/4″ Socket & Wrench). Let hang from wires. 4. Remove front Turnsignal Assemblies from motorcycle. 4a. If Turnsignals are mounted to the Handlebar use the 1/2″ Wrench. 4b. For fork mounted Turnsignals, 1996 to current, use the Torx Wrench 4c. For fork mounted Turnsignals 1987-92 use the 5/16 Hex Key Set turnsignals aside, they will not be reused. 5. Remove screw from Brake Hose Clamp and Clutch Cable Guide (Hex Key Wrench, 3/16″) located on the bottom of the lower Triple Clamp. Set aside, it will not be reused. 6 . Remove the Pinch Bolts from the lower Triple Clamp (Torx Wrench, 1993 to Current, or 5/16 Hex Key, 1987 to 92). Set aside, they will not be reused. INSTALLATION 1. Mount the Light Bar Assembly: A. Hold the Light Bar assembly up to the lower Triple Clamp, the center bracket will be below the Triple Clamp. B. Start the 1/4-20 x 3/4 Screw, with Washer, through the Brake Hose Clamp, clutch cable guide then the center bracket and into the threaded hole previously used for the Brake Hose Clamp. C. Position a Spacer between the Outer Brackets and the Triple Clamp and start the 3/8-16 x 2″ Hex Bolts through the Outer Bracket, then the Spacer and into the Pinch bolt location on the lower Triple Clamp. Do this on both sides of the lower Triple Clamp.

1. Place the motorcycle on the lift. 2. Place a suitable Jack under the Frame of the Motorcycle and tie down securely. 3. Remove Drain Plug from Primary Cover Assembly and drain oil. 4. Slide Rubber Boot off of the Clutch Cable Adjuster. Loosen and back the Jam nut away from the Clutch Cable Adjuster. Move Clutch Cable Adjuster towards the Jam Nut to introduce free play in the Clutch Lever. 5. Remove the ¼ – 20 Phillips head screw and Seat. 6. Disconnect and REMOVE battery. 7. Remove two ¼ – 20 flanged hex nuts from the Stud Plate. Remove and save the Passenger Handrail and two ¼ – 20 flanged hex head nuts if equipped. 8. Remove the Saddle Bags. 9. Remove the Right and Left Side Covers. 10. Remove Inner Tour Pak Molded Liner. 11. Disconnect the Tour Pak wiring. 12. Remove four ¼ – 20 HHCS. 13. Remove Tour Pak from Top Support Tube. 14. Remove both saddlebag support rails. 15. Loosen Muffler Clamps on both Mufflers and remove two 5/16 – 18 HHCS per Muffler. Remove and discard both Mufflers. Save Muffler Clamps. 16. Remove right side rear heat shield. 17. Remove and discard Muffler Support Plates. 18. Disconnect the Rear Lamp Wiring Harness and remove from T-stud Clip. 19. Remove four frame cover fasteners and the Left and Right Frame Covers. 20. Remove four Tour Pak Support fasteners and the Tour Pak Support.
7 21. Remove four rear fender fasteners and rear fender. 22. Remove four ½ – 13 HHCS and washers. Remove and discard Rear Air Shocks, Air lines and Air Valve bracket. 23. NOTE: NOTE: NOTE: NOTE: If motorcycle is A.B.S. Equipped refer to A.B.S. Installation Instructions. WARNING: WARNING: WARNING: WARNING: If A.B.S. Equipped DO NOT drain brake fluid. 24. Drain all Brake Fluid from the Rear Brake System. 25. Cut and remove Cable ties and un-clamp Wire Harness Loops from the Rear Brake Line along its length, including Clamps on Swing Arm. 26. Remove and discard Banjo Bolt and Crush Washers on Rear Brake Caliper. 27. Remove the Spring Clip and nut from the Rear Axle. 28. Remove Rear Axle and Rear Wheel Spacers. 29. Push Rear Wheel Assembly forward and slip Rear Belt off of the Rear Sprocket. 30. Remove Rear Brake Caliper. 31. Remove and save the two Retaining Washers from the Stud Plate. Remove and save the Stud Plate. 32. Remove Rear Wheel Assembly. 33. Remove two 3/8 – 16 SHCS. Remove Passenger Footboards.

CABLE ROUTING SPEC A Pass the right handlebar switch lead inside the front brake hoses and over the throttle cables. B Install the throttle cables to the hook so that the pulling side of the throttle cables is routed downward. C Pass the clutch cable through the guide. D Plastic locking tie shall be positioned at 10 mm (0.39 in.) below from the upper bracket. E Clamp the left handlebar switch lead to the front fork with the plastic locking tie and cut the tip of the tie. Clamp it to the protector section Set in the coupler between the head light’s hollow section and the duct. J Install the relay to the rib of the head light. (Location for the left and right relays is alternative.) K To the wire harness L To the front turn signal light (right) M Set the sub wire harness in the joint. N Do not catch the sub wire harness when the duct is assembled. O To the front turn signal light (left) P Point the tip of the plastic locking tie to the front side of the vehicle. Cut the tip leaving 2 X 10 mm (0.08 X 0.39 in). Q Point the tip of the plastic locking tie under the under bracket and rear side of the vehicle. Cut the tip leaving 2 X 10 mm (0.08 X 0.39 in) A Pass the main switch lead under the left handlebar switch lead and then to the right side of the vehicle. B Pass the throttle stop cable by the left side of the side stand switch lead, oil level switch lead, A.C. magneto lead and then to the right side of the vehicle. C Pass the fuel tank drain hose and fuel tank breather hose inside of the reservoir tank breather hose, reservoir tank hose and wire harness and then route it by the out side of the starter motor lead. D Pass the coolant reservoir tank hose outside of the fuel tank drain hose and fuel tank breather hose. This kit contains the following items: ITEMDESCRIPTION/ QUANTITY PART NO. 1 Stud, double ended, 5/16-18 (4) 3265A 2 Bushing (4) 67621-94 3 Acorn nut, keps, 5/16-18 (Chrome) (4) 7992 Installation 1. Using a T-40 TORX drive head, remove the upper left- side chrome button-head fork screw and chrome flat washer and discard. 2. See Figure 1. Obtain a double-ended stud (1) and chrome acorn nut (3) from the kit. Thread the nut onto the NON lock patch side of the stud and hand tighten. NOTE Position the clamp so the clutch cable is to the rear of the stud. 3. Slide the clutch cable clamp (4), along with the cable, into position on the stud as shown. Assemble a bushing (2) from the kit onto the stud threads. 4. Insert the lock patch side of the stud through the headlamp nacelle and into the upper fork bracket. Tighten the acorn nut and stud to 15-20 ft – lbs (20-27 Nm). 5. Continue, one at a time, replacing the three remaining chrome button-head fork screws and flat washers with the studs, bushings and chrome acorn nuts from the kit. Tighten to 15-20 ft – lbs (20-27 Nm)

INSTALLATION 1. Dyna Models: Remove the plastic clip that fastens the clutch cable to the frame downtube just below the clutch cable adjuster and boot. Leave the clip above the adjuster in place. Softail Models: Remove the plastic clip and screw that attaches the clutch cable to the frame downtube just above the clutch cable adjuster and boot. 2. ALL Models: See Figure 1. Cut the original rubber boot (B) from the clutch cable (A). Make sure that the clutch cable covering is not cut or damaged. 3. Obtain the two halves of the clutch cable adjuster cover (items 1 and 2) and two cushions (8). Peel the paper backing from one cushion (8), and center the cushion on the inside of one cover half. Repeat for the other cushion and cover half. 4. Obtain the two screws (7) from the kit. Position the cover halves on each side of the cable adjuster, and align the screw holes at each end. Place a drop of Loctite 243 – Blue on the screw threads, and fasten the cover halves with the two screws. Tighten to 21 in-lbs (2.4 Nm)

REMOVE CLUTCH CABLE 1. See Figure 1. Loosen clutch adjuster to obtain slack in the clutch cable (2) by performing the following: a. Locate cable adjuster (1) and slide off rubber boot (4). b. While holding cable adjuster with 1/2-inch wrench, loosen jam nut (3) using a 9/16-inch wrench. c. Turn cable adjuster until there is a large amount of free play at hand lever. 1 2 3 4 is 00889 1. Remove the clutch release cover, being careful not to damage the gasket. NOTE The clutch release cover gasket (P/N 36801-87B) will need to be replaced if torn or damaged to prevent transmission fluid from leaking from the release cover. 4 3 5 2 6 1 is 00894 Figure 3. Pull inner ramp (2) and coupling (5) out of side cover. Hold inner and outer ramps together to keep balls from falling free. 6. Rotate the inner ramp to a position that will allow the coupling (5) to be disconnected from the inner ramp lever arm. Disconnect coupling from inner ramp. Disconnect cable end from coupling. 7. Back out threaded cable fitting from side cover. Ensure that o-ring is removed with cable. Discard o-ring. INSTALL CLUTCH CABLE 1. See Figure 4. Obtain braided stainless steel clutch cable from kit. Apply a light coat of oil on new o-ring and install o-ring (Part Number 11179) onto threaded portion of clutch cable (4). Insert clutch cable fitting (3) into clutch release cover. Do not tighten cable fitting at this time. 2. Connect cable end to coupling. Rotate ramps for best access and install coupling on inner ramp. Place ramp assembly in position in side cover. 3. Install retaining ring. Position retaining ring opening so it is located approximately over the outer ramp tang (the stop that prevents rotation). NOTE Replace clutch release cover gasket if torn or damaged. 4. See Figure 3. Place gasket, if removed, on side cover and install side cover. Tighten the six screws in the order shown to 84-108 in-lbs (10-12 Nm) . 5. Tighten the clutch cable fitting to 36-60 in-lbs (4-7 Nm) . 6. Place a few drops of oil inside cable housing. 7. Route clutch cable as follows: SOFTAIL MODELS FXSTD, FLSTS, FXSTS and FXST – Route clutch cable from the clutch release cover, across the frame, up along the front frame downtubes and across the front of the handlebars. Cable straps (item 1 in service parts illustration) to be used in same location as original equipment straps. FLSTF and FLSTC – Route clutch cable from the clutch release cover, across the frame and up along the front frame down- tubes, up to and behind the handlebars. Cable straps (item 1 in service parts illustration) to be used in same location as original equipment straps. DYNA MODELS FXDWG – Route clutch cable from the clutch release cover, under frame and across to the left side. See Figure 5. Insert cable (1) into clip (2) at the bottom left side of the frame

This kit is designed to fit 1980 – 1983 and 1988 and later FLHT and 1994 and later FLHR models without fairing low- ers. installation 1. Locate splash shield for left side. Bar and Shield should face forward and opening in splash shield should be on right side. 2. Slip splash shield on left side of engine guard. 3. An opening in the outer edge of the splash shield allows the splash shield to fit over highway footrests. 4. Place the wide attaching strap around the frame down- tube, do not put strap over clutch cable. 5. Slip buckles on attaching strap onto mating buckle halves attached to back side of splash shield. Latches will snap into locked position when buckle is properly closed. 6. Adjust the fit by lifting the Velcro®attached straps (on rear of splash shield) and changing length as required. 7. Repeat procedure for right side of vehicle. NOTE If splash shields cover amber reflectors mounted on frame down tubes, install reflectors included in kit as follows: 8. See Figure 1. Clean areas on both sides of fender (1) where amber reflectors are to be mounted. 9. Remove backing paper from rear of reflector and place reflectors in position (2). Federal Motor Vehicle Safety Standard (FMVSS) 108 requires motorcycles to be equipped with rear and side reflectors. Be sure rear and side reflectors are properly mounted. Low visibility of rider can result in death or serious injury. (00336a) NOTE To remove splash shields depress both latches with thumb and forefinger and gently pull buckle apart. REMOVAL NOTES Refer to the service manual for more information on these generalized steps. Save all removed parts (unless otherwise noted) for installation of this kit or for motorcycle operation without the sidecar. 1. For TLE-Ultra Models: Remove both lower fairings. 2. Remove the bolt and lockwasher securing the right passenger footrest bracket and remove the bracket with footrest. 3. Remove the three right side exhaust heat shields. Some models may require removal of the right side exhaust pipes. 4. Remove stock clutch cable. 5. Remove rear master cylinder/rear brake pedal assembly. Remove rear brake pedal from master cylinder assembly. Remove and save rubber pedal pad and brake pedal. Discard cotter pin. 6. Cut the cable straps holding front oxygen sensor connector to frame bracket. 7. Remove wire harness/brake line clip from right lower frame tube. INSTALLATION New Clutch Cable Installation 1. Refer to the service manual and follow instructions to remove stock clutch cable. 2. Refer to the service manual and follow instructions to connect the new clutch cable to clutch hand lever. 3. For FLHT/C/CU: Follow the instructions in the service manual to route new clutch cable through fairing. 4. For FLHR/C Models: Capture the cable in a clamp at the left upper passing lamp bolt. On FLTR models, capture the cable in a clamp at the left upper bolt securing the speedometer and tachometer housing to the upper fork bracket. These locations are identical with stock cable routing. 5. See Figure 1. Route clutch cable down along left frame downtube (1). 6. Continue to route cable down between left front engine isolator and crankcase. Clutch cable will cross to the right side of motorcycle beneath the crankcase, to the clutch release cover on the right side of the transmission. 7. Install clutch cable fitting into clutch release cover. Refer to the service manual. NOTES The final positioning and attachment of the clutch cable and clutch cable adjustment will be performed after sidecar mounts have been installed. Route Clutch Cable Relocating Oil Pressure Sending Unit NOTES Perform this procedure on all models equipped with an oil pressure gauge or Police models. All other models proceed to “Master Cylinder Assembly/Rear Brake Pedal Modification.” 1. Remove cable strap securing oil pressure wire harness to frame. 2. Locate the latch on connector to oil pressure sender (next to lower right frame downtube). Raise latch on connector and disconnect connector from oil pressure sender. 3. Remove the oil pressure sender using a 1-1/16 inch open- end crowfoot wrench. 4. See Figure 16. Coat threads of elbow (44) with Loctite 565 and install into crankcase oil pressure sender threads. 5. See Figure 2. Install elbow (1) until snug so open end is in the five-o’clock position (2). Do not over-tighten or crankcase may be damaged. 6. Coat threads of oil pressure sender with Loctite 565 and install into 90 degree brass elbow. Use a 1-1/16 inch open- end crowfoot and tighten to 96-120 in-lbs (11-14 Nm) . 7. Install connector on oil pressure sender unit. Verify that slight clearance to the right engine isolators is present. Adjust position of elbow as required to provide clearance
