This instruction sheet is written with the assumption you will be replacing stock components. If the bike is already modified, some of the steps may be different. To install the PM PhatRod Kit it will be necessary to raise the motorcycle off the ground on a suitable lift. Installation of the PM PhatRod Kit begins with the disassembly and removal of the entire rear end of the bike. For additional detailed information on removal of these parts, consult your factory manual. Some of the original hardware will be reused, do not discard until complete. 1) Remove Seat (both front and rear sections) 2) Remove Turn Signal Canceling Module and Bracket. 3) Remove Outer Fender (remove all 6 bolts from top of fender and save hardware) 4) Disconnect taillight harness from lights (do not remove at this point) 5) Remove shocks (save the mounting nuts and washers from the top of shocks only). 6) Remove shocks and forward most bolts from inside of fender/struts 7) The entire inner fender/struts/taillight assembly should come off at this point. See Photo 4 8) Remove front splash guard Be sure to center the motorcycle on the lift so that it does not fall over when you raise it up or when you are working on it Disconnect the battery. PREPARE THE MOTORCYCLE 1. For models equipped with saddlebags: Remove the saddlebags following the instructions in the appropriate Service Manual. 2. Remove the seat following the directions in the Owner’s Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 3. Disconnect the negative battery cable. 4. Secure motorcycle in upright position. NOTE This kit is not compatible with engine guards. 5. If the engine guard is present, remove and discard it. For HDI Vehicles: Remove the left side foot control support, and jiffy stand sensor, jiffy stand and spring, shifter linkage, shift lever and footpeg following the instructions in the appropriate Service Manual. For all other models: Remove the left side foot control support, jiffy stand and spring, shifter linkage, shift lever and footpeg following the instructions in the appropriate Service Manual. NOTE Two bearing sleeves will remain inside the footrest bracket. The extended controls bracket from the kit will include two sleeves pressed into the bore of the shift lever arm support. 2. Remove rod ends and jam nuts from the shifter rod. Save the rod ends and jam nuts for installation. Component Installation 1. See Figure 9. Select shifter mounting assembly (6), O- rings (5), nylon washer (4) and the shift rod (1) from the kit. 2. Install the shift arm and new O-rings in the bracket. 3. Apply LOCTITE 243 Threadlocker and Sealant to the three mounting screws and mount the shifter bracket with shift arm to the frame. Tighten the mounting screws to 25-30 ft-lbs (33.9-40.7 Nm)

Recommended Parts and Supplies 1. Sawzall or comparable cutting tool. 2. Cut-off tool or jigsaw. 3. Shop or repair manual 4. Shop supplies, (loctite-red and blue, anti-seize, etc.) 5. Assorted hand tools. 6. 4-1/2″ grinder. 7. Drive pulley seal HD part # 11354K (qty.1) 8. Copper cap locking plate HD part # 35451-01K (qty.1) (The seal and locking plate can be re-used if not damaged during removal) Stock component removal To install the 240 kit, it will be necessary to raise the motorcycle off the ground on a suitable lift. WARNING – Be sure to center the motorcycle on the lift so that it does not fall over when you raise it up or when you are working on it. Installation of the 240 kit begins with the disassembly and removal of the rear end of the bike. Start with the simplest and most obvious components. For detailed information on removal of these parts, consult your factory manual. 1. Remove rear wheel assembly and brake. 2. Remove swingarm. 3. Cut brake tab on swingarm (as pictured). 4 4. Clean up casting mark on inside of swingarm in pulley area (as pictured). 5 5. Remove and replace right side swingarm mount with mount included in kit. 6. Install swingarm with new supplied pivot shaft. 7. Install stock spacer on left side of shaft, use supplied stepped spacer between stock spacer and swingarm. (Small step toward bearing). 8. Remove front pulley, and disassemble. 9. Test fit ½” allen bolts in hub before removal. Some models require drilling for bolts to fit. If necessary, use ½” bit and drill before removing, minimal material will be removed. Take caution not to drill too deep and hit case. 6 10. Install supplied adapter on the back to space pulley out. (Use loctite on bolts, and assemble as pictured).
