REMOVING THE STOCK EXHAUST SYSTEM 1. On FLSTC, FLSTF, FLSTN and FXSTS loosen the right hand floor board mounting bolts to gain clearance for exhaust removal and installation. 2. Loosen the heatshield clamps on both front and rear exhaust pipes. 3. Loosen the crossover pipe clamp, located between the front and rear head pipe. (This step is not necessary on 2000 models). 4. Remove the two mounting nuts from each head pipe, located at the cylinder head. 5. Remove the bolts that attach the mufflers to the frame. 6. Remove the entire exhaust system and set it aside. 7. On pre 2000 models remove the lower mounting bar. 8. FLSTN, FLSTF and FXSTD models have an upper mounting bar that must be removed in addition to the lower bar. 9. Park the motorcycle on its side stand. Remove the right side 1/4″-20 bolt which holds the lower fender in place. The fender will flex out of the way allowing the removal of the right passenger foot peg bolt. Position a floor jack under the right hand frame tube of the motorcycle below the swing arm pivot bolt. Raise the jack just enough to take the weight off the pivot bolt and remove the bolt and stock mounting bar. Set the mounting bar aside. Replace the pivot bolt and torque it between 120 -150 ft. lbs. Reinstall the passenger foot peg using the 1/2″-20 x 3″ bolt and an 1 5/8″ long spacer (supplied). 10. On 2000 year models, using a #50 Torx driver, remove the three mounting bolts, and set the mounting bar aside. (Two of the bolts are visible, the third is accessed by removing the right hand passenger foot peg.) Replace the foot peg using the 3/8″-16 x 2 1/2″ bolt and 3/4″ length spacer (supplied). 11. Carefully remove the flanges and circlips from the stock exhaust system using snapring pliers. NOTE: If circlips look bent or twisted replace them with new circlips. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Vance and Hines recommends you replace your exhaust gaskets with Sceamin’ Eagle gaskets part number 17048-98. 2. Install the mounting bracket to the frame, by aligning the two 3/8″ holes in the bracket with the two holes in the frame below the right rear footrest, using the two 3/8″-16 x 3/4″ flange head bolts (supplied), do not tighten at this time. When the bracket is mounting correctly, it should bend out and away from the motorcycle, with the four holes of the bracket toward the front of the motorcycle. 3. Install the circlips and flanges from the stock system on to both of the new head pipes

Fuel Pump and Carburetor Removal: •Disconnect the carburetor fuel line hose at the fuel pump. •Disconnect the fuel pump wire coupler. •Remove the choke cable from fuel pump bracket. •Remove the upper engine mount, leaving the fuel pump attached to the mount. •Disconnect the TPS and carburetor wire couplers. Disconnect the throttle cables, and then remove the carburetor. NOTE: The idle adjuster can be removed from its bracket without loosening the bracket screws. PAGE 3 of 12 HIDDEN 6mm SCREW 6mm BOLT UPPER ENGINE MOUNT/ FUEL PUMP CARBURETOR PAGE 4 of 12 Right-Hand Footrest Removal: •Disconnect and remove the brake light switch. •Remove the forward-most tie wrap around the brake hose and frame. •Remove the footrest assembly. NOTE: Leave the brake hose attached. Move the hose to the underside of the foot rest mount and support it as necessary so that it is out of the way Cylinder Head Oil Pipe Removal/ Installation: •Slightly loosen all three banjo bolts before removing them to prevent oil line deformation. NOTE: When loosening the upper banjo bolts, hold the line in place using a wrench at the flat surface on the fitting. Air Injection System (AIS) Removal: •Remove the electric starter motor. •Remove the regulator/rectifier assembly. Remove the AIS pipes from the cylinder head, but leave them attached to the AIS assembly. •Remove the three screws with 8mm heads, and then remove the AIS air filter from the right side. •Remove the three Phillips head screws holding the AIS assembly on the frame. •Remove the AIS assembly from the left side. FOOTREST ASSEMBLY UPPER BANJO BOLT AIS AIR FILTER AIS ASSEMBLY PAGE 5 of 12 Transfer Case Removal: •Remove the transfer case bracket first. Then remove the outer chrome cover, inner cover, and drive-sprocket nut. NOTE: There is a sealing washer between the inner case and the transfer case at the 8mm stud. Be sure to replace it during re-assembly. •Remove the two chrome oil lines between the engine and oil tank. NOTE: Retain the four O-rings for re-use. •Remove the drive pulley cover and remove the drive pulley nut. •Loosen the drive belt tension. •Remove the drive pulley, inner cover, collar, and O-ring.

1) Remove seat. 2) Refer to service manual to locate the following wires: An ignition signal that has power while the ignition is in the “ON” position. Terminal 30 on start relay . A “CRANK” signal (start signal) that has power while the starter motor is being activated. Terminal 86 on start relay . 3) Locate a mounting position for the module that will fit in front of or next to the battery. DO NOT MOUNT the module until all connections to the module have been made. 4) Verify the operation of the ignition and crank signals using the voltmeter or test light. Disconnect battery and make the following connections: • Connect the Blue wire from the lamp module to the ignition feed wire Terminal 30 on start relay . • Connect the Grey wire from the lamp module to the starter crank feed Terminal 86 on start relay . • Connect the Red wire from the module to one end of the fuse harness provided in the kit. • Crimp a ring terminal to the other end of the fuse harness (for connection the POSITIVE battery terminal) . • Crimp a ring terminal to the Black wire from the module. This will need to be routed to the NEGATIVE terminal of the battery • Do not in any way (lengthened or shortened) . Ensure that the ballast is close enough to the lamp to use the length of cable provided. 5) Securely mount ballast in chosen location. Plug the 2 wire sealed connector (RED AND BLACK 16 AWG WIRES) to the ballast. Route the Red and Black wires along the frame, and follow the harness under the fuel tank (recommended) to the battery compartment. Connect the Orange wire from the lamp module to the red wire from the ballast using connector. Crimp ring terminal to black wire coming from the ballast, and connect to the NEGATIVE battery terminal. • IT IS NOT RECOMMENDED THAT THE BALLAST BE MOUNTED IN CLOSE PROXIMITY TO ECU OR FUEL INJECTION WIRING. • Do not mount near sources of high heat (i.e. Cylinder head or exhaust manifold) . • Do not mount in a location where there is a possibility of mechanical interference from moving parts (i.e. Steering components or linkage) . • There is a 3-foot length of cable provided for connection between the BALLAST and the HID LAMP. This cable MUST NOT be modified in any way (lengthened or shortened) . Ensure that the ballast is close enough to the lamp to use the length of cable provided

SPEEDOMETER INSTALLATION The following procedure details the removal of the factory speedometer and installation of the digital speedometer on Softail models; however the process is similar for all other models: 1. Remove the nut and washer (item #4 in the accompanying exploded view) that secures the console (#5) to the fuel tank. 2. Lay a clean shop rag on the fuel tank and flip the console over to expose the underside of the console. 3. Separate the 12-pin harness connector (#2) from the speedometer. 4. Unscrew the rubber cover from the “trip” reset switch (#6) on t left side of the console. he 5. Remove the “trip” switch from the console. 6. Pry between the three tabs that hold the back clamp (#7) to the speedometer (#1). Remove the back clamp from the speedometer. 7. Remove the speedometer from the console. 8. Remove the gasket (#3) from the speedometer. 9. Installation is the reverse of removal. CHAPTER 3 SPEEDOMETER OPERATION When the motorcycle key switch is ON, the speedometer will enter “normal” mode. Pressing the MODE button will cycle through the following display options: Odometer (ODOM) displays the mileage since the speedometer was installed. Trip (TRIP) displays the mileage since the last time the “trip” button was pressed. Head Temp (H TEMP) displays the cylinder head temperature in degrees F. Battery V (BATT V) displays the battery voltage Fuel (FUEL) displays the fuel level in gallons. Miles Per Gallon (MPG) displays the fuel economy in miles per gallon. Extremely compact and remarkably light, the YZ400F’s 4-stroke powerplant incorporates some of the most sophisticated technology ever seen on a production motocross engine. Displacing 399cc, this 55hp high performance liquid cooled motor features bore and stroke dimensions of 92 x 60.1mm – a free-revving short stroke configuration which allows this ground-breaking motorcycle to produce a wider powerband than today’s 250cc 2-strokes. Short skirt piston runs in a ceramic composite plated cylinder which reduces frictional losses, thereby enhancing throttle response throughout the rpm range. To ensure overall dimensions are kept to a minimum this revolutionary new engine is fitted with an extremely light and compact 5-valve cylinder head. Running a 12.5:1 compression ratio and with a combustion chamber volume of 20.8 cc, this high efficiency 5-valve design runs with lightweight valves, springs and lifters for immediate throttle response and smooth high rpm operation. Feeding the three lightweight inlet valves is a 39mm Keihin flat-slide carburettor which breathes through a large capacity airbox. Special feature on the YZ400F’s intake side is an innovative air valve which is designed to ensure easy starting when the engine is warm. A tube connects the machine’s inlet manifold directly to the airbox, bypassing the FCR39 carburettor. By pulling the air valve’s choke-type knob, air is fed straight from the airbox into the engine for easier warm starting.
