DRZ 400 (Kick Start) Dual Sport Kit Installation Manual 1. Get a degree in Mechanical and Electrical Engineering. (Just kidding!) 2. Remove the side panels, seat, and gas tank. 3. Unplug the headlight from the stock wiring and remove. 4. Unplug the kill button from the stock wiring and remove (Photo 2). The connector is a gray two-conductor connector located under the fuel tank. Release detent on connector to separate. Kill switch connector Photo 2 5. Unplug the stock taillight and remove. Using a utility knife, trim the taillight mounting tabs flush with the underside of the fender. ¼” Photo 3 Countersunk screw and bezel, 4 Places 6. Taillight Installation Position the taillight assembly so that the edge of the red taillight extends past the edge of the fender about 1/4″ as shown in Photo 3. With the taillight positioned as shown Photos 3 & 4 , transfer the four mounting hole locations into the bottom of the fender. Drill the mounting holes at 1/4″ diameter. Use the 6 x 16 mm counter-sunk fasteners and bezels for mounting the taillight

00-’03 KTM 400/450/520/525 EXC & MXC Dual Sport Kit Installation Manual 1. Get a degree in Mechanical and Electrical Engineering. (Just kidding!) 2. Remove the seat, fuel tank, and side panels. Stock switch Bracket Photo 2 EXC – Unplug and remove the stock headlight. (Photo 2.) Unplug the stock three-pin taillight connector and pull the taillight wires back to the rear of the airbox temporarily. MXC – Remove the stock front number plate. 3. Make sure the stock battery is oriented in its mounting bracket as shown with the positive terminal on the left side of the bike (as viewed if sitting on the bike). If not, remove and spin it 180 degrees. Photo 3
4. MXC ONLY! (EXC skip this step.) Locate the stock lighting wiring harness zip-tied under the frame back-bone (See Photo 4). Remove the securing zip-ties and route this wiring forward to the area behind the headlight. Route along right side of frame using factory wire- guide clamp. 5. Brake Light Switch Installation: The KTM kit uses a hydraulic brake-switch. This requires replacing the rear master cylinder banjo bolt with a specially made switch. Installing the switch requires bleeding the brake. If you do not feel competent bleeding your rear brake, please refer this job to a qualified mechanic, as failure to do it correctly will make the brake inoperable. Remove the stock banjo bolt and replace with the hydraulic switch as shown. Make sure to install

Using a small phillips head screwdriver, loosen the locking screw ( B ) on the kill switch ( C ). Remove any cable ties and unplug kill switch from existing wiring. Step 2 Loosen clutch cable perch ( D ) and move inboard about 1/2 inch. Important Note Regarding Magura Brakes The KTM uses the Magura hydraulic brake, which may cause potential interference between the turn switch and the lever adjuster. Make sure you have enough clearance between the parts. You can either move the grip out slightly, or take a file and sand away a small notch in the turn switch where it may rub. Install Turn Switch Step 1 Open and wrap the new turn switch ( E ) around handlebar and securely fasten with two screws ( F ) as shown. Make sure you have clearance between the grip, the switch and the lever! Step 2 Route turn switch wiring down and along handle bar behind Dakar headlight unit and in through frame cable guide. Secure switch wiring to handlebars with one cable tie. For more information, please refer to the Cable Routing Diagram

If you are color blind or even think you might be a little color blind, now is the time to get someone to assist you. Successful installation of the kit requires good color recognition. You want to go riding this weekend, don’t you? Photo 1 3. Unplug the yellow, blue and black taillight wires from the stock wiring harness (Photo 1). 4. Unplug the headlight from the stock wiring harness and remove. 3 Photo 2 5. Remove the headlight on/off switch. Unplug the red two pin connector with yellow and brown wires (Photo 2) from its mate that was under the fuel tank. 6. Clip the zip tie holding the headlight leads to the fork tube, coil it up and secure it to the frame in front of the voltage regulator as shown in Photos 3 and 4. Remove bracket shown in Photo 3. 4 Headlight Leads Remove this bracket Photo 3 Coil up wires and secure with a zip tie Photo 4 7. Rear Turn Signal Installation: Turn signal mounting requires that you drill a 3/8 inch hole in either side of the rear fender near where it meets the side panels. You can achieve a clean, durable installation using this mounting location. Mount the rear turn signals by drilling a 3/8 hole in the rear fender in the location shown in Photo 5 and Photo 6. Use the templates provided at the back of this instruction manual to determine the hole locations. Note that you will also be drilling a 3/16 hole on each side as well. You may find it easier to remove the fender to drill and attach the turn signals rather than performing this modification while the fender is on the bike

Unplug and remove the stock taillight. Using a utility knife, trim the taillight mounting tabs flush with the underside of the fender. 5. Taillight Installation: Attach the provided LED taillight to the under side of the rear fender using the provided countersunk mounting hardware as shown in Photo 2. Route the taillight wires forward to the area on top of the airbox along the right side of the fender. Secure the taillight wires to the taillight plastic with zip-ties so the tire cannot make contact. Photo 2 6. Rear Turn Signal Installation: Attach the rear turn signals to the flat portions on the sides of the LED taillight. Position them so they are out of the path of the exhaust. Route the wires forward securing with zip-ties. Route the right turn signal wires and the taillight wires around the front of the muffler mount and between the fender and the black plastic splashguard as shown in Photo 3.

Locate the AC voltage regulator mounted on the left side of the frame backbone, (Fig.1) unplug from wiring harness, and remove the regulator. This regulator is located above the air box on ’87 and earlier XR 600′s and 500′s. A three wire group consisting of a black/red wire, a green wire, and a white/yellow wire (may appear light gray/yellow) are the output leads from the stator. 1990 and earlier models only have two wires coming up from the alternator, a black/red wire and a blue wire. On 1991 – 1999 XR 600′s, unplug the green wire and the white/yellow wire. (This should have already been done 3 when you removed the voltage regulator in Step 4.) On 1990 and earlier XR 600′s see the Stator Modification Instructions enclosed. 6. Temporarily disconnect the black/red wire and remove the rubber boot that shields the wire bundle. Reconnect the black/red wire making sure that it plugs in tightly, as this lead is responsible for powering the bike’s ignition. 7. Voltage Regulator Installation: The voltage regulator/rectifier mounts to the top right rear corner of the air box (Photo 1). Use the template provided to determine the location at which to drill the two 1/4 inch mounting holes in the air box lid. The outside edge of the regulator should be nearly flush with the outside edge of the air box when mounted properly.
