ENGINE OIL SUZUKIrecommends the use of SUZUKI PERFORMANCE 4 MOTOR OIL or an oil which is rated SF or SG under the API (American Petroleum Institute) service classification. The recommended viscosity is SAE 1 OW-40 . If an SAE 1 OW-40 oil is not available, select an altematice according to the right chart . BRAKE FLUID Specification and classification: DOT 4 A WARNING Since the brake system of this motorcycle is filled with a glycol-based brake fluid by the manufacturer, do not use or mix different types of fluid such as silicone-based and petroleum-based fluid for refilling the system, otherwise serious damage will result . Do not use any brake fluid taken from old or used or unsealed containers . Never re-use brake fluid left over from a previous servicing, which has been stored for a long period. FRONT FORK OIL Use fork oil L01 or an equivalent fork oil . GENERAL INFORMATION 1-5 ENGINE COOLANT Use an anti-freeze/engine coolant compatible with an aluminum radiator, mixed with distilled water only . WATER FOR MIXING Use distilled water only . Water other than distilled water can corrode and clog the aluminum radiator . ANTI-FREEZE/ENGINE COOLANT The engine coolant perform as a corrosion and rust inhibitor as well as anti-freeze . Therefore, the engine coolant should be used at all times even though the atmospheric temperature in your area does not go down to freezing point. Suzuki recommends the use of SUZUKI COOLANT anti-freeze/engine coolant. If this is not available, use an equivalent which is compatible with an aluminum radiator . FUEL, ENGINE OIL AND COOLANT RECOMMENDATION FUEL Your motorcycle requires regular unleaded gasoline with a minimum pump octane rating of 87 ((R+M)/2 method) . In some areas,the only fuels that are available are oxygenated fuels. Oxygenated fuels which meet the minimum octane requirement and the requirements described below may be used in your motorcycle without jeopardizing the New Vehicle Limited Warranty or the Emission Control System War- ranty. NOTE: Oxygenated fuels are fuels which contain oxygen-carrying additives such as MTBE or alcohol. Gasoline Containing MTBE Unleaded gasoline containing MTBE (Methyl Tertiary Butyl Ether) may be used in your motorcycle if the MTBE content is not greater than 15%. This oxygenated fuel does not contain alcohol. Gasoline/Ethanol Blends Blends of unleaded gasoline and ethanol (grain alcohol), also known as GASOHOL, may be used in your vehicle if the ethanol content is not greater than 10%. Gasoline/Methanol Blends Fuels containing 5% or less methanol (wood alcohol) may be suitable for use in your motorcycle if they contain co-solvents and corrosion inhibitors. DO NOT USE fuels containing more than 5% methanol under any circumstances. Fuel system damage or motorcycle performance problems resulting from the use of such fuels are not the responsibility of Suzuki and may not be covered under the New Vehicle Limited Warranty or the Emission Control System Warranty . Fuel Pump Labeling In some states, pumps that dispense oxygenated fuels are required to be labeled for the type and percentage of oxygenate, and whether important additives are present . Such labels may provide enough information for you to determine if a particular blend of fuel meets the requirements listed above. In other states, pumps may not be clearly labeled as to the content or type of oxygenate and ad- ditives . If you are not sure that the fuel you intend to use meets these requirements, check with the service station operator or the fuel suppliers

CLUTCH CABLE REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect the battery or main fuse following the instructions in the appropriate Service manual. 2. When performing cable disassembly procedures, make careful notes as to the existing cable routing and existing cable strap locations. New straps can be installed in the same locations. 3. Remove the clutch cable following the instructions in the appropriate Service Manual. 4. If installing different handlebars, install them now (refer to the appropriate handlebar instruction sheet) and measure the change in distance that will be required from the end of the cable housing to the clutch lever. Install proper length clutch cables. Incorrect cable length can adversely affect motorcycle operation, which could cause loss of control resulting in death or serious injury. (00448b) 5. Compare the additional required length to the cable provided in your kit. If the cable is more than two inches (50.8 mm) longer or more than one inch (25.4 mm) shorter than the above measured distance, see a Harley-Davidson dealer for the correct cable length. CLUTCH CABLE INSTALLATION Sportster and Softail Models Do not over-tighten clutch cable threaded end fitting. Use recommended torque values. Damage to threaded fitting can lead to loss of transmission fluid, which could result in loss of control and death or serious injury. (00449c) -J04568
NOTE Damage to the clutch cable threaded end fitting due to improper handling/installation is not covered under the Harley-Davidson Motor Company Warranty. 1. See Figure 11. Apply a light coat of clean engine oil on the new O-ring (2) before installing the O-ring onto the threaded portion of the clutch cable end. 2. Install the clutch cable following the instructions in the appropriate Service Manual EXCEPT: Tighten clutch cable fitting to clutch release cover to 36-60 in-lbs (4-7 Nm) . Replace anchor pin with anchor pin supplied in this kit, see Figure 11, item (1 or 7). 3. After installation, follow the instructions in the “Final Assembly” and “Clutch Cable Adjustment” sections in this instruction sheet. FLTR Models with Fairing Lowers 1. See Figure 1. Carefully twist the clutch cable around the coiled opening in the clutch cable guide (2) with the eyelet toward the left handlebar. 2. Route the clutch cable assembly down from the clutch cable clamp while crossing to the right side of the vehicle. Run the cable between the inboard side of the right frame downtube and the outboard side of the voltage regulator. 3. The clutch cable clamp, mounted on the engine guard, has two fingers, an upper and a lower. Feed the cable assembly under one finger and over the other. 4. Finish the installation of the clutch cable following the instructions in the appropriate Service Manual EXCEPT: Tighten clutch cable fitting to clutch release cover to 36-60 in-lbs (4-7 Nm) . Replace anchor pin with anchor pin supplied in this kit, see Figure 11, item (1 or 7). NOTE See Figure 2. Adjust the clutch cable clamp to 2.25 ± 0.25 in. (57.15 ± 6.35 mm) as measured from the inside lower left fairing mount to the clutch cable clamp. 5. After installation, follow the instructions in the “Final Assembly” and “Clutch Cable Adjustment” sections in this instruction sheet.

INSTALLATION PROCEDURE Note: All Evolution® “Big Twin” pistons are marked “Front” or “Rear” and come with rings, wrist pins, and locks. • Note: We highly recommend that a dealer or trained mechanic perform the installation of these pistons. Specialized equipment is required for honing and finishing the cylinders to ensure long life of the piston and cylinder assembly. 1. Remove original equipment cylinders from engine. Refer to a shop manual or other reference book for specific steps, if needed. (Note: Care should be taken not to bend the studs or damage the cylinder during removal of the cylinders.) 2. With a small screwdriver, move the wrist pin retainer around to gain access to the tail of the retainer as it lines up with the notch in the bottom of the wrist pin hole. 3. Use a small screwdriver, pick or awl to roll the wrist pin retainer out of its groove. 4. Push wrist pin out and remove piston. 5. Repeat procedure for the other piston. 6. At this point, take cylinders, new pistons, and piston-to-wall clearance specifications to your dealer or machine shop to perform necessary machining operations. • IMPORTANT NOTE (Evolution® and Twin Cam®): The cylinder bore must be machined/honed to provide .0025″ of piston-to-wall clearance. Measure the piston diameter at a point .500″ up from the lower skirt (See Figure 3). 7. Starting with the front cylinder, install new piston rings and one wrist pin retaining clip (Note: Second ring has a dot which must face up when the ring is installed) . 8. Place the piston over the conecting rod, making sure that the intake valve pocket is towards the intake side. (For Evolution ® , see Figure 1. For Twin Cam ® , see Figure 2) . Coat the wrist pin with engine oil and insert it into the piston. Install the second wrist pin retainer into the groove. 9. Lightly coat the piston skirt with engine oil. Place a piston ring compressor over the piston/ring assembly and compress. Place the cylinder over the piston and gently push down until all rings are in the cylinder. Remove the ring compressor, and push the cylinder the rest of the way down. (Note: Be careful not to get oil onto the base gasket.) 10. Place two nuts and washers on opposite corners of the #1 cylinder to hold it down while you repeat the procedure for cylinder #2. 11. Assemble the rest of the engine per factory specifications. Start the engine and let it run at 2000 rpm for about 10 minutes.

ISSUES: Harley Davidson recommends both gear lube and motorcycle oils for their equipment and there are many different models with corresponding specific oil recommendations. The variety of recommendations can cause confusion and lack of confidence in making the correct AMSOIL lubricant recommendation. The following charts outline the proper sequence of product recommendations for the Harley Davidson products listed. DESCRIPTION & RECOMMENDATIONS: Harley Davidson manufactured 9 types of engines from 1929 to the current model year. Flathead (1929-1974), Knucklehead (1936-1947), Pan- head (1948-1965), Shovelhead (1966-1984), Evolution (Blockhead) 1340 (1984-1999), Twin Cam (2000 to current), V-Rod (Revolution) (2001 to current) Ironhead Sportsters (1957-1984) & Evolution Sport- sters 1985 to current. Harley Davidson recommends SAE 60 or SAE 50 engine oil for Flathead, Knucklehead, Panhead, and Shovelhead equipped bikes . AM- SOIL recommends AHR SAE 60 or MCV 20W-50 motorcycle engine oil for these vintage models. AMSOIL SVT or SVO should be used in transmissions found on these models. Shovelhead is the only model with a chain case that is lubricated via engine oil. AMSOIL recommends MCV 20W-50 motorcycle oil in all 3 holes (engine, transmission, and primary chain case) on Evolution 1340 and all Twin Cam engines. AMSOIL recommends SVT as a secondary oil for the transmission, and SVO as an option for older transmissions. New seals are recommended where excessive leaking is evident. Ironhead, Evolution Sportsters and V-Rod use one lubricant for both the engine and transmission and AMSOIL recommends MCV motorcycle oil for this common sump.

Flathead (1929-1974), Knucklehead (1936-1947), Panhead (1948-1965), Shovelhead (1966-1984), Evolution (Blockhead) 1340 (1984-1999), Big Twins 1450 (2000 to current), Revolution/V-Rod (2001 to current) Ironhead Sport- sters (1957-1984) & Evolution Sportsters 1985 to current. Harley Davidson recommends SAE 50 or 60 for the engine oil in their Flathead, Knucklehead, Panhead, and Shovelhead. AMSOIL recommends AHR SAE 60 or MCV 20W-50 motorcycle oil for all these older models. Use AMSOIL SVG or SVO for the transmissions. Of these models only the Shovelhead has a chain case that is lubed, and is fed by the engine oil. In the Evolution 1340, Big Twins 1450, and V-Rods, AM- SOIL recommends MCV 20W-50 motorcycle oil in all 3 holes (engine, transmission, and primary chain case). AMSOIL recommends SVG as an alternative oil for the transmission, and SVO as an option for older transmissions. New seals are recommended where excessive leaking exists.

INSTALLATION The rider’s safety depends upon the correct installation of this kit. Use the appropriate service manual procedures. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Davidson dealer perform the installation. Improper installation of this kit could result in death or serious injury. (00333a) NOTE This instruction sheet references Service Manual information. A Service Manual for your model motorcycle is required for this installation and is available from a Harley-Davidson Dealer. 1. See Figure 1. Remove the fork stem cap (1). Bend the lockwasher (2) tab away from the steering stem nut (3) and remove the fork stem nut and lockwasher. Discard the lockwasher. NOTE Always tighten the steering stem nut (3) to 70 – 80 ft-lbs (95 – 109 Nm) before measuring fall away. Lubricate threads of nut with a small amount of clean engine oil. Avoid applying oil to the mating surfaces of the steering stem nut (3) and the new hardened washer from the kit. 2. Install the new hardened washer from the kit (2) and steering stem nut (3). Tighten steering stem nut (3) to 70 – 80 ft-lbs (95 – 109 Nm). 3. Check fall away following the instructions in STEERING HEAD BEARINGS BEARING ADJUSTMENT (FALLAWAY) in an appropriate Service Manual, however, tighten the steering stem nut (3) to 70 – 80 ft-lbs . Adjust adjusting nut (5), if necessary per instructions. 4. Install fork stem cap (1).

Loosely attach oil cooler (4) to the clamps (7) using screws (9) and nuts (8). 10. Attach oil return hose (3) to the inboard connection of oil cooler (4) with worm clamp (5).

Main switch EAUO0028 The main switch controls the ignition and lighting systems. The various main switch positions are described below. EAU00032 ON All electrical systems are supplied with power, the headlight, meter lighting, taillight and front position lights come on, and the engine can be started. The key cannot be removed. EAU00038 OFF All electrical systems are off. The key can be removed. 1. Push. 2. Release. 3. Turn P (Parking) The meter light, taillight and position lights are on, but all other electrical sys- tems are off. The key can be removed. The key must be pushed in from the “OFF” position to be turned to “P”. ECA00043 Do not use the parking position for an extended length of time, otherwise the battery may discharge. 1. Neutral indicator light ‘NEUTRAL’ 2. Turn signal indicator light ‘TURN’ 3. Fuel level warning light ‘FUEL’ 4. High beam indicator light ‘HIGH BEAM’ 5. The electrical circuit of the warning light can be checked according to the following procedure. 1. Turn the key to “ON”. 2. If the warning light does not come on, have a Yamaha dealer check the electrical circuit. NOTE: EAU00064 High beam indicator light “HIGH BEAM” This indicator light comes on when the high beam of the headlight is switched on. Even if the oil level is sufficient, the warning light may flicker when riding on a slope or during sudden acceleration or deceleration, but this is not a mal- function
