1. Refer to Figures 1 & 2. 2. Remove taillight and remove seat. SAFETY: DISCONNECT BATTERY PRIOR TO ALL WIRING MODIFICATIONS 3. Disconnect Right turn signal connector inside taillight. Pull wire from the underside of fender. Cut the wire approximately 2 inches from the connector, 02/16/09 save for reinstallation. Ensure the wires are loose from all retaining clips under fender. 4. Remove nut located behind fender holding the turn signal. 5. On the right side only, Remove the two torx bolts from fender strut, carefully pull and rotate fender strut cover to remove. Pull turn signal wire completely out. Remove bolt holding turn signal to the fender strut cover. SADDLEBAG INSTALLATION 6. Reinstall the fender strut cover using the 1 7/8″ Hex Spool Bolt Assembly and 1/8″ x 5/16″ Aluminum Spacer in the front hole and the 1 1/2″ Hex Spool Bolt Assembly and 1/8″ x 5/16″ Aluminum Spacer in the rear hole. Refer to view “B”. Insert the chrome caps into the existing turn signal holes. Bend tabs over to ensure a snug fit. 7. Repeat disassembly and installation on opposite side. TURN SIGNAL RELOCATION 8. Install turn signal bracket between license plate and license plate bracket with ears of bracket facing the front of the motorcycle, using 1/4 – 20 x 3/4 Hex cap screws, 1/4 flat washers, and 1/4 – 20 locknuts. 9. Mount turn signals directly to bracket using 5/16 – 18 x 3/4 hex cap screws with a Black Plastic Spacer, and 5/16 star washer. For a clean installation slide rubber grommet over the wire and secure into hole in turn signal, remove top center mounting bolt on license plate bracket and run wires through this hole. Splice the connector back on the wire, and reconnect to wire harness. Ensure all wires are secure under fender. Reinstall taillight. 10. Connect battery and test turn signals for function. Information: Bags will be easier to mount and remove if a small amount of silicone lubrication is applied to rubber mounting points. 11. Mount saddlebags over spools on fender strut and secure with clips retained inside bags. 12. Inspect each clip to verify each clip is properly seated in retaining groove. See View “A”

Before attempting installation, insure that the parts shown in the Kit Contents List (paragraph D.) have been included. To install the chassis, proceed as follows: 1. Insert two shock mount grommets into the large holes in each (2) mounting bracket (see figure 1). 2. Secure a mounting bracket to the chassis with two (each) #10 thread forming hex. head screws and #10 flat washers as shown in figure 1. Secure the other mounting bracket with like hardware. 3. Select a mounting location on the radio mounting platform which allows the siren cable to reach the motorcycle wiring harness, maintains the structural integrity of the motorcycle, and will not interfere with the safe operation of the motorcycle or the siren. 4. Using the supplied mounting template, scribe four drill position marks at the selected mounting location. CAUTION To avoid damage when drilling, ensure that both sides of mounting surface are clear of any parts or wires

1. Decide how far you would like to lower your bike. Refer to the hole-index chart in these instructions to determine the proper mounting location holes for the drop you want to achieve. 2. Secure motorcycle to bike lift and raise the motorcycle so the rear wheel is unweighted. 3. For easiest access to the linkage remove the tool kit holder from the left side of the bike. 4. Loosen and remove the two self-locking nuts and flat washers from connecting arm bolts from the left side of the motorcycle. 5. Slide connecting arm bolts out (it may be necessary to push bushing back to the left side to allow bolt head to drop below frame. Reinstall in the same manner). Replace stock connecting arms with your new Baron connecting arms. The end with the single hole goes down and attaches to relay arm. The end with three holes goes up and attaches to the frame. Use the hole that lowers the rear your chosen amount. Reinstall bolts, washers and nuts. Torque the two connecting arm nuts to 35 foot-pounds (48 Nm). Remove motorcycle from lift. NOTE : We recommend that you set the shock spring preload to a higher setting, especially if the motorcycle will be used for carrying a passenger or heavy loads.

REMOVAL 1. Place suitable blocking under frame to raise front wheel several inches off the floor. For best results, use a hydraulic center stand on a level surface. 2. Refer to the appropriate Service Manual and remove the front forks. 3. Move forks to bench area. Place suitable drain pan on floor beneath a vise. INSTALLATION Fork Disassembly 1. See Figure 6. Remove nuts (U), lockwashers (T), flat washers (S) and axle holder (R) from studs at end of fork slider. 2. See Figure 1. Obtain FORK TUBE HOLDER (HD-41177) and proceed as follows: a. Clamp end of tool in vise (1) in a horizontal position with plastic knobs facing toward you. b. With the fork cap bolt topside, clamp fork tube between rubber pads (2) on inboard side of tool. Tighten knobs (3) until fork tube is securely held. NOTE Refer to Figure 6 for Steps 3-17. 3. Remove fork cap bolt (A) from fork tube plug. Remove quad ring seal. Save bolt but discard quad ring seal. 4. Using wrench flat, slowly unthread fork tube plug (B) from fork tube (G). Be aware that fork tube plug is under spring pressure, so have a firm grasp on plug as the last thread is turned. 5. Remove fork spring (1) from fork tube. 6. Remove fork assembly from fork tube holder. 7. Turning fork upside down, drain fork oil into drain pan. For best results, slowly pump fork tube and slider at least 10 times. 8. Install fork spring back into fork tube. 9. Place a shop rag on the floor, and turning fork assembly upside down, press end of spring against rag. While compressing spring to prevent rotation of damper tube, remove screw and washer (Q) from end of fork slider. Use air impact wrench for best results. 10. Remove and discard fork spring. 11. Remove and save blow valve (E). 12. Remove damper tube (2). 13. Remove rebound spring (F) from damper tube. 14. Using pick tool, remove retaining clip (H) between fork slider and fork tube. 15. Remove fork tube (G) from fork slider. Slide fork tube gently in a slide hammer motion against the slider to remove the seals and bushing from slider. 16. Slide fork oil seal (I), slider spacer (J) and slider bushing (K) off end of fork tube (G). 17. Remove the lower stop (L). Fork Assembly NOTE Refer to Figure 6 for the following procedure. 1. Obtain new Damper Tube (2) from kit and install rebound spring (F) over the lower end. 2. With the wear ring topside, slide new damper tube into fork tube, so that tube end drops through hole at bottom of fork tube (G). Install lower stop (L) on the lower end of damper tube. 3. Install fork slider (O or N) in fork tube holder. Slide fork tube into fork slider. 4. If necessary, obtain new slider bushing (K) (45940-84, not included). Coat slider bushing ID with clean fork oil. Slide slider bushing (K) down fork tube. 5. Slide slider spacer (J) down fork tube until it contacts slider bushing. 6. Obtain new fork oil seal (I) (45875-84A, not included). Coat fork oil seal ID with clean fork oil. With the lip garter spring side facing down (toward the fork slider), slide oil seal down fork tube until it contacts slider spacer title_tag=

Installation NOTE See Service Parts Ilustration. When installing Tour-Pak to Rack in the following Steps, note that holes on Rack provide two positions for mounting Tour-Pak to desired location. 1. Place Tour-Pak on support tube and open lid. NOTE In the following Step, the longer bolts (Item 7), are used for King and Chopped Tour-Paks while the shorter bolts (Item 6) are used for Leather Tour-Pak. 2. See Service Parts Illustration. Obtain bolt (6 or 7), two flat washers (4), concave spacer (5) and hex lock nut (3) from kit. Align rear center hole in Tour-Pak with same hole in support tube (9). Slide bolt with flat washer through Tour- Pak, through support tube, then through concave spacer (with concave side facing surpport tube). At bottom of support tube, install washer and nylock cap nut (3). With concavity on spacer inline with the rail, hold nut and tighten bolt until snug. 3. See Service Parts Illustration. Obtain bolt (6 or 7), flat washers (4), concave spacer (5) and hex Nylock nut (3) from kit. Align the remaining four holes in Tour-Pak over holes in solo rack. Slide bolt with flat washer through Tour- Pak, through support tube (9), then through concave spacer (5) (with concave side facing up) and Solo Rack hole. At bottom of Solo rack, install washer and nylock cap nut (3). With concavity on spacer inline with the rail, hold nut and tighten bolt until snug. Always install the mounting bolts from inside the Tour- Pak. If the bolts are installed upside down, then the ends of the bolts can tear the molded liner and scratch objects, such as helmets, stored inside the Tour-Pak. 4. Repeat Step 3 and install hardware to the remaining three holes in Tour-Pak and mounting rack

LEFT GRIP REMOVAL AND INSTALLATION 1. See Figure 1. Using a T27 TORX® drive head, remove the two screws with flat washers securing the handlebar clamp (3) to the clutch lever bracket. Remove the clamp, and position the clutch hand lever assembly away from the handlebar. 2. Using a T25 TORX drive head, loosen but do not remove the upper and lower switch housing screws (1). 3. Remove the end cap from the existing left hand grip if so equipped. With “glueless” grip: Remove the grip from the han- dlebar. With glued grip: Remove the grip by carefully cutting it away from the handlebar using a sharp blade or knife. NOTE Make sure that the handlebar surface and the inside of the new grip are smooth, dry and thoroughly cleaned of all dirt or adhesive residue. Do not lubricate left handlebar grip before installation. Lubricating grip can cause it to come off while riding, which could result in loss of control and death or serious injury. (00315a) 4. Position the new left grip (4) so the larger diameter portion of the flange (5) is at the bottom. Push the grip fully onto the handlebar. 5. Fit the grooves (2) on the outboard side of the upper and lower switch housing over the flanges on the end of the grip, then loosely fasten the two screws. 6. Position the clutch hand lever assembly inboard of the switch housing assembly, engaging the tab on the lower switch housing in the groove at the bottom of the clutch lever bracket. 7. Align the holes in the handlebar clamp with those in the clutch lever bracket, and loosely fasten the two screws with flat washers. Adjust the switch housing and clutch hand control position for rider comfort. 8. Using a T27 TORX drive head, tighten first the upper, then the lower handlebar clamp screws to 60-80 in-lbs (6.8- 9.0 Nm). 9. Using a T25 TORX drive head, tighten first the lower, then the upper switch housing screws to 35-45 in-lbs (4.0-5.1 Nm)

Removal (Left and Right Forks) 1. Place suitable blocking under frame to raise front wheel several inches off the floor. For best results, use a hydraulic center stand on a level surface. 2. Refer to Touring Model Service Manual and remove front wheel, fender and brakes. 3. Refer to Touring Model Service Manual and remove headlamp nacelle. 4. Loosen fork cap bolt from fork tube plug at top of fork tube, but do not remove. 5. See Figure 1. Standing at front of vehicle, loosen pinch bolt (with lockwasher) on right side of lower fork bracket, but do not remove. 6. Spray glass cleaner on fork tube above the rubber fork stop. After lubricating surfaces, move fork stop up fork tube until it contacts bottom of upper fork bracket. 7. Holding fork slider to prevent fork from dropping, remove fork cap bolt from fork tube plug. Slide fork tube down and out of upper fork bracket, fork stop, lower fork bracket and slider cover. 1 WARNING 1 WARNING 1 WARNING 1 of 5 ® Kit Number 54614-05 Figure 1. Move forks to bench area. Place suitable drain pan on floor beneath vise. 10. Repeat Steps 2-6 to remove left fork. Left And Right Fork-Disassembly 1. Remove nuts, lockwashers, flat washers and axle holder from studs at end of fork slider. 2. See Figure 2. Obtain FORK TUBE HOLDER (Part Number HD-41177) and proceed as follows: a. Clamp end of tool in vise in a horizontal position with plastic knobs facing toward you. b. See Figure 3. With the fork cap bolt topside, clamp fork tube between rubber pads on inboard side of tool. Tighten knobs until fork tube is securely held. 3. Remove fork cap bolt from fork tube plug. Remove quad ring seal. Save bolt but discard quad ring seal. 4. Using wrench flat, slowly unthread fork tube plug from fork tube. Be aware that fork tube plug is under spring pressure, so have a firm grasp on plug as the last thread is turned. 5. Remove fork spring from fork tube. 6. Remove fork assembly from fork tube holder. 7. Turning fork upside down, drain fork oil into drain pan. For best results, slowly pump fork tube and slider at least 10 times. 8. Install fork spring back into fork tube. 9. Place a shop rag on the floor, and turning fork assembly upside down, press end of spring against rag. While compressing spring to prevent rotation of damper tube, remove 6mm screw from end of fork slider. Use air impact wrench for best results. 10. Remove and discard fork spring. 11. Remove and discard damper tube. 12. Remove wear ring and rebound spring. Discard rebound spring. Do not expand or stretch retaining clip to remove from fork tube or clip may become bent or distorted. 13. Using pick tool, remove retaining clip between fork slider and fork tube. 14. Remove fork tube from fork slider. NOTE To overcome any resistance, use the fork tube as a slide hammer, that is, first push fork tube into fork slider and then pull it outward with a moderate amount of force. Repeat this sequence until fork tube separates from fork slider. 15. Slide fork oil seal, slider spacer and slider bushing off end of fork tube. Discard fork oil seal and slider bushing. 16. Remove the lower stop. Right and Left Fork-Assembly Exercise caution to avoid scratching or nicking fork tube. Damaging tube can result in fork oil leaks after assembly. 1. See Service Parts Illustration. Obtain new Damper Tube (Item 7, Part Number 46532-04) from kit. Obtain new Rebound Spring (Item 8, Part Number 46273-02) from kit and install on opposite end. Install wear ring removed in step 12. 2. With the wear ring topside, slide new damper tube into fork tube, so that tube end drops through hole at bottom of fork tube. Install lower stop at end of damper tube. 3. Install fork slider in fork tube holder. Slide fork tube into fork slider. 4. If necessary, obtain new slider bushing (14) (Part Number 45940-84, not included). Coat slider bushing ID with clean fork oil. Slide slider bushing down fork tube. 5. Slide slider spacer down fork tube until it contacts slider bushing.

Align the holes in the handlebar clamp with those in the clutch lever bracket, and loosely fasten the two screws with flat washers. Adjust the switch housing and clutch hand control position for rider comfort. 8. Using a T27 TORX®drive head, tighten first the upper, then the lower handlebar clamp screws to 60-80 in-lbs (6.8-9.0 Nm). 9. Using a T25 TORX®drive head, tighten first the lower, then the upper switch housing screws to 35-45 in-lbs (4.0-5.1 Nm). Remove and Install the Right Grip 1. Refer to the RIGHTHANDLEBARSWITCH section of the service manual for removal of the switch housing assembly. This is necessary to access the throttle cables. 2. Refer to the THROTTLECONTROL section of the service manual to disconnect the throttle cables and remove the existing right grip/throttle sleeve assembly. After removal, make sure that the handlebar end is clean and smooth. 3. Follow instructions in the service manual to install the new right grip/throttle sleeve to the handlebar and connect the throttle cables. 4. Verify that the right grip/throttle sleeve rotates and returns freely and does not bind on the handlebar or switch housing.

INSTALLATION Removing Outer Fairing 1. Standing at the front of the vehicle, use a T-27 TORX® drive head to remove the three outer fairing screws (with flat washers) just below the windshield. 2. Moving to the inner fairing side, use a T-27 TORX drive head to remove the two fairing screws just above the wind deflectors on the left and right side. 3. Turn the handlebar to the right and remove the outer fairing screw (reach in below the fairing cap). Turn the handlebar to the left and remove the fairing screw on the opposite side. 4. Tilting the outer fairing toward the front, squeeze the two external tabs to remove the wire connector at the back of the headlamp assembly. 5. Lift the fairing (with headlamp assembly) off the motor- cycle. NOTE Since the outer fairing screws hold the windshield in place, the windshield may fall to the floor if not removed. 6. Remove the Windshield. Installing Mirrors 1. See Figure 1. Place template on inside of fairing as shown to locate mounting holes for mirror. 2. Begin by drilling a 1/8 inch pilot hole at each location marked on the template. For the center hole (2) where the 3/8 inch threaded stud passes through the fairing use a 13/32 inch diameter twist drill to drill the hole to its final size. For the alignment hole (1), use a 7/32 inch diameter twist drill to drill the hole to the final size. 2 1 is 02115 1.7/32 inch hole location 2.13/32 inch hole location Figure 1. See Figure 3. Place mirror (2) in position and install backing plate (4) with the raised post (B) (with the L and R marking) toward the nut surface. Install the flange nut (6) and tighten nut to 20-30 in-lbs (2.3-3.4 Nm). 4. See Figure 2. Position the mirror so the round auxiliary mirror is in the upper inside corner position. 5. Repeat for right side
