1) Start with a cold motorcycle, and remove the seat (see owners manual for seat removal instructions). 2) Locate a suitable place for your new PowerCard: It is generally velcroed or zip tied under the seat or behind cowling, check for the easiest mounting and wire routing. Often it is easier to place the card in the desired location, and then pull wires from there, rather than connecting the wires and trying to work the PowerCard backward. (In a 2004 Yamaha R6 for example, it is easiest to mount the card, then route connectors one by one through to the engine compartment.) 3) Disconnect the battery ground. Battery may need to be removed to aid in installation (2006 Yamaha R1 for example). 4) Remove the fuel tank and necessary cowlings – many tanks can simply be rotated up and away to allow access to the fuel injector connectors. Secure the tank. Be careful to prevent fuel spills if fuel line removal is necessary – use the quick-disconnect fittings if your motorcycle is so equipped. (see owners manual for tank removal instructions) a. Note: ZX10 installation also requires removal of the stock air box. Before an injector cleaning is performed, it is recommended that the following items be cleaned with Toyota Throttle Plate Cleaner (P/N 00289-1TP00): Idle air control device Throttle plate (both sides if possible) Throttle body B. Bring the engine to operating temperature. C. Disconnect the fuel pump electrical connector. D. Start the engine. After the engine has stalled, turn the ignition switch OFF. E. Disable the fuel return line by blocking the line or installing the appropriate plug in the return outlet, if applicable. NOTE: Do NOT clamp plastic lines. F. Install the device adapter to the fuel line and then secure the swivel fitting on the end of the hose. G. Make sure the ball valve on the device is turned OFF (valve handle is crosswise to device). Screw the can of EFI cleaner (P/N 00289-1PF14) onto the device can adapter. H. Open the valve on the device, start the vehicle, and allow it to run until the engine stalls. I. Turn the ball valve OFF and remove the empty can. J. Place a shop towel over the can adapter and slowly open the ball valve to depressurize the system. K. Remove supply and return line adapters, reconnect vehicle fuel supply and return lines (replacing any fuel line gaskets and seals), and connect the fuel pump electrical connector. L. Before starting the vehicle, pressurize the fuel system and check for leaks. Run the engine for 4 – 5 minutes, and then snap the throttle several times to dislodge any carbon that may remain in the system.

FUEL PUMP The electric fuel pump is mounted at the bottom of the fuel tank, which consists of the armature, magnet, impeller, brush, check valve and relief valve . The ECM controls its ON/OFF operation as controlled under the FUEL PUMP CONTROL SYSTEM . When electrical energy is supplied to the fuel pump, the motor in the pump runs and together with the impel- ler . This causes a pressure difference to occur on both sides of the impeller as there are many grooves around it . Then the fuel is drawn through the inlet port, and with its pressure increased, it is discharged through the outlet port . The fuel pump has a check valve to keep some pressure in the fuel feed hose even when the fuel pump is stopped . Also, the relief valve is equipped in the fuel pump, which releases pressurized fuel to the fuel tank when the outlet of the fuel pressure has increased up to 450 -600 kPa (4.5- 6.0 kgf/cm2,64- 85 psi) . Relief valve Brush , ∎ I,’ Check valve Magnet L Armature When the impeller is driven by the motor, pressure differential occurs between the front part and the rear part of the blade groove as viewed in angular direction due to fluid friction . This process continuously takes place causing fuel pressure to be built up . The pressurized fuel is then let out from the pump chamber and discharged through the motor section and the check valve . FUEL SYSTEM AND THROTTLE BODY 5- 3 Inlet port I I Impeller 5-4 FUEL SYSTEM AND THROTTLE BODY FUEL PRESSURE REGULATOR The fuel pressure regulator consists of the spring and valve . It keeps absolute fuel pressure of 300 kPa (3.0 kgf/cm2,43 psi) to be applied to the injector at all times . When the fuel pressure rises more than 300 kPa (3 .0 kgf/cm2, 43 psi), the fuel pushes the valve in the regulator open and excess fuel returns to the fuel tank . 90 Spring 02 Valve FUEL INJECTOR The fuel injector consists of the solenoid coil, plunger, needle valve and filter . It is an electromagnetic type injection nozzle which injects fuel in the throttle body according to the signal from the ECM. When the solenoid coil of the injector is energized by the ECM, it becomes an electromagnet and attracts the plunger. At the same time, the needle valve incorporated with the plunger opens and the injector which is under the fuel pressure injects fuel in conic dispersion . As the lift stroke of the needle valve of the injector is set constant, the volume of the fuel injected at one time is determined by the length of time during which the solenoid coil is energized (injection time)

NOTE: The fuel delivery pipe assembly can be removed from the throttle body without removing the throttle body assembly from the motorcycle. 1) Refer to section 6 of the service manual to remove the fuel tank and the air cleaner box. Place shop rags over the bore of each throttle body to prevent anything from falling into the engine through the throttle bodies. 2) Remove the wire harness clamp, disconnect the fuel injector couplers A and move the harness aside. 3) Remove the four fuel delivery pipe assembly mounting screws and remove the fuel delivery pipe assembly. 4) Replace the o-rings and seals with the new parts supplied in the kit (apply a small amount of engine oil to the o-rings and seals to ease the installation of the injector). To prevent damage to the o-rings or seals, don’t turn the injector when pushing it into the fuel delivery pipe and throttle body respectively. Install the new fuel delivery pipe assembly in the reverse order of removal. 5) Connect the fuel injector couplers A and clamp the injector harness to the fuel delivery pipe. DO NOT overtighten the harness clamp. 6) Connect the fuel tank, remove the shop rags from over the bore of each throttle body, and run the engine, checking for fuel leaks. DO NOT reuse the original fuel hose connector retainer. Confirm that the fuel hose connector has completely seated and locked (clicked) into position before turning on the ignition switch. 7) Refer to section 6 of the service manual to install the air cleaner box and the fuel tank. 8) Test ride the motorcycle to confirm proper operation. Installation R1200 C -Removethechrome right air filter cover. Release the brake fluid reservoir from its mount. Follow the oxygen sensor lead from the exhaust to the connector. It is mounted to the back of the brake fluid reservoir mounting bracket with cable ties. Cut the cable ties to release the connector from the bracket. Gently pull the connector apart. Insert the male O2 connector from the R259 into the oxygen sensor lead. Connect the female side of the R259sO2 connector to the bike’swiringharness side. Make sure both sets of connectors are fully seated. Cable tie the sensor lead connector back to the bracket and tuck the other O2 connector under the front of theairhorn. -Depressthe retaining bail on the right fuel injector connector and gently pull off the connector. Install this connector on the male R259 injector lead. Install the remaining R259 connector on the right injector. -Connecttheground lead by removing the allen screw (5mmhex) that secures theairboxtothe frame. Place the screw through the lug on the ground lead and reinstall and tighten the screw. Go to section 3 and verify power-up. Tuck the wiring below and behind theairhornand cable tie as necessary. Using the supplied velcro, attach the controller box to the top of theairhorn. Reinstall the brake fluid reservoir in its mount and reinstall the side-cover. Seethe Techlusionwebsite for more detail. Installation R850, R1100, R1150, R1100S -Refertothe appropriate BMW service guides and remove the fuel tank. On some models it maybe possible to have an assistant lift the tank up and to the left to expose the oxygen sensor connector, without fully disconnecting the tank. Locate the oxygen sensor connector by following the lead from the exhaust system. It will be cable tied to the right frame backbone. Cut the retaining cable ties and pull the connector away from the frame. Open the connector and insert the male R259 O2 connector into the oxygen sensor lead, and the female to the bike’swiringharness. Cable tie these back to the right frame backbone. -Routethe R259 wiring harness down the right frame, in-between the battery tray and the rear fuel tank mount. Using the supplied velcro attach the R259 to theairboxlid. Locate the lead on the right fuel injector, and while depressing the locking bail on the connector, gently pull the leadoff. Install this lead on the R259 male injector connector; install the remaining connector on R259 harness to the right injector. Make sure all of the connectors are fully seated. Cable tie any excess wiring away from the fuel lines and throttle mechanism. -Connecttheground lead to the battery negative terminal or an alternate good ground. -Re-install the fuel tank. Make sure the fuel lines are connected and their routing is correct. Insure that both throttle cables are correctly seated in their adjusters on the throttle bodies, and that nothing interferes with the throttle mechanisms on either throttle body. Turn the key on and allow the fuel system to pressurize. CHECK FOR ANY FUEL LEAKS and repair as necessary. Go to section 3 to verify power-up. Re-install any other bodywork removed. 9. Mount Motoworks FMI to plastic underneath the seat using Velcro. (figure 9) 10. Run Wires along either side of the sub frame as shown in figure 11. 1) Remove the passenger seat or solo seat cover section. 2) Remove the main seat. 3) Remove the fuel tank shell and prop the front of the fuel tank up. 4) Disconnect the fuel injector connector shown in Fig. A. This connector is located on the backside of the frame towards the bottom of the fuel tank. There are two connectors side by side, disconnect the one on the left. 5) Plug the connectors from the Power Commander in line of these connectors. (Fig. B) 6) Disconnect the rear brake light connector. (Fig. C) Plug the connectors from the Power Commander in line of these connectors. (Fig. D). 7) Connect the ground wire from the Power Commander to the negative side of the battery (Fig. E). 8) Mount the Power Commander in the rear trunk area using the supplied velcro strips. 9) Reinstall the fuel tank and its shell. 10) Reinstall main seat and passenger seat/solo cover
