If your inspection identifies a crack or cracks in or on either Left or Right lower crossmember frame welds, STOP – call your DSM or TechLine for further instructions. • If your inspection reveals no cracks, proceed to REPAIR PROCEDURE. NOTE: Verification of repair can also be found in the Dealer Responsibility Report and on the Honda Interactive Network (iN). If you have any questions about verification, please contact TechLine before proceeding. IMPORTANT: For complete Dealer and Welder Repair procedures, refer to the following items: • 2002-2003 GL1800/A Frame Weld Safety Recall Dealer Booklet (S0510) • Frame Weld Inspection Chart (S0513) You MUST provide your TIG welder with the following items: • 2002-2003 GL1800/A Frame Weld Safety Recall Welding Manual (S0511) • Welding Template Box (S0512) All of the above items were shipped to you with this Service Bulletin. If you need additional copies of the Dealer Booklet , Welding Manual , Welding Template Box , or Frame Weld Inspection Chart , you may order them at no cost from DDS at (440) 572-0725. For your reference, a brief repair procedure overview is provided below. Disassembly Overview You will be removing the following components from the vehicle as instructed in the Dealer Booklet : • Handlebar weights • Rear view mirrors • Swingarm pivot covers • Rider foot pegs • Seat • Side covers/Engine side covers • Fairing pockets • Fairing molding • Meter panel • Top shelter • Battery • Fuel tank • Main wiring harness ground • Front lower fairing • Front exhaust pipe protector • Muffler/exhaust pipe • Antenna Whip(s) • Coolant reserve tank • Center stand NOTE: You will need to remove any accessories that may contact the ground during the Welding and Re-assembly procedures. IMPORTANT: You MUST cover the following with RED duct tape for welder identification pur- poses: • Negative (-) and positive (+) battery cables • Fuel return hose end • Fuel feed hose end • Main wiring harness ground • Alternator • Exhaust ports Welding Overview A qualified TIG welder will weld the frame following the procedures in the 2002-2003 GL1800/A Frame Weld Safety Recall Welding Manual . Re-assembly Overview You will be inspecting the new TIG welds, painting the frame, and re-assembling the vehicle as detailed in the Dealer Booklet and Frame Weld Inspection Chart (S0513)

Put the motorcycle on a stand so the rear wheel is clear of the ground. Make sure it’s steadily fixed so it will not fall over. 2 Remove the seat (2 screws from below) and loosen the six screws (four rear and two front) holding the fuel tank. The tank side covers must be loosened as well. 5 Remove the lower shock absorber mounting bolt from the triangle link. 6 Lower the shock absorber and turn it slightly so that it is possible to remove the horizontal attachment bolt. 7 Lift the rear end of the motorcycle enough to make removal of the shock absorber rearwards possible. 8 Attach the Öhlins shock absorber in reverse or- der. 9 Mount the upper and lower shock absorber bolts. 10 Attach the pre-load adjuster to the rear foot rest bracket on the right side of the motorcycle

Starting & Stopping the Engine Always follow the proper starting procedure described below. Your CRF can be started with the transmission in gear by pulling in the clutch lever before operating the kickstarter or start button. Preparation Make sure that the transmission is in neutral. Turn the fuel valve ON. Fuel Valve Starting Procedure Always follow the proper starting procedure described as follow. 5. Warm up the engine; don’t operate the throttle. 6. About 15 seconds after the engine starts, push the choke knob back all the way to fully OFF. If idling is unstable, open the throttle slightly. Extended use of the choke may impair piston and cylinder wall lubrication and damage the engine. HighAirTemperature 35°C (95°F) or above 1. Turn the fuel valve (1) ON. 2. Do not use the choke. 3. Keep the throttle fully closed. 4. Start the engine following step 4 under “Normal Air Temperature.” LowAirTemperature 10°C (50°) or below 1. If the temperature is below 32°F (0°C), open the throttle two or three times. (The engine requires a richer mixture for starting in cold weather. When the throttle is so opened, the accelerator pump will feed extra fuel to the cylinder, thereby facilitating starting in cold weather.) 2. Follow steps 1-5 under “Normal Air Temperature.” 3. Continue warming up the engine until it runs smoothly and responds to the throttle when the choke knob is pushed back all the way to fully OFF. Extended use of the choke may impair piston and cylinder wall lubrication and damage the engine. (cont’d) NOTICE NOTICE Basic Operating Instructions 15 (1) fuel valve The three-way fuel valve is used to control the flow of fuel from the fuel tank to the carburetor. ON -Turning the fuel valve ON before attempting to start the engine allows fuel to flow from the fuel tank to the carburetor. OFF -Turning the fuel valve OFF prevents the flow of fuel from the fuel tank to the carburetor. RES -Turning the fuel valve to RES allows fuel to flow from the reserve fuel supply to the carburetor. (1) fuel valve (2) choke knob Check the engine oil, transmission oil and coolant levels before starting the engine (pages 44,47,48). To restart a warm engine, follow the procedure for”High Air Temperature.” NormalAirTemperature 10°C-35°C (50°F-95°F) 1. Turn the fuel valve (1) ON. 2. Front and Rear Brake. Check brake action. Check pucks to see that they are not over worn. There should be visible brake material on both sides of the brake disc. See Section 6. Fuel Tank. Check fuel level. Fill as necessary. Use super unleaded for altitudes above 10,000 ft. Engine Oil. The engine holds .6 qt. of SAE10W30/40 motor oil. Fill to the dipstick “full” line. Miter Box and Transmission. They are fi lled at the factory and need not be checked at the start. The miter box should have 2.5 oz. of EP 80W90 gear lube oil. The transmission takes 6 oz. of EP 80W90 gear lube oil. The transmission has a fi ll to plug near the bottom of the transmission( shown on page 46). There is no fi ll level for the miter box. Over fi lling of either the miter box or transmission will result in leakage. Throttle. Check for proper throttle cable operation. Look for smooth response to twist action. Wheels and Tires. Check Tire pressure, wear and damage. Fittings and Fasteners. Check all fi ttings and fasteners. Drive Chains. Check chains for tension and lubrication. Adjust tension for 1/2″ – 3/4″ defl ection at mid point. Engine Manual. Read your engine manual completely and follow all instructions

1. Remove the fuel tank using the procedure in the Service Manual. However, do not remove the fuel valve from the fuel tank. 2. Drain the fuel into an approved container. 3. Remove the four screws and diaphragm cover. NOTE: The diaphragm cover is under spring pressure. Do not lose the spring or screws. The countermeasure part has a paint mark near the air vent hole. 4. Replace the diaphragm, spring, cover, and screws with new parts included in the kit. Install the new diaphragm with the plastic retainer facing the diaphragm cover. NOTE: Make sure the air vent hole is facing downward towards the ground. 5. Reinstall the fuel tank using the procedures in the Service Manual. 6. Refill the fuel tank. This type of engine requires a mixture of petrol and oil. To ensure the correct working of the engine, the following are recommended: – Use high quality petrol, with an octane rating equal to or above 90 (RON + MON)/2 or 98 (RON). – Use 2T synthetic oil. Warning: – If the recommended oil is not available, use semi-synthetic oil. – Do not mix different oil-types. Mixture ratio: oil, 1.5% of petrol volume (50 parts petrol to every 0.75 part oil). Note: we recommend first preparing the mixture in a suitable container and then filling the fuel tank. Fuel tank This has a rapid access cap A and a vent hose B to allow gases produced in the tank to escape. – To open the cap, lift the clip in the direction shown by the arrow and turn to the left. Warning! Regularly check the cap seal and vent hose to ensure they are leak proof. Risk of spillage. -10- 3 2 Reserve Open Closed Fuel tap This has three positions: open, closed and reserve. The diagrams below show the position of tap A for each case. Before operating the motorcycle: * Check the fuel tank breather hose connection. * Check the fuel tank breather hose for cracks or damage, and replace it if damaged. * Make sure that the fuel tank breather hose is not blocked, and clean it if necessary.
