Cut-off the saddlebag support tubes where the vertical tube meets the angled tube in the front and back. All you want left is the tour pack support. Loosen tour pack support at bottom bolts, remove top bolts, and then lift up a little. This allows the body to go under the support. If you have the fuel tank: Secure the two black control boxes, facing each other, one on top of the other. Secure to frame using the green ground wire hole at center of frame. Use the 2 ¼”
spacer tube and long screw provided to hold them together. If no fuel tank: leave rear half of fender in place Install machined studs in the swing arm pivot hole with some blue Locktite on them. This provides a 5/8” stud on the side of the frame for the suspension side plates. Screw in until flush with frame. Remove the 6mm bolts from the exhaust heat shield on the outside of the frame rail. nInstall the shock replacement bars on the top shock stud and re-install bolts, leave bars hanging loose for now. Install air-compressor relocation bracket (1 ½” x 4″ w/ 3 holes) and remount compressor. After
mounting, secure the compressor to the bracket with a wire tie.

Break-in of this camshaft is important and you should adhere to all of the following instructions. It is also very important to use plenty of engine assembly lubricant, recommended is Coastal Engine Assembly Lube or Clevite 77, both are available from most automotive supply companies. We recommend you change the engine oil before the initial start-up of the engine after the assembly. Then change the oil again after the break-in of the cams to remove the excess
phosphate from the coated cams. These steps will help ensure that the camshaft breaks-in properly and that you have a long lasting product. Using full synthetic engine oil during break-in is not recommended but, is OK to use after the one-hour break-in period is over. Following a regular maintenance schedule is the best way to ensure durability and performance over the long run. Cleanliness is always a good place to start. Make sure the motorcycle is cleaned thoroughly before you start. It would be advisable to use an engine degreaser on the frame and the engine. Remove the fuel tank and thoroughly clean the inside of the frame rails, around the carburetor, and behind the radiators. Be sure to remove the ignition coil assembly and using high-pressure air, clean the spark plug hole out before the plug is removed. This will ensure a clean engine during the assembly process and less of a chance of thread damage and/or dirt contamination in the engine during reassembly

Place the motorcycle on a secure stand. 2.Remove the fuel tank and radiator shrouds. 3.Remove the front number plate if CDI unit is located behind number plate. 4.Remove CDI Ground from coil. 5. Remove Old CDI.b6. Remove ignition cover. 7. Use an electric, pneumatic impact to remove flywheel nut. 8. Use flywheel puller to remove flywheel. Thread the flywheel puller into the flywheel by turning the puller counter clockwise (left hand thread). Turn flywheel puller center nut clockwise with an impact set to low to remove flywheel. 9. Remove 2 bolts that secure the stator. 10. Remove stator. 11. Install new stator by aligning the index mark on the lower stator plate with the index mark on
the left crankcase. 12.Install and tighten stator bolts to 9 ft-lbs. (1.2 bkg-m). 13. Install new flywheel and tighten flywheel nut to 40ft-lb (5.5 kg-m). 14. The pulser gap is preset to .012”. If you have trouble starting you bike after installation confirm the gap between the pulser and the ignition trigger on the flywheel is .012”. Use a good/no good
technique when checking and adjusting the gap. The largest feeler that will fit without forcing the feeler into the gap is the current gap

Before an injector cleaning is performed, it is recommended that the following items be cleaned with Toyota Throttle Plate Cleaner (P/N 00289-1TP00): Idle air control device Throttle plate (both sides if possible) Throttle body B. Bring the engine to operating temperature. C. Disconnect the fuel pump electrical connector. D. Start the engine. After the engine has stalled, turn the ignition switch OFF. E. Disable the fuel return line by blocking the line or installing the appropriate plug in the return outlet, if applicable. NOTE: Do NOT clamp plastic lines. F. Install the device adapter to the fuel line and then secure the swivel fitting on the end of the hose. G. Make sure the ball valve on the device is turned OFF (valve handle is crosswise to device). Screw the can of EFI cleaner (P/N 00289-1PF14) onto the device can adapter. H. Open the valve on the device, start the vehicle, and allow it to run until the engine stalls. I. Turn the ball valve OFF and remove the empty can. J. Place a shop towel over the can adapter and slowly open the ball valve to depressurize the system. K. Remove supply and return line adapters, reconnect vehicle fuel supply and return lines (replacing any fuel line gaskets and seals), and connect the fuel pump electrical connector. L. Before starting the vehicle, pressurize the fuel system and check for leaks. Run the engine for 4 – 5 minutes, and then snap the throttle several times to dislodge any carbon that may remain in the system.

FOR VEHICLES EQUIPPED WITH A CATALV`|1C CONVERTER CAUTION: ll large amount of unbumed gasoline flows Into the converter, It may overheat and create a flre haz- ard. To prevent this, observe the followlng precautions and explain them to your customer. (a) Use only unleaded gasoline. (b) Avoid prolonged idling. Avold running the engine at ldle speed for more than 20 minutes. (c) Avoid sparkjump test. (1) Perform spark jump test only when absolutely necessary. Perform this test as rapidly as possible. (2) Whlle testing, never race the engine. (d) Avold prolonged engine compression measurement. Engine compression tests must be done as rapidly as possible. (e) Do not run engine when fuel tank is nearly empty. This may cause the engine to mislire and create an extra load on the converter. (I) Avoid coasting with ignition tumed off.
(g) Do not dispose of used catalyst along with parts contaminated with gasoline or oil

CABLE ROUTING SPEC A Pass the right handlebar switch lead inside the front brake hoses and over the throttle cables. B Install the throttle cables to the hook so that the pulling side of the throttle cables is routed downward. C Pass the clutch cable through the guide. D Plastic locking tie shall be positioned at 10 mm (0.39 in.) below from the upper bracket. E Clamp the left handlebar switch lead to the front fork with the plastic locking tie and cut the tip of the tie. Clamp it to the protector section Set in the coupler between the head light’s hollow section and the duct. J Install the relay to the rib of the head light. (Location for the left and right relays is alternative.) K To the wire harness L To the front turn signal light (right) M Set the sub wire harness in the joint. N Do not catch the sub wire harness when the duct is assembled. O To the front turn signal light (left) P Point the tip of the plastic locking tie to the front side of the vehicle. Cut the tip leaving 2 X 10 mm (0.08 X 0.39 in). Q Point the tip of the plastic locking tie under the under bracket and rear side of the vehicle. Cut the tip leaving 2 X 10 mm (0.08 X 0.39 in) A Pass the main switch lead under the left handlebar switch lead and then to the right side of the vehicle. B Pass the throttle stop cable by the left side of the side stand switch lead, oil level switch lead, A.C. magneto lead and then to the right side of the vehicle. C Pass the fuel tank drain hose and fuel tank breather hose inside of the reservoir tank breather hose, reservoir tank hose and wire harness and then route it by the out side of the starter motor lead. D Pass the coolant reservoir tank hose outside of the fuel tank drain hose and fuel tank breather hose. E Pass the fuel tank drain hose, fuel tank breather hose through the clamp of the coolant reservoir tank

I Premix gasoline and oil in a ratio of   20:1 Prepare the fuel mixture in a clean container, and shake until thoroughly mixed before Flling the fuel tank. i Too much oil will muse excessive smoking and spark plug fouling. Too little oil will cause engine damage or premature wear. Mix fuel in a ratio of 20 parts gasoline to 1 part oil. I Vegetable oils separate from gasoline more easily than mineral oils, especially in cold weather. It is advisable to use mineral oil when ambient temperatures of below 0°C (32°F) are expected. I If the gasoline-oil mixture is left standing in a container for a long period of time, lubricity will deteriorate. Use the mixture within 24 hours. I Once an oil container is opened, the oil must be used within one month, since oxidation may occur. Do not mix vegetable and mineral oils. Gasoline is flammable and explosive under certain conditions. Always stop the engine and do not smoke or allow open flames or sparks near the motorcycle when refueling

ENGINE OIL Engine Oil Level Check Check the engine oil level each day before riding the motorcycle. The level must be maintained between the upper (2) and lower (3) marks on the dipstick (1). 1. Start the engine and let it idle for a few minutes. 2. Stop the engine and hold the motorcycle in an upright position on firm, level ground. 3. After a few minutes, remove the oil filler cap/dipstick, wipe it clean, and reinsert the dipstick without screwing it in. The oil level should be between the upper and lower marks on the dipstick. 4. If required, add the specified oil up to the upper level mark. Do not overfill. 5. Reinstall the oil filler cap/dipstick, check for oil leaks. CAUTION Running the engine with insufficient oil can cause serious engine damage. TYRES Proper air pressure will provide maximum stability, riding comfort and tire life. Check tire pressure frequently and adjust if necessary. NOTE Tire pressure should be checked before you ride while the tyres are cold. Select the right replacement tire in accordance with the following specifications: Cold tire pressures kPa ( kg/cm2, psi ) Front: 175 ( 1.75, 25 ) Rear : 225 ( 2.25, 33 ) Tire size Front: 2.75 – 17 41P Rear : 2.75 – 17 41P Check the tires for cuts, embedded nails, ore other sharp objects. See your authorized Honda Dealer for replacement of damaged tires or punctured inner tubes OPERATION PRE-RIDE INSPECTION WARNING If the Pre-ride Inspection is not performed, serious damage or an accident may result. Inspect your motorcycle very day before you ride it. The items listed here will only take a few minutes to check, and in the long run they can save time, expense and possibly you life. 1. Engine oil level – add engine oil if required. Check for leaks. 2. Fuel level – fill the fuel tank when necessary. Check for leaks. 3. Brakes – check operation. Adjust free play if necessary. 4. Tyres – check condition and pressure. 5. Drive chain – check condition and slack. Adjust and lubricate if necessary. 6. NOTE: The diaphragm cover is under spring pressure. Do not lose the spring or screws. The countermeasure part has a paint mark near the air vent hole. 4. Replace the diaphragm, spring, cover, and screws with new parts included in the kit. Install the new diaphragm with the plastic retainer facing the diaphragm cover. NOTE: Make sure the air vent hole is facing downward towards the ground. 5. Reinstall the fuel tank using the procedures in the Service Manual. 6. Refill the fuel tank
