1. Refer to Owners Manual to drain engine oil and remove oil filter. 2. See Figure 1. Remove oil feed hose (1) from oil pump. 3. Remove oil feed hose fitting from engine crankcase. Discard oil feed hose. INSTALLATION 1. See Figure 2 and Table 1. Apply Hylomar Gasket and Thread Sealant to threads of fitting (1) and install fitting to oil pump. 2. Apply Hylomar Gasket and Thread Sealant to threads of fitting (1) and install fitting to crankcase. 3. Tighten fittings to 55-65 in-lbs (6.2-7.4 Nm) . 1 2 3 1 is04015 1. Fitting 2. Remove two existing clips holding the clutch cable and wire harness from the left frame downtube. 8. See Figure 4 and Table 1. Position oil cooler clamps (7) in approximately the same position as the clips that were removed from the frame downtube. 9. Loosely attach oil cooler (4) to the clamps (7) using screws (9) and nuts (8). 10. Attach oil return hose (3) to the inboard connection of oil cooler (4) with worm clamp (5).

1. Place the motorcycle on its centerstand. Do this on a hard surface so the motorcycle will not easily tip. Do not do this on gravel or dirt. 2. Remove the air dam/lower cowl to gain access to the oil filter housing. Using a 12mm 6-point socket, remove the original oil filter bolt and housing. The engine will lose approx. ½ quart of oil when changing the filter. 3. Clean the engine surface behind the oil filter housing where the o-ring will seat. Install the adapter plate with the new o-ring supplied onto the threaded boss protruding from the engine with 0-ring side facing the engine. 4. Screw the hollow stud with the jam nut into the engine where the original filter bolt went. Note that the end with the longer portion of threads goes into the engine. Screw the stud in until it is finger tight. Check to be sure the o-ring on the back of the filter plate is sill in its groove. Tighten the jam nut with a 12″ crescent wrench. Be careful your wrench does not slip and marr the surface of the filter plate. Use approx. 15 to 20 lbs of force at the end of the wrench to tighten the stud. 5. YAMAHA VENTURES ONLY : The frame brace needs to be raised slightly to give you more clearance for a filter wrench when changing your filter in the future. This brace between the right & left frame rails directly over the filter. Loosen the four (2 per side) 8mm bolts (12mm wrench size) that have the long acorn nuts. After loosening the four bolts, you will notice that there is approximately ¼” slack in these bolts. Lift the brace up as far as possible & retighten the bolts. 6. Coat the new filter gasket with oil. Spin the new filter onto the adapter plate until the gasket makes contact, and then tighten ¾ of one turn. This must be done each time you install a new filter. Use a filter wrench if necessary. Be sure your filter is tight! 7. Add ½ quart of oil or change the oil if you desire. Start the engine. Allow it to run for 30 seconds or more. Rev the engine to 4,000 rpm for 20-30 seconds. Shut the engine off & check thoroughly for any oil leaks.

1. Refer to the Owner’s Manual and follow the instructions given to remove the maxi-fuse. 3 1 2 is02998 1. Transmission top cover screw (4) 2. Oil spout assembly screw 3. Upper bearing housing screw (2) Figure 1. Interface Cover Installation 2. See Figure 1. Remove and retain the four socket head cap screws (1) that fasten the front and right side of the transmission cover. See Figure 3. Obtain the chrome top interface cover (3) from the kit. NOTE The top interface cover can be carefully brought into position on top of the transmission housing from either the right or left side without removing or loosening any vehicle components. 3. Position the top interface cover over the transmission top cover. Loosely fasten the chrome cover to the top of the transmission housing with the screws removed in Step 2. 4. Obtain the chrome filler neck cover (4), 1/4-20 socket head screw (5), flat washer (6) and spacer (7) from the kit. Remove the oil level dipstick from the oil spout on the side of the transmission housing, wipe off and set it aside for later installation. NOTE Insert a clean shop rag into the oil spout opening while the dipstick is not installed. With the dipstick removed, small parts or other foreign material could fall into the transmission, leading to equipment damage or malfunction. 5. See Figure 1. Remove and discard the socket head cap screw (2) that fastens the oil spout assembly to the transmission housing. DO NOT remove the oil spout from the vehicle. 6. Place the flat washer over the threads of the new screw, and insert the screw into the unthreaded hole in the chrome filler neck cover. Place the spacer onto the screw threads. Apply a few drops of Loctite® 243 (Blue) to the screw threads, and position the chrome cover onto the oil spout on the transmission housing. Lubricate the filler neck gasket with soapy water to aid in installation. Tighten the screw to 84-132 in-lbs (9.5-15 Nm) . 7. See Figure 3. Obtain the chrome lower side interface cover (1), one #10-24 socket head screw (8) and one chrome flat washer (9) from the kit. NOTE For models with mid controls, the right-side rider footrest (foot peg) support bracket must be loosened to allow installation of the lower side interface cover. After the cover has been installed, tighten the footrest bracket attaching screws to 25- 35 ft-lbs (34-47 Nm) . 8. Position the cover around the chrome filler neck cover installed in Step 6. Loosely fasten the cover to the threaded hole in the filler neck cover with the screw and washer. 9. Obtain the chrome upper side interface cover (2), three #10-24 socket head screws (8) and three chrome flat washers (9) from the kit

1. Take off the Air fi lter cover by removing the Button head cap screw in the center. 2. Removed the fi lter element by taking out the three exposed Torx head cap screws. 3. Remove the breather hoses from the Cylinder head breather bolts by pulling on them. 4. Remove the three Bolts that secure the Backing plate to the Carburetor / Throttle body and the two Breather bolts that secure it to the Cylinder heads. 5. Remove the Backing plate and Gasket, on FI models the wiring mount clip should be carefully pulled out of the plastic housing. NOTE: Be sure that the gasket surface is clean and dry and that no gasket material remains stuck to it. 6. None of the OEM parts will be reused for this installation 1. For a clear understanding of this installation it is best to refer to the exploded view diagram while reading these instructions. 2. When installing or servicing the air cleaner, apply Loctite 243 (blue) to threads of all fasteners. 3. Loosely install the gasket (1) and carburetor / throttle body mount bracket (2) using the two cylinder head breather bolts (3) and cylinder head O-rings (4) NOTE: Make sure the gasket is installed in the correct rotation and right side up. The slightly smaller bleed hole should be in the top left hand corner. 4. Using the three 1/4″-20 x 1″ socket head cap screws (5) install the fi lter backing

REMOVING THE STOCK EXHAUST SYSTEM 1. Loosenthe right hand side footrest assembly. 2. Loosenthe two head pipes at the cylinder head. 3. Loosen the muffler clamps, located on the inlet end of the mufflers. 4. Remove the two nuts that mount the lower muffler to motorcycle. Keep the two mufflers bolted together as an assembly. 5. Lift the muffler assembly up to clear the studs from the mounting holes. Pull the mufflers off the head pipes and set them aside. 6. Remove the two flanged steel spacers from the hole in the rubber cushions, where the stock muffler assembly mounted. Reinstall the steel spacers through the backside of the rubber cushions so the flanged end of the spacers are on the backside of the cushions, opposite of there original position. 7. Remove the rear most heat shields from both of the head pipes and set them aside. 8. Remove the stock exhaust gaskets from the ends of both pipes. The Vance & Hines slip-on does not use a gasket at the slip joint . 9. Install the new muffler mounting bracket (stamped with the # 233 ) to the front side of the two holes with the rubber cushions the two of the 5/16″x 1 1/4″ bolt and two 5/16″ lock nuts (hardware supplied) through the two holes in the bracket that are spaced farthest apart. When mounted correctly, the bracket should bend up and out from the motorcycle

Gasket, Oring Hardening, shrinkage, or damage of both gaskets andO-rings after disassembly can reduce sealing performance. Remove old gaskets and clean the sealing surfaces thoroughly so that no gasket material or other material remains. Install new gaskets and replace used O-ringswhenre-assembling Liquid Gasket, Locking Agent For applications that require Liquid Gasket ora Locking agent, clean the surfaces so that no oil residue remains before applying liquid gasket or locking agent. Do not apply them excessively. Excessive application can clog oil passages and cause serious damage. Press For items such as bearings or oil seals that must be pressed into place, apply small amount of oil to the contact area. Be sure to maintain proper alignment and use smooth movements when installing. GENERAL INFORMATION 1-5 Before Servicing Ball Bearingand Needle Bearing Do not remove pressed ball or needle unless removal is absolutely necessary. Replace with new ones whenever removed. Press bearings with the manufacturer and size marks facing out. Press the bearing into place by putting pressure on the correct bearing race as shown. Pressing the incorrect race can cause pressure between the inner and outer race and result in bearing damage. Oil Seal, Grease Seal Do not remove pressed oil or grease seals unless removal is necessary. Replace with new ones whenever removed. Press new oil seals with manufacture and size marks facing out. Make sure the seal is aligned properly when installing. Apply specified grease to the lip of seal before installing the seal.

1. Remove all dirt, mud, dust and foreign material before removal and disassembly. 2. Use proper tools and cleaning equipment. Refer to the “SPECIALTOOLS” section. 3. When disassembling the machine, always keep mated parts together. This includes gears, cylinders, pistons and other parts that have been “mated” through normal wear. Mated parts must always be reused or replaced as an assembly. 4. During machine disassembly, clean all parts and place them in trays in the order of disassembly. This will speed up assembly and allow for the correct installation of all parts. 5. Keep all parts away from any source of fire. EB101010 REPLACEMENT PARTS 1. Use only genuine Yamaha parts for all replacements. Use oil and grease recommended by Yamaha for all lubrication jobs. Other brands may be similar in function and appearance, but inferior in quality. EB101020 GASKETS, OIL SEALS AND O-RINGS 1. Replace all gaskets, seals and O-rings when overhauling the engine. All gasket surfaces, oil seal lips and O-rings must be cleaned. 2. Properly oil all mating parts and bearings during reassembly. Apply grease to the oil seal lips.

INSTALLING THE CLUTCH : æ Install the bronze bushing, the clutch basket, the spacer washer and the clutch hub. Install the conical washer, apply thread locking material to the threads and install the nut. Use tool #R447 to hold the assembly and tighten the nut to 150 Nm . æ Soak the friction discs in engine oil prior to installation. Alternatively install a friction disc followed by a metal disc until they are all installed, the last disc to be installed will be a friction disc. Install the clutch actuating rod, the clutch lifter piece, the needle thrust bearing and the thrust washer. Install the pressure plate, the six springs, the six washers and the six screws. Tighten the screws to 11 Nm . Tool #R447

Do not use gasket sealer on the mating surfaces as the sealer could plug the oil passages. Install the clutch cover and tighten the twelve screws to 11 Nm . o INSTALLING THE CAM CHAIN DRIVE GEAR ON THE LEFT HAND SIDE OF THE CRANKSHAFT: æ Using a thermal heat gun, heat the cam chain drive gear to ≈ 100°C , install the gear on the LH side of the crankshaft after installing the key, install the circlip. Use care to avoid damage to the end of the crankshaft. Inspect: •transmission oil level Oil level low **Add sufficient oil ******************************** Transmission oil level steps: •Place the machine on a level surface. •Warm up the engine for several minutes and stop it. •Visually check the oil level through the level window *. NOTE: •Check the oil level just one minute after stopping the engine. •The oil should e confirmed between maximum *and minimum *marks. •If the oil level is lower, add sufficient oil to raise it to the proper level. •Do not add any chemical additives. Transmission oil also lubricates the clutch and additives could cause clutch slippage. •Be sure no foreign material enters the crankcase. **************** **************** TRANSMISSION OIL REPLACEMENT 1. Checking the electric starter motor for wear -Check Bendix 1 for smooth operation and signs of wear. -Check the sprocket of the electric starter for wear and radial clearance. -Replace O-ring 2 of the electric starter. -Replace gasket 3 . -Check starter idler gear 4 for smooth operation and wear, check that the bearing bushings are seated firmly. Electric starter motor – checking for and adjusting play -Mount the electric starter and the starter idler gear. -Mount the tighten cover 5 . -Move starter idler gear 4 back and forth in the direction of rotation, the maximum play may not exceed half the width of a tooth. -If play is larger, cover 5 must be removed and as many shims 6 with a thickness of 0.10 mm as necessary must be added to eliminate all play.
