Use fender seat and floor covers to keep the vehicle clean and prevent damage.2. During disassembly, keep parts in order to facilitate re- assembly. 3. Observe the following: (a) Before performing electrical work, disconnect the cable from the battery terminal. (b) If it is necessary to disconnect the battery for inspec- tion or , always disconnect the cable from the negative ( —) terminal which is grounded to the vehi- cle body. (c) To prevent damage to the battery terminal post, loosen the terminal nut and raise the cable straight up without twisting it or prying it. (d) Clean the battery terminal posts and cable terminals with a shop rag. Do not scrape them with a file or such.

(e) Install the cable terminal to the battery post with the nut loose, and tighten the nut after installation. Do not use a hammer or such to tap the terminal on- to the post. (f ) Be sure the cover for the positive ( + ) terminal is pro- perly in place. Check hose and wiring connectors to make sure that tir
are secure and correct

FUEL Fuel tank capacity: 2.0 US gal (7.4 liter, 1.6 lmp gal) To open the fuel fill cap, pull the breather tube out of thesteering stem nut. Then turn the fuel fill cap ounterclockwise. • Use automobile gasoline with a pump octane number of 92 or higher. If “knocking” or “pinging” oc- curs, try a different brand of gasoline or a higher octane grade. • Gasoline is extremely flammable and is explosive under certain conditions. Perform this operation in a well-ventilated area with the engine stopped. Do not smoke or allow flames or sparks in the area where gasoline is drained or stored and where the fuel tank is refueled. 1.OPERATING INSTRUCTIONS WARNING BASIC OPERATION Starting The Engine • Never run the engine in an enclosed area. The exhaust contains poisonous carbon monoxide gas thatcan cause loss of consciousness and lead to death. • Attempting to start the engine with the transmis- sion in gear and clutch engaged may result in in- jury or damage. NOTE: • This motorcycle can be kickstarted with the transmission in gear by disengaging the clutch before operating the kickstarter. Check the engine oil, transmission oil and coolant levels before starting the engine (page 21, 23, 24). Cold Engine Starting: 1. Turn the fuel valve ON. 2. Shift the transmission into neutral. 3. If the temperature is 35°C (95°F) or below, pull the choke knob fully out. 4. If the temperature is below 0°C (32°F), open the throttle two or three times. (The engine requires a richer mixture for starting in cold weather. When the throttle is so opened, the accelerator pump will feed extra fuel to the cylinder, thereby facilitating starting in cold weather.) 5. With the throttle closed, operate the kickstarter starting from the top of the kickstarter stroke, kick through to the bottom with a rapid, continuous motion. (Do not open the throttle, As the carburetor is equipped with an accelerator pump, excessive fuel will be charged into the engine, and the spark plug will be fouled if the throttle is opened and closed repeatedly. Excessive fuel in the engine makes kick starting difficult.) 6. About a minute after the engine starts, push the choke knob back all the way to fully OFF. If idling is unstable, open the throttle slightly. (1) FUEL FILL CAP (2) BREATHER TUBE WARNING (1) FUEL VALVE (2) CHOKE KNOB Warm Engine Starting: 1. Turn the fuel valve ON. 2. Shift the transmission into neutral. 3. Pull the hot start lever and kick-start the engine. (Do not open the throttle.) 4. As soon as the engine starts, release the hot start lever.

In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 5 brake fluid can cause digestive discomfort. Wash inside of fairing compartment with a clean, soft, nonabrasive cloth, water and mild soap. 1 CAUTION DO NOT use benzine, paint thinner, gasoline, powdered abrasives, alkaline cleansers, or any other harsh cleansers to clean the fairing compartment. They will damage the surface. Never scrape fairing surfaces with a razor blade or other sharp instrument because permanent damage will result. 2. Arrange pouch in compartment. 3. INSTALLATION 1. Remove the seat according to the procedure in the applicable Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 2. Disconnect battery cables, negative cable first. Stop the engine when refueling or servicing the fuel system. Do not smoke or allow open flame or sparks near gasoline. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00002a) NOTE There are two possible methods of connecting the directional signal wires; using the 6-place connector, or by splicing the wires using connectors supplied in the kit. If the splicing method is selected, it will not be necessary to remove the fuel tank. However, the splices will be visible. Proceed to Step 4. 3. Remove the fuel tank according to the procedure in the appropriate Service Manual. 4. See Figure 1. Remove the existing right directional signal according to the procedure in the appropriate Service Manual. Save the internal-tooth lockwasher (1) and spacer (2). 5. Place the internal-tooth lockwasher (1) and spacer (2) (saved in Step 4) on the mirror shaft, and install the mirror (3) in the mounting bracket. Secure the mirror using an internal-tooth lockwasher (4) and acorn nut (5) (both supplied in the kit). If the acorn nut (5) “bottoms” without tightening, add a spacer (6) from the kit in the location shown. 6. Repeat Steps 4 and 5 for the left directional signal.

INSTALLATION Preparation For EFI models: To prevent spray of fuel, purge system of high-pressure fuel before supply line is disconnected. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00275a) Follow the instructions found in the Service Manual to purge the fuel supply of high pressure gasoline and remove the fuel supply line. For ALL models, WITH Maxi-Fuse: To prevent accidental vehicle start-up, which could cause death or serious injury, remove maxi-fuse before proceeding. (00251a) 1. Refer to the Service Manual and follow the instructions given to remove the Maxi-Fuse. For ALL models, WITHOUT Maxi-Fuse: To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the negative (black) battery cable from the negative (-) battery terminal. Retain all seat mounting hardware. -J04106 Gasoline can drain fr om the carb uretor fuel line when disconnected from fuel valve fitting. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. Wipe up spilled fuel immediately and dispose of rags in a suitable manner. (00256a) 2. For carbureted models: Turn the fuel supply valve to OFF. Remove the fuel line from the valve. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 3. For ALL models: Follow the instructions in the Service Manual to remove the instrument console from the fuel tank. 4. See FUEL TANK: REMOVAL in the appropriate section (Carbureted or EFI Engine) of the Service Manual for instructions to remove the tank. 5. For all models EXCEPT FLHR or 1986 and later FL Softail models with Chrome Headlight Nacelle Kit (Part Number 67907-96): Follow the instructions in the Service Manual to remove the headlamp housing. For FLHR models, or Softail models WITH the Nacelle Kit: Follow the instructions in the Service Manual and the mini-tach bracket kit (purchased separately) to remove the handlebar shroud. Mini-Tach Bracket Installation 6. For all models except FLHR: Install the mini-tach bracket components per the instructions in that kit. For FLHR models: Follow the instructions in the Service Manual and the mini-tach bracket kit to install the handlebar shroud and bracket components. 7. See Figure 7. Select the rubber isolation gasket (1) from this kit.

INSTALLATION OF KIT 66440-05 1. Kit 66440-05 , Loosen the fuel tank. Refer to FUEL TANK- PARTIAL REMOVAL in the appropriate section (carbureted or EFI Engine) of the Service Manual. 2. Disconnect the headlight connector from the main harness. 3. Start with one side and remove the screws fastening the trim strip and rear triple clamp cover. Remove trim strip and rear triple clamp cover. Repeat procedure for other side. 4. Remove the nut, washers, lockwashers and bolt holding the headlight housing to the tripletree. Retain all hardware for future use. Remove headlight housing. 5. Remove front panel. 6. See Figure 2. From kit, place front panel (1) into position. 7. Install headlight using the bolt, washer, lockwasher and nut removed earlier. Tighten fastener. Refer to your service manual for torque specifications and headlight alignment procedures. 8. Insert headlight wiring through hole (2) in front panel and connect wiring to main electrical harness. When servicing the fuel system, do not smoke or allow open flame or sparks in the vicinity. Gasoline is extremely flammable and highly explosive, which could result in death or serious injury. (00330a) 9. Install fuel tank. Refer to FUEL TANK-PARTIAL REMOVAL in the appropriate section (carbureted or EFI Engine) of your Service Manual. 10. Start with the left side and install the chrome rear triple clamp cover (4), and trim strip using screws removed earlier. Tighten fasteners. 11. Install the headlight switch thru switch hole (5) removed earlier. 12. Install the chrome right side rear triple clamp cover (3) and trim strip and tighten fasteners
