Installing Rear Caliper – Sportster Models Removing The Stock Brakes SPORTSTER REAR BRAKE SYSTEM 84 & UP MODELS The basic steps are the same to install a PM rear brake caliper kit on any of the late model Harley Davidson “swingarm” style motorcycles; all require the removal of the rear wheel. Using a suitable lift, raise the motorcycle high enough off the ground to allow you to remove the rear wheel assembly. PHOTO 2 W a r n i n g Center the motorcycle on the lift so that it will not fall while you are working on it. Photo 2: Remove the rear brake caliper assembly by unscrewing the 2 caliper mounting bolts that go through the caliper into the caliper mounting bracket. Lift the caliper up and off the mounting bracket and brake rotor, move the caliper back out of your working area. Don’t remove the brake line from the caliper yet; you will do this just before you are ready to hook it up to the new caliper. The brake pads are held into the caliper mounting bracket by 2 spring clips; slide the brake pads out of the mounting bracket and remove the retaining springs. 1. Place motorcycle securely on stand or blocks so the rear wheel is slightly off the ground. 2. Per instructions in a authorized shop manual, remove your old shocks. Note location of the mounting hard- ware. 3. Before reinstalling a Drag Specialties adjustable ride height shock, spin the non-flanged nut all the way onto the stud mount, followed by a bushing-cup, bushing, and sleeve. Then install shocks as you would a stock unit, following an authorized shop manual. With the non-flanged nut spun all the way onto the stud, the stock ride height is achieved. Once you have installed the other bushing, bushing-cup, and flanged nut you can now install the safety E-clip. This E-clip is snapped into the groove near the end of the stud mount where the threads stop. This is to serve as a reference point ONLY – when the flanged-nut reaches it you have lowered your ride height the maximum 2 inches. DO NOT torque the flange-nut against the E- clip (see figure 1). 4. Tighten all shock mounting bolts to the proper torque specifications (see shop manual for specs). 5. Drag Specialties shocks have adjustable pre-load to compensate for varying weights. A Harley Davidson pre-load adjustment wrench is necessary to adjust the pre-load setting. Progressive Suspension, Inc. wrenches are available as Part # SW-784 from most Dealers and Accessory Stores and the Harley Davidson wrench is available as part #94455-89 from any Harley Davidson Dealer. Spring preload is set by us to the lightest setting. To increase preload for heavier riders/loads/passengers, loosen locknut with the inside portion of the supplied wrench or a 1 1/ 16 ” wrench and back it off several turns. The Vendor shall use the custom wiring specifications from the current model year Harley-Davidson set ups. One fully outfitted 2005 model is being decommissioned and may be used as a model for 2006 set up. 2. Attach custom tray, rear box, and custom electronics box to rear mount. Rear box should be attached to the rear of the motorcycle using no more than four mounting holes. The rear box shall be adjusted to the officer assigned to the motorcycle by moving it forward or to the rear and by using spacers to elevate the box for saddlebag lid clearance. 3. Install custom brackets for radio, radar/lidar, flashlight and rear box tray. Brackets from changed-out motorcycles can be used on the new motorcycles and vendor shall modify or reinforce to correct metal fatigue as necessary to maintain functionality. 4. Install all components in the rear electronic box to facilitate repairs and maximize available storage space. These components include power source for cell phone, two-way radio, opticom power supply and auxiliary fuse panel. 5. Set handlebars, hand controls and position of rear tour pack to proper height and alignment for assigned rider. 6. A 5-sided box (base and 4 sides) metal frame is included in 2004 models and will be re fabricated into a 3- sided box (base and 2 sides) and painted black by the Vendor to match existing 2005 models. This arrangement shall allow for a full-size closed-face “Syncrotec” helmet to be stored in the rear tour pack in addition to mounted specialized equipment.

If you are mounting the lighthead on a Harley-Davidson® motorcycle box, use the existing wire hole. Drill your mounting holes so the wire hole (located very close to the mounting hole in the lighthead) will line up with the wires, but not interfere with the mounting holes. Since the lighthead can mount to any vehicle, this manual will cover mounting to a generic location. 1. Mark the location of the 2 mounting holes onto the mounting surface using the dimensions shown above, or remove the lens and use it as a template. Always check behind the mounting surface to be sure you will not interfere with any other vehicle components. 2. Drill the 2 mounting holes using a drill sized for a #6 sheet metal screw, then drill the 9/32″ wire access hole 5/16″ away from the mounting hole as shown. 3. Feed the wires through the wire hole then secure the brake light to the mounting surface with the supplied mounting hardware. 4. Wire the lighthead into your existing brake light wiring, matching the lighthead wire colors to the vehicle wire colors (see “Wiring”). WARNING! All customer supplied wires that connect to the positive terminal of the battery must be sized to supply at least 125% of the maximum operating current and FUSED at the battery to carry that load. DO NOT USE CIRCUIT BREAKERS WITH THIS PRODUCT!

Make sure they are situated away from the rear exhaust pipe. Removing the Cam Chain Drive System. NOTES Changing camshafts and cam drives in the 2006-up Harley-Davidson® Twin Cam 88® engines is different than in pervious engines. Procedures require use • of some special tools. Installation should be done by an experienced mechanic with access to factory service manual and required tools. Tighten all fasteners to the correct specifications and in order described. Always use an accurate torque wench. • Incorrect installation can cause engine damage not covered under warranty. CAUTION Failure to install components correctly can result in sudden engine seizure. Engine seizure may result in serous injury to motorcycle operator, passenger, or others. A- Disconnect the battery ground cable to eliminate potential sparks and inadvertently engagement of the starter while working on the motorcycle. B- Remove spark plugs and pushrod cover clips. Collapse the pushrod covers to expose the pushrods. C- Safely elevate and stabilize the rear of the motorcycle. Place the transmission in high gear. Turn the rear wheel to rotate the engine until both lifters and pushrods for either cylinder are at the lowest point on the camshaft (TDC of compression stroke). Both intake and exhaust pushrods for that cylinder will be under pressure from the valve springs and will rotate with light finger pressure. NOTE: 510G camshafts may use stock style non-adjustable pushrods instead of adjustable pushrods. If installing non-adjustable pushrods, disassemble and assemble rocker boxes per H-D® instructions. All other S&S® gear driven cams require installing adjustable pushrods. As a time-saving measure, the stock pushrods can be removed with bolt cutters. Be sure to head caution and warnings of these instructions. D- Cut the pushrods for the cylinder that is at TDC with the bolt cutter and remove the pushrod covers from the engine. Rotate the engine to place the pushrods for the other cylinder at their lowest point. Cut and remove the remaining pushrods. WARNING CAUTION Cutting pushrods with a saw or cutoff wheel may result in debris entering the engine, causing engine damage not covered under warranty. WARNING Cutting pushrods without releasing spring pressure, by rotating the engine until tappets are at the lowest point of travel can result in bodily injury. E- Remove the pushrod covers and lifters form the crankcase. F- Remove engine cam cover and gasket. Secure lifers with a tool made from a large binder clip

Your Power Commander has been programmed with a base map for your application. You can adjust the base map or install an alternate map using your Computer. Please refer to the supplied CD-Rom for more information. You can also adjust your Power Commander using the face plate buttons as described below. 1. With the ignition off, hold down all three buttons on the Power Commander unit. 2. While still holding down the buttons, turn the ignition on. 3. Release buttons. 4. Select the range you wish to adjust: Low, Med, High, by pushing the corresponding button once. 5. At this point holding that button down will move the lights down ( leaning out the mixture). 6. Pushing the button repeatedly will move the light up (richening the mixture). 7. When the two center light are lit up this is the “0″ setting. After making your adjustments wait 20 seconds before starting the bike or turning it off. This allows the settings to be saved to memory. To verify that it is safe to start the bike, move the throttle and watch to see if the lights move up and down the scale. If they do, you may start or turn off the bike. 5

Tachometer Installation Instructions for 2004+ Harley Davidson Sportster Custom Look for other model instructions online at www.speedwayinstruments.com Introduction: Installation of the Speedway Instruments microTach+ TM tachometer Tachometer requires some basic mechanical skills, including removing decorative covers, cutting protective tubing around wires, and using suitcase splice connectors to splice existing wiring harness. These actions may void your warranty, and if done incorrectly may cause damage to your motorcycle. Only you know your capabilities, if you do not feel capable of making modification please have a qualified motorcycle technician install it. Remove the seat. Remove or raise the fuel tank. The tank needs to be raised enough to give access to the fuel injectors and TPS wires. Unplug the front injector. On the FI Controller, there are 2 pairs of injector connectors. Plug the pair with the orange wires into the front cylinder injector harness and front cylinder injector. Repeat this using the other connector pair and the rear cylinder injector. Locate the TPS connector behind the throttle body. STEP 1 STEP3 STEP2 Installation Part# DFCH-1 2 Rear Cylinder Injector Front Cylinder Injector TPS Connector STEP 3 STEP 2 STEP1 Unplug the connector from the TPS. Crimp the wire tap onto the wire that is grey with a purple stripe. This wire should be in position “C” on the connector. Plug the grey wire from the FI Controller into the wire tap. Run the wiring harness for the FI Controller from the engine to the seat. Make sure that it will not get damaged when you reinstall the tank. Use one of the wire ties to tie the wires to the frame, away from the cylinder head. Place the FI Controller where you plan on mounting it permanently. In most cases, this will be under the seat. Connect the ground lug (black wire) to a grounding point on the bike. Use the Velcro tape to mount the FI Controller in position. Use alcohol swab to clean mounting surface prior to attaching Velcro.
