INSTALLATION Preparation To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Refer to the Service Manual and follow the instructions given to remove the main fuse. 2. For FLTR models only: Refer to UPPER FAIRING AND WINDSHIELD: FLTR: OUTER FAIRING: REMOVAL in the Service Manual, and follow the instructions to remove the outer fairing. See INSTRUMENT NACELLE: FLTR: REMOVAL in the Service Manual, and remove the instrument nacelle and bezel. For ALL models: Direct contact of D.O.T. 4 brake fluid with eyes can cause irritation. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 4 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. (00240a)

Installation To protect against shock and accidental start-up of vehicle, disconnect the negative battery cable before proceeding. Inadequate safety precautions could result in death or serious injury. Always disconnect the negative battery cable first. If the positive battery cable should contact ground with the negative cable installed, the resulting sparks may cause a battery explosion which could result in death or serious personal injury. Removal DISCONNECT ELECTRONIC SPEEDOMETER AND TACHOMETER 1. Refer to applicable Service Manual procedure and remove seat. 2. Refer to XLH Service Manual procedure and remove fuel tank. On FXD models, remove fuel tank mounting bolts and lift tank. 3. See Figures 1 and 2. The 3-place speedometer sensor connector [65] is located on the frame beneath the seat. Remove connector from t-stud and disconnect. Detach sensor harness from left frame tube. 1 WARNING 1 WARNING 1 WARNING 4. Detach headlamp assembly from top fork bracket, to allow removal of speedometer sensor harness. 5. Unscrew speedometer reset switch boot. Remove cover screws and covers from backs of gauges. General This kit fits all 1984 and later model motorcycles. Installation 1. Place chrome cover over the bleeder fitting and rubber dust cap. The cutout in the cover should correspond with tab on the dust cap. 2. See Figures 1 and 2. Push the chrome cover down firmly, compressing the rubber cap so the cover meets the brake caliper. REMOVAL 1. See Figure 3. Remove button-head screw (A) that attaches battery cover (B) to battery tray (C). 2. See Figure 1. Remove battery cover by lifting it over the two tabs on the battery tray. NOTE The original equipment battery cover trim has four pinch tabs on the reverse side that attach it to the battery cover. 3. See Figure 2. Remove original equipment battery cover trim from battery cover by pushing the four pinch tabs out of the battery cover using a pliers or suitable tool. INSTALLATION 1. Place battery cover over the two tabs on battery tray (C) and attach it to battery tray with button-head screw (A). Tighten screw to 20-40 in-lbs (2.3-4.6 Nm). 2. Obtain chrome battery cover trim (1) from kit. 3. Using a 50/50 isopropyl alcohol/water solution, thoroughly clean the surface where the chrome trim will be installed. Let it dry completely. NOTE Test the trim mount fit prior to removing the adhesive backing from the chrome battery cover trim. 4. Remove adhesive liner from the chrome battery cover trim. NOTE The ideal temperature should be at least 60° F (16° C) for proper adhesion of the chrome trim on the battery cover. 5. Center and install chrome trim onto the battery cover. Apply firm pressure for one minute using a cloth to prevent scratching the battery cover and battery trim. 6. Let the adhesive cure for 24 hours at no less than 60° F (16° C)

Disconnect battery cable, negative (-) cable only. NOTE The starter does not need to be removed to install this kit. 2. Remove exhaust system only if needed to access transmission top cover hardware. Refer to Service Manual for instructions. NOTES Replace existing zinc hardware with chrome-plated hardware one at a time so the transmission top and side covers do not need to be replaced. 3. Remove and discard existing six 1/4-20 x 1 in. hex socket- head screws and washers from top transmission cover. Install six chrome hex socket head screws (1) and washers (2) on top transmission cover (3). Tighten to 84-108 in-lbs (9.5-12.2 Nm). 4. Remove and discard existing two 1/4-20 x 1 in. hex socket head screws and washers from side transmission cover. Install two chrome hex socket head screws (1) and washers (2) on side transmission cover (5). Tighten to 84- 108 in-lbs (9.5-12.2 Nm). 5. Remove and discard existing four 1/4-20 x 1-1/2 in. hex socket head screws and washers from side transmission cover. Install four chrome hex socket head screws (4) and washers (2) on transmission side cover (5). Tighten to 84- 108 in-lbs (9.5-12.2 Nm). 6. Install exhaust system if previously removed. Refer to Service Manual for instructions. 7. Connect negative (-) battery cable

Installation NOTE The following procedures can be performed with the saddlebags on or off of the motorcycle, and the covers on or off of the saddlebags. Figures show saddlebag covers removed. 1. Open the saddlebags and remove all loose contents. 2. Thoroughly clean the left and right saddlebag covers, and let them dry completely. 3. See Figure 2 for your saddlebag material. Position a straightedge against the check strap mounting posts of one of the covers, and mark or scribe a guide line along the straightedge as shown. NOTE When applying the templates in the following steps, make sure the templates are aligned as instructed, and the respective “LEFTSIDE” or “RIGHTSIDE” lettering is clearly readable when applied to the applicable (left or right side) cover. This Chrome Igition Switch Cover fits all 2004 and later XL (Sportster®) model motorcycles. It is a direct replacement for the original equipment (OE) switch cover. NOTE There are no Service Parts available with this kit. Installation 1. See Figure 1. Remove the ignition switch face nut (3). NOTE To avoid damaging the fuel tank finish, lift the front of the tank to provide clearance for removing and installing the screw. 2. Remove the front mounting bolt on the fuel tank. 3. Remove the ignition cover mounting screw, then remove and discard the original ignition switch cover. 4. Place the chrome ignition switch cover in position, and install the original mounting screw. Tighten the screw to 3-7 ft-lbs (4-9 Nm). 5. Reinstall the front fuel-tank mounting bolt. Tighten the bolt to 8-16 ft-lbs (11-22 Nm). 6. NOTE Removal of the air cleaner assembly and, in cases where the bike has forward controls, shifter linkage will aid in installation of this kit. Remove the air cleaner and, if necessary, shifter linkage by following procedures in the appropriate Service Manual. 1. Remove the two rear most screws on the rear lifter cover. 2. See Figure 1. Install rear lifter cover bracket (1) assembly using screws (2) removed in step 1. Torque screws to 90- 120 in-lbs (10.0 – 13.5 Nm). 3. Remove the two screws most forward on the front lifter cover. 4. See Figure 2. Install front lifter cover bracket (1) assembly using screws (2) removed in step 3. Torque screws to 90- 120 in-lbs (10.0 – 13.5 Nm)
