SERIAL NUMBER LOCATIONS » OPERATION INSTRUMENTS » Chassis number The chassis number is stamped on the right side of the steering head tube. Enter this number in the field on page no 1. Engine number The engine number is stamped into the engine housing underneath the carburetor. Enter this number in the field on page no 1. Clutch lever The clutch lever [1] is located on the left side of the handlebar. The adjusting screw [A] is used to change the original position of the clutch lever (see maintenance work on chassis and engine). The clutch is hydraulically actuated and adjusts itself automatically. Hand brake lever The hand brake lever [2] is mounted on the handle bars on the right and actuates the front wheel brake. The adjusting screw [B] can be used to change the basic position of the hand brake lever (see maintenance work on chassis and engine). 1 A 2 B
ENGLISH 7 OPERATION INSTRUMENTS » Short circuit button The short circuit button [1] turns off the engine. When pressing this button, the ignition circuit is short-circuited. Filler cap To open it: turn filler cap counter-clockwise. To close it: put filler cap back on and tighten it by turning it clockwise. Install tank breather hose [2] without kinks. Fuel tap The fuel tap [3] is located on the left side of the tank. Opening the fuel tap: Turn the knob all the way to the left. Closing the fuel tap: Turn the knob all the way to the right. Choke The choke button [4] is located on the left side of the carburetor. Pulling the choke button all the way out opens a bore in the carburetor through which the engine can take in additional fuel, thus achieving the „rich” fuel air mixture needed for cold starting. Pushing the choke button back in closes the bore in the carburetor. Shift lever The shift lever is mounted on the left side of the engine. The position of the gears is shown in the illustration. 1. There are 3 pages of instructions here. Review all 3 first! These model bikes normally require modifications. 2. Warning: Once the triple clamp is loose, the forks can roll away from the bike . Follow step 2 carefully. 3. Block the front and rear tire securely before removing the top triple clamp, keeping the weight pushed on the front wheel so the front tire cannot move forward and the forks are forced upward, keeping the bearing in the head tube. 4. Remove the 4 bolts holding your bars tight and lay the bars forward out of the way. 5. Using Loc-tite, change the lower nuts on the under side of your triple clamp that hold your bar perches. Use the “low profile” version that we have supplied in the kit. You will need access to the Allen head bolts in the lower perch halves. Without these low profile nuts the triple clamp will not be free to turn lock to lock. There are occasions where you may have to grind on the frame bracket to allow a little extra clearance for even the low profile nuts (see photo). Because the bars are rubber mounted, this clearance varies from bike to bike. Turn the triple clamp lock to lock and be sure you have clearance. You must change them now, as later you won’t have room to do so. 6. Now remove the top triple clamp taking note of how tight the main nut is, so you can re-tighten to the exact amount. 7. Remove the tin bearing shroud (cover) and rubber seal. The lips of the seal face downward for correct installation. 8. The new shorter bearing shroud will replace the stock tin shroud, giving the frame bracket more room to seat. 9. Grease your bearings while you have them exposed. (Keep the grease off the area where our frame bracket mounts). 10. Only if your model is equipped with one, you will need to cut off the upper portion of the square steering lock receiver box (see photo). The steering lock stays functional as the lock-pin still engages the lower the portion of the box. Mark and cut the top of the box off. You must cut enough to allow our frame bracket to drop down far enough so the entire bracket grabs the head tube. If you don’t allow the frame bracket enough clamping surface it will come loose. The upper edge of the frame bracket should be level with the step where your stock bearing seal seats. (See photo). 11. Install the frame bracket so it matches the clamping area on your head tube, but do not tighten it yet. Do not remove the paint on the frame where the frame bracket fits. The paint is calculated as part of the correct dimension. On most LC4′s you will need to grind the weld at the back of the head tube, so the bracket can drop all the way down flush. Each bike is a little different; some require a lot of grinding and some very little. Try to remove the weld while retaining the original diameter of the head tube where our bracket will clamp. It is essential for the frame bracket to clamp to a symmetrical, round head tube. When you’ve removed the majority of weld the finished removal should be done with a file for precision clearance, without touching the area where the clamp will seat

REMOVING THE STOCK EXHAUST SYSTEM 1. Remove the two header nuts from the exhaust port on both front and rear cylinders. The nuts will be reused during installation. 2. Remove the mounting bolts/nuts located below the lower muffler. Carefully remove the entire system and set it aside. Note: The system is heavy so have someone assist you. 3. Remove the muffler mounting bracket from the frame but save the two bolts for reuse. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Check the stock exhaust gaskets to be sure they are in good shape. If you have any doubts as to their condition, replace them. 2. Remove the bar bracket from the box. Hold the bar bracket in front of you with the four hole bracket positioned to the right hand side and pointing down. Mount one muffler to the bracket on the left hand side of the bar using two of the 5/16″ bolts (supplied) and leave them loose. Be sure the small end of the muffler is pointing to the right hand side. 3. Slide a chrome muffler clamp (supplied) onto the inlet end of each muffler. 4. Slide a new flange onto each header tube. Note: The two smaller holes in the header flanges are offset from the large hole. If the small holes do not align with studs at the exhaust port, spin the flange on the pipe one half of a turn and try again. Refer to Figure 1. 5. Place the head pipe into the heat shield, unscrew all of the hose clamps (supplied) until they are completely loose. Feed the tail end of the hose clamp into the clips on the inside of both heat shields. Wrap the hose clamp around the head tube and give the screw three to four turns, leaving heat shield loose on the head pipe. Note : The screw end of the hose clamp should be accessible, but not visible when pipe is mounted on the bike

REMOVING THE STOCK EXHAUST SYSTEM 1. Remove the left and right side frame covers to prevent damaging them. 2. Loosen the pinch clamps on the inlet end of all four mufflers, located behind the rear motor mount. 3. Remove the left and right front head pipes. 4. Remove the rear mounting bolt from both muffler assemblies. Carefully slide each muffler assembly off the head pipes and set them aside. 5. Replace the front head pipes. Note : Leave the head pipes loose for later adjustment. INSTALLING YOUR NEW VANCE & HINES EXHAUST SYSTEM 1. Unscrew all of the hose clamps (supplied) until they are completely loose. Feed the tail end of the hose clamp into the clips on the inside of both heat shields. Note : The screw end of the hose clamp should be accessible, but not visible when pipe is mounted on the bike. 2. Place the slip-on head tube into the matching heat shield, wrap the hose clamp around the head tube and give the screw three to four turns, leaving heat shield loose on the head tube. Repeat this step with opposite head tube and heat shield. 3. Slide a T-bolt band clamp (supplied) onto the slotted end of each slip-on tube. 4. Slip the slotted end of tube onto the rear head pipes. The shorter of the two slip-on tubes mounts on the right rear head pipe and the longer tube on the left rear head pipe. Tighten the T- bolt clamp until the pipe is snug but so the pipe will still be able to rotate. 5. Install the muffler mounting brackets to the frame using the single hole in the brackets and the stock hardware. The left side mounting bracket (stamped #206 on the bracket) mounts to the outside of the frame, where the stock muffler assembly mounted. The right side bracket (stamped #207) mounts to the inside of the frame, behind the stock muffler mounting point. 6. Slide a chrome muffler clamp (supplied) onto the inlet end of each muffler. Install a 5/16″ x 1 1/4″ bolt with a flat washer on either side of the clamp followed by a lock nut (all supplied). Do this to each muffler but leave the clamp loose at this time. 7. To determine the difference between the left, right, upper and lower mufflers refer to the number stamped on the bracket welded to the backside of each muffler. The top right hand muffler is D500, the bottom right hand muffler is D510, the top left hand muffler is D550 and the bottom left hand muffler is D512. Note : The endcap bolts should face down and inward when viewing from the rear (Refer to Figure 1) .

ENGLISH 6 OPERATION INSTRUMENTS » TEST All of the display segments briefly light up for the display function test. WS (wheel size) The display changes and the circumference of the front wheel is briefly displayed in millimeters (2205 mm corresponds to a front wheel circumference of 21″ with production tires). Afterwards the display will return to the previous display mode. Electronic speedometer The display in the electronic speedometer is activated as soon as you press a button on the speedometer or an impulse is received from the wheel sensor. The display lights up when the engine is running. The display is cleared if no button is pressed for 1 minute or no impulse is received from the wheel sensor. The button is used to change between display modes. The + and – buttons are used to control various functions. SPEED display mode / H (service hours) Only the SPEED / H and SPEED / ODO display modes are activated in the condition at delivery. SPEED/H is displayed whenever the display is activated and the front wheel is not turning. It automatically changes to the SPEED/ODO display mode as soon as the front wheel starts turning. SPEED displays the speed. H displays the engine’s service hours. The service hour counter starts to count as soon as you start the engine. The displayed figure cannot be changed. Service intervals are indicated in service hours for some KTM offroad motorcycles, making the service hour counter a very practical function. SPEED / ODO display mode (odometer) The SPEED/ODO mode displays the speed and the total distance traveled. The display automatically changes to the SPEED/H display mode when the front wheel stops turning. + button no function – button no function briefly press buttonchanges to the next display mode hold button 3 secs. changes to the next display mode The electronic speedometer has a number of display modes (functions) that you can also activate (reveal) (see: Activating and deactivating display modes).
ENGLISH 7 OPERATION INSTRUMENTS » SPEED / LAP (lap time) display mode You can use the manual stop watch to stop and store up to 10 lap times, which you can view in the LAP/LAP display mode (see below). LAP displays the lap times in hours, minutes and seconds. + button Starts and stops the stop watch, lap time is not reset to 0 – button Stops the stop watch, stores the lap time and restarts the stop watch again. The time is reset to 0. A total of 10 lap times can be stored. If the lap time continues to run after you press the – button, all 10 memory locations are occupied.To clear all of the stored lap times, hold the button for 3 seconds in the SPEED/LAP mode.Up to 10 lap times can be stored in this way. briefly press buttonChanges to the next display mode.If no lap time is stored or the motorcycle is driving, the LAP/LAP mode will be skipped. hold button 3 secs.
