CHROME 1.25 INCH (31.75 MM) DIAMETER HANDLEBAR KIT GENERAL Kit Number 56032-08 Models For model fitment information, see the P&A retail catalog or the Parts and Accessories section of www.harley-davidson.com (English only). This kit does not fit models equipped with a hydraulic clutch, handlebar mounted gauges or the Road Tech® Radio. Additional Parts or Accessories Required Separate purchase of additional parts or accessories is required for proper installation of this Handlebar Kit on this model motorcycle. Please see the P&A retail catalog or the Parts and Accessories section of for a list of required parts or accessories for this model. For Australia, Brazil, England, Europe and Japan, two special screws (Part Number 2935A) will also be required. Tools and Supplies Required Loctite® 271 Threadlocker and Sealant – Red (H-D Part Number 99671-97) is required for the proper installation of this kit. Fresh, uncontaminated DOT 4 brake fluid from a sealed container will also be needed. Replace brake line gaskets. Re-using original gaskets can cause brake failure and loss of vehicle control, which could result in death or serious injury. (00318a) For models that retain the original brake line, the two brake- line gaskets found at each banjo fitting must be replaced . Refer to the appropriate parts catalog or see a Harley-Davidson dealer for the correct part numbers. Motorcycles equipped with a glued left-side hand grip will also require a new grip, sold separately. Refer to the parts catalog for replacement stock hand grips. Ask a Harley-Davidson dealer about the selection of Genuine Motor Accessory hand grips that are available. The rider’s safety depends upon the correct installation of this kit. Use the appropriate service manual procedures. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Davidson dealer perform the installation. Improper installation of this kit could result in death or serious injury. (00333a) NOTE This instruction sheet references service manual information. A service manual for this year and model motorcycle is required for this installation and is available from a Harley-Davidson dealer. Kit Contents See Figure 6 and Table 1. INSTALLATION Preparation To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Refer to the service manual and follow the instructions given to remove the seat and disconnect the battery cables, negative cable first. Retain all seat mounting hardware. Direct contact of D.O.T. 4 brake fluid with eyes can cause irritation. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 4 brake fluid can cause digestive discomfort. If swallowed, obtain medical attention. Use in well ventilated area. KEEP OUT OF REACH OF CHILDREN. Preparation Remove Original Parts From Vehicle. 2.1 Purchase a small tube of Loctite #262 (red) for use later. 2.2 To torque the large gear: 2.2.1 Purchase Snap-On (or equivalent) filter tool. Part #: FWA62121. OR 2.2.2 Purchase Champion special tool – Part # RG-100-100 2.3 Drain the transmission oil. 2.4 Remove front and rear exhaust header pipe. 2.5 Remove the clutch release cover (right side). 2.6 Remove throw out bearing assembly. (to be reinstalled later without modification) 2.7 Remove the two nuts from the main and counter transmission shafts. WARNING : Do not attempt to push shafts into gearbox or remove the trap door – This can cause spacers inside the gearbox to be miss-aligned and lock up the gearbox when gears are installed and tightened. 2.8 Remove clutch push rod (to be replaced w/ Champion supplied rod) Note: For hydraulic clutch bikes, obtain Champion Part # RG-100-082, a longer push rod) Snap-On Part No: FWA62121 Snap-On Part No: FWA62121 Champion Part No: RG-100-100 Reverse Gear Installation Instructions Harley-Davidson Six Speed Transmission HD FLH 2009 Up Page 3 of 5 Revision 2 Boring Tool 3 Installation 3.1 Thoroughly clean threads of main and counter shafts using a silicon remover. 3.2 Apply the green thread locking compound (supplied) to main shaft threads and screw the small gear onto the main shaft. Figure 1 3.3 Install the supplied (ear)plug into the main shaft hole. To be removed later. 3.4 Install the supplied special tool to the small gear. Ensure the holes of the special tool align with the holes in the small gear. Figure 2 3.5 Install torque wrench to special tool and torque the small gear to 80 lb. ft. 3.6 Remove torque wrench from special tool. Do not remove special tool from small gear. 3.7 Using the supplied boring tool and the special tool as a guide, drill the main shaft through two holes of the special tool as shown. Stop when cutter contacts bearing race. Figure 3 3.8 Remove special tool, leaving main shaft plug in place, and thoroughly clean out the holes. Use care to ensure debris does not enter transmission. 3.9 Remove plug from main shaft hole. Handlebar Removal – Dyna and Softail NOTE Cover the front fender and the fuel tank with clean shop towels to prevent scratching. Damage to the finish could result. 1. Note the front brake line routing and the orientation of the banjo fittings. See the service manual and disconnect and remove the brake line. Save the banjo bolts, but discard the brake line gaskets. 2. Remove the plastic wiring retainer clips that secure the turn signal harnesses to the handlebar, if equipped. 3. Remove the front brake master cylinder and clutch lever assemblies from the handlebar.

Install the new cover screws (1) and tighten to 6-8 in-lbs (.7-.9 Nm). Direct contact of D.O.T. 4 brake fluid with eyes can cause irritation. Avoid eye contact. In case of eye contact flush with large amounts of water and get medical attention. Swallowing large amounts of D.O.T. 4 brake fluid can cause digestive discomfort. Carburetor adjustment Basic information on the original carburetor setting The original carburetor setting was adapted for an altitude of approx. 500 meters (1600 ft.) above sea level, and the ambient temperature of approx. 20°C (68°F), mainly for off-road use and central European premium-grade fuel (ROZ 95 MOZ). Mixing ratio 2-stroke motor oil : super fuel 1:40 – 1:60. Basic information on a change of the carburetor setting Always start out from the original carburetor setting. Essential requirements are a clean air filter system, air-tight exhaust system and an intact carburetor. Experience has shown that adjusting the main jet, the idling jet and the jet needle is sufficient and that changes of other parts of the carburetor will not greatly affect engine performance. Checking the setting of the TVC system The function of the TVC system is checked with the engine running. This test checks the start of advance and the end of advance. -For this, remove the left control cover. -Connect a rev counter (either to the ignition cable or to the blue/white cable in the electronics box, depending on the rev counter design). -Start engine, accelerate gently and observe when the TVC system starts to advance (tooth segment creeps upwards) Bleeding of the hydraulic clutch -Take off cover together with rubber bellows. -At the slave cylinder of the clutch, remove the bleeder nipple 2 . It its place, mount the bleeder syringe 3 which is filled with SAE 10 hydraulic oil

Hydraulic Clutch Modification for Harley Davidson With Champion Reverse Gear 1 1.1 Install Reverse Gear Assembly to gearbox. 1.2 Remove clutch cover (left side). 1.3 Remove Release Plate (clutch adjustment) and Push Rods. 1.4 Install Hydraulic Clutch Release Cover with supplied spacer and two gaskets. 1.5 Bleed clutch system. NOTE: When bleeding clutch system, lever feel will become hard, do not force lever because piston is at end of travel.(Continue Bleeding) 2 2.1 Install Push Rod. 2.2 Push the rod into clutch assembly to force hydraulic piston to its start position. Push the rod hard until the clutch cylinder is fully compressed. This is the start position. 2.3 Install Hydraulic Clutch Throw-Out Bearing Holder and bearing to push rod. Do not install circlip at this time. 2.4 If the throw-out bearing holder does not fully seat into the Pressure Plate (Figure 2.4), proceed to step 2.5. If shaft is too short then use throw-out bearing holder from Champion Reverse Gear Kit, skip next step and proceed to 3.0 2.5 Measure distance between bearing holder and pressure plate (ensure that push rod is pushed in) Figure 2.4 2.6 Remove bearing holder and push rod, reinstall bearing holder until seated (without push rod). Measure distance from pressure plate to bearing holder. Figure 2.6 2.7 Add measurements taken in steps 2.5 and 2.6 2.8 Add 0.090″ to total of step 2.7 (allowance for clutch plate wear). Measurement should be approximately 1/8″. 2.9 Measure push rod length. 2.10 Subtract measurement of step 2.8 from measurement of step 2.9 (push rod length). This measurement represents the amount of material to be removed from ball end of push rod. (Step 2.11)
