1.1 (Above) Remove the two retaining straps, disconnect the battery and remove it from the hull. Disconnect the negative (black) cable first, then the positive (red). Step 2 Intake Removal 2.1 (Below) Remove the eight 10mm bolts securing the flame arrestor cover to the base and remove it. 2.2 (Below) Pull out the flame arrestor screens. 2.3 (Below) Remove the six 10mm bolts securing the flame arrestor base and carbs to the manifold and remove the base. 2.4 (Below) Loosen the gas tank cap to relieve pressure. Be sure the fuel switch is turned to the “OFF” position, and be aware of any fuel that may spill from the hoses. Make sure the hull is clear of any gasoline fumes before continuing work, especially with power tools. Remove the pulse lines from the block, and the three oil lines from the carbs. Move the carbs aside in the hull. 2.5 (Below) Remove the 18 10mm nuts from the studs securing the intake manifold to the engine and remove the manifold

Remove seat/fender assembly and fuel tank. 2. Remove throttle cables paying close attention to routing. 3. Remove thumb throttle housing if you are installing a twist throttle. 4. Remove air box and air box intake tube. 5. Remove stock carburetor. 6. Stuff a clean rag into intake manifold to keep debris from entering engine. Preparing machine for carburetor installation 1 . Route the provided throttle cables per manufacturer’s recommended procedure, routing them the same as the stock cables. 2 . Remove the rubber alignment tabs from the manifold using a razor blade or cutters. Be very careful not to damage the intake manifold! 3. Remove air box intake tube from the air box and use a hacksaw to cut approx. 1½” off of the air box intake tube. Your tube should resemble the one shown in Figure 1. Re-assemble the air intake tube into air box and install back onto bike. Don’t forget to tighten clamp around intake tube and reinsert crank vent into the air boot. Figure 1. Thumb Throttle Attach cable into cable wheel with the cable end at the 8: 00 position of the cable wheel, then into bracket. Secure by replacing the cable bracket end and phillips screw. Install the pull (see figure 4 for cable identification) , cable end into the 8: 00 position and the idle cable end into the 11: 00 position on the cable wheel. See Figure 3

Fuel Injection System for One Cylinder Motor Cycle Engine. Fuel injection has been developed for many years. But its common application is limited on car’s engine. With many reason fuel injection systems in motorcycle one cylinder engine has not been widely used yet. Fuel Injection System allows the amount of fuel, injected to be controlled appropriate to engine parameters such as engine speed, amount of air inducted to cylinder, temperature, for each cycle, over the entire engine operating conditions. This fuel injection research is done to find out the Volumetric Efficiency of the intake manifold system, the amount of fuel need to be injected for each engine cycle, and the engine characteristics over variation of test conditions. This research based on Honda CB100 engine, at applied thermodynamic Laboratory of Mechanical Engineering Department, Faculty of Engineering University of Indonesia. Experiment data from this
research shows the characteristics of injector duration as functions of engine speed, intake pressure, on one cylinder engine and the results of this research shows a good Volumetric Efficiency of the intake manifold designed using CFD (Computational Fluid Dynamic)

PREP AND TUNING FOR POWER: 1. Specific applications may show an increase in performance through additional carburetor tuning. 2. Aftermarket distributor curve kits and aftermarket ignitions may be used with the Street Tunnel Ram intake manifold. 3. Use modified or high performance cylinder heads such as our Performer RPM, and port match the intake manifold to the heads. 3. The engine’s compression ratio should be at least 9.5:1 to work properly with Torker-Plus or Performer RPM camshafts. INSTALLATION PROCEDURE INTAKE MANIFOLD BASE 1. Use only recommended intake gaskets set when installing this intake manifold. 2. Fully clean the cylinder head intake flanges and the engine block end seal surfaces. 3. Apply Edelbrock Gasgacinch sealant P/N 9300 to both cylinder head flanges and to the cylinder head side of the gaskets, allow to air dry, and attach the intake gaskets. 4. Do not use cork or rubber end seals. Use RTV silicone sealer instead. Apply a ¼” high bead across each block end seal surface, overlapping the intake gasket at the four corners. This method will eliminate end seal slippage. 5. Install the intake manifold hold-down bolts (We offer an Intake Manifold Bolt Kit #8504 that includes small-head silver Cadmium-plated bolts and matching hardened washers). Apply a small amount of RTV silicone to the threads of the eight inner bolts (1,2,3,4,5,7,9, & 11) (See Figure 1) . This will prevent oil weepage, as generally these are not blind holes in the cylinder head. 6. Torque all of the manifold bolts in two steps by the sequence shown in Figure 1 to 25 ft/lbs. INTAKE MANIFOLD TOP 1. Apply Edelbrock Gasgacinch sealant P/N 9300 to the gasket mating surface and install the gasket and manifold top. 2. Install and tighten the supplied hold down bolts using a liquid thread-locking compound on the bolt threads. As an extra safety precaution, we suggest you drill a small safety wire hole in the head of each bolt and safety wire them together. To install, remove the stock carb per Yamaha shop manual procedures. Remove stock throttle cables. Install Mikuni HSR carb into intake manifold and tighten manifold clamp. Install new HSR series throttle cables and adjust cable slack per Yamaha shop manual procedures. Hook fuel line to HSR carb and fasten clamp.* Start motorcycle and fine tune HSR carb for proper running per supplied Mikuni tuning manual. *NOTE: Mikuni HSR series carburetors are designed for gravity-feed fuel systems. You should bypass your stock fuel pump and directly feed your HSR carb right from the fuel petcock. We have noted, though, that you may not be able to get good fuel flow from your Road Star fuel tank in low-fuel situations. You may run your stock fuel pump with the HSR carb, but to do so requires the purchase and installation of an adjustable fuel pressure regulator (set at ½ to 1 lb. of pressure). These are available from most auto parts stores. The stock carb has 2 wires running to the lower rear of the float bowl , these were for a carb warmer, they are not used in this application. Unplug these wires at the main wire harness and retain with your stock carb. The Road Star ignition system uses data from the stock throttle position sensor (TPS) to manage your ignition timing. It is necessary to give the bike this information. You may do so by removing the TPS sensor from the stock carb, leaving it plugged into the main wire harness (the sensor must be fixed to a closed-throttle position), or you may locate the plug for the TPS on the main wire harness and test the leads – you will find one ground, one with .5V and one with 1.5V. Connect the 1.5V to the ground and this will give the bike the same information as stock fully closed throttle.

1. Disconnect the battery ground wire from the battery. 2. Turn the fuel petcock to the “OFF” position. 3. Elevate the rear of the fuel tank for better access to the carburetor area. 4. Remove the coil, horn or other devices on the left hand side of the engine to allow free access to the intake manifold bolts. 5. Remove the complete air cleaner assembly, including the backing plate. 6. Disconnect any vacuum hoses and the fuel hose from the stock carburetor. 7. Disconnect the choke cable from the frame. 8. Remove the stock carburetor. 9. Evo: remove the stock manifold. 10. Twin Cam: unplug MAP sensor, remove manifold and then remove the MAP sensor from the manifold. Installation: Intake Manifold: Twin Cam only: Install MAP sensor in Mikuni manifold. 1. Attach the Mikuni manifold to the engine. Align the manifold before tightening the bolts. The flange surface of the Mikuni manifold should be parallel with the front of the engine’s cam cover. Use a level or angle meter to check this. Tighten the manifold bolts. 2. Attach the rubber flange to the Mikuni manifold with the 5/16″x3/4″ bolts and washers. To ease installation, use liqiud detergent to lubricate the manifold seals. Choke: Evo: We recommend that you use the Mikuni choke cable that is furnished with the carburetor. However, you can use the stock Harley cable (’90-’99 models only) if you follow the Twin Cam choke cable instructions. Twin Cam: 1. Remove the Harley choke cable from the stock carb. 2. Remove the Harley spring and plunger from the Harley choke cable. 3. Remove the Mikuni spring and plunger from the Mikuni carburetor. 5. Install the Mikuni spring and plunger onto the Harley choke cable. Change nothing else; be sure to use the Harley plastic nut, not the Mikuni nut. 6. Install the new assembly into the Mikuni. Be careful to only gently tighten the plastic nut.

Hardware Installation The PFI system consists of two hardware sub-assemblies (1) Throttle assembly (2) Coil assembly. The throttle assembly resembles a carburetor except it has the brain mounted on top of it, plus injectors on the bottom and a throttle position sensor (TPS) on the side. The coil assembly contains the coil, fuel pump, electrical components, and pressure regulator. There is also a unique multi- tooth ignition pickup wheel, which replaces the stock one in the ignition cone, but we use the stock ignition pickup sensor. This pickup wheel, with its many teeth, is the key to sequential fuel injection and single fire ignition. The throttle assembly is designed to attach to an S&S ® Super G (53 mm diameter hole) or equivalent intake manifold. If you do not have one on your bike you can purchase one directly from BDL or from S&S, or from anyone that makes such a manifold. The coil assembly is already attached to the supplied top engine motor mount designed for rigid mounted engines. If you have a bike with a rubber-mounted engine, you can use a special adapter available from BDL. 1. ATTACHING THE THROTTLE ASSEMBLY-Using the supplied 3/8-16 x 1.25 bolts, attach the throttle assembly to the intake manifold using the included insulator block using a light film of silicone sealer. Note: It is imperative that you use the supplied bolts as longer ones may interfere with the brain and locktite ® is recommended . 2. ATTACHING THE THROTTLE SUPPORT PLATES-Attach the throttle support plate and your air filter backing plate to the front of the throttle. Connect the filter support plates to the cylinder head breather holes using the stock breather bolts.

Motorcycle cylinders work quite independently compared to automobiles. Separate carburation, intake manifolds, exhaust pipes and sometimes even independent air filters allow the cylinders to be tuned so that one may be making more power than another. This can be due to differences in air flow, temperature, injection, or valve adjustment betwen the cylinders. Periodically, the cylinders should be synchronized. This is usually done by comparing intake manifold vacuum beneath each throttle and trimming the mixture until balanced. Some old-timers will tell you it can be done by ear, listening to the air flow in each carb throat through a tube stuck in your ear. Most modern tuners have switched to mercury sticks. Rigid tubes stuck in a bath of mercury are attached to the vacuum source. The vacuum draws the mercury up the sticks in proportion to pressure difference between the manifold and the atmosphere. In order to smooth out the individual vacuum pulses, a damping device is needed. This is nothing more than a small orifice (pin hole) restriction in the lines, placed close to the manifold with an air reservoir (length of tube) behind it. Because there is no real air flow in the gauges, there is no pressure drop across the orifice. But when the manifold vacuum drops there is a delay before the gauge pressure can bleed off and it appears steady and readable. Other types of vacuum gauges include mercury-less versions (that draw metal rods), or traditional needle, or “clock” gauges. The clock gauges are very fast acting (they are designed that way so you can see engine problems such as sticking valves). You will definitely need a damper if you choose a clock gauge. I would recommend using two side by side gauges for checking cylinder synch. The reason is, the cylinders are not perfectly independent. As one cylinder drops strength, the idle drops, and this will change the vacuum in the second cylinder’s manifold. It takes a bit of fooling around to get a cause-and-effect feel when you are turning the screws. Swapping gauges would make this difficult
