Installation of the Champion EZ-Steer system is similar to the installation of the OEM triple clamp of your Harley Davidson FLH Motorcycle. We recommend that you use an OEM service manual and follow the prescribed disassembly, installation and torque specifications for the upper and lower clamp assembly. Before Installing Kit (2008 & Prior) The wiring bracket of the OEM upper triple clamp needs to be modified to fit the Champion upper triple clamp. After removing / disassembling the OEM parts from your motorcycle, position the OEM wiring bracket onto the Champion upper clamp as shown. Scribe the ID of the steering stem hole onto the wiring bracket and enlarge the hole to scribe line. This will allow the wiring bracket to fit over the new Stem Lock-Nut. Install OEM handle bar mount assemblies to Champion upper clamp using Item #5 (Handle Bar Mount Spacer). The spacers are used on top of the upper clamp. Installation Notes • Be sure to use the correct fork extension. Yellow 2002 and newer (non adjustable air pressure). Black for 2001 and older (adjustable air pressure). Be sure to double check the fork cap (Fork Tube Plug) being removed. • Reinstall the OEM O-rings on Item #7 (Fork Extensions) prior to installing in the fork tubes. • On some of the Road King models with chrome headlight Nacelle, Item #9 must be mounted underneath upper clamp Item #2 to ensure enough room for air fittings. • Be sure to replace fork covers in proper order, during installation of the fork tubes. • Thoroughly clean sides of steering neck and install self adhering rubber stops where steering stop screws contact frame. • Secure wires and cables clear of steering stop bolts. • Do not torque Item # 1 (½-20 x 1-1/4″ Hex Head Bolt) until fork tubes have been installed to assembly. • Note the torque specification for the items listed in the table below.

Champion Yamaha Road Star EZ-Steer Installation of the Champion EZ-Steer system is similar to the installation of the OEM triple clamp of your Yamaha Road Star Motorcycle. Much of the OEM hardware is retained and reused. It is assumed that the installer has advanced and/or professional skills in motorcycle servicing. We recommend that you use an OEM service manual and follow the prescribed disassembly, installation and torque specifications for the upper and lower clamp assembly. Recommended Procedures • Remove headlight, windscreen (if so equipped) and brackets from motorcycle. • The wheel and fork assembly can be removed as one complete unit. Disconnect the master cylinder brake line from the tee fitting below the lower triple clamp. The caliper brake lines may be left in place on the tee fitting. • Install supplied extensions to fork tubes the supplied o-rings. Apply lubricant to o-rings and extensions prior to installing to fork tubes. • Install the lower fork tube covers to the lower clamp prior to installation to motorcycle using the longer screws supplied. The two longest screws are used in the outboard holes. • Replacing the upper OEM bearing and race with the Champion supplied bearing and race, install Champion lower triple clamp to motorcycle reusing original hardware as removed. Torque bearing lock nut to 30 lb. ft. • Slide fork tubes up through bottom of lower clamp approximately 6-8 inches. Install the OEM gaskets, washers and upper fork tube covers. Do not reinstall brake line holders at this time. • Install Champion upper clamp with OEM washer and dome nut. Leave loose. • Slide forks up and into the upper clamp until top of extension is flush with top surface of clamp. • Torque dome nut to 85 lb. ft. • Ensure that fork tube extensions are flush with top of upper clamp. Torque upper and lower clamp bolts to 35lb. ft. • Install handle bars to upper clamp using OEM bolt with supplied flat washers. One washer on top, two on bottom, both sides. • Reinstall brake line holders to the bottom of the lower triple clamp using the supplied M6 NyLoc nuts. • Reinstall all other OEM parts as removed. • Bleed brakes. WARNING: If the Champion EZ-Steer system is installed on a motorcycle / sidecar combination and the sidecar is removed, the motorcycle is not safe to ride, and OEM triple clamps should be replaced.

Torque bearing lock nut to 35 lb. ft.. • Install covers to bottom forks if supplied with OEM motorcycle. • Install Champion upper clamp with OEM washer and dome nut. Leave loose. • Slide forks up and into the upper clamp until top of forks are flush with top surface of clamp. • Torque dome nut to 75 lb. ft.. • Ensure that fork tube extensions are flush with top of upper clamp. Torque lower 8mm bolts to 20 lb.ft. and upper 10 mm clamp bolts to 30 lb. ft.. • Install handle bars to upper clamp using OEM nut and flat washers. • Reinstall brake line holders to the lower triple clamp. • Reinstall all other OEM parts as removed. • Bleed brakes. • OEM windshield # 08R80-MCH-100 can be used on this kit

Torque bearing lock nut to 35 lb. ft. • Install fork tube covers to bottom clamp if supplied with OEM motorcycle. • Remove OEM nylon tube cover sliders from lower fork legs and replace with supplied sliders, if required for lower chrome covers on C models. See figure on the right. • Install Champion upper clamp with OEM washer and dome nut. Leave loose. • Slide forks up and into the upper clamp until top of extension is flush with top surface of clamp. • Torque dome nut to 75 lb. ft. • Ensure that fork tube extensions are flush with top of upper clamp. Torque upper 8mm bolts to 20 lb. ft and lower 10 mm clamp bolts to 30 lb. ft. • Install handle bars to upper clamp using OEM nut and flat washers. • Reinstall brake line holders to the lower triple clamp. • Reinstall all other OEM parts as removed. • Bleed brakes.

The cylinder sleeves provided with the Wiseco V-Rod big bore kit have been finished honed to size and the piston to cylinder clearance has been set. Prior to installation, the sleeves must be washed in hot soapy water (not parts washer solvent) and dried. Coat the bore surface with motor oil and wipe it with a white towel. If the towel shows any remaining grit, repeat the hot soapy water washing process until the towel will only show clean motor oil. CAUTION: Test fit the cleaned sleeve (without O-Rings installed) into the engine block. Sleeve should drop into position. If sleeve will not easily drop into position, warm the engine block with a hair dryer until sleeve will drop into position. Remove sleeve, then continue installation procedures. From the bottom side of the sleeve, gently roll the 2-cylinder sleeve O-rings into the two grooves on each sleeve. Apply motor oil to the O-rings and gently install the sleeves into the block until bottomed. CAUTION: DO NOT ATTEMPT TO INSTALL SLEEVES WITHOUT LUBRICATING THE O-RINGS. FAILURE TO LUBRICATE O-RINGS COULD RESULT IN TORN OR DAMAGED O-RINGS THAT WOULD NOT BE EVIDENT UNTIL ENGINE WAS STARTED. INCORRECTLY INSTALLED O-RINGS CAN RESULT IN CATASTROPHIC ENGINE DAMAGE. NOTE: REFER TO THE OEM SERVICE MANUAL FOR ALL TORQUE SPECIFICATIONS PISTON RING PREPARATION Wiseco V-Rod pistons incorporate an advanced 2 ring system • The top ring is file-fit, and as such, requires that the end gap must be clearanced. The proper end gap clearance is .016-.018″ with the ring installed squarely in the bore. The top ring must be installed on the piston with the dot marking toward the top of the piston. • The oil ring is comprised of the expander and two rails. Install the expander first, and then the rails. Check to make sure the expander tips have not overlapped. It is not necessary to clearance the end gaps on the oil rails. The rails should be installed without modification. PISTON INSTALLATION The Wiseco V-Rod big bore kit is supplied with pistons that are front and rear cylinder specific. Install the front piston 4792M10795 in the front cylinder with the arrow facing the front of the engine. Install the rear piston 4793M10795 in the rear cylinder with the arrow facing the front of the engine. A piston ring compressor is required to install the pistons into the cylinders.
