Remove key from the ignition switch. Remove the side panels from both sides. Remove both foot wells. 2. Drain coolant. Remove the oil drain plug from the motor; if you carefully drain it into a clean container you should be able to reuse it. 3. Disconnect shift motor (on electric shift models only). Remove coolant hoses. 4. Remove the bolts that mount the front differential to the frame, no other parts need to be removed. Carefully slide the front differential towards the front of the machine; you might need to lift up slightly to get the differential to move. Remove the drive shaft. Remove o-ring on output shaft (on motor). 5. Remove the fuel pump. 6. Loosen the front crankcase cover bolts, keep track of each bolt length and location. Slowly remove the crankcase cover. Carefully watch for o-ring shims and dowel pins that may fall out. 7. Unstake the nut holding the clutch on and remove nut. Using Honda tool #07933-HB3000A thread the large part of the tool into the center of the clutch. Tighten the center bolt on the tool while holding the large part of the tool with a wrench. This will pull the clutch off the machine. Place the clutch on a clean work surface. EPI performance.com
8. Using the c-clamps push down slightly on the outside cover and remove the four e-clips. Keeping track of which way they come off, remove the round metal plates one at a time. This will allow you to see the complete spring. Remove one end of each spring using a spring tool or needle nose pliers and then remove springs. Install the EPI springs by inserting the spring into the outer edge first. Using a spring tool or pliers (45 degree bent pliers work well) pull on the spring and insert the end into the hole. Install the metal plates and the e-clips. If you can’t get the plates to sit flat make sure each clutch arm is flat against the bottom plate of the clutch. Occasionally when you put the springs on, the clutch arms will pop up. Slide the clutch into the machine. The Sprague clutch is marked “outside” when installing make sure this is facing out. Torque clutch nut to 87 ft/lbs. 9. Clean the gasket surface on the motor and on the cover. Put a thin layer of Honda Bond or Yamabond semi-drying liquid gasket (or something similar as long as it is semi-drying) on the crankcase cover. Carefully install crankcase cover, do not force cover on. Torque bolts to 9 ft/lbs. 10. Install the fuel pump. 11. Install the o-ring on the output shaft (on motor) and install the drive shaft. Carefully slide the front differential back into place and mount to the frame. Install the coolant hoses. Refill your engine coolant to the proper level according to your owner’s manual. 12. Install the oil drain plug. Refill your engine to the proper level according to your owner’s manual. You can reuse your oil if it is clean and was drained into a clean container. Only use manufactures recommended oil. 13. Be sure to double check coolant and oil levels and to look for any leaks after the machine has run for a few minutes. 14. Go out and ride your machine. Engine Oil Replacement • Replace the engine oil after the first 50 miles or 1 hour with 5w50, 10w50 or 15W50 synthetic engine oil. Then replace again every 1,500 miles or 1 each year. Check oil level every 500 miles, add oil if needed. Changing the Engine Oil (1).Warm up the engine for a few minutes. (2).Stop the engine. (3). Place scooter on center stand. (4).Place an oil pan under the engine and remove the dipstick. (5).Remove the drain plug and drain the oil. Reach in drain hole, pull out filter clean and reinstall, after all oil drains out. (6).Reinstall drain plug. (7). Fill the engine with oil until the level is in the designated area on the dipstick. (8).Start the engine and check for oil leaks. If a leak is found stop the engine immediately and look for cause. Rear Wheel Oil Replacement • Replace the gear oil after the first 500 miles with 5W/50 synthetic engine oil. Replace the gear oil again every 4 months or every 2000 miles. • Replacing the Gear Oil (1).Put the scooter on the center stand (please see photo below) . (2).Place an oil pan under the gear case (please see photo below) . (3).Remove the oil filler bolt and the drain plug to drain the oil (please see photo below) . (4).Reinstall and tighten the drain plug. (5).Fill the gear case with oil (please see photo below) . (6).Reinstall the oil filler bolt. (7).Check for oil leakage. Cleaning Air Cleaner Be sure to check the air cleaner regularly. (1).Place the scooter on the center stand. (2).Unscrew and remove the left side panel. (3).Remove the air cleaner cover by removing the screws. (4).Take out the air cleaner by removing the screws. (5).Remove the air cleaner element and wash it gently, but thoroughly in solvent. Replace if damaged. (6).Squeeze out the excess solvent and dry it. (7).Apply oil to the entire surface of the air cleaner and squeeze out the excess oil. It should be damp but not dripping. BMW Inspection 1000 km/600 miles I -BMW Service II -BMW Inspection III -BMW Annual Service IV Reading out MoDiTeC fault memory (Inspections I, II, III and IV) • Remove the left air cleaner trim panel. • Connect MoDiTeC to diagnostic plug. • Read out the fault memory. • Perform any repair work indicated. Checking throttle cable play, adjusting if necessary (Inspections I and III) • Check throttle cable for free movement and freedom from abrasion or kinking; renew if neces- sary. • With the steering turned to various angles, open the throttle twistgrip fully and allow it to close again. • When released, the twistgrip must return to the closed position by itself. • Pull back the protective cap. • Preset throttle cable play with the engine cold to 1.5 mm (0.06 in). • Warm the engine up to its regular operating tem- perature. • Adjust throttle cable play to 0.5mm (0.02 in) Changing engine oil, renew oil filter element (Inspections I, II, III and IV) L Note: If the motorcycle is ridden only for short distances or outside temperatures are below 0°C (32°F): change the oil and renew the oil filter element every 3 months, but at least every 3 000 km (1 800 miles). • Change the oil while it is at regular operating temperature. • Remove screw plug. • Unscrew oil drain plug and drain off oil. • Fit new seal and screw in drain plug. • Use oil filter wrench, BMW No. 11 4 650 , to unscrew and remove the oil filter. • Coat sealing ring on new oil filter element with oil and screw in. • Add oil. • Insert and tighten the screw plug. • Check engine oil level with the motorcycle in a horizontal position; use the auxiliary stand, BMW No. 001550 . e Caution: Never add engine oil above the MAX mark. Time and Ease: Easy­ Under 30 Minutes Tools/Supplies: Ratchet w/sockets or wrenches, oil, oil pan, oil filter, rags, funnel Step 1: Put scooter on center stand and allow the engine to cool. Step 2: Unscrew and extract the cap­dipstick (1) . Step 3: Unscrew and remove the engine oil filter (3) . Step 4: Unscrew and remove the oil drain plug (4) . Allow the oil to drain completely. Step 5: Install a new oil filter (3) , being careful to lubricate the O­ring on the filter with oil. Step 6: Tighten the engine oil drain plug (4) . Step 7: Fill through the filling hole (2) with approximately 1.7 L of 5W­40 Synthetic or other that exceeds API ST Specifications. Step 8: Tighten the oil level dipstick (1) . Step 9: Start the engine and let run for a few minutes, Shut it off and let it cool. Check the engine oil level again using the dipstick (1) , and top it off if necessary, without ever exceeding the “MAX” level.
