1. Each bike varies with regard to welds and gussets. Review the photos first to get the idea of what needs to be done. 2. These photos may not be your exact model but depict the concept of what must be done. 3. Block the front tire securely before removing the top triple clamp so the tire cannot move at all. See photos. 4. Support the rear tire also, just enough to keep tension on the front tire so the forks stay tight. 5. Warning: Once the triple clamp is loose, the forks can roll away from the bike AND it happens very quickly . 6. The main triple clamp nut adjusts the tension on the steering head bearings. Make note of its tension before removing and do not over tighten the nut. It should be seated just enough to take the play out of the bearing.. 7. The top of the gauge/light cluster is mounted to the top triple clamp. You have to take out 4 self tapping Phillips head screws to remove the gauge pod. There is one connector on the back side of that and then it comes off. Then there are two bolts that need to come out with an 8mm wrench to free the top triple clamp. 8. Loosen the triple clamp pinch bolt under the main nut and forks pinch bolts and remove the top triple clamp, taking note of how tight the main nut is, so you can re-tighten it to the exact amount. Remove the tin bearing shroud (cover) and rubber seal making note of how the seal goes on, (lips face downward). 9. Grease your bearings while you have them exposed. (Keep the grease off the area where our frame bracket mounts!). 10. The goal is to allow the frame bracket to clamp cleanly and squarely around the upper half of the head tube. 11. Review your individual bike’s welding characteristics at the head tube. You’ll notice on the head tube there is a “groove” machined 360 degrees around the head tube. Everything in or above this groove must be clean of welds or slag. If this groove is visible all the way around and no welding slag has extended upward into or past this groove, then you’re installation should be easy. Any welds extending into or above this groove must be filed away, but without changing the clamping area diameter. DO NOT file away the paint on the clamping area if possible. Spend a little more time filing carefully and your bracket will stay tight. 12. Each bike seems to have not only different welds, but slightly different gussets. Evaluate your individual bike to determine the best fit. The bracket must clamp squarely and cleanly to the area just above that groove and yet SIT FLUSH all the way around the diameter of the head tube as per the photo in the lower right corner. Do not allow the bracket to protrude above the seal seating surface. Use a flashlight to see up under the bracket where it’s hitting if it’s not Flush. This bracket has clearance cut into it to clear the backbone of the frame

Before you install your new ASV brake lever, you MUST choose the correct brake light switch tab to install. You will find in the package with this lever one plastic bag with four smaller bags inside of it. One bag has two small phillips screws. The other three bags have small black aluminum blocks (light switch tabs) with labels on them. Part# BRC511-H is ONLY for HONDA motorcycles. Part# BRC511-STK is for all SUZUKI, TRIUMPH and 05-06 KAWASAKI ZX636R motorcycles ONLY. Part# BRC511-K is for all KAWASAKI motorcycles EXCEPT the 05-06 ZX636R . Choose the correct tab for your bike and install it onto the lever as shown in photo 2b using the two small Phillips head screws provided. It is recommended that you use locktite or another type of thread locking adhesive to make sure these screws do not come loose. Be sure to tighten these screws as tight as you can without stripping them. The brake stop / light tab is required for your ASV brake lever to work properly Carefully place the lever into the master cylinder while inserting the plunger rod into the barrel hole as shown in photo 4. Install the main pivot bolt, and tighten it until it is snug against the master cylinder. Do not over-tighten, as it could cause the lever to bind in the master cylinder

Disconnect the carburetor fuel line hose at the fuel pump. •Disconnect the fuel pump wire coupler. •Remove the choke cable from fuel pump bracket. •Remove the upper engine mount, leaving the fuel pump attached to the mount. •Disconnect the TPS and carburetor wire couplers.       Disconnect the throttle cables, and then remove the carburetor. NOTE: The idle adjuster can be removed from its bracket without loosening the bracket screws. Move the hose to the underside of the foot rest mount and support it as necessary so that it is out of the way Cylinder Head Oil Pipe Removal/ Installation: •Slightly loosen all three banjo bolts before removing them to prevent oil line deformation. NOTE: When loosening the upper banjo bolts, hold the line in place using a wrench at the flat surface on the fitting. Air Injection System (AIS) Removal: •Remove the electric starter motor. •Remove the regulator/rectifier assembly. Remove the AIS pipes from the cylinder head, but leave them attached to the AIS assembly. •Remove the three screws with 8mm heads, and then remove the AIS air filter from the right side. •Remove the three Phillips head screws holding    the AIS assembly on the frame. •Remove the AIS assembly from the left side. PAGE 5 of 12 Transfer Case Removal: •Remove the transfer case bracket first. Then remove the outer chrome cover, inner cover, and drive-sprocket nut. NOTE: There is a sealing washer between the inner case and the transfer case at the 8mm stud. Be sure to replace it during re-assembly. •Remove the two chrome oil lines between the engine and oil tank. NOTE: Retain the four O-rings for re-use. •Remove the drive pulley cover and remove the drive pulley nut. •Loosen the drive belt tension. •Remove the drive pulley, inner cover, collar, and O-ring. NOTE: The collar has a bevel on its inside diameter     for the O-ring facing inward and a bevel on the outside diameter facing the pulley. •Remove the drive and driven sprockets with chain as an assembly. •Remove the collar and O-ring. NOTE: Collar has a bevel on its inside diameter that faces inward for the O-ring. •Remove oil tank filler neck. •Remove the relay bracket on the right-hand side. NOTE: Leave the relays connected. Simply move them out of the way to allow room for transfer case removal. •Slide the transfer case out from the right side.

INSTALLATION 1. If saddlebag rails have not yet been installed: Perform the Air Wing Saddlebag Rail installation up to the point of final assembly of the rails to the saddlebag lids. If saddlebag rails are already installed: Open one saddlebag and remove all loose contents. Remove one saddlebag from the vehicle per service manual instructions. From the underside of the saddlebag lid, remove the fasteners retaining the saddlebag rail to the lid. Note fastener position and save all components for installation. 2. ALL installations: See Figure 3. Obtain a saddlebag rail light assembly (1) from the kit. 3. Insert the light wires through the hole (B) in the side of the saddlebag rail (A) mounting post, and out through the bottom of the post. 4. Install the light to the underside of the saddlebag rail rear cross bar with two screws (4) from the kit. Tighten the screws >securely. 5. Insert the light wires through the left rear saddlebag rail mounting pad (C) and the left rear hole (H) in the saddlebag lid (G). Assemble the saddlebag rail to the lid per the instructions in the Air Wing Saddlebag Rail Kit, feeding the wires through the left rear saddlebag rail nylon washer (D), plain washer (E) and the hex head hollow screw (F). Tighten the two Phillips head screws to 27-31 in-lbs (3.1- 3.5 Nm) . Tighten the hex head hollow screw to 30-50 in- lbs (3.4-5.6 Nm) .

Installation NOTE A Service Manual for your vehicle is available from your Harley-Davidson Dealer. 1. Remove saddlebags from motorcycle according to Service Manual instructions. 2. Remove left and right side covers (located just ahead of saddlebags) by removing Phillips head screw from bottom of side cover. Save hardware and side covers for later reassembly. 3. Remove upper and lower bolts securing left and right forward saddlebag guards to frame. Remove Phillips head screws securing saddlebag guards to muffler supports. Discard saddlebag guards, but save hardware. 4. See Figure 1. Install new left and right forward saddlebag guards (1) with upper bolts (2), lower bolts (3) and Phillips head screw (4) saved from Step 3. 5. Insert one rear guard rail mount (6) onto rounded, tubular end of one of the saddlebag side guard rails (5). 6. Insert a hex cap screw (8) through one of the front guard rail mounts (7) as shown. 7. Line up saddlebag side guard rail (5) with attached rear guard rail mount (6) from Step 5 with lower hole in forward saddlebag guard rail (1). Insert hex cap screw (8) from front guard rail mount (7) through hole in forward guard rail (1) and into side guard rail assembly. Tighten finger tight. 8. See Figure 2. Install a side guard rail (2) in lower position on rear fender support (3) with pan head screw (1). Tighten finger tight. 9. Repeat Steps 5 through 8 in upper position. 10. Repeat Steps 5 through 9 for opposite side of vehicle. NOTE Each of the four guard rail clamps vary slightly. Two fit together for the right side of the motorcycle and two fit together for the left side. The inner right and left clamps have two holes drilled through them. 11. See Figure 2. Locate four guard rail clamps (4). Match up two left side and two right side guard rail clamps. Install one piece of cushion tape to the lower inner surface of right and left inner clamps. Peel off paper from outer surface of tape. Do not apply tape to the outside clamps. NOTE Be sure that you correctly position the inner clamps on the side guard rails, as directed in Step 12, before tape on inner clamp contacts side guard rails. Tape is very sticky and will be difficult or impossible to remove once it has made contact with side guard rail surface. 12. See Figure 2. Position clamps (4) in desired position on side guard rails (2). Install clamps (4) on left and right side of vehicle side guard rails using four Torx screws (5). Torx screw heads should face inward toward motorcycle. Tighten each screw a little at a time until secure. 13. Tighten hex cap screws and pan head screws installed in Steps 7 and 8.

INSTALLATION For models WITH maxi-fuse: To prevent accidental vehicle start-up, which could cause death or serious injury, remove maxi-fuse before proceeding. (00251a) 1. Refer to the Owner’s Manual and follow the instructions given to remove the seat and maxi-fuse. Retain all seat mounting hardware. For models WITHOUT maxi-fuse: To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) NOTE For 2004 and later XL (Sportster®) models, the negative battery cable is most easily disconnected at the engine crankcase . 1. Refer to the Owner’s Manual and follow the instructions given to remove the seat and disconnect the negative (black) battery cable from the negative (-) battery terminal. Retain all seat mounting hardware. NOTE Figure 1 shows the original equipment tail/stop lamp mounted to a full fender. The lamp is rotated 180° when mounted to a Bobtail fender. 2. See Figure 1. Loosen the two Phillips head screws (2) retaining the tail/stop lamp assembly (1) to the lamp base (3), and pull the lamp assembly away from the base. 3. Removing the Analog Fuel Gauge NOTE The fuel gauge wires are routed through a tube in the fuel tank, and are secured by a clip at the bottom of the tank and, on some models, a clamp on the frame. Open the clip and clamp as needed, and be sure there is enough slack in the wires to be able to lift out the gauge. 1. At the bottom left side of the fuel tank, bend back the flexible clip slightly to free the fuel gauge conduit. Open the harness clamp on the frame if necessary to free the conduit. Gently pull on the conduit to draw the Multilock connector [117] out of the tunnel. 2. See Figure 2. Depress the pin on the socket terminal side of the connector, and pull apart the pin and socket halves. 3. See Appendix B in an appropriate Service Manual. Use a pick (Snap-On TT600-3 or equivalent) to remove the terminals or clip off the wires. Remove and discard the fuel gauge. 4. For Carbureted Models: See Figure 2. Remove the fuel gauge by firmly grasping and carefully pulling up (do NOT twist) on the gauge just far enough to free it from the fuel tank. Disconnect the two sending unit connectors. Feed the conduit and two wires up through the tube while removing the gauge. Remove and discard the fuel gauge. For Fuel-Injected Models: See Figure 2. Remove the fuel gauge by firmly grasping and carefully pulling up (do NOT twist) on the gauge to free it from the fuel tank. Feed the conduit and three wires up through the tube while removing the gauge. Remove and discard the fuel gauge. 5. Remove and discard the rubber gasket. INSTALLATION For Kit Numbers 75084-04B or 75237-03B 1. See Figure 2. Assemble the new gasket (3) to the LED fuel gauge (1) from the kit. Install the gasket so the flat side contacts the edge of the gauge. 2. See Figure 1. Use three of the Phillips-head screws and washers from the kit to connect the wires as follows: Fasten the Orange wire (1) ring terminal to the gauge connection marked “12V and “O” with a screw and washer. Fasten the Black wire (2) ring terminal to the connection marked “GND” and “BK” with a screw and washer. Fasten the Yellow/White wire (3) ring terminal to the connection marked “Y/W” with a screw and washer. 3. See Figure 2. While carefully lowering the fuel gauge, feed the wire harness (2) down into the drain tube until the three short (Orange, Black, Yellow/White) wires exit the hole at the bottom of the fuel tank. Gently pull the wires to remove slack while installing the gauge to the fuel tank. Do not twist the gauge during installation. Hold the gauge firmly and press down until it snaps into place

Disassembly of motorcycle: 1. Place the motorcycle on the center stand or lift. 2. Set the shock preload to zero. 3. Remove the four m8 x 1.25 SHCS from the passenger handles and remove seat. 4. Remove the rear side covers. 5. Disconnect negative battery terminal. 6. Remove the four m8 x 1.25 SHCS and the passenger floorboards. 7. Remove the six m5 x 0.80 BHCS and the foot rest under cover. 8. Remove the six m5 x .80 BHCS and the swing arm pivot bolt covers. 9. Remove the four m8 x 1.25 flange bolts on the rear crash guards. Remove and discard the rear crash guards and bolts. 10. Remove the four #2 Phillips head screws from the inside of the trunk to remove the trim pieces on the sides. 11. Remove the two #2 Phillips head screws in the rear trim molding and remove molding. 12. Remove the seven #2 Phillips head screws from the lower trunk cover. Remove the lower trunk cover. 13. Remove the five #2 Phillips head screws from the trunk opener cover. Remove the trunk opener cover. 14. Disconnect the left and right saddlebag release cables. 15. Remove the five m6 x 1.0 BHCS in the rear fender panel. Remove and discard the rear fender panel and cap screws. 16. Disconnect the trunk wiring. 17. Remove the four m6 x 1.0 flange screws. Remove the trunk from the saddlebag / trunk stay. 7 18. 2005 and older 2005 and older 2005 and older 2005 and older ABS equipped motorcycles: ABS equipped motorcycles: ABS equipped motorcycles: ABS equipped motorcycles: Remove rubber bungee from ABS Control Unit, and save for reinstallation. 19. Remove the two side cover grommets from each saddlebag. ( 4 grommets total ) 20. Remove the left and right hand saddlebag latches, strikers, and release cables for core parts return. Refer to Honda service manual. 21. Remove the left and right saddlebag taillights and sub- harnesses for core parts return . Refer to Honda service manual. 22. Remove the four m6 x 1.0 flange bolts from each saddlebag. Remove and discard the saddlebags. 23. Remove the six m6 x 1.0 flange bolts from the exhaust tips. Slide the tip off the muffler body. Save tips and bolts for reinstallation. 24. Loosen the four m8 x 1.25 SHCS on the muffler clamps. Remove the two m8 x 1.25 flange bolts. Remove and discard the mufflers and muffler gaskets. 25. 1. Close the bag completely. Support the outside of the bag with a covered piece of soft material to prevent marring or scratching. 2. Position the template on the outside of the bag, centered between the buckles. Align the template along the gap between the seams as shown at right. Tape the template in place. 3. Drill all of the small holes on the template using a 1/4″ drill bit for the assembly holes. Drill or punch the 3/4″ hole for the lock. 4. Sandwich the lock. item 4, between items 3 and 5 as shown above in FIG.1. Fasten it to the bag with the black slotted blind screws (items 7). Sandwich the leather between the lock cover plate (item 6) on the outside and the lock assembly. It may be necessary to remove a section of excess overlapped leather. 5. Use the phillips head screws (item 7) provided to attach the spring loaded ratched bar assembly. 6. Lock operation. *a. rotate the locking bar down as the bag is closed * * so that it is started into the lock aseembly. *b. check that the bag straps are outside of the bag. *c. Press the bag lid down as your help to align the * * bag lock assembly with the locking ratched bar. the ratchet bar whill operate smoothly into the * * lock when properly aligned.
