A SERVICE MANUAL IS NEEDED TO INSTALL THIS KIT. The rider’s safety depends upon the correct installation of this kit. If the procedure is not within your capabilities or you do not have the correct tools, have your Harley-Davidson dealer perform the installation. Improper installation of this kit could result in death or serious injury. 1. Refer to the Service Manual for your motorcycle model. Screw the cable adjuster all the way in to allow for maximum cable free play. 2. Remove clutch hand lever from hand-lever bracket at pivot pin. Remove original clutch cable from hand lever and transmission. Retain anchor pin bushings. 3. See Figure 1. Install lever end of new clutch cable. Position cable eyelet in clutch lever slot. Retain with new cable pivot pin through original bushings. NOTE See Figure 2. When routing cable on models where clutch cable passes through inner fairing (FLHTC, FLHTC-U and FLHTP with fairing), clutch cable eyelet may be too large to pass through clutch cable access hole in fairing. If this is the case, use the template supplied with this sheet to file out a hole to accommodate the new eyelet. Place the grommet included with kit no. 38607-87A, 38660-00A, and 38667-00 in the hole after filing. 4. Secure the clutch lever in the lever bracket with the lever pivot pin and retaining ring. 5. Follow steps outlined in the applicable Service Manual and install the transmission-end of the new cable with O- ring. 6. Adjust clutch cable according to procedure in Service Manual.

BRAKE LEVER INSTALLATION Do not remove or install the master cylinder assembly without first positioning a 5/32-inch (4 mm) thick insert between the brake lever and lever bracket. Removing or installing the master cylinder assembly without the insert in place may result in damage to the rubber boot and plunger on the front stoplight switch. (00324a) is 01010 Figure 1. 5/32 in. (4 mm) Cardboard Insert 1. See Figure 1. Squeeze the brake lever and place the cardboard insert between the brake lever and lever bracket. NOTE Use the eyelet of an ordinary cable strap if the cardboard insert is not available. NOTE Do not remove the handlebar clamp or switch housing assembly to remove the brake lever. Wear safety glasses or goggles when removing or installing retaining rings. Retaining rings can slip from the pliers and could be propelled with enough force to cause serious eye injury. (00312a) 2. See the Figure 2 and the FRONT BRAKE MASTER CYLINDER section of the Service Manual. Remove the retaining ring (4) from the groove in the pivot pin (B) and discard retaining ring. 3. Remove the pivot pin and retain for re-use. Remove and discard the original equipment brake lever and pivot lever bushing. NOTE New brake levers come with the pivot lever bushing installed. NOTE Follow the instructions in Steps 3 and 4 carefully in order to prevent the actuating tab on the brake lever from damaging the rubber boot and plunger of the front stoplight switch. -J04342 1 of 3 4. Gently press and hold the piston cap (A) forward with a screwdriver. Slip the brake lever into position and align the pivot pin holes. 5. Install the pivot pin removed in Step 2 and new retaining ring (4) from kit. 6. Check the front brake for proper operation. There should be no free play in the hand lever. A slight preload is per- missible. A plugged or covered relief port can cause brake drag or lock-up, which could lead to loss of control, resulting in death or serious injury. (00288a) 7. To verify proper operation of the master-cylinder relief port, actuate the brake lever with the reservoir cover and gasket removed. A slight spurt of fluid will break the surface if internal components are working properly. 8. Reinstall the master cylinder cover. Be sure that all lights and switches operate properly before operating motorcycle. Low visibility of rider can result in death or serious injury. (00316a) 9. Check that the stop light goes on when the brake lever is actuated. Retaining rings can slip from the pliers and could be propelled with enough force to cause serious eye injury. (00312a) NOTE Make sure you are using the correct retaining-ring pliers. Verify that tips of pliers are not excessively worn or damaged. 1. Adjust the clutch cable for maximum free play. With snap ring pliers, remove and retain the external snap ring from the bottom of the clutch lever pivot pin. Remove the pivot pin, clutch lever, clutch cable and rear-view mirror from the clutch bracket. NOTE Apply anti-seize (10) (Harley-Davidson part number 98960-97) from the kit to all screw threads prior to installation. 2. See Figure 1. Install the new chrome clutch bracket (1) using a clamp half (2), washers (3) and screws (4) from the kit. Tighten the screws to 70-80 in-lbs (7.9-9.0 Nm). -J01271 1 is01004 Figure 2. Clutch Cable Adjustment 3. Re-install the clutch cable and clutch lever, mirror and pivot pin and snap ring. See Figure 2. Re-adjust the clutch cable so there is a 1/16-1/8 inch (1.6-3.1 mm) gap between the clutch cable ferrule and the end of the clutch bracket (1). 4. Remove the original clamp half from the front brake master cylinder assembly. 5. See Figure 1. Install the new chrome clamp half (2) on the front brake master cylinder assembly using washers (3) and screws (4) from the kit. Tighten the screws to 70-80 in-lbs (7.9-9.0 Nm). 6. Remove the two screws retaining the brake master cylinder reservoir cover. See Figure 3. Replace with the two standoff studs (1) in the kit. Tighten to 6-8 in-lbs (0.7-0.9 Nm)

Removing Passenger Footpegs 1. Remove and discard the socket screw and lock washer attaching the existing footpeg bracket to the rear swing arm bracket. Proceed to Step 5. Removing Passenger Footboard Supports 1. For standard footboard 50613-91: See the Service Parts illustration. Tilt the footboard to the “up” position. Remove the underside chrome footboard covers if so equipped. From the bottom of the footboard, use a small flat-blade screwdriver to push the rubber beads on the pad up through the holes in the footboard pan. Remove the pad. For swept-wing (FLHRS- and FLHTCSE-style) footboards: With the passenger footboard in the “down” position, carefully raise an outside “corner” of the stock footboard insert off the footboard pan with a suitable flat-bladed tool, taking care to avoid scratching the chrome footboard pan. Continue around the edge of the footboard, using a second flat-bladed tool if necessary to pry up and remove the old insert. 2. Using a brass drift and rubber mallet, tap one pivot pin (6) out of the pivot hole into the center pocket of the footboard pan, remove the pin and set it aside. Repeat for the second pin. 3. Remove the footboard from the support bracket (1). Remove and discard the steel ball (5) and spring (4) from the hole in the bracket. 4. Remove and discard the socket head screw (2) and lock washer (3) attaching the footboard support bracket to the rear swing arm bracket. Proceed to Step 5. Installing the New Footboard Supports NOTE Three holes are available in the rear fork brackets for footboard support mounting. Depending on model and year, the footboards can be installed in any of two or three positions for passenger comfort. A plastic plug, inserted in the upper hole at the factory, can be removed. 5. See the Service Parts illustration. Position a new chrome footboard support (1) against the swing arm bracket at the desired height. The left and right supports are identical. With the locating peg on the footboard support in the next lower hole, fasten the support with a hex socket screw (2) and lockwasher (3) from the kit. Tighten the screw to 15-18 ft-lbs (20-24 Nm). 6. Place the new spring (4) into the retaining hole in the footboard support. Rest the detent ball (5) on top of the spring

INSTALLATION The rider’s safety depends upon the correct installation of this kit. If the procedure is not within your capabilities or you do not have the correct tools, have a Harley-Dav- idson dealer perform the installation. Improper installation of this kit could result in death or serious injury. (00308a) Brake Lever Wear safety glasses or goggles when removing or installing retaining rings. (00312a) NOTE Do not remove handlebar clamp or switch housing assembly to remove brake lever. 1. See Figure 3. Remove the retaining ring (4) from the groove in the pivot pin (A). Do not position fingers between hand control lever and handlebar grip. Improper hand positioning can impair control lever operation and cause loss of vehicle control, which could result in death or serious injury. (00032a) 2. Place a 4 mm (5/32-inch) thick insert between the brake lever and the lever bracket. NOTE A section of corrugated cardboard or the eyelet of an ordinary cable strap can be used for this purpose. See Figure 1. 3. See Figure 3. Loosen the brake master cylinder clamp screws. Rotate the master cylinder assembly slightly forward and then slide toward the center of the handlebar. 4. Remove the pivot pin (A) and original equipment (OE) brake lever. Retain the pivot pin for later assembly. 5. Apply a small amount of GM-40M grease (H-D Part No. 42820-04) to the area where the master cylinder pushrod seats against the brake lever. DO NOT apply grease to the stop-light switch contact surface of the lever. See Figure 2. Align the hole in the brake hand lever with the hole in the master cylinder bracket. From the top of the assembly, slide the pivot pin down through the bracket and hand lever. Check that the pushrod (1) is properly seated in the bowl shaped tab (2) on the lever

DRIVER PEGS HONDA ADAPTOR INSTALLATION INSTRUCTIONS

1. Assemble the peg onto the peg adaptor by removing the allen bolt from the end of the foot peg you are using. Remove the clevis assembly (folding mechanism) from the peg itself. Assemble the peg and allen bolt on to the peg adaptors. 2. The original peg pivots or folds up on a pin and has a return spring. Note how the spring is assembled into the peg. Remove the cotter pin, washer and pivot pin and foot peg. Install the new peg and adaptor assembly onto the motorcycle in the same manner and using the same spring, pin, washer and cotter pin. Set the angle of the new peg as desired and tighten the allen bolt securely. 3. Use the small set screws located at the end of the adaptors to raise and lower the foot pegs resting position.

1. Starting on the left (shifter) side remove shifter pivot bolt (large allen head). Rotate the shifter assembly out of the way. Remove the retaining clip from the bottom of the foot peg pivot pin. Remove the pin and the foot peg. 2. Install the left floorboard in the original foot peg mounting location. (Note the L & R markings on the backside of the mounting blocks.) Place the allen bolt (supplied) through the original mount and the floorboard. It may also help to use the shank of a Phillips screwdriver in the bolthole at the same time to help align the holes. In some cases due to variances in the stock foot peg bracket it you may need to use a 25/64″ (.390) drill bit and drill thru both the bracket and the floorboards mounting block to allow the bolt to go thru. The blocks and their holes are machined to exact tolerances and is kept as close as possible to the size of the peg bracket so that there will not be any looseness or drooping of the floorboards when installed. Thread one of the Ny-loc nuts (supplied) onto the bolt and tighten securely. Reinstall shifter assembly and tighten securely. 3. Repeat for right side and re-check hardware for tightness. (The brake assembly will not need to be removed.)

Start on the right (brake) side. 1) Loosen the nut at the end of the brake rod. This will allow you to unscrew the brake rod from the brake lever clevis later. 2) Pull out the cotter pin and remove the pivot pin. Unscrew the clevis 3) Then using a 14mm socket or box-end wrench, remove the two bolts that hold the brake floorboard/footpeg assembly (whichever your bike has) to the frame. These bolts are torqued to 46 ft lbs, so this may be a bit difficult. 1. Loosen this nut 2. Remove the cotter pin (other side of this pivot pin) remove the pivot pin a unscrew the nut to remove the clevis nd 3. Remove these bolts When you remove the floorboard/footpeg bracket, be careful not to pull the brake switch wires loose. You may wish to cut the cable tie for more room, and then rest the bracket, with the footpeg or floorboard attached, on a short box, or block of wood, to keep it handy. Install the new brake rod, to the end of the existing brake rod. Re-install the pivot pin, and the pivot pin cotter pin. Installing the extension bar: Note that the extension bar is bolted so that it rises up in front. Use the new bolts to mount the floorboard/ footpeg bracket to the threaded holes in front. Install the Extension in the proper orientation (angled holes bolt up to the frame, with front of the bar higher than the rear – see photo) using the stock bolts for the extensions to the frame and the new bolts and washers supplied with the kit, on the forward threaded section to relocate the floorboard or footpeg bracket. The use of LocTite ® Blue here is recommended. At this point the right side Floorboard or Footpeg should be secured tightly and the brake lever hanging loose. Now install the Brake rod extension, threading the male end to the original brake rod. Don’t tighten this end yet Place the clevis over the forward most end of the brake rod extension, and threat the clevis nut onto the end of the rod. Bring the brake rod upright, to meet with the clevis at the end of the brake rod extension and replace the pivot pin. Before reinstalling the cotter pin, check the angle of the brake lever, to insure that you have the brake pedal where you want. If necessary, adjust the extension rod in or out, until you are satisfied, and then reinstall the cotter pin into the pivot pin. Check the Brake switch wire and install a new cable tie if required. Note: Due to utilizing a thicker material, 1/2″ versus 3/8″ from our competitor, the Brake rod is now positioned at a greater angle. Even with the angle, braking performance is not affected, but if you wish to bring the master cylinder in line with the brake rod, do this. Loosen the rear, and remove the front Allen bolt. Then place two washers behind the front bolt, under the bracket, and then re-install the bolts To change the angle of the brake rod, 1) loosen and remove the two master cylinder bracket Allen bolts 2) insert two washers behind the front bolt (front of the bike), behind the master cylinder bracket 3) tighten both bolts. Do not install any washers on the rear mounting hole. This will make the angle of the Brake Rod less aggressive. Step Two – Left Side For the left (Shifter) side, 1) use an open-end 10 mm wrench, to unscrew the two nuts that hold the shift rod in place. PLEASE note that one end of the shift rod has a left hand threaded nut. SAVE the nuts, as you will need them on the new longer Polished Stainless Steel Shift Rod. 2) Remove the stock shift rod. 3) Then using a 14mm socket or box-end wrench, remove the two bolts that hold the shifter floorboard/footpeg assembly (whichever your bike has) to the frame.
