INSTALLTION INSTRUCTIONS – Mule 600/610 (4010 Trans skip to pg 4) 1. Place Roof Panel on top of UTV Roll cage and center front to back, and left to right. 2. Using Figure 1 Below – place UTV Roof Mounting Brackets around roll cage bar and using a marker, mark the position of the holes needed in the roof for each Roof Mounting bracket . Figure 1 Copyright 2007 DiamondBack Automotive Accessories, Inc. Page 3 3. Next, remove the roof from the roll cage and using a drill with 1/4″ bit, drill holes using the marks as a guide. 4. Cut (4) 3″ strips of adhesive foam and apply to roof in where mounting brackets are positioned to prevent roof rattling once mounted. Foam should run in the direction of the roll cage as shown in Figure 1 above. 5. Next, reposition the roof on the roll cage according to step 1. 6. Prior to attaching the roof mount brackets, cut the remaining adhesive foam in half and apply one section to the roof in the center of the roof where roof and each roll cage bar meet as shown in Figures 1 above. If additional tape is required to prevent rattling it can be purchased from any hardware store as window sealant foam tape. 7. Next, attach the roof mount brackets according to Figure 2. Use channel locks or pliers to hold top of carriage bolt and turn nut with 7/16″ socket.

If the wire length appears to be too short, you will have to lengthen the wires. If that’s the case, I must stress that soldering your wires is far superior to using butt splices. Wiring can be pulled from the splices and the splices themselves will take up a lot of room, making your harness bulky. To extend your wires, ensure the wire segments you are going to splice into the harness are of the same gauge as the original harness. Also, it’s a good idea to cut all of the wire segments now, ahead of time, to the same measured length. This will ensure that once all of the new wire Figure 4. Handlebar harness plug wires as they appear from the back of the plug (where the wires enter the plug from the harness) segments are spliced in, all of the finished wires are of the same length and the pins are lined up. Work from wire to wire, cutting them by staggering the cuts about an inch or so apart (see figure 5). This will prevent a bulge in your harness where all the soldering connections are. After cutting each wire, slide on a two-inch piece of heat shrink tubing before starting your soldering. Remove about ¾” of insulation from the ends of the two wire ends (one wire end being the harness, the other being the segment of new wire being spliced in). Halfway down the length of its exposed section, bend each wire 90 degrees and hook the two wire segments together at the bends. Holding the wires securely with a pair of pliers, twist them in opposite directions around each other. Make sure the ends of the wires are wrapped as tight as possible so their sharp points will not cut through the heat shrink tubing when it’s applied. Apply some soldering flux (a little is all you need) and solder the connection by first applying your soldering iron (or gun) to the wire and then applying the solder to the wire. You should not apply the solder directly to the iron as overheating the solder can lead to poorly made solder joints and improper conduction of electricity. When the connection has cooled, slide your heat shrink tubing over the joint and heat it so that the tubing shrinks, making a nice tight seal.

Apply liquid dishwashing soap to the footboard-insert rubber beads protruding through the bottom of the foot- board. 2. With the operator footboard in the “up” position, use a screwdriver to work the rubber footboard beads out through the top of the footboard. 3. Apply liquid dishwashing soap to the rubber beads on the new footboard insert. 4. Place the footboard insert into position on the footboard. Use a pliers to pull each rubber bead into its footboard hole until the beads protrude through the footboard. 5. Repeat the above steps for the remaining footboard insert.

REMOVAL 1. See Figure 1. Remove the cotter pin (5) and washer (E) from the master cylinder clevis pin (B). Discard the cotter pin. NOTE The clevis pin has a slight interference fit. It may be necessary to use pliers to pull the clevis pin from the push rod. Be careful not to damage mating parts. 2. Remove the clevis pin (B) from the brake rod. Thoroughly clean and examine parts for wear. Replace if necessary. 3. Remove the brake lever mounting screw (A) and flat washer (D), and save for reinstallation, if necessary. Remove and discard the outer O-ring (2). 4. Remove the brake lever by rotating counter-clockwise and lifting the master-cylinder clevis if necessary. Pull the lever from the shaft. Remove and discard the inner O-ring. 5. Thoroughly clean the lever mounting shaft of grease and dirt. INSTALLATION NOTE These levers are equipped with self-lubricating bushings. It is not necessary to lubricate the mounting shaft or bushings inside the lever prior to installation. 1. See Figure 1. Insert the new O-rings (4) on either side of the lever bushings (2). Install the new brake lever (1) onto the mounting shaft. NOTE There is insufficient clearance to install the clevis pin from the outside, so it must be installed from the inboard side of the brake lever. 2. Align the holes in the lever and brake rod and insert the stock clevis pin (B) from the inboard side. 3. Install the small flat washer (E) onto the clevis pin and insert the new cotter pin (5). 4. Place the large flat washer (D) onto the brake lever mounting screw (A). Apply Loctite 243 (blue) to the threads of the screw, and reinstall into the brake lever mounting shaft. Tighten the screw to 12-16 ft-lbs (16.3-21.7 Nm) . 5. Install the brake pedal pad (C) to the brake lever. After repairing the brake system, test brakes at low speed. If brakes are not operating properly, testing at high speeds can cause loss of control, which could result in death or serious injury. (00289a) 6. Check the brake lever for proper operation and clearance through its full travel

With left side operator footboard in up position, use a screwdriver to work rubber footboard cover collars out through the top of the footboard. To install operator chrome footboard covers: 1. Moisten kit footboard cover rubber collars with dishwashing soap to ease installation. 2. With footboard in up position, firmly hold new footboard cover in installation position. From underside of footboard use a pliers to pull each rubber isolator into its footboard base hole until the thick collar emerges. 3. Repeat procedures for right side footboard cover. NOTE Avoid the contact of chrome surfaces with abrasive materials (stones, sand, etc.) as damage will result

REMOVAL 1. See Figure 3. Remove button-head screw (A) that attaches battery cover (B) to battery tray (C). 2. See Figure 1. Remove battery cover by lifting it over the two tabs on the battery tray. NOTE The original equipment battery cover trim has four pinch tabs on the reverse side that attach it to the battery cover. 3. See Figure 2. Remove original equipment battery cover trim from battery cover by pushing the four pinch tabs out of the battery cover using a pliers or suitable tool. INSTALLATION 1. Place battery cover over the two tabs on battery tray (C) and attach it to battery tray with button-head screw (A). Tighten screw to 20-40 in-lbs (2.3-4.6 Nm). 2. Obtain chrome battery cover trim (1) from kit. 3. Using a 50/50 isopropyl alcohol/water solution, thoroughly clean the surface where the chrome trim will be installed. Let it dry completely. NOTE Test the trim mount fit prior to removing the adhesive backing from the chrome battery cover trim. 4. Remove adhesive liner from the chrome battery cover trim. NOTE The ideal temperature should be at least 60° F (16° C) for proper adhesion of the chrome trim on the battery cover. 5. Center and install chrome trim onto the battery cover. Apply firm pressure for one minute using a cloth to prevent scratching the battery cover and battery trim. 6. Let the adhesive cure for 24 hours at no less than 60° F (16° C)

INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect the negative battery cable (-) following the instructions in the owner’s manual. 2. Locate the two-sided template (part number 50002-01) printed on a 11 x 17 inch sheet of poster board. Cut out the template as indicated. 3. If the motorcycle is radio equipped, separate the antenna cable from terminal at antenna base. Remove the nut, lockwasher and ground ring terminal from antenna terminal. Remove phillips head screw threaded into antenna base. Remove mast and antenna base. Detach mast from antenna base by turning counterclockwise with adjustable wrench across flats. 4. See Figure 10. Shield threads of antenna terminal stud with strip of light cardboard. Remove terminal with pliers across cardboard strip. Save terminal and mast for later installation. 5. See Figure 1. Open Tour-Pak top and remove all loose contents. Remove Tour-Pak. Align the template as follows: a. Place center line template (4) along rear top edge of Tour-Pak (1) with curved end against one corner. b. Mark centerline at top edge of Tour-Pak. c. Reverse center line template and mark center with curved end against opposite corner. d. If centerlines overlap, mark center one half the distance between the two lines. e. Place a square against lip at top of Tour-Pak and draw a 3 in (76 mm) line down from the center mark

BRAKE LEVER INSTALLATION Do not remove or install the master cylinder assembly without first positioning a 5/32-inch (4 mm) thick insert between the brake lever and lever bracket. Removing or installing the master cylinder assembly without the insert in place may result in damage to the rubber boot and plunger on the front stoplight switch. (00324a) is 01010 Figure 1. 5/32 in. (4 mm) Cardboard Insert 1. See Figure 1. Squeeze the brake lever and place the cardboard insert between the brake lever and lever bracket. NOTE Use the eyelet of an ordinary cable strap if the cardboard insert is not available. NOTE Do not remove the handlebar clamp or switch housing assembly to remove the brake lever. Wear safety glasses or goggles when removing or installing retaining rings. Retaining rings can slip from the pliers and could be propelled with enough force to cause serious eye injury. (00312a) 2. See the Figure 2 and the FRONT BRAKE MASTER CYLINDER section of the Service Manual. Remove the retaining ring (4) from the groove in the pivot pin (B) and discard retaining ring. 3. Remove the pivot pin and retain for re-use. Remove and discard the original equipment brake lever and pivot lever bushing. NOTE New brake levers come with the pivot lever bushing installed. NOTE Follow the instructions in Steps 3 and 4 carefully in order to prevent the actuating tab on the brake lever from damaging the rubber boot and plunger of the front stoplight switch. -J04342 1 of 3 4. Gently press and hold the piston cap (A) forward with a screwdriver. Slip the brake lever into position and align the pivot pin holes. 5. Install the pivot pin removed in Step 2 and new retaining ring (4) from kit. 6. Check the front brake for proper operation. There should be no free play in the hand lever. A slight preload is per- missible. A plugged or covered relief port can cause brake drag or lock-up, which could lead to loss of control, resulting in death or serious injury. (00288a) 7. To verify proper operation of the master-cylinder relief port, actuate the brake lever with the reservoir cover and gasket removed. A slight spurt of fluid will break the surface if internal components are working properly. 8. Reinstall the master cylinder cover. Be sure that all lights and switches operate properly before operating motorcycle. Low visibility of rider can result in death or serious injury. (00316a) 9. Check that the stop light goes on when the brake lever is actuated. Kit Contents Part Number Description (Quantity) Not sold separately Chrome Inner Primary Housing 786A Sealing fastener (5) INSTALLATION NOTES Whenever the sealing fasteners are loosened or removed, they must be replaced. Always replace using Harley-Davidson® Original Equipment sealing fasteners part 786A. Do not use part 786. The primary housing included in this kit installs in the same manner as the stock inner primary housing with the following exception: Use the five sealing fasteners included with this kit. Install and tighten fasteners to the torque specified below. For 2006 Dyna model motorcycles: Remove dowel pins from the chrome inner primary housing before attempting installation. Using a pair of pliers or vice grips, remove the dowel pins by carefully twisting and pulling on the pins. Be careful not to scratch or mar the chrome or sealing surfaces of the chrome inner primary housing. Remove the chain tensioner anchor plate, bolt and screws from the stock inner primary housing after it has been removed, then install it on the chrome inner primary housing. See the appropriate Service Manual for the proper tightening procedure, and torque specifications. 1. See the Drive section of the appropriate Service Manual, and remove the stock inner primary housing. Clean the internal threads in the crankcase and transmission case where the sealing fasteners were removed using a wire brush. Install the chrome inner primary housing as indicated below. Replace the five stock sealing fasteners with the five bolts included in this kit. Put a light coat of primary oil under the head of the sealing fasteners and then tighten to 23-25 ft- lbs (31-34 Nm)
