INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) -J03990 Disconnect negative (-) battery cable first. Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the battery cables, negative cable first. 2. See Figure 1. Locate the rear wiring harness coming out of the rear fender in the area underneath the seat. Disconnect the rear fender lighting wiring connector (1) from the main harness connector (2). 3. Obtain the turn signal module from the kit, and mate the module connectors to the male and female rear fender wiring harness connections. Snap into place. NOTE Due to variations between models, there is no single best location to secure the module. When deciding on a location for securing the module, make sure that the connectors and module will not be bound, and that the wiring will not be pinched when the seat is re-installed. Also, be certain to maintain clearance between the wiring harness and the rear wheel underneath the fender. 4. Using cable straps from the kit, secure the module, connector and wiring in the area underneath seat. 1997-1999 FLHR and FLHRCI models: Go to Step 5. All other models: Proceed to Step 6.

CLUTCH CABLE REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. Disconnect the battery or main fuse following the instructions in the appropriate Service manual. 2. When performing cable disassembly procedures, make careful notes as to the existing cable routing and existing cable strap locations. New straps can be installed in the same locations. 3. Remove the clutch cable following the instructions in the appropriate Service Manual. 4. If installing different handlebars, install them now (refer to the appropriate handlebar instruction sheet) and measure the change in distance that will be required from the end of the cable housing to the clutch lever. Install proper length clutch cables. Incorrect cable length can adversely affect motorcycle operation, which could cause loss of control resulting in death or serious injury. (00448b) 5. Compare the additional required length to the cable provided in your kit. If the cable is more than two inches (50.8 mm) longer or more than one inch (25.4 mm) shorter than the above measured distance, see a Harley-Davidson dealer for the correct cable length. CLUTCH CABLE INSTALLATION Sportster and Softail Models Do not over-tighten clutch cable threaded end fitting. Use recommended torque values. Damage to threaded fitting can lead to loss of transmission fluid, which could result in loss of control and death or serious injury. (00449c) -J04568
NOTE Damage to the clutch cable threaded end fitting due to improper handling/installation is not covered under the Harley-Davidson Motor Company Warranty. 1. See Figure 11. Apply a light coat of clean engine oil on the new O-ring (2) before installing the O-ring onto the threaded portion of the clutch cable end. 2. Install the clutch cable following the instructions in the appropriate Service Manual EXCEPT: Tighten clutch cable fitting to clutch release cover to 36-60 in-lbs (4-7 Nm) . Replace anchor pin with anchor pin supplied in this kit, see Figure 11, item (1 or 7). 3. After installation, follow the instructions in the “Final Assembly” and “Clutch Cable Adjustment” sections in this instruction sheet. FLTR Models with Fairing Lowers 1. See Figure 1. Carefully twist the clutch cable around the coiled opening in the clutch cable guide (2) with the eyelet toward the left handlebar. 2. Route the clutch cable assembly down from the clutch cable clamp while crossing to the right side of the vehicle. Run the cable between the inboard side of the right frame downtube and the outboard side of the voltage regulator. 3. The clutch cable clamp, mounted on the engine guard, has two fingers, an upper and a lower. Feed the cable assembly under one finger and over the other. 4. Finish the installation of the clutch cable following the instructions in the appropriate Service Manual EXCEPT: Tighten clutch cable fitting to clutch release cover to 36-60 in-lbs (4-7 Nm) . Replace anchor pin with anchor pin supplied in this kit, see Figure 11, item (1 or 7). NOTE See Figure 2. Adjust the clutch cable clamp to 2.25 ± 0.25 in. (57.15 ± 6.35 mm) as measured from the inside lower left fairing mount to the clutch cable clamp. 5. After installation, follow the instructions in the “Final Assembly” and “Clutch Cable Adjustment” sections in this instruction sheet.

REMOVING THE OLD SPEEDOMETER NOTE This Instruction Sheet covers several different Harley-Davidson models and years. Make sure you locate and follow the procedures that apply to the motorcycle receiving the new gauge. 1. Apply power to motorcycle and record the odometer reading. 2. Remove the seat according to the procedure in the applicable Service Manual. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 3. Disconnect battery cables, negative cable first. NOTE Cover the fuel tank with clean shop towels to prevent scratching. Damage to the finish could result. 4. Remove the instrument console acorn nut (and mounting screw with a flat washer on some models). Lay clean shop towels on the fuel tank. Lift the console from the fuel tank, turn it upside down and lay it on the towels. NOTE If necessary, bend back the flexible metal clip to free the harness conduit from the underside of the console. 5. Unplug the 12-terminal connector [39B] from the back of the speedometer. Depress the external latches and use a rocking motion to separate the pin and socket halves. 6. Remove the back clamp. All models except FXSTD: Gently pry the three latches upward to release the back clamp from the back of the speedometer. FXSTD: Depress the three external legs of the lock ring, then gently pry the three latches upward to release the back clamp from the back of the speedometer. 7. Unscrew the trip-meter reset button, and pull the harness from the clamp (remove the screw if necessary). 8. Lift the console and remove the old speedometer from the console. Discard the old speedometer, but retain the rubber gasket and back clamp for use with the new gauge. NOTE Set the console securely on the towel-covered fuel tank, and take care that it does not fall off during the following operations. 9. Set the console securely on the fuel tank

Position the ends of the front and rear exhaust pipes into front and rear cylinder heads and align exhaust system while tightening all nuts and bolts; begin at the cylinder head exhaust ports and work back toward the mufflers. a. Finger tighten the upper nuts to the mounting studs. b. Tighten the lower nut to 9-18 in-lbs (1.0-2.1 Nm) . c. Tighten the upper nut to 60-80 in-lbs (6.8-9.0 Nm) . d. Tighten the lower nut to 60-80 in-lbs (6.8-9.0 Nm) . 8. Tighten the acorn nut on the rear exhaust pipe support clamp to 15-19 ft-lbs (20.3-25.8 Nm) . 9. Tighten muffler clamps to 45-60 ft-lbs (61-81.3 Nm) . 10. Tighten screws and washers to 15-19 ft-lbs (20.3-25.8 Nm)

1. Follow the instructions in your Owner’s Manual to remove the seat and any other components (side covers, etc.) necessary to provide access to the battery. 2. Refer to the applicable view in Figure 1 for your model. Break the battery negative (-) connection by removing the hardware assembly from the negative battery terminal. 3. Break the positive (+) battery connection by removing the hardware assembly from the positive battery terminal. 4. Clean the battery terminals and cable connectors using a wire brush or sandpaper to remove any oxidation. 5. Apply a light coating of Harley-Davidson electrical contact lubricant (Part Number 99861-02) to the battery terminals, cable connectors, battery charging harness ring terminals and connector located under the weather- shield cap. Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a) 6. Refer to the view in Figure 1 used for disassembly. Install the positive (RED) lead of the harness to the positive (+) battery post following the sequence shown. • On 1999 and earlier models (with original equipment), torque the positive (+) terminal post bolt to 40 in-lbs (4.5 Nm). • On 2000 and later models (with original equipment), torque the positive (+) terminal post bolt to 60-96 in-lbs (6.8-10.9 Nm). 7. Attach the negative (BLACK) lead of the harness to the negative (-) battery post following the sequence shown. • On 1999 and earlier models (with original equipment), torque the negative (-) terminal post bolt to 40 in-lbs (4.5 Nm). • On 2000 and later models (with original equipment), torque the negative (-) terminal post bolt to 60-96 in-lbs (6.8-10.9 Nm). Harness Routing Do not route the harness near any moving parts. Contact with moving parts may result in damage to harness. Refer to the following sections to determine the correct harness routing for your model. Be sure to avoid any components that may pinch or cut the harness, and avoid components that radiate heat. Take up any slack in the cable and store out of sight. Secure the harness with cable straps (H-D Part Number 10006), which can be purchased separately from any Harley Davidson Dealer. VRSC Model Harness Routing 1. See Figure 2. Route the battery harness/ connector (3) toward the front of the bike following the upper left frame tube. Cleanly tuck the in-line fuse (2) into the space in front of the battery. 2. Continue to route the harness/ gray connector to the front of the bike and behind the vent cover. Secure the harness with a cable strap and let the connector protrude past the cover for easy access. Trim any excess from the cable strap

INSTALLATION NOTES Clean the controller mounting area and the areas where the light pods will be mounted with soap and water before beginning the installation, and allow to dry thoroughly. Remove debris, dirt and grime from the vehicle areas to be highlighted. Ambient temperature should be at least 50 °F (10 °C) for proper adhesion of the light pods and controller box to vehicle surfaces. Light pods should not be located closer than 2.5 inches (63.5 mm) from exhaust pipes or mufflers, and must have 1.5 inches (38.1 mm) clearance from engine cylinders and heads. Do not install light pods with the light source facing directly away from the vehicle. Installation should be done in a way that allows the light to be seen indirectly by reflecting from chrome or painted surfaces of the vehicle. Prepare the Motorcycle To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Refer to the owner’s manual and follow the instructions given to disconnect the battery cables, negative (-) cable first. NOTE For 2004 and later XL (Sportster®) models, the negative battery cable is most easily disconnected at the engine crankcase . Locate and Install the Controller NOTE Do not mount the controller box in a location where vehicle suspension travel could result in contact with the ON/OFF switch or dimmer control. Damage to the controller box will occur. 2. See Figure 2. Locate the controller box (10) on a flat surface that will allow the red (+) and black (-) leads to reach the battery terminals and the rider to access the controls (with the vehicle parked) and, if necessary, the in-line fuse holder (A). a. Test-fit the controller box to the selected surface before installation. Do not remove the adhesive backing until ready to attach the controller box. b. Clean the controller box mounting area with one of the included alcohol swabs. Allow to dry thoroughly. c. Remove the liner from the adhesive backing of the controller box. Carefully position the controller box to the surface, and press firmly into place. Hold the controller box in position with steady pressure for about one minute. Connect the Battery Cables NOTE Verify that the ignition/light key switch is in the OFF position before attaching the battery cables. 3. Verify that the ignition/key switch is turned to the OFF position. Apply a light coat of Harley-Davidson electrical contact lubricant (part number 99861-02), petroleum jelly or corrosion retardant material to the battery terminals. Connect positive (+) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00068a) 4. Refer to the owner’s manual and follow the instructions given to install first the vehicle’s positive (+) battery cable then the red (+) light pod controller lead ring terminal to the positive (+) battery terminal. Tighten to owner’s manual specifications. Install first the vehicle’s negative (-) battery cable then the black (-) light pod controller lead ring terminal to the negative (-) battery terminal. Tighten to owner’s manual specifications. Arrange the Electra-Glo Light Pods NOTES Electra-Glo light pods (1) can be installed in a variety of locations. They are best installed on a flat surface to provide indirect lighting illuminating mechanical features, vehicle finish or for ground effects. Refer to the notes at the beginning of the Installation section. 5. Select the area or lines of the motorcycle to highlight, and suitable locations for each light pod. DO NOT permanently affix the light pods at this time. Lightly tape the pods in place temporarily until the desired visual effect is achieved Verify clearance from movement of rubber mounted engine or other moving parts, heat sources, or chafe points

Refer to the service manual for instructions with the following exception pertaining to cam compartment compo- nents: The crank and primary cam sprocket flange bolts are specially hardened, and the flat washers are of a special diameter and have ground surfaces. The cr ank sprocket flange bolts and pr imary cam sproc ket flange bolts ARE NOT interchangeable. 2. Refer to the service manual to remove and discard the crank sprocket flange bolts and primary cam sprocket flange bolts and washers. 3. For 1999 models only: Refer to the service manual to remove and discard the currently installed cam drive sprocket. 4. Refer to the service manual to remove and disassemble the cams from the support plate and oil pump. Discard the support plate and oil pump. 5. For 1999 – 2000 Dyna, 2000 Softail, 1999 – 2000 Touring, and 2001 EFI Touring models only: Inspect the cams, chain, sprockets and chain tensioners for wear, and replace as needed. Refer to the service manual for inspection and replacement procedures. For 2001 – 2005 Dyna, 2001 – 2006 Softail, 2002 – 2006 Touring, and 2001 carbureted Touring models only: Inspect the cams and secondary cam chain for wear, and replace as needed. Refer to the service manual for inspection and replacement procedures. The primary cam chain, primary sprockets and both tensioners will be replaced by new components from the kit. For ALL models and years: Discard the guide, as it will not be used. INSTALLATION 1. ALL models: See Figure 1. Obtain the new Rear Cam Roller Bearing Kit (H-D Part Number 8983) from inside the Cam Service Kit (H-D Part Number 17045-99C, purchased separately), and install as indicated in Step 2. NOTE See Figure 2. If not enough of the splined shaft is exposed to install the sprocket, omit the spacer (4) and proceed to Step 2e. When the bearing inner race is started onto the machined area, remove the flange bolt (5), flat washer (6) and sprocket, then assemble using the spacer (4). Repeat Step 2e to fully install bearing inner race. To center thrust washer, be sure o-ring is installed in relief groove. Damage to bearing cage and engine can occur if thrust washer is not centered. (00473b) 2. See Figure 1. Install the O-ring (5), thrust washer (4) and bearing inner race (3) onto the rear camshaft as follows: a. See Figure 2. To properly locate the thrust washer (2), install the O-ring (3) in the grinding relief groove on the splined end of the rear camshaft between the machined area and the secondary cam sprocket.

See Figure 1. Remove and retain any existing medallion. Adhesive Mounted Medallion (1): Carefully pry the medallion (1) from the plate. Remove any adhesive residue from the back of the medallion and the sissy bar medallion plate. To avoid contaminating the adhesive backing, place the medallion in an area away from dirt and debris. Push Nut Mounted Medallion (2): Carefully pry the edge of the medallion until the medallion is free of the push nuts. 2. See Figure 2. Remove and retain the screw (1) that secures the backrest pad to the plate. 3. Remove and retain the two screws (2), backrest bracket (3) and backrest pad (4). Install the Light Assembly 1. See Figure 3. Clean the front of the medallion plate (2) with a 50/50 solution of isopropyl alcohol and water. 2. Peel the adhese bracket kit (Part Number 59545-04) and sandwich the light assembly between the bracket frame and the medallion plate. The bracket clamps will fit around the back of the sissyive backing from the adhesive tape located on the light assembly (1). Fit and hold the light assembly to the front of the medallion plate (2). 3. See Figure 6. For 2.55 inch (64.8 mm) center to center mounting hole backrest pads, use th bar arms.

(00330a) Original Equipment (OE) Air Cleaner Removal For carbureted models: Refer to the service manual and check the warm-slow idle speed adjustment before removing the OE air cleaner backplate. For EFI (fuel-injected) models: Have a Harley-Davidson dealer recalibrate the ECM prior to air cleaner installation. 2. Remove the air cleaner backplate following the instructions in the service manual. Retain the two breather screws (A) removed from the backplate (see Figure 1). The remaining parts can be discarded. 3. See Figure 1. Remove and discard induction module bracket (B). “Heavy Breather” Air Cleaner Installation NOTE When servicing the air cleaner, apply Loctite 243 (blue) to all threaded fasteners (both male and female threads). 4. Install the new O-rings (4) in the grooves around the breather screw holes on the carburetor or induction module side of the backplate (1 or 2)
