Remove the lower fairing. 2. Remove the existing exhaust system from the EXUP valve rearward (EXUP valve is retained). Save the stock exhaust clamp for reuse. 3. Inspect the exhaust gasket. Replace if necessary. 4. Install the S-Bend to the rear of the EXUP valve, make sure the system fits flush. Reuse the stock exhaust clamp to connect the S-bend to the valve. 5. Install the TiForce end can to the S-bend tail pipe. 6. Loosely attach the two rubber bands, stainless steel bands (K), and stay to the end can using the supplied 6mm hardware (H) and the hanger / stay arm (G). (See figure 1) . 7. Place the bands approximately 180mm from the edge of the end can. (See figure 2) . 8. Using the stock provided mounting point on the passenger foot peg, use the M10x45mm bolt and hardware to mount the end can loosely, allowing for some adjustment. 9. Carefully align the two stainless bands so that they are parallel to each other, and spaced properly on the can. Tighten the 6mm hardware (H). Make sure that the rubber pads fully cover the bands (K). USE CAUTION WHEN TIGHTENING THE 6MM HARDWARE AND THE TWO BANDS SO AS NOT TO CRUSH OR DISTORT THE SLEEVE OF THE CAN. 10. Using some brake and contact cleaner on a clean rag, carefully wipe down the entire exhaust system to remove any residual oils, anti seize, fingerprints and dirt prior to starting the motor. FAILURE TO CLEAN THE TUBING AND CAN MAY RESULT IN PERMANENT STAINING OF THE SYSTEM WHEN HEATED. 11. Attach the supplied springs to secure the end can to the S-bend pipe. Make sure the exhaust system is free and clear of the bike. If necessary, adjust for proper clearance. 12. Go back and tighten all fasteners. 13. Check that all fasteners are tightened per specifications, then start the motor and check for exhaust leaks. 14. Reinstall the fairing lowers.

Loosen the clamp where the stock tailpipe connects to the stock collector. 2. Remove the bolt holding the stock muffler assembly to the footpeg/exhaust bracket. 3. Remove the stock tailpipe and exhaust assembly as one piece. 4. Remove the nut securing the right side center stand support bolt. Install the new supplied bracket as shown in (See figure 1) 5. Remove the right rear footpeg assembly complete, bolt the new footpeg mounting bracket in place of the stock one using supplied bolts. 6. Carefully unbolt the footpeg from the bracket (Be careful there are springs and washers that will fall out if you are not careful), bolt the footpeg into the new billet footpeg bracket. Bolt the footpeg bracket to the footpeg- mounting bracket. (See figure 2) 7. Remove the stock exhaust gasket from the stock tailpipe and installthe gasket into the new tailpipe. 8. Slide the supplied clamp over the new tailpipe and slide the new tailpipe onto the stock collector. 9. Slide the TiForce end can into place. Loosely attach the two rubber bands, stainless steel bands K, and stayarm / hanger G to the end can using the supplied 6mm hardware H. See figure 4. 10. Place the bands approximately 150mm from the edge of the end can. See figure 5. 11. Using the stock provided mounting point on the passenger footpeg, and using the stock mounting bolt, mount the end can loosely, allowing for some adjustment. Insert the stock mounting bolt through the stay / hanger G. 12. Attach the supplied springs to connect the tailpipe and muffler assembly. 13. Make sure the exhaust system is free and clear, if necessary jigglethe system to adjust for proper clearance. 14. Carefully align the two stainless bands K so that they are parallel to each other, and spaced properly on the can (figure 5), then tighten the 6mm hardware H and the stock mounting bolt hardware. Make sure thatthe rubber pads fully cover the band(s). USE CAUTION WHEN TIGHTENING THE 6MM HARDWARE AND THE TWO BANDS SO AS NOT TO CRUSH OR DISTORT THE SLEEVE OF THE CAN. 15. Tighten the supplied clamp to secure the new tailpipe to the factory collector. 16. Using some brake and contact cleaner on a clean rag, carefully wipe down the entire exhaust system to remove any residual oils, anti seize, fingerprints and dirt prior to starting the motor. FAILURE TO CLEAN THE TUBING AND CAN MAY RESULT IN PERMANENT STAINING OF THE SYSTEM WHEN HEATED. 17. Check that all hardware is tightened, then start the motor and check for exhaust leaks.

Save the exhaust clamps for reuse Save the stock exhaust can mounting bolts and nut for the end can to the passenger footpegs for reuse as well. Inspect the original exhaust gaskets. Replace as necessary. Slide the tail pipes into place. Do not tighten the clamps at this point. Slide the TiForce end cans into place. Loosely attach the two rubber bands, stainless steel bands K, and stay / hanger G to each end can using the supplied 6mm hardware H. See figure 1 for details. Using the stock provided mounting point on the passenger footpeg, and using the stock mounting bolt, mount the end can loosely, allowing for some adjustment. Insert the stock mounting bolt through the stay / hanger G
(see figure 1). Attach the supplied springs to all the joints (from the tail pipes to the TiForce end cans). Make sure the exhaust system is free and clear, if necessary jiggle the system to adjust for proper clearance. Carefully align the two stainless bands K so that they are parallel to each other, and spaced properly on the can, then tighten the 6mm hardware H and the stock mounting bolt hardware. Make sure that the rubber pads fully cover the band(s). USE CAUTION WHEN TIGHTENING THE 6MM HARDWARE AND THE TWO
BANDS SO AS NOT TO CRUSH OR DISTORT THE SLEEVE OF THE CAN(s).

Save the stock exhaust can mounting bolt and nut for the end can to the passenger footpeg for reuse as well. Remove the clamp from the stock exhaust system and save for reuse. Install the S-Bend to the rear of the stock head pipe. Reuse the stock clamp, but do not tighten at this time. Slide the TiForce end can into place. Loosely attach the two rubber bands, stainless steel bands K, and stay / hanger G to the end can using the supplied 6mm hardware H. See figure 1 for details. Place the bands approximately 190-200mm from the edge of the end can. See figure 2 for details.

the end can loosely, allowing for some adjustment. Insert the stock mounting bolt through the stay / hanger G.
Attach the supplied springs to fasten the end can to the S-bend pipe. Make sure the exhaust system is free and clear, if necessary jiggle the system to adjust for proper clearance. Carefully align the two stainless bands K so that they are parallel to each other, and spaced prope rly on the can (refer to step 7 / figure 2), then tighten the 6mm hardware H and the stock mounting bolt hardware. INSTALLATION 1. Remove stock windshield. 2. Remove all hardware that secures the mounting brackets to the windshield. The nine screws that must be removed require a T-27 TORX® screwdriver. Save all hardware and brackets for installing the new windshield. 3. Remove all old tape from the brackets. Apply tape from kit to areas of the new windshield that had tape on the stock windshield. Do not exceed recommended torque when installing mounting screws. Damage to windshield can result. (00385a) 4. Install all brackets and tighten all screws and acorn nuts to 23-27 in-lbs (2.6-3.0 Nm) . 5. Install windshield on motorcycle. Improper installation of accessories or loading of cargo can affect motorcycle stability and handling, which could result in death or serious injury. (00455b) Failure to provide adequate clearance between stationary and moving parts can cause loss of control, which could result in death or serious injury. (00378a) NOTE Inspect windshield upon completion of installation. Be sure windshield mounting does not restrict full left or full right movement of front fork assembly. If restriction does occur, adjust windshield as needed until proper clearance is obtained. Have experienced Harley-Davidson service personnel correct any problems before riding with this accessory installed. NOTE Check mounting hardware periodically. Never ride with loose mounts. A loose mounting causes extra stress on all other mounts, as well as the windshield itself, and could result in premature failure of components. CARE AND CLEANING NOTE Sunlight reflections off of the inside curvature of a windshield can, at certain times of the day, cause extreme heat build-up on motorcycle instruments. Exercise care in parking. Park facing the sun, place an opaque object over the instruments, or adjust the windshield to avoid reflections

INSTALLATION Improperly aligned handlebars can contact the fuel tank when turned to the left or right. Contact with the fuel tank can cause cosmetic damage. (00372a) NOTES Check that the handlebar is centered on the risers. To make sure that the handlebar is centered, verify that the knurled areas on the outboard side of each riser are equal. Slowly turn the front wheel to the full right fork stop and then the full left fork stop to be sure the handlebar does not contact the fuel tank. If contact with the fuel tank occurs or the handlebars are not properly centered, see Figure 1. Slightly loosen the four upper clamp screws, and center the handlebar or raise the handlebar angle as necessary until proper clearance is obtained, then temporarily snug the screws, but do not fully tighten. 4 1 2 3 4 is00868 1. If handlebar adjustments were made, snug screws but do not fully tighten. a. The bottom surfaces of upper clamps are offset, creating a gap between the clamp and riser on one side. b. Tighten clamps so the gaps appear to the rear of the handlebar, then tighten screw to 12-15 ft-lbs (16.3- 20.3 Nm). 5. 1. Remove both left and right saddlebags and set them aside. 2. Remove the right side floorboard from the frame and set aside. 3. Unplug the O 2 sensors on front and rear headpipes from motorcycle wire harnesses. 4. Remove the stock exhaust system. It may be necessary to lubricate the slip joints of the exhaust with WD-40 or similar lubricant to aid in disassembly. The stock muffler slide hangers may be left in place in the rubber mounts for later reinstallation of the mufflers. 5. Remove the stock rear headpipe support-mounting bracket by removing the two starter mounting bolts, this bracket will not be reused. Note: Use caution when removing the bolts so that any tools used do not come in contact with the positive post on the starter. Install the Cobra supplied, exhaust support-mounting bracket, see Figure 1. 6. Remove the stock exhaust flanges, retaining rings and O 2 sensors from the stock headpipes and headpipe support clamp from the front headpipe. Remove the new front headpipe from packaging and install the stock flange, retaining rings and O 2 sensor on to the pipe. 7. On the front headpipe slide the stock headpipe support clamp over it. Install the front headpipe on the motorcycle using the stock flange nuts to secure it to the exhaust port studs, but do not tighten at this time. Slide the headpipe support clamp forward on the headpipe and over the stock exhaust mount on the right side engine case, make sure the clamp’s rectangular hole is on top and the flat part of the clamp is downward, see Figure 2. Install the carriage bolt and nut to secure the tube clamp but do not tighten at this time. 8. Reinstall the muffler onto the front headpipe using one muffler slip clamp. Reinsert two stock 5/16- inch bolts into rear muffler mount, tighten to factory torque specs, do not tighten front muffler slip clamp at this time. (NOTE: On some models equipped with saddlebags the bag rail may need to be adjusted outward to allow proper clearance between muffler body and swing arm / axle nut.) 9. Tighten front headpipe flange nuts then headpipe support clamp to factory torque specifications. 10. Remove front heatshield and hose clamps from packaging. Unscrew the hose clamps and feed the tail end of the clamps through the clips on the inside of the heatshield from the bottom, so the screws are facing toward the bottom and accessible with a screw driver once the heatshield is installed. Install the heatshield over the front headpipe. (Hint: Spread the hose clamps apart slightly to make it easier to slide them over the muffler assembly and headpipes.) Align heatshield with headpipe and snug clamps but do not tighten .

Turn ignition switch off and disconnect battery ground cable. 2. Refer to Figure 3. Remove OE ignition module and wire harness (items 1-4). You will disconnect two wires at the coil (15), a wire going to the VOES (Vacuum Operated Electrical Switch) (18), a black ground wire at the ignition module, and the 3 pin plug (20) that connects to the sensor plate (11). Refer to shop manual for locations. 3. Remove ignition cover plates and gasket (items 5- 9). This will require drilling out two rivets. The rivets will later be replaced with two supplied self- threading screws. 4. In order to remove the sensor plate cable, the cable plug (20) must be removed first. Use needle nose pliers to pull the terminals out of the plug. Then pull the cable through the exit hole at the bottom of the timing cover. 5. Note location of sensor plate (11). There is a V notch in the sensor plate used for alignment. When you install the HI-4, you should align the V notch in the same location. This should set the timing close enough to start the engine. Remove and save the two standoffs and washers (10). Remove the sensor plate (11). HI-4 INSTALLATION Refer to Figure 4. The HI-4 requires use of the OE timing rotor P/N 32402-83 (used only on 1985 and newer models). If you have an older model or are not sure, check the rotor (9) for the correct part number. For models prior to 1980, use the supplied 10-32 x ¾”bolt and washer to mount the rotor. 1. Install the HI-4 system in place of the OE breaker or sensor plate. Rotate the HI-4 about 90 degrees to give better access to the cable exit hole. Install the HI-4 first, then push the cable through the hole. On some early models it may be necessary to enlarge the wire harness exit hole in the gear cover. Align the V notch on the HI-4 same as the OE plate you removed. Use the OE standoffs to secure the HI-4. You must use lockwashers under the standoffs for proper clearance between the HI-4 and cover plate. Do not fully tighten the standoffs until the timing has been set. 2. Route the HI-4 wire harness along the frame rails up to the coil. Make sure that harness will not be chafed or burned by exhaust heat. Secure harness with tie wraps. Do not install timing cover. HI-4 HOOKUP Crimp terminals and hardware are supplied for your convenience. Use the ring terminals for coil hookup. 9000-4002A REV A 3 2/05 1. Identify switched +12 volt wire and tach wire (if equipped) going to the coil. Refer to your service manual, or reconnect the battery and use a test light or voltmeter. The switched +12 volt wire will be hot when the ignition key is turned on. 2. Refer to Figure 5. Connect the HI-4 red wire and switched +12 volt wire to Coil positive. 3. The HI-4 white wire is not used and should be taped. 4. Connect the HI-4 black wire to the Coil negative terminal. 5. Connect the HI-4 green wire to the vacuum switch (Figure 3, item 18), if used. 6. Connect the HI-4 brown wire to the tach wire, if equipped with tach. Tape up if unused. 7. The HI-4 is grounded via the timing housing; a separate ground connection is not required. 8. Reconnect battery ground cable. Verify proper ground connections to the frame and engine. VOES HOOKUP The OE vacuum switch (VOES) is normally an open circuit. Above 3-5 inch-Hg vacuum, the VOES closes and grounds the vacuum input on the OE ignition module. This increases the total advance generated by the OE ignition module. Installation Motoworks exhaust 1. Install Motoworks tailpipe with muffler using bolt supplied in kit. (Fig 3) 2. Tighten tailpipe mounting bolt. 3. RECHECK ALL YOUR WORK 4. We recommend that you clean the entire exhaust system with a mild detergent, i. e. glass cleaner prior to starting as any oily residue may cause permanent staining. 5. Before operating check for proper clearance between Motoworks exhaust and ATV i. e. frame, plastic, brake line, fuel line etc. if problems exist, recheck work. Note: It is normal for the new exhaust to emit white smoke the first time you start the ATV. This is from the oil used during manufacturing.
