INSURE THE EXHAUST SYSTEM AND EXHAUST COMPONENTS ARE FULLY COOLED. 2. INSURE THE MOTORCYCLE IS STABLE ON KICKSTAND OR REAR CENTERSTAND OR SERVICE TABLE. 3. REMOVE THE 3 PLASTIC BUTTONS HOLDING THE PLASTIC COVER OVER THE EXHAUST SERVO. (THIS IS LOCATED DIRECTLY INSIDE THE RIGHT REAR PASSENGER PEG BRACKET) DETACH THE CABLE END FROM THE SERVOnWHEEL AND REMOVE THE ENTIRE CABLE FROM THE RETAINING CLIP. THE ENTIREnCABLE WILL NOW REMOVE WITH THE REST OF THE EXHAUST.REPLACE THE PLASTIC COVER FOR THE SERVO AND REINSTALL THE 3 PLASTIC BUTTONS. 6. REMOVE THE STOCK MUFFLER MOUNTING BOLT. REMOVE 7. REMOVE THE STOCK EXHAUST CLAMP. (IT IS NOT UNCOMMON FOR THE CLAMP BOLT TO BREAK DURING REMOVAL.)b8. REMOVE THE ENTIRE STOCK EXHAUST ASSEMBLY. BE CAREFUL NOT TO SCRATCH THE SWING ARM DURING REMOVAL. 9. REMOVE THE STOCK EXHAUST GASKET FROM HEADER PIPE IF IT DID NOT COME OFF WITH THE STOCK EXHAUST. THIS GASKET WILL
NOT BE USED. 10. PREASSEMBLE THE HYPERFLO EXHAUST BEFORE INSTALLING. HYPERFLO RECOMMENDS YOU DO THIS PORTION ON CARPET OR A CLEAN PADDED AREA. YOU MAY ALSO USE THE PLASTIC BUBBLE PACKAGING AS A PAD TO PROTECT THE CANISTERS DURING PREASSEMBLY. 11. PREASSEMBLE THE LARGE DIAMETER CAN TO THE S-PIPE FIRST. INSTALL THE SPRING ON THE CANISTER FIRST AND PULL AWAY FROM THE CANISTER TO INSURE YOU DO NOT SCRATCH THE CANISTER

REMOVAL 1. Place suitable blocking under frame to raise front wheel several inches off the floor. For best results, use a hydraulic center stand on a level surface. 2. Refer to the appropriate Service Manual and remove the front forks. 3. Move forks to bench area. Place suitable drain pan on floor beneath a vise. INSTALLATION Fork Disassembly 1. See Figure 6. Remove nuts (T), lockwashers (S), flat washers (R) and axle cap from studs at end of fork slider. 2. See Figure 1. Obtain FORK TUBE HOLDER (HD-41177) and proceed as follows: a. Clamp end of tool in vise (1) in a horizontal position with plastic knobs facing toward you. b. With the fork cap bolt topside, clamp fork tube between rubber pads (2) on inboard side of tool. Tighten knobs (3) until fork tube is securely held. NOTE Refer to Figure 6 for Steps 3-17. 3. Remove fork cap bolt (A) and spacer (O) from fork tube plug (B). Remove quad ring seal (D). Save bolt and spacer but discard quad ring seal. 4. Using wrench flat, slowly unthread fork tube plug (B) from fork tube (G). Be aware that fork tube plug is under spring -J03923 1 of 4 pressure, so have a firm grasp on plug as the last thread is turned. 5. Remove fork spring (1) from fork tube. 6. Remove fork assembly from fork tube holder. 7. Turning fork upside down, drain fork oil into drain pan. For best results, slowly pump fork tube and slider at least 10 times. 8. Install fork spring back into fork tube. 9. Place a shop rag on the floor, and turning fork assembly upside down, press end of spring against rag. While compressing spring to prevent rotation of damper tube, remove screw and washer (Q) from end of fork slider. Use air impact wrench for best results. 10. Remove and discard fork spring (1). 11. Remove dust cover (E). 12. Using pick tool, remove retaining clip (H) between fork slider and fork tube. 13. Remove fork tube (G) from fork slider. Slide fork tube gently in a slide hammer motion against the slider to remove the seals and bushing from slider. 14. Slide fork oil seal (I), slider spacer (J) and slider bushing (K) off end of fork tube (G). NOTE The lower stop (L) may come out with the damper tube or remain in the slider tube. Ensure that the lower stop is removed from the slider tube. 15. Remove the lower stop (L). 16. Remove damper tube (2) from fork tube. 17. Remove rebound spring (F) from damper tube. 18. Repeat Steps 1-17 for the opposite side fork assembly. Fork Assembly

INSTALLATION Prepare the Motorcycle 1. Remove the right cover and the maxi-fuse. 2. Follow Service Manual instructions to remove the air box cover. Remove the Existing Rear Turn Signals 1. For 2006 and Earlier Models: See Figure 1. Insert a screwdriver into middle of hole of license plate light cover. Push forward to release tail lamp housing retaining clip. 2. See Figure 3. Identify the white left [19] (1) and black right [18] (2) 2 pin rear turn signal connectors. 3. See Figure 6. To separate the rear turn signal connector, press the button (1) and separate the pin terminal housing from the socket terminal housing. 4. On the socket terminal housing, press the latch (2) aside and open the secondary lock (3). 5. To remove the rear turn signal wires from the socket terminal housing, insert a pin (6) into the front socket cavity. Compress the tang (4) while gently pulling the wire and socket terminal (5) from the back. 6. See Figure 7. Inside the fender, remove the fasteners (1) and the turn signal support plate (2). Pull the turn signal wiring through holes in license plate mounting bracket and remove turn signals. 7. Repeat for the opposite turn signal. 1. For 2007 and Later Models: See Figure 2. Open seat and remove the nut and washer (3), seat post (2), passenger pillion and passenger seat (1) per the instructions in the Service Manual. 2. See Figure 4. Identify the left (1) and right (2) rear turn signal wires and 6 pin rear turn signal connector [94]. 3. See Figure 6. To separate the rear turn signal connector, press the button (1) and separate the pin terminal housing from the socket terminal housing. 4. On the socket terminal housing, press the latch (2) aside and open the secondary lock (3). 5. See Figure 5. Remove the turn signal wires from the 6 pin socket terminal housing. To remove the wires, insert a pin (6) into the front socket cavity. Compress the tang (4) while gently pulling the wire and socket terminal (5) from the back. Repeat for all four turn signal wires. Do not remove the license light wires from the socket terminal housing. 6. Gently pull the loose turn signal wires through the sheath toward the rear of the vehicle until completely removed from the sheath. 7. See Figure 7. Inside the fender, remove the fasteners (1) and the turn signal support plate (2). Pull the turn signal wiring through holes in license plate mounting bracket and remove turn signals. 8. Repeat for the opposite turn signal

DISASSEMBLY For 5 speed gear set removal refer to your factory service manual. You willneed to remove the main drive gear, main drive gear bearings, retaining clip & countershaft needle bearings. NOTE: Removal of the shifter arm is notnecessary for 99 & earlier transmissions. NOTE: Removal of the shifter arm isnecessary for 2000 & later transmissions. After trans. housing is disassembled thoroughly clean & inspect. ASSEMBLY For 2000 & later models removal of approximately 1/4 of an inch off of the shifter arm bushing is likely required. Doing so will allow installation of the retaining clip & washer onto the shifter arm. It is good practice to double check how much material should be removed before cutting the bushing. See fig. 1 & 2 Install supplied Main drive gear bearings & countershaft needle bearings using special tool # 97-164 NOTE: Lightly coat bearings with assembly lube or gear oil for easier installation. Install supplied Main drive gear retaining clip & verify that it is fully seated and cannot come out. Do not re-use old bearings or retaining clip. Install supplied Main drive gear into bearings using special tool # 97-166 See fig. 3 Install supplied trap door gasket & verify that it is on correctly. Install supplied 6 speed gear set making sure to align the countershaft with the needle bearing assembly. Slowly slide in gear set until the mainshaft & countershaft will not slide in any further. Lightly tapping on the trap door (while verifying that there is no interference) with a soft blow hammer will then fully seat the shafts & trap door. See fig. 4 Once gear set is installed use the supplied 5/16-18×1-1/2 & 1/4-20×1-1/2 bolts to secure the trap door. Torque the 5/16 bolts to 15 ft-lbs w/ red loctite (high strength) Torque the 1/4 bolts to 9 ft-lbs w/ red loctite (high strength) See fig. 5

Save bolt but discard quad ring seal. 4. Using wrench flat, slowly unthread fork tube plug (B) from fork tube (G). Be aware that fork tube plug is under spring pressure, so have a firm grasp on plug as the last thread is turned. 5. Remove fork spring (1) from fork tube. 6. Remove fork assembly from fork tube holder. 7. Turning fork upside down, drain fork oil into drain pan. For best results, slowly pump fork tube and slider at least 10 times. 8. Install fork spring back into fork tube. 9. Place a shop rag on the floor, and turning fork assembly upside down, press end of spring against rag. While compressing spring to prevent rotation of damper tube, remove screw and washer (Q) from end of fork slider. Use air impact wrench for best results. 10. Remove and discard fork spring. 11. Remove and save blow valve (E). 12. Remove damper tube (2). 13. Remove rebound spring (F) from damper tube. 14. Using pick tool, remove retaining clip (H) between fork slider and fork tube. 15. Remove fork tube (G) from fork slider. Slide fork tube gently in a slide hammer motion against the slider to remove the seals and bushing from slider. 16. Slide fork oil seal (I), slider spacer (J) and slider bushing (K) off end of fork tube (G). 17. Remove the lower stop (L). Fork Assembly NOTE Refer to Figure 6 for the following procedure. 1. Obtain new Damper Tube (2) from kit and install rebound spring (F) over the lower end. 2. With the wear ring topside, slide new damper tube into fork tube, so that tube end drops through hole at bottom of fork tube (G). Install lower stop (L) on the lower end of damper tube. 3. Install fork slider (O or N) in fork tube holder. Slide fork tube into fork slider. 4. If necessary, obtain new slider bushing (K) (45940-84, not included). Coat slider bushing ID with clean fork oil. Slide slider bushing (K) down fork tube. 5. Slide slider spacer (J) down fork tube until it contacts slider bushing. 6. Obtain new fork oil seal (I) (45875-84A, not included). Coat fork oil seal ID with clean fork oil. Installation- Corner Brake Lamp Trim 1. Carefully cut out brake lamp trim template (1) attached to this instruction sheet. 2. Position template (1) on plastic brake housing (2) as shown in Figure 2. 3. Using a punch, score two points indicated on template to mark mounting hole locations (3) on plastic brake housing (2). 4. Using a 1/8 in. drill bit, drill a pilot hole in plastic housing. 5. Use a 7/32 in. drill bit to drill through housing and fiberglass Tour-Pak. 6. See Figure 3. Insert studs on chrome brake lamp trim piece through holes drilled in plastic housing and Tour- Pak. Using two flatwashers (1), two lockwashers (2) and two acorn nuts (3) from kit, secure trim piece to Tour- Pak. Tighten finger tight. 7. See Figure 3. Locate brake lamp retaining clip (4) on inside of Tour-Pak and remove. Save clip (4) for later reinstallation. 8. Form chrome trim around corner of Tour-Pak, so that it is positioned around plastic housing evenly. While holding chrome trim in position, mark forward mounting hole position on Tour-Pak using a punch

INSTALLATION Prepare the Motorcycle 1. Remove the right cover and the maxi-fuse. 2. Follow Service Manual instructions to remove the air box cover. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 3. Follow Service Manual instructions given to remove the negative (-) battery cable from the negative (-) battery terminal. Remove the Existing Rear Turn Signals 1. See Figure 1. Insert a screwdriver into middle of hole of license plate light cover. Push forward to release tail lamp housing retaining clip. 2. See Figure 2. Inside the fender, remove the fasteners (1) and the turn signal support plate (2). Pull the turn signal wiring through holes in license plate mounting bracket (3) and remove turn signals. 7. Repeat for the opposite turn signal. Install Chrome Rear Turn Signals 1. See Figure 5. Assemble a chrome turn signal assembly (1) to a chrome lamp support (2) by feeding the wire leads through the wire hole in the lamp support. 2. Feed the wire leads and conduit through the front hole in the license plate bracket and through hole in the support plate (4) towards the front of the motorcycle. 3. Thread the bolt (3) through the center hole in the support plate, through the center hole in the license plate bracket, and through the hole in the chrome lamp support into the chrome turn signal. 4. Tighten the bolt to 100-150 in-lbs (11.3-16.9 Nm). 5. Route the turn signal wires between the license plate bracket and the inner fender. Access the wires through the tail lamp opening in the outer fender. 6. See Table 1. Identify the left and right connector socket housings and match the socket terminated colored leads to the cavities in the socket housing which correspond to the colored leads in the pin housing

INSTALLATION PROCEDURE Note: All Evolution® “Big Twin” pistons are marked “Front” or “Rear” and come with rings, wrist pins, and locks. • Note: We highly recommend that a dealer or trained mechanic perform the installation of these pistons. Specialized equipment is required for honing and finishing the cylinders to ensure long life of the piston and cylinder assembly. 1. Remove original equipment cylinders from engine. Refer to a shop manual or other reference book for specific steps, if needed. (Note: Care should be taken not to bend the studs or damage the cylinder during removal of the cylinders.) 2. With a small screwdriver, move the wrist pin retainer around to gain access to the tail of the retainer as it lines up with the notch in the bottom of the wrist pin hole. 3. Use a small screwdriver, pick or awl to roll the wrist pin retainer out of its groove. 4. Push wrist pin out and remove piston. 5. Repeat procedure for the other piston. 6. At this point, take cylinders, new pistons, and piston-to-wall clearance specifications to your dealer or machine shop to perform necessary machining operations. • IMPORTANT NOTE (Evolution® and Twin Cam®): The cylinder bore must be machined/honed to provide .0025″ of piston-to-wall clearance. Measure the piston diameter at a point .500″ up from the lower skirt (See Figure 3). 7. Starting with the front cylinder, install new piston rings and one wrist pin retaining clip (Note: Second ring has a dot which must face up when the ring is installed) . 8. Place the piston over the conecting rod, making sure that the intake valve pocket is towards the intake side. (For Evolution ® , see Figure 1. For Twin Cam ® , see Figure 2) . Coat the wrist pin with engine oil and insert it into the piston. Install the second wrist pin retainer into the groove. 9. Lightly coat the piston skirt with engine oil. Place a piston ring compressor over the piston/ring assembly and compress. Place the cylinder over the piston and gently push down until all rings are in the cylinder. Remove the ring compressor, and push the cylinder the rest of the way down. (Note: Be careful not to get oil onto the base gasket.) 10. Place two nuts and washers on opposite corners of the #1 cylinder to hold it down while you repeat the procedure for cylinder #2. 11. Assemble the rest of the engine per factory specifications. Start the engine and let it run at 2000 rpm for about 10 minutes.

1. Starting on the left (shifter) side remove shifter pivot bolt (large allen head). Rotate the shifter assembly out of the way. Remove the retaining clip from the bottom of the foot peg pivot pin. Remove the pin and the foot peg. 2. Install the left floorboard in the original foot peg mounting location. (Note the L & R markings on the backside of the mounting blocks.) Place the allen bolt (supplied) through the original mount and the floorboard. It may also help to use the shank of a Phillips screwdriver in the bolthole at the same time to help align the holes. In some cases due to variances in the stock foot peg bracket it you may need to use a 25/64″ (.390) drill bit and drill thru both the bracket and the floorboards mounting block to allow the bolt to go thru. The blocks and their holes are machined to exact tolerances and is kept as close as possible to the size of the peg bracket so that there will not be any looseness or drooping of the floorboards when installed. Thread one of the Ny-loc nuts (supplied) onto the bolt and tighten securely. Reinstall shifter assembly and tighten securely. 3. Repeat for right side and re-check hardware for tightness. (The brake assembly will not need to be removed.)
