STEP 3: Install the battery in the battery box. If using the Trail Tech 040-BATT3.7, use the two included 8″ zip ties as shown. If using the Yuasa YTX4l-BS, use a KTM battery strap, STEP 4: Screw the battery box into place on the rear fender. Use the 3 provided screws. The bottom screw hole may not line up on some older models. If so, use alternate opening as shown. STEP 5: Begin installing the wiring harness at the Ground Ring Terminal. Remove the forward coil Bolt (on older models, use the regulator mount), and re-install with ring terminal. Rotate all connectors towards the rear of bike before tightening bolt. Zip- tie the wire harness to the lower frame rail, routing the zip tie through the available slot in the coil mount (as shown). STEP 6: Route the positive(+) battery and tail light connectors under the frame rails, then through the wiring notch in the air- box plastic. If installing a tail light, connect it now

INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect battery cables (negative (-) cable first) before proceeding. (00307a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect the negative battery cable (-) following the instructions in the owner’s manual. 2. Locate the two-sided template (part number 50002-01) printed on a 11 x 17 inch sheet of poster board. Cut out the template as indicated. 3. If the motorcycle is radio equipped, separate the antenna cable from terminal at antenna base. Remove the nut, lockwasher and ground ring terminal from antenna terminal. Remove phillips head screw threaded into antenna base. Remove mast and antenna base. Detach mast from antenna base by turning counterclockwise with adjustable wrench across flats. 4. See Figure 10. Shield threads of antenna terminal stud with strip of light cardboard. Remove terminal with pliers across cardboard strip. Save terminal and mast for later installation. 5. See Figure 1. Open Tour-Pak top and remove all loose contents. Remove Tour-Pak. Align the template as follows: a. Place center line template (4) along rear top edge of Tour-Pak (1) with curved end against one corner. b. Mark centerline at top edge of Tour-Pak. c. Reverse center line template and mark center with curved end against opposite corner. d. If centerlines overlap, mark center one half the distance between the two lines. e. Place a square against lip at top of Tour-Pak and draw a 3 in (76 mm) line down from the center mark

VRSC models: See Figure 3. Place the wire harness from the kit into the area in front of the battery. Do not block the air intake opening. All models except VRSC and 2004 and later XL models: See Figure 4. Install the wire harness from the kit. Place the relay in the opening of the frame under the seat area, and route the long leg of the harness forward along the frame backbone. 2004 and later XL models: See Figure 5. Remove the nuts retaining the ignition module (1) and temporarily reposition the module as shown. Place the relay in the recessed area (2) of the oil reservoir. Install the ignition module. All 2003 and earlier models and VRSC: Cut the connector from the white power lead, and replace it with the ring terminal supplied in the kit. 6. All 2003 and earlier models, except VRSC: Connect the white wire with the ring terminal to the copper stud (BAT) terminal of the main circuit breaker. All 2004 and later models, except VRSC: Connect the white wire with connector to the B+ connector on the harness. All VRSC: Connect the white power lead to the battery positive terminal. 7. See Service Part illustration. Connect the black ground wires with the two ring terminals to the ground stud under the seat, or at any good electrical ground point. Secure the kit harness to the adjacent harnesses with cable straps (item 6) from the kit. When routing wires through the front fork, make sure the wires are clear of moving parts, to avoid pinching and possible short circuits. 8. Route the forward end of the harness past the steering head, and route the lamp switch leg of the harness along the left side of the handlebar to the clutch control. 9. See the Service Parts illustration. Obtain the switch mounting bracket (item 11) from the kit. Unscrew the boot from the lamp switch, and install the switch into the bracket. Replace the boot on the switch. NOTE If the boot becomes worn or damaged, or is lost, replace the boot to prevent moisture from entering the switch. See the Service Parts illustration (Item 12). 10. See Figure 6. Remove the lower screw (1) and washer from the clutch control clamp (3), and install the lamp switch and bracket assembly (2). Install the screw and washer and tighten to 60-80 in-lbs (7-9 Nm). 11. See the Service Parts illustration. Secure the lamp switch leg of the harness to the handlebar using the wire harness retainers already on the bike. Snap the retainers into the holes in the handlebar. 12. Remove the headlamp assembly. Routing the Antenna Wire The MCM includes an 18″ antenna wire. The first 12″ is a coaxial wire; the remaining 6″ is the reception antenna wire. When routing, try to avoid running the antenna along or near metal. For best performance, have the antenna wire as vertical as possible and exposed. Wire Connections The system includes one harness (HAR-1a) that connects directly into the MCM. The harness is split into three plugs: one for the GEN-1a connector, one for the optional SN-5 connector and one for the data output for future expansion. Note: Each plug is unique and will only fit the appropriate component one way. Main Harness Note: If the optional factory connector kit is being used, please disregard this section of the instructions and refer to the instructions supplied with the factory connector kit. The main harness consists of two harnesses. One is labeled (HAR-1a) and the second is labeled (GEN-1a). Plug in the white 4 pin connector from the (HAR-1a) into the matching 4 pin connector from the (GEN-1a). The (HAR-1a) also has a waterproof connector that plugs into the MCM. The wires should be connected as follows: HAR-1a Black wire with fuse and ring terminal – To battery Positive (+). GEN-1a Black wire – To ground (-). Orange wire – To tail light wire or any other wire that is hot (+) when ignition is ON (NOTE: this is an input to the alarm this connection is not designed to flash the tail light). Removing the Analog Fuel Gauge NOTE The fuel gauge wires are routed through a tube in the fuel tank, and are secured by a clip at the bottom of the tank and, on some models, a clamp on the frame. Open the clip and clamp as needed, and be sure there is enough slack in the wires to be able to lift out the gauge. 1. At the bottom left side of the fuel tank, bend back the flexible clip slightly to free the fuel gauge conduit. Open the harness clamp on the frame if necessary to free the conduit. Gently pull on the conduit to draw the Multilock connector [117] out of the tunnel. 2. See Figure 2. Depress the pin on the socket terminal side of the connector, and pull apart the pin and socket halves. 3. See Appendix B in an appropriate Service Manual. Use a pick (Snap-On TT600-3 or equivalent) to remove the terminals or clip off the wires. Remove and discard the fuel gauge. 4. For Carbureted Models: See Figure 2. Remove the fuel gauge by firmly grasping and carefully pulling up (do NOT twist) on the gauge just far enough to free it from the fuel tank. Disconnect the two sending unit connectors. Feed the conduit and two wires up through the tube while removing the gauge. Remove and discard the fuel gauge. For Fuel-Injected Models: See Figure 2. Remove the fuel gauge by firmly grasping and carefully pulling up (do NOT twist) on the gauge to free it from the fuel tank. Feed the conduit and three wires up through the tube while removing the gauge. Remove and discard the fuel gauge. 5. Remove and discard the rubber gasket. INSTALLATION For Kit Numbers 75084-04B or 75237-03B 1. See Figure 2. Assemble the new gasket (3) to the LED fuel gauge (1) from the kit. Install the gasket so the flat side contacts the edge of the gauge. 2. See Figure 1. Use three of the Phillips-head screws and washers from the kit to connect the wires as follows: Fasten the Orange wire (1) ring terminal to the gauge connection marked “12V and “O” with a screw and washer. Fasten the Black wire (2) ring terminal to the connection marked “GND” and “BK” with a screw and washer. Fasten the Yellow/White wire (3) ring terminal to the connection marked “Y/W” with a screw and washer. 3. See Figure 2. While carefully lowering the fuel gauge, feed the wire harness (2) down into the drain tube until the three short (Orange, Black, Yellow/White) wires exit the hole at the bottom of the fuel tank. Gently pull the wires to remove slack while installing the gauge to the fuel tank. Do not twist the gauge during installation. Hold the gauge firmly and press down until it snaps into place

1. Remove the left and right plastic side covers and the seat (two allen bolts located below the sides of the seat). Unplug and remove the stock horn (located over the oil cooler). Connect the female ends of the jacketed two wire cable supplied to the original horn wires. Route the other end of the cable up over the engine and back to where the relay will mount as shown in photo (1). 2. Using the relay supplied with this kit and the wiring diagram provided with the horn set, identify the terminals of the relay (there are very small numbers next to each of the terminal). Connect the two (2) wires from the cable to terminals #85 & 86 on the relay. Locate the fuse holder wire assembly supplied and connect the blade terminal to the relay terminal #87 or #30. Connect the other end of the fuse wire to the battery positive terminal (+). 3. Working under the left side of the motorcycle, refer to photo (2) and install the black bracket supplied as shown onto the engine mount. Locate the four thin flat brackets and two (2) 6mm nuts supplied with the horn set and two lock washers supplied with the kit. Bolt two (2) of the brackets to each of the horns using a lock washer and 6mm nut on each and make them snug. Using the remaining 6 x 12mm bolt, nut and lock washer install the horns onto the black bracket and align as shown in photo (3). Adjust the horn location so that they are free to vibrate and do not come in contact with other parts of the motorcycle then tighten all three 6mmm bolts securely. 4. Using the two remaining wire assembles supplied, connect the larger terminals with double wires to one of the horns and the terminals with the single wire to the other horn. Route these wires up thru the frame to the relay. Connect the wire with the female blade connector to the relay terminal #30 or #87. Connect the ring terminal to the battery negative (-) terminal
or any 6m bolt on the frame. Turn on the ignition and test the horns. Secure the relay to the frame or other wiring and all loose wires using the cable ties supplied. Replace the seat and side covers

1) Remove seat. 2) Refer to service manual to locate the following wires: An ignition signal that has power while the ignition is in the “ON” position. Terminal 30 on start relay . A “CRANK” signal (start signal) that has power while the starter motor is being activated. Terminal 86 on start relay . 3) Locate a mounting position for the module that will fit in front of or next to the battery. DO NOT MOUNT the module until all connections to the module have been made. 4) Verify the operation of the ignition and crank signals using the voltmeter or test light. Disconnect battery and make the following connections: • Connect the Blue wire from the lamp module to the ignition feed wire Terminal 30 on start relay . • Connect the Grey wire from the lamp module to the starter crank feed Terminal 86 on start relay . • Connect the Red wire from the module to one end of the fuse harness provided in the kit. • Crimp a ring terminal to the other end of the fuse harness (for connection the POSITIVE battery terminal) . • Crimp a ring terminal to the Black wire from the module. This will need to be routed to the NEGATIVE terminal of the battery • Do not in any way (lengthened or shortened) . Ensure that the ballast is close enough to the lamp to use the length of cable provided. 5) Securely mount ballast in chosen location. Plug the 2 wire sealed connector (RED AND BLACK 16 AWG WIRES) to the ballast. Route the Red and Black wires along the frame, and follow the harness under the fuel tank (recommended) to the battery compartment. Connect the Orange wire from the lamp module to the red wire from the ballast using connector. Crimp ring terminal to black wire coming from the ballast, and connect to the NEGATIVE battery terminal. • IT IS NOT RECOMMENDED THAT THE BALLAST BE MOUNTED IN CLOSE PROXIMITY TO ECU OR FUEL INJECTION WIRING. • Do not mount near sources of high heat (i.e. Cylinder head or exhaust manifold) . • Do not mount in a location where there is a possibility of mechanical interference from moving parts (i.e. Steering components or linkage) . • There is a 3-foot length of cable provided for connection between the BALLAST and the HID LAMP. This cable MUST NOT be modified in any way (lengthened or shortened) . Ensure that the ballast is close enough to the lamp to use the length of cable provided

Remove the seat and air cleaner assembly, remove both front and rear gas tank mounting bolts. Prop the rear of the gas tank up approximately 2″. 2. Locate the factory connector on each fuel injector. Depress the clip on the connector and pull the connector free and move it out of the way. Note: A pair of needle nose pliers and a long flat blade screwdriver helps with this job. If you need additional access to the fuel injector connectors, you can remove the Idle Air solenoid by removing the two 5/16” bolts holding it on and loosening the Torx #20 screw on throttle cable bracket. Make sure to use blue thread-locking compound when refitting the two 5/16″ bolts and correctly position the o-ring when reattaching. 3. Lay the Fi2000R module in the area underneath the seat, do not attach it to the motorcycle, route the wire harness forward up the left side of the frame and across to the right side just ahead of the rear cylinder head, See Figure 1. Route the forward set of connectors under the upper motor mount. 4. Attach the Fi2000R module’s forward injector plug, with the grey and red wires to the front injector. Take the original female H.D. connector and insert the corresponding Fi2000R male connector, with the brown and red wires, into it, refer to Figure 2. 5. Attach the Fi2000R module’s rear female injector plug, with the blue and red wires, onto the rear injector. Then take the original female HD connector and insert the corresponding male Fi2000R connector, with the green and red wires, into it, refer to Figure 2. 6. Remove the right hand battery cover, route the black ground wire from the Fi2000R through the gap just under the frame and to the rear of the battery box. Attach the ring terminal to the negative post of the battery. Now cut the factory zip-tie holding the rear fender wire harness to the ECU bracket and pull that harness up and out of the way, see Figure 1.

1. Turn off the ignition switch before proceeding. 2. Select a convenient mounting location for the Bosch sensor. In general, the sensor should be mounted as close to the exhaust valve or exhaust manifold as practical. When choosing a mounting location, allow several inches clearance for the sensor wire harness. The wire harness must exit straight out from the sensor. Do not loop the harness back onto the sensor body. The sensor responds to oxygen pressure. Excessive backpressure will cause a reading error. For turbocharged applications, you must mount the sensor downstream of the turbo. 3. For temporary use during dyno tuning, you can mount the Bosch wide-band sensor in place of one of the original equipment rear oxygen sensors (after the catalytic converter). You can also use a sniffer in the tailpipe. For permanent mounting, an 18 x 1.5 mm weld nut must be welded onto the exhaust pipe. After welding, run an 18 x 1.5 mm tap through the threads. Failure to clean the threads may result in sensor damage. Note that most automotive muffler shops are familiar with oxygen sensor weld nut installation on custom pipes. Do not install the sensor until after the free air calibration procedure described in the following section. Always use an anti-seize lubricant such as Permatex 133A on the sensor threads. 4. Install the WEGO II unit. The WEGO II unit should be mounted where the LCD display will be visible during testing. You can secure the WEGO II unit with Velcro tape strips. 5. Connect the Bosch sensor to the 6 pin mating connector on the WEGO II wire harness. 6. Refer to Figure 1. Connect the black WEGO II wire to frame ground using the supplied ring terminal. Try to use an existing wire harness ground location. Do not extend the WEGO II ground wire or ground the WEGO II to the battery minus terminal or to the engine. 7. Connect the red WEGO II wire to switched +12 volt power. You can usually find switched +12V power at an accessory fuse on the fuse block. You can use the supplied fuse tap and 3/16″ female crimp terminal for this purpose
