take out the original bulb and install the HID bulb. Be careful, do not touch the HID bulb at any time. Plug in the power wires into the original power plug. They go in easy and slide right in. Black wire connects into the black wire on the plug. On the right side, pink goes to red. On the left side, blue goes to red as these are positive wires. Pull the wires toward you slowly and carefully as you near the cover toward the headlight. Spin the rubber grommet if you need to line up the dust cover to the head light. Now lock it in. The arrow should point up if it is locked in properly. Left side installed the same way as the right. Mount the ballasts on the under side of the cowling covers with two nuts and bolts. Position the ballast in the proper place. Then, hold in one spot while drilling two holes for the bolts. An alternate mounting may be with industrial double sided tape or industrial Velcro. Do not use those cheap double sided tape of Velcro mounts as they will not hold the weight of the ballasts. Close up of underside of the cowling cover with ballast installed.
Top side of the cowling cover. Repeat installation on the second cowling. Then reinstall on the bike, connecting all the plug wires.

1. Refer to Figures 1 & 2. 2. Remove taillight and remove seat. SAFETY: DISCONNECT BATTERY PRIOR TO ALL WIRING MODIFICATIONS 3. Disconnect Right turn signal connector inside taillight. Pull wire from the underside of fender. Cut the wire approximately 2 inches from the connector, 02/16/09 save for reinstallation. Ensure the wires are loose from all retaining clips under fender. 4. Remove nut located behind fender holding the turn signal. 5. On the right side only, Remove the two torx bolts from fender strut, carefully pull and rotate fender strut cover to remove. Pull turn signal wire completely out. Remove bolt holding turn signal to the fender strut cover. SADDLEBAG INSTALLATION 6. Reinstall the fender strut cover using the 1 7/8″ Hex Spool Bolt Assembly and 1/8″ x 5/16″ Aluminum Spacer in the front hole and the 1 1/2″ Hex Spool Bolt Assembly and 1/8″ x 5/16″ Aluminum Spacer in the rear hole. Refer to view “B”. Insert the chrome caps into the existing turn signal holes. Bend tabs over to ensure a snug fit. 7. Repeat disassembly and installation on opposite side. TURN SIGNAL RELOCATION 8. Install turn signal bracket between license plate and license plate bracket with ears of bracket facing the front of the motorcycle, using 1/4 – 20 x 3/4 Hex cap screws, 1/4 flat washers, and 1/4 – 20 locknuts. 9. Mount turn signals directly to bracket using 5/16 – 18 x 3/4 hex cap screws with a Black Plastic Spacer, and 5/16 star washer. For a clean installation slide rubber grommet over the wire and secure into hole in turn signal, remove top center mounting bolt on license plate bracket and run wires through this hole. Splice the connector back on the wire, and reconnect to wire harness. Ensure all wires are secure under fender. Reinstall taillight. 10. Connect battery and test turn signals for function. Information: Bags will be easier to mount and remove if a small amount of silicone lubrication is applied to rubber mounting points. 11. Mount saddlebags over spools on fender strut and secure with clips retained inside bags. 12. Inspect each clip to verify each clip is properly seated in retaining groove. See View “A”

Engine Removal and Case Splitting Preparation 1. Wash the bike and engine thoroughly. 2. Drain transmission oil by removing drain bolt and copper washer with 5mm Allen. 3. Drain coolant by removing 3 bolts of water pump cover and lifting off engine side case.4. Remove: a. rear fender- two bolts plus one long with washer using 4mm Allen b. fuel tank hose from petcock c. fuel tank- one short bolt and washer using 4mm Allen d. chain master link and chain from front sprocket e. kick starter- one large button head bolt and washer f. rear brake- one bolt/washer using 13mm wrench g. rear brake master cylinder- 2 button head bolts h. gear shifter- one bolt i. flywheel cover – 3 bolts j. clutch slave cylinder- two button head bolts using 4mm Allen k. clutch actuating rod by pulling it out of the case l. airbox three 4mm Allen bolts and loosening Phillips head carb hose clamp m. carburetor cap/slide assembly n. carburetor by loosening Phillips head manifold hose clamp o. spark plug cap p. spark plug q. header pipe 2 bolts into cylinder head r. silencer- 3 bolts (one with washer and nut using 10mm wrench) s. cylinder head coolant hose clamp and hose t. rear shock upper bolt u. radiator plastic cover bolt, then lever up the radiator with screwdriver until the radiator “legs” pop out of frame retaining holes 5. Remove flywheel using flywheel puller tool, taking care not to lose the small Woodruff
key by placing it inside of the magnetic flywheel for safe storage. 6. Remove ignition (3 bolts) and slide rubber grommet and ignition wiring assembly out of the case and out of the way, taking special note of the ignition timing marks. 7. Remove front sprocket and 2 retaining circlips. 8. Remove clutch side case and its 10 bolts using 5mm Allen, being careful not to lose to lose the 2 aluminum alignment pins (dowel pins). Insert the dowel pins into their holes within the Right Crankcase

REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Disconnect negative battery cable. See BATTERY MAINTENANCE in Service Manual. 2. Remove primary cover, primary drive, and clutch. See DRIVE COMPONENTS in Service Manual. 3. Remove primary chaincase according to the instructions in the Service Manual. 4. See Figure 2. Pull off the alternator rotor (1) using two bolts inserted through the holes in the rotor face. 5. Remove the two T-27 TORX screws (2). 6. Unplug the voltage regulator and remove the stator (3). See VOLTAGE REGULATOR in Service Manual. 7. Disassemble connector [46B] (A). See DEUTSCH ELECTRICAL CONNECTORS in Service Manual. NOTE Contact cleaner, alcohol, or glass cleaner sprayed on rubber grommet (B) will provide lubrication when pulling it through crankcase hole. 8. Move grommet (3) to one side and spray contact cleaner into gap. Repeat for other side. Pull rubber grommet (B) through crankcase hole. 9. Pull wires through crankcase hole. INSTALLATION 1. Insert wires through crankcase hole. 2. See Figure 1. Push rubber grommet (B) through crankcase hole. If necessary, apply the same lubricant used during removal. 3. Insert wires into connector [46B] (A). 4. Mate connector [46]. See VOLTAGE REGULATOR in Service Manual. is03776 Figure 1. Voltage Regulator 5. See Figure 2. Install the stator (3) on the crankcase and fasten in place using new TORX screws (2). Tighten to 55-75 in-lbs (6.2-8.4 Nm). 6. Install the rotor (1) on the sprocket shaft. 7. Apply Loctite Threadlocker 262 (red) to sprocket nut threads. Tighten sprocket nut to 150-165 ft-lbs (203.4- 223.7 Nm). 8. Install primary chaincase according to the instructions in the Service Manual. 9. Install clutch, primary drive, and primary cover. See DRIVE COMPONENTS in Service Manual. 10. Connect negative battery cable. See BATTERY MAINTENANCE in Service Manual

INSTALLATION NOTE When performing the following step, it is not necessary to completely remove the shock mount bolt, back the bolt out only until it is flush with the swingarm. 1. See Figure 1. Loosen the left rear shock mount bolt (1) and back it out until the threaded portion of the bolt is flush with the swingarm. 1 2 is03762 1. Shock mounting bolt (left side) 2. Belt guard Figure 1. Loosen Shock Mounting Bolt 2. Pull the belt guard (2) straight back toward the rear of the bike to remove the guard from upper and lower grommets. See Figure 2. It may be necessary to work the guard up and down slightly to dislodge it from the upper (1) and lower (2) grommets. Remove the belt guard and discard. 2 1 3 is03763 1. Upper grommet mount 2. While making sure belt guard is over the belt, slide the guard straight in between the shock and sprocket and align cover just below front belt cover (3). The cutouts in the bracket should be lined up to engage with upper and lower grommets. NOTE When performing the following step, gently pull the guard in and out at the center; it should feel fairly tight even though the rear mounting bracket has not been secured. 4. See Figure 3. Firmly push the guard toward the front of the bike until the cutouts are secured by the grommets and the belt guard mounting bracket (1) hole lines up with the shock bolt

steP 1 Read and understand all steps in the instructions before starting the installation. Park the motorcycle on a hard, level surface and turn off the ignition. ATTENTION! A factory service manual may be helpful in performing this installation. Do not attempt to perform this installation if you are not confident in your ability to complete all of the steps in the procedure; consult a trained technician. steP 2 Remove the side cover on the clutch side as shown in PIC. 1, by gently pulling on it to release the bosses securing the cover. steP 3 Carefully remove the clutch side fairing-molding piece shown in PIC.2 starting at the bottom of the molding; pulling out to disengage the tabs, working your way up the piece. steP 4 Open the clutch side fairing pocket lid, and remove the four trim clips by pushing in on the center pins, and then pulling the clips out. Set the trim clips aside, as they will be used to reinstall the fairing pocket. (PIC.3) steP 5 Remove the fairing pocket by pulling it straight up and out. steP 6 Remove the rubber grommet from the bottom of the fairing pocket and set aside for now. (See PIC.3.) steP 7 Remove the three bolts from the front fairing as shown in PIC.4; set them aside to reinstall later. steP 8 Remove/disconnect the inline fuse on the power wire (red) and insert through the hole in the bottom of the fairing pocket, so that the controller switch will be located in the fairing pocket. steP 9 Carefully insert the remaining wires one at a time, from the control switch through the hole in the bottom of the fairing pocket.

INSTALLATION INSTRUCTIONS • Do not paint the inside diameter where the Fuel Pump O-ring seats. Apply a thin film of grease to it prior to installing the pump body and be patient giving time for the o-ring to conform. BE SURE NOT TO SCRATCH O- RING SURFACE WHEN INSTALLING PUMP! •Cap functions as the vent. •Be careful installing nuts and do not over torque the Fuel Pump & Front Mount fasteners. •Use the stock rubber grommet for the rear mount. Use a heat gun to soften the rubber for removal. •Be sure that the tank is not being rubbed at any point by frame or other hard surface, puncture from abrasion can occur in a short amount of time. • WARNING; Composites are not “malleable” like metal, since weight reduction is the main goal of the FuelCel design, rupture of the tank can occur instead of denting. • This Fuel tank is sold without Warranty expressed or implied by the manufacturer and its final suitability for use is determined by the operator of the motorcycle on which it is installed

The hole made with a dremil, must be large enough for the main power wire to fit. The hole must be no more than an inch in diameter. The trick is to make the hole about ¾ of an inch to an inch and insert the wire diagonally to avoid creating a larger hole. If needed, make the hole larger on opposite sides only to create extra space for the power connectors. Push the rest of the wires through the hole, along with the rubber grommet. Then from the opposite side push the grommet into the dust cover, splitting sides to fit it over the hole. If installed properly, this is how the grommet should cover the hole that you made in the dust cover. One bulb prepped for installation. Both bulbs ready for installation. Take off the power plug from the original bulb Take out the original bulb and install the HID bulb. Be careful, not to touch the HID bulb at any time.
