Installation- Late 1984 and Later XLModels (Equipped With Alternator) 1 CAUTION Late 1994 and 1995 XL vehicle nut plates have 3/8-16 threads. Reuse original screws on late 1994 and 1995 XL models. Installing the 3/8-24 x 1-1/4 in. screws from kit will damage nut plate and screw threads. 1. See Figure 1. From underside of steering head remove screws (7, 8, or 9) and flat washer (6). Discard original screws (7, 8, or 9) and washer (6). 2. Remove and discard the two top motor mount screws, washers, and nuts. 3. See Figures 1 and 2. Place washer (2) on 5-1/2 in. long screw (1). Insert screw (1) through one motor mount, through spacer (11) (unless engine guard is being installed on a vehicle equipped with forward controls, in which case DO NOT USE SPACER), through the offset end of bracket (3), and (with large offset toward jiffy stand side of vehicle) through the other motor mount. Place kit supplied washer (2) on end of screw (1) and secure with locknut (4). Be sure bracket does not pinch wiring. On 1986 and later models be sure bracket does not contact oil pressure switch. 4. INSTALLATION 1. Remove and discard the original voltage regulator mounting screws. 2. See Figure 1. Place a chrome washer (4) onto each of the button head screws (5) from the kit. Insert the screws into the mounting holes in the new voltage regulator cover (1). Place first a spacer (2), then a Nylon washer (3) over the screw threads on the inside of the cover. 3. INSTALLATION 1. Lay a clean pad or blanket on the work surface to protect the saddlebag leather surfaces. 2. Open the saddlebag lid. Remove the saddlebag from the motorcycle, leaving the lid open. See SADDLEBAG REMOVAL in the Service Manual. Lay the saddlebag flat on the pad or blanket with the inboard side facing up and the lid furthest from you. 3. See . Obtain the templates (10) from the kit. Lay the correct (left or right) template in the upper rear corner of the hard plastic inboard face of the saddlebag. Fit the template around the rear of the lid hinge and against the curve of the raised surface in the middle of the saddlebag, and tape it into place. is03044 Figure 1. Template Placement (Left Side Shown) 4. Drill four 3/16 (0.19)-inch holes in the saddlebag inboard face where indicated on the template. 5. Drill four 5/32 (0.15)-inch holes in the saddlebag inboard face as indicated on the template. 6. Remove the template. Cut out the area in between the four smaller holes to create a rectangular opening for the lock arm. Stand the saddlebag upright, with the cover open. 7. See the Figure 2. Obtain one lockset (1) and two screws (5) from the kit. Position the lockset to the saddlebag as shown, with the actuator rod protruding through the rectangular opening cut in step 6. Insert the screws through the lockset mounting holes and into the saddlebag. 8. Position a backing plate (3) over the screw threads inside the saddlebag. Fasten the lockset and backing plate to the saddlebag with two lockwashers (6) and hex nuts (7) from the kit. 9. Using a 3/16-in. hex wrench, remove the two screws holding the inside cover over the existing pushbutton lid release. Remove the cover. Wear safety glasses or goggles when removing or installing retaining rings. Retaining rings can slip from the pliers and could be propelled with enough force to cause serious eye injury. (00312a) NOTE Make sure you are using the correct retaining-ring pliers. Verify that tips of pliers are not excessively worn or damaged. 10. Remove the retaining ring fastening the lid release cable to the pushbutton. Unhook the cable from the pushbutton lever, and pull the cable sheath out of the retaining channel on the inboard wall of the saddlebag. Remove the flat washer from the cable end. Do not discard the retaining ring and washer. 11. Trim about one inch (25 mm) from the rearmost part of the retaining channel, and re-insert the cable into the channel so the free end is at the rear of the saddlebag. 12. Insert the cable end through the hole in the backing plate, and slip the washer over the end of the cable fitting. Insert the cable into the slot in the lockset actuator rod so the ball on the end of the cable fits into the depression.

INSTALLATION 1. Dyna Models: Remove the plastic clip that fastens the clutch cable to the frame downtube just below the clutch cable adjuster and boot. Leave the clip above the adjuster in place. Softail Models: Remove the plastic clip and screw that attaches the clutch cable to the frame downtube just above the clutch cable adjuster and boot. 2. ALL Models: See Figure 1. Cut the original rubber boot (B) from the clutch cable (A). Make sure that the clutch cable covering is not cut or damaged. 3. Obtain the two halves of the clutch cable adjuster cover (items 1 and 2) and two cushions (8). Peel the paper backing from one cushion (8), and center the cushion on the inside of one cover half. Repeat for the other cushion and cover half. 4. Obtain the two screws (7) from the kit. Position the cover halves on each side of the cable adjuster, and align the screw holes at each end. Place a drop of Loctite 243 – Blue on the screw threads, and fasten the cover halves with the two screws. Tighten to 21 in-lbs (2.4 Nm)

INSTALLATION NOTE The shift levers in these kits have opposite counterbored screw holes. When the toe and heel levers are positioned correctly, the socket head cap screws will be installed from the bottom of both levers. 1. Before removing the original shift levers, note the orientation. You may want to replace them at the same position and angle. NOTE The original equipment shift levers may have the socket head screws that secure the shift levers to the splined shifter shaft installed from the top or bottom, depending on your model motorcycle. 2. See Figure 1. Remove the original equipment shifter pegs (A) and retain for re-attachment to the new levers if desired. Remove the socket head screws (3) that clamp the shift levers onto the splined shifter shaft. Remove the original equipment shift levers. 3. First, position the toe shifter lever (1) so the counterbored screw hole is at the bottom. Slide the toe shifter lever onto the splined shifter shaft and position to the desired angle, aligning the screw hole with the notch on the shaft. 4. Install the heel shift lever (2) with the counterbore at the bottom. 5. Add a few drops of Loctite® 243 (blue) to the socket head screws (3), and insert the screws into the counterbored holes. Tighten to 24-26 ft-lbs (32-35 Nm) . 6. Install the shifter pegs onto the new shift levers. If using the original pegs, place a few drops of Loctite blue onto the screw threads prior to installation. Tighten the shifter peg screws. 7. Check for proper operation and clearance

Installation 1. Remove upper screws that attach the chrome headlamp nacelle to the front forks. 2. See Service Parts illustration. Attach the upper docking bushings (22) using washer (21) and mushroom head screws (20) Use Loctite 242 (blue) on screw threads. Torque screws to 19 ft-lbs (25.8 Nm). 3. Remove lower screws that attach the chrome headlamp nacelle to the front forks. 4a. For vehicles equipped with the Chrome Headlamp Nacelle, attach the lower docking bushing (22) using washer (21) and button head screw (23). 4b. For vehicles equipped with the Street Stalker Headlamp Nacelle, attach the lower docking bushing (22) using washer (21) and button head screw (24). Installing/Removing Windshield 1. Carefully lock bottom windshield assembly jaws into grooves of the lower rubber docking bushings. 2. Hook the top windshield assembly jaws into grooves of the upper rubber docking bushings. 3. Firmly press the windshield into place until seated on docking bushings. 4. To remove windshield, grab windshield edges on each side of center brace and firmly pull windshield loose from docking bushings. 1 WARNING Carefully inspect windshield upon completion of installation. Be sure windshield mounting does not restrict full left or full right movement of front fork assembly. Restricted movement could affect handling, resulting in personal injury. If restriction does occur, adjust windshield as needed until proper clearance is obtained. Have experienced Harley-Davidson service personnel correct any problems before riding with this accessory installed. 1 CAUTION Check mounting hardware periodically. Never ride with loose mounts. A loose mounting causes extra stress on all other mounts, as well as the windshield itself, and could result in premature failure of either or both. 1 CAUTION Do not clean Lexan®polycarbonate in hot sun or high temperature. Powdered, abrasive or alkaline cleanser will damage the windshield. Never scrape the windshield with a razor blade or other sharp instruments because permanent damage will result. Sunlight reflections off of the inside curvature of a windshield can, at certain times of the day, cause extreme heat build-up on motorcycle instruments. Exercise care in parking. Park facing the sun, place an opaque object over the instruments, or adjust the windshield to avoid reflections. Harley-Davidson windshields are made of Lexan®. Lexan®is a more durable and distortion-resistant material than other types of motorcycle windshield material, but still requires attention and care to maintain. • Do not use liquid windshield “protectors” on your windshield. Although they may work well on automobile safety glass, Harley-Davidson cannot ensure the results when used on Lexan®Harley- Davidson windshields. If you want to use a windshield protectant on your windshield, try Harley Glaze Polish and Sealant®. • Do not use benzine, paint thinner, gasoline, or other types of harsh cleaning agents on windshield. They will damage the windshield surface. • Do not use benzine, paint thinner, gasoline, lubricants (including Armorall), or other cleaning agents on the rubber bushings. They will damage the bushing surfaces

TOUR-PAK LUGGAGE INSTALLATION TO RACK 1. Open the lid and, if necessary, remove all items from inside the Tour-Pak luggage.  Remove the rubber mat from the luggage floor. 2. If holes ARE NOT pre-drilled in the floor of the luggage,       see Figure 1. To prevent damage to the leather while drilling, place blocks of wood underneath the Tour-Pak luggage at the drilling sites.  Use the four inboard holes (3) in the metal base of the luggage (2) as a guide, and carefully drill four 11/32 inch (9 mm)  holes through the floor of the luggage. 1 2 3 is04249 1. When installing the luggage to the rack in the following steps, note that holes in the luggage rack (2) provide forward (A) and rearward (B) positions for mounting the lug- gage. 3. Place the luggage on the luggage rack.  Align the holes in the luggage mounting plate with the forward or rearward holes in the rack. 4. ALL applications: Obtain the hex head cap screws (9), lock nuts (11) and plain washers (10) from the kit. Place a washer over the threads of each screw, and insert the screw threads, from the inside, through the Tour-Pak luggage mounting plate and floor, and into the holes in the rack. NOTE Always install the mounting screws from inside the luggage.  If the screws are installed from the bottom, the screw ends can tear the rubber mat and scratch objects, such as helmets, stored inside the luggage. 5. From the underside of the rack, install a washer and lock nut onto the threads of each screw.  In a crosswise pattern, incrementally tighten each screw to 19 ft-lbs (25 Nm) . 6. Install the rubber mat into the luggage.  Close and latch the lid. 7. If not already in place, install the Detachable Docking Hardware Kit to the vehicle per the instructions in that kit

REMOVAL To prevent accidental vehicle start-up, which could cause death or serious injury, remove main fuse before proceeding. (00251b) 1. Remove the main fuse. Refer to the service manual. 2. Remove the existing air cleaner backplate. Refer to the service manual. Save the original equipment (OE) button head screw that secures the air cleaner cover. Discard the remaining parts. 3. Remove the fuel tank. Refer to the service manual. 4. See Figure 1. Remove and discard the induction module support bracket. is05912 Figure 1. Remove Induction Module Support Bracket INSTALLATION Air Cleaner Installation Use only supplied air cleaner cover. Use of another air cleaner cover could cause element failure and detachment of the air cleaner cover, which could distract the rider and result in death or serious injury. (00596b) NOTE When servicing the air cleaner, apply Loctite 243 – Blue to the threads of all fasteners. 1. See Figure 3. Install two O-rings (1) from the kit in the grooves around the breather bolt holes on the induction module side of the backplate assembly (2). Install the remaining two O-rings in the grooves in the underside of the heads of the breather bolts (5). 2. Remove the liner from the adhesive backing of the gasket (3). Carefully position the adhesive side of the gasket to the backplate, aligning to the equally spaced screw holes, and press the gasket firmly into place. 3. Insert new breather bolts (5) through the backplate. 4. Apply Loctite 243 – Blue to the breather bolt threads and the mating tapped holes in the cylinder head. 5. Thread the bolts into the cylinder head, but do not tighten. 6. Thread the air cleaner mounting studs (4) all the way through the backplate (2) until the screw threads are captured in the induction module. Do not tighten completely at this time. 7. Alternately tighten the two breather bolts to 120-144 in- lbs (13.6-16.3 Nm) . 8. Tighten the three air cleaner studs to 55-60 in-lbs (6.2- 6.8 Nm) . 9. Install the fuel tank. INSTALLATION For 1991 through 1996 XL with Laced Wheels For 1993 through 1996 Softail with Laced Wheels For 1993 through 1997 Dyna with Laced Wheels 1. Remove the rear wheel. Refer to REAR WHEEL REMOVAL in the Service Manual. 2. Remove all stock sprocket mounting screws, washers and locknuts. 3. Place a new chrome washer onto the threads of each new chrome screw from the kit. Install the sprocket onto the wheel. 4. See Figure 1. Obtain new original equipment locknuts and install on the screws. See Figure 2. Tighten all screws in the sequence shown to 45-55 ft-lbs (61-75 Nm). 5. Install the rear wheel. See REAR WHEEL INSTALLATION in the service manual. Verify the correct axle alignment and check belt deflection per service manual instructions INSTALLATION For 1997 and Later XL with Laced Wheels For 1997 through 1999 Softail with Laced Wheels For 1998 through 1999 Dyna with Laced Wheels For ALL Models with Cast Wheels 1. Remove the rear wheel. Refer to REAR WHEEL REMOVAL in the Service Manual. 2. Remove all stock sprocket mounting screws and washers. 3. Place a new chrome washer onto the threads of each new chrome screw from the kit. Apply 2-3 drops of Loctite 262 (red) to the screw threads, and install the sprocket onto the wheel. Tighten all sprocket screws finger-tight. 4. See Figure 3. Tighten the bolts in the sequence shown to 23 ft-lbs (31.2 Nm). NOTE If 23 ft-lbs (31.2 Nm) is reached before screw is fully seated, remove screw and examine screw and wheel for thread damage. Replace screw or wheel if threads are damaged. 5. After all screws have been tightened to 23 ft-lbs (31.2 Nm), mark a straight line, with a grease pencil, on all sprocket screw heads continuing the line over onto the sprocket. 1 4 2 5 3 30 is04009 Figure 3. Tightening Sequence (Later Laced Wheels and All Cast Wheels) 6. Mark a second line at 30° clockwise from the lines on the sprocket at each screw. NOTE For best results, use Snap-on Torque Angle Gauge TA360 or equivalent. 7. Using the marks as a guide, and using the tightening sequence shown in Figure 3+, turn each screw an additional 1/12 turn or 30° clockwise. 8. Install the rear wheel. See REAR WHEEL INSTALLATION in the service manual. Verify the correct axle alignment and check belt deflection per service manual instructions

Retaining rings can slip from the pliers and could be propelled with enough force to cause serious eye injury. (00312a) NOTE Make sure you are using the correct retaining-ring pliers. Verify that tips of pliers are not excessively worn or damaged. 1. Adjust the clutch cable for maximum free play. With snap ring pliers, remove and retain the external snap ring from the bottom of the clutch lever pivot pin. Remove the pivot pin, clutch lever, clutch cable and rear-view mirror from the clutch bracket. NOTE Apply anti-seize (10) (Harley-Davidson part number 98960-97) from the kit to all screw threads prior to installation. 2. See Figure 1. Install the new chrome clutch bracket (1) using a clamp half (2), washers (3) and screws (4) from the kit. Tighten the screws to 70-80 in-lbs (7.9-9.0 Nm). -J01271 1 is01004 Figure 2. Clutch Cable Adjustment 3. Re-install the clutch cable and clutch lever, mirror and pivot pin and snap ring. See Figure 2. Re-adjust the clutch cable so there is a 1/16-1/8 inch (1.6-3.1 mm) gap between the clutch cable ferrule and the end of the clutch bracket (1). 4. Remove the original clamp half from the front brake master cylinder assembly. 5. See Figure 1. Install the new chrome clamp half (2) on the front brake master cylinder assembly using washers (3) and screws (4) from the kit. Tighten the screws to 70-80 in-lbs (7.9-9.0 Nm). 6. Remove the two screws retaining the brake master cylinder reservoir cover. See Figure 3. Replace with the two standoff studs (1) in the kit. Tighten to 6-8 in-lbs (0.7-0.9 Nm)
