INSTALLATION Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) 1. Refer to the Owner’s Manual and follow the instructions given to remove the maxi-fuse. 1 4 3 2 is03621 1. Transmission top cover screw (3) 2. Upper and lower rear bearing housing screw (2) 3. Upper front bearing housing screw 4. Lower front bearing housing screw Figure 1. Interface Cover Installation 2. See Figure 1. Remove the two rear bearing housing screws (2) from the side of the transmission case. 3. Remove the oil level dipstick from the oil spout on the side of the transmission housing, wipe off and set it aside for later installation. NOTE Insert a clean shop rag into the oil spout opening while the dipstick is not installed. With the dipstick removed, small parts or other foreign material could fall into the transmission, leading to equipment damage or malfunction. 4. See Figure 2. Obtain the rear interface mounting bracket (1) from the kit. 5. Apply a few drops of Loctite 243 (Blue) to the threads of the two bearing housing screws removed in Step 2. Install the rear interface mounting bracket to the bearing housing with the screws, and tighten to 13-18 ft-lbs (17.6-24.4 Nm) . 6. See Figure 1. Remove the upper front bearing housing screw (3) from the side of the transmission case. Loosen the lower front bearing housing screw (4). 7. See Figure 2. Obtain the front interface mounting bracket (2) from the kit. 8. Apply a few drops of Loctite 243 (Blue) to the threads of the upper front bearing housing screw removed in Step 6. Hook the slot in the front interface mounting bracket under the loosened lower screw head. Install the bracket to the bearing housing with the upper screw, and tighten both screws to 13-18 ft-lbs (17.6-24.4 Nm) . 9. See Figure 1. Remove and retain the three socket head cap screws (1) that fasten the right side and left front corner of the transmission cover. 10. Remove and retain the screw fastening the rear brake line P-clamp to the rear fork bracket. 11. See Figure 2. Obtain the right rear interface cover (3), two chrome 1/4-20 screws (6) and two flat washers (7) from the kit. 12. From the rear of the motorcycle, bring the right rear interface cover into position behind the rear exhaust pipe, over the bearing housing. The hole in the top surface of the cover should be positioned over the right rear transmission top cover hole. 13. Loosely fasten the interface cover to the rear interface mounting bracket with the two chrome screws and flat washers. 14. Obtain the chrome top interface cover (4) from the kit. 15. Position the top interface cover over the transmission top cover, overlapping the tab at the top front of the chrome right rear interface cover

INSTALLATION Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) 1. Block the motorcycle underneath the frame so the weight of the vehicle is off of the rear wheel, but do not raise the rear wheel off the ground. 2. Some models require loosening or removal of the muffler or mufflers in order to remove the rear axle. See the EXHAUST SYSTEM REMOVAL section of the Service Manual. Remove the saddlebags if desired for extra working clearance. See SADDLEBAG REMOVAL in the Service Manual. 3. See Figure 1. Remove the original axle adjustment bolts (1) and jam nuts (2) from both sides of the motorcycle and discard. NOTE On a bike that has been previously serviced, ensure that the axle has not been removed and re-installed from the left side (with the castle nut to the right of the wheel). If it has, the axle MUST be inserted from the right side of the motorcycle. 4. Remove the retaining pin (7), castle nut (5) and washer (4) from the left side of the axle (6). Retaining pin Figure 1. Rear Axle Hardware (Left Side Shown) 5. Tap the axle toward the right side of the motorcycle and remove. The belt adjuster collars (3) will fall loose as the axle is removed. The collars can be discarded. The wheel bearing spacers may also fall loose or be dislodged. Be sure to return these to their original position on the vehicle (short spacer on the right side, long spacer on the left). 6. Inspect axle components for damage or excessive wear, and replace as required

Installation To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Disconnect negative battery cable. Remove mufflers according to applicable Service Manual instructions. 3. Install clamps onto mufflers and slide onto headpipes. Install muffler with the Harley Davidson script in the top position. 1 WARNING 1 WARNING 1 of 2 4. See Service Parts Illustration: Reuse fasteners and tighten muffler clamps to 45-60 ft-lbs (61-81.3 Nm), and tighten screws and washers to 15-19 ft-lbs (20.3-25.8 Nm). 5. Connect negative battery cable. Tampering Prohibition Federal law prohibits any modification to this exhaust system which causes the motorcycle to exceed the Federal noise standard. Use of the motorcycle with such a modified exhaust system is also prohibited. NOTE This product should be checked for repair or replacement if the motorcycle noise has increased significantly through use. Otherwise, the owner may become subject to penalties under state and local ordinances.

(00311a) Installation of any accessory suspension components can affect cornering clearance. This could distract the rider, causing loss of control and death or serious injury. (00431b) NOTES This procedure requires that both shocks be removed prior to installing the new shock absorbers. You need to place the motorcycle on a center stand with the rear wheel raised off of the ground. The jiffy stand should be able to move through its full range of travel. The exhaust system may interfere when removing and installing the lower right shock mounting hardware. If necessary, see Service Manual and remove the rear exhaust pipe. 2 4 5 7 1 6 3 is05206 1. Block the motorcycle under the frame so that the motorcycle is securely resting upright, the jiffystand may be moved through its full range of travel, and rear wheel is just off the ground. 2. Remove the lower shock mounting screw (1), washer (3) and nut (6) from the shock absorber (7). Save the hardware for reuse. 3. Remove the upper bolt (2), washer (4) and cover (5) and remove the shock absorber. Save the hardware for reuse. 4. Repeat Steps 1 and 2 for opposite side and save the hardware. 5. Apply 2-3 drops of LOCTITE 243® (blue) on the threads of the lower mounting bolt, then install bolt, lower washer and nut to the shock. 6. Apply 2-3 drops of LOCTITE 243® (blue) on the threads of the upper mounting bolt, then install the shock cover, upper mounting bolt and washer to the shock. Verify the cutout in shock cover locates properly

Use of the motorcycle with such a modified exhaust system is also prohibited. Noise Emission Warranty Harley-Davidson warrants that these mufflers, at the time of sale, meets all applicable United States E.P.A. Federal noise and Emissions standards. This warranty extends to the first person who buys these mufflers for purposes other than resale, and to all subsequent buyers. Warranty claims should be directed to an authorized Harley-Davidson Dealer. NOTE This product should be checked for repair or replacement if the motorcycle noise has increased significantly through use. Otherwise, the owner may become subject to penalties under state and local ordinances. Loosen stock muffler clamps and remove nuts that attach mufflers to muffler support tube. Remove stock mufflers. Save all mounting hardware for reinstallation. 3. Install new kit mufflers using muffler clamps (purchased separately) and stock mounting hardware saved from Step 2. Do not tighten hardware at this time. NOTE Before tightening nuts that attach mufflers to muffler support tubes, make sure the front muffler is positioned as far forward in its brackets slot as possible. This will eliminate any possible contact between the mufflers. 4. Tighten muffler clamp bolts to 45-60 ft-lbs (61-81 Nm) . Tighten nuts that attach mufflers to muffler support tube snugly. 5. Connect the negative (-) battery cable

INSTALLATION Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) NOTE XL Sportster 883 and XL1200R models may require loosening or removal of the rear muffler in order to install the right side rear axle cover. See the EXHAUST SYSTEM REMOVAL section of the Service Manual. 1. Support the vehicle, and loosen or remove the rear muffler if necessary. XL Sportster 883 and XL1200R models: Remove the right-side lower shock absorber mounting bolt. Save for re-installation. All other models: Remove and discard the right-side lower shock absorber mounting bolt. 2. Swing the bottom of the shock absorber out of the way. Position the right-side swingarm axle cover (2) over the swingarm and behind the shock absorber. 3. Reposition the shock absorber. XL Sportster 883 and XL1200R models: Install the shock absorber mounting bolt removed in Step 1. All other models: Install the shoulder bolt (3) from the kit. All models: Tighten the bolt to 45-50 ft-lbs (61-68 Nm) . NOTE When torquing the bolt, align two of the bolt-head flats parallel to the ground. This will allow proper orientation of the bar and shield logo on the bolt cover. 4. Position the bolt cover (4) over the bolt head (3) with the Bar-and-Shield logo oriented upright, and lock in place with the set screw (5). Tighten securely. Reposition and tighten the muffler per the Service Manual instructions. 5. Remove and discard the left-side lower shock absorber mounting bolt. Move the bottom of the shock absorber out of the way. Position the left-side swingarm axle cover (2) over the swingarm and behind the shock absorber. 6. Reposition the shock absorber and install the shoulder bolt from the kit. Tighten to 45-50 ft-lbs (61-68 Nm) , aligning two of the bolt head flats parallel to the ground. 7. Position the bolt cover over the bolt head with the Bar-and- Shield logo oriented upright, and lock in place with the set screw. Tighten securely

This kit fits 1992 and later Evolution 1340 and XL models and 1999 and later Twin Cam-equipped models. INSTALLATION Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) 1. Remove spark plugs. 2. See Figure 1. Install head bolt covers (1), on head bolts (3), secure using setscrew (2) and Allen wrench included with kit. To prevent setscrews from falling into the spark plug holes, start threading the setscrews into the covers before placing them over the head bolts. Position cover on head bolt so that when spark plug is reinstalled setscrew is hidden from view but accessible with Allen wrench. Do not tighten setscrews on high points of bolts. 3. Reinstall spark plugs. Tighten spark plugs to 11-18 ftlbs (15-24 Nm) . If a torque wrench is not available, finger- tighten spark plug and then, using a spark plug wrench, tighten plug an additional 1/4 turn. 4. This kit fits all 2004 and later XL (Sportster®) model motorcycles INSTALLATION Right-Side Pivot Bolt Cover Installation Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) 1. See Figure 1. Start a set screw (2) from the kit into one of the pivot bolt covers (1) about two or three turns. 2. Note the position of the bottom-most flat on the rear-fork pivot hex-head bolt (3). Line up the pivot bolt cover over the bolt head so the set screw is centered on the hex flat. Use the 3/32 inch hex key from the kit to tighten the set screw securely to the head of the rear-fork pivot bolt. 3. Make sure the pivot bolt cover is clean and free of any oil or grease. Remove the protective backing from the adhesive disk on the back of the decorative insert (9). Install the decorative insert onto the end of the pivot bolt cover with the image or text upright and parallel to the ground. Press the insert firmly against the end of the pivot bolt cover and hold pressure for 30 seconds. After releasing pressure, avoid direct contact with the insert for about 20 minutes. Left-Side Pivot Bolt Cover Installation 4. Models without passenger footrests: Use an 8 mm hex key to remove the bolt (5) retaining the double-tube clamp (4). Models with passenger footrests: Use an 8 mm hex key to remove the two bolts (5) and the left-side passenger footrest and bracket assembly (6). 5. Start a set screw (2) from the kit into one of the pivot bolt covers (1) about two or three turns

INSTALLATION 1. Refer to the Service Manual and follow the instructions given to remove the seat. Perform this installation when the engine is cool. Working on or near the exhaust system when the engine is hot could result in severe burns. (00311a) Installation of any accessory suspension components can affect cornering clearance. This could distract the rider, causing loss of control and death or serious injury. (00431b) 2. Disconnect the battery cables, negative cable first or remove the main fuse if equipped. 3. Raise the rear end of the motorcycle so that the rear wheel is just off the ground. Support the motorcycle with suitable blocking under the frame. NOTE Retain the original fasteners for installation of new shocks. 4. Remove the saddlebags from the motorcycle. See the Touring model’s Owner’s Manual for saddlebag removal. 5. Fasten the air pump, part number 54630-03A to the rear air suspension adjustment valve on the motorcycle. See the Touring model’s owner’s manual for valve location. Add 3-5 psi to clear the line but do NOT exceed 50 psi. 6. Using the pressure relief valve located below the gauge on the pump, release the air pressure from the rear sus- pension. Use caution when bleeding air from the suspension. Moisture combined with lubricant may leak onto the rear wheel, tire and/or brake components and adversely affect traction, which could result in death or serious injury. (00084a) 7.
