installation Instructions for Kawasaki Teryx 1. Before installation, center steering wheel and verify tires are straight. 2. Begin by removing all Phillips screws retaining the plastic hood to the front grill, headlights, and frame structure and remove front clip assembly. 3. Remove plastic shroud by removing the 4 phillips screws that retain it to the frame. 4. There are 2 bolts that hold the steering column tube in place and you need to reach up under frame work to get to them. They are 14 mm and you need a box and open end wrench to access them. Loosen the upper one and remove the lower one. Remove the pinch bolt at the column shaft and u-joint. Remove the lower pinch bolt at the rack and u-joint and while tilting the column up and down remove the stock steering shaft.
5. Once the shaft is removed, you are ready for installation. Your bracket and motor has come completely assembled as shown below. You will need to remove the lower shaft from the motor to install it. After removal of the shaft you will need to loosen the 3 mounting bolts from the bracket to the motor to allow clearance for the bracket to slide over the frame piece where it will mount

Secure motorcycle to a bike lift and raise the motorcycle. Rear wheel should remain barely resting on the ground. 2. See diagram on page 2 for references made in parentheses, for example (#5). 3. Remove the nut from the rear suspension bolt (#5) at the bottom of the shock (#7). You may need to remove your exhaust and rear horn to access the nut and bolt. 4. Remove this suspension bolt (#5) from the non-exhaust side of the bike. You may need to raise or lower the bike to ease the tension on the bolt in order for it to come out. 5. Next remove the nut (#4) and bolt connecting the relay arm (#3) to the swingarm. From here remove the entire shock assembly and relay arm from the bike. For ease of re-installing the relay arm (Step 8) and shock be sure to take precautions that in removing the assembly, you can put it back the same way you took it off. Flipping of the relay arm can cause serious damage to the lowering kit and surrounding components. 6. Remove the two suspension arms from the relay arm(#3) and shock(#7). Compare stock arm to length of lowering arm you are about to install. Make sure the length of the lowering arm matches the link of the stock arm. To set how much you want to lower the bike, lengthen the lowering arms. Every 1/4″ longer than stock is approximately 1″ of drop. Do not lower the bike more than 2″ for safety reasons. To adjust, unscrew the large hex shaft from the threaded rods. Make sure to adjust length equally on both shafts. Be sure to tighten all jam nuts once desired lowering position is set. 7. Re-assemble the lowering arms to the top of the shock (#7) using the supplied collar, nut, and bolt. The stock collar (#6), the one in the eyelet at the top of the shock (#7), will need to be removed as it is too long. (This is because the heims are thicker than the stock arms) Do not tighten the nut, or re-install into the frame yet. 8. Re-install the relay arm (#3) to the swingarm. Install gear shifter shaft cover with installed set screw over the end of the gear shifter shaft. 4. Tighten the set screw until light contact is made with the shaft groove. 5. Loosen the set screw slightly to allow the gear shifter shaft cover to rotate. Rotate the cover until the set screw faces down, then tighten the set screw.

REMOVAL 1. See Figure 1. Remove the cotter pin (5) and washer (E) from the master cylinder clevis pin (B). Discard the cotter pin. NOTE The clevis pin has a slight interference fit. It may be necessary to use pliers to pull the clevis pin from the push rod. Be careful not to damage mating parts. 2. Remove the clevis pin (B) from the brake rod. Thoroughly clean and examine parts for wear. Replace if necessary. 3. Remove the brake lever mounting screw (A) and flat washer (D), and save for reinstallation, if necessary. Remove and discard the outer O-ring (2). 4. Remove the brake lever by rotating counter-clockwise and lifting the master-cylinder clevis if necessary. Pull the lever from the shaft. Remove and discard the inner O-ring. 5. Thoroughly clean the lever mounting shaft of grease and dirt. INSTALLATION NOTE These levers are equipped with self-lubricating bushings. It is not necessary to lubricate the mounting shaft or bushings inside the lever prior to installation. 1. See Figure 1. Insert the new O-rings (4) on either side of the lever bushings (2). Install the new brake lever (1) onto the mounting shaft. NOTE There is insufficient clearance to install the clevis pin from the outside, so it must be installed from the inboard side of the brake lever. 2. Align the holes in the lever and brake rod and insert the stock clevis pin (B) from the inboard side. 3. Install the small flat washer (E) onto the clevis pin and insert the new cotter pin (5). 4. Place the large flat washer (D) onto the brake lever mounting screw (A). Apply Loctite 243 (blue) to the threads of the screw, and reinstall into the brake lever mounting shaft. Tighten the screw to 12-16 ft-lbs (16.3-21.7 Nm) . 5. Install the brake pedal pad (C) to the brake lever. After repairing the brake system, test brakes at low speed. If brakes are not operating properly, testing at high speeds can cause loss of control, which could result in death or serious injury. (00289a) 6. Check the brake lever for proper operation and clearance through its full travel

ADJUSTING SPRING PRELOAD (STIFFNESS). NOTE: Shocks typically come set at their loosest (softest) setting. Adjustment range is approximately 4 full rotations. Step 1: Loosen preload adjustment locknut. (see fig. 1) Step 2: Using supplied special tool with a 3/8 ratchet, turn adjusting plate clockwise to stiffen preload & counter-clockwise to loosen preload. (see fig. 2) Step 3: Once preload has been set, lock down preload adjusting nut using blue (med strength) thread locker ADJUSTING RIDE HEIGHT. NOTE: Extending shock assembly lowers frame/fender height. Shortening shock assembly will raise frame/fender height. NOTE: Always check clearances during & after adjusting ride height. Step 1: Loosen ride height adjusting locknut. (see fig. 3) Step 2: Rotate end to desired height. Always leave at least 1 inch of threads engaged in the female threaded shaft. (see fig. 4) Step 3: Lock down ride height adjusting locknut using blue (med strength) threadlocker. (see fig. 5) Step 4: After adjusting ride height on both shocks, verify that they are the same length by measuring from their mounting points. (see fig. 6)

REMOVAL NOTE Refer to owner’s manual or service manual for seat removal instructions for your model. 1. Remove right and left saddlebags according to the instructions in the service manual. Save saddlebag mounting brackets and hardware. 2. Remove passenger seat strap. Discard passenger seat strap. 3. Remove existing seat from vehicle. 4. See Figure 1. Remove and discard stock nuts (2) from studs (1) on rear fender (3). INSTALLATION Install Rider Seat 1. Push front seat on frame with mounting bracket at rear. 2. Firmly push front of seat downward and rearward until frame tongue engages slot in seat. 3. Push seat forward until studs are centered in slots of mounting bracket. 4. See Figure 4. Install two nuts (4) on studs to secure rear seat mounting bracket to rear fender. Alternately tighten nuts to 60-96 in-lbs (6.8-10.9 Nm). 5. If installing a new passenger seat, refer to the instructions included with the kit. After installing seat, pull upward on seat to be sure it is locked in position. While riding, a loose seat can shift causing loss of control, which could result in death or serious injury. (00070b) 6. If installing passenger seat, install passenger seat strap following the instructions in the service manual. 7. Preparation Remove Original Parts From Vehicle. 2.1 Purchase a small tube of Loctite #262 (red) for use later. 2.2 To torque the large gear: 2.2.1 Purchase Snap-On (or equivalent) filter tool. Part #: FWA62121. OR 2.2.2 Purchase Champion special tool – Part # RG-100-100 2.3 Drain the transmission oil. 2.4 Remove front and rear exhaust header pipe. 2.5 Remove the clutch release cover (right side). 2.6 Remove throw out bearing assembly. (to be reinstalled later without modification) 2.7 Remove the two nuts from the main and counter transmission shafts. WARNING : Do not attempt to push shafts into gearbox or remove the trap door – This can cause spacers inside the gearbox to be miss-aligned and lock up the gearbox when gears are installed and tightened. 2.8 Remove clutch push rod (to be replaced w/ Champion supplied rod) Note: For hydraulic clutch bikes, obtain Champion Part # RG-100-082, a longer push rod) Snap-On Part No: FWA62121 Snap-On Part No: FWA62121 Champion Part No: RG-100-100 Reverse Gear Installation Instructions Harley-Davidson Six Speed Transmission HD FLH 2009 Up Page 3 of 5 Revision 2 Boring Tool 3 Installation 3.1 Thoroughly clean threads of main and counter shafts using a silicon remover. 3.2 Apply the green thread locking compound (supplied) to main shaft threads and screw the small gear onto the main shaft. Figure 1 3.3 Install the supplied (ear)plug into the main shaft hole. To be removed later. 3.4 Install the supplied special tool to the small gear. Ensure the holes of the special tool align with the holes in the small gear. Figure 2 3.5 Install torque wrench to special tool and torque the small gear to 80 lb. ft. 3.6 Remove torque wrench from special tool. Do not remove special tool from small gear. 3.7 Using the supplied boring tool and the special tool as a guide, drill the main shaft through two holes of the special tool as shown. Stop when cutter contacts bearing race. Figure 3 3.8 Remove special tool, leaving main shaft plug in place, and thoroughly clean out the holes. Use care to ensure debris does not enter transmission. 3.9 Remove plug from main shaft hole. Mount the shock as you would your stock shock per your authorized shop manual (with the rebound adjustment at the bottom) noting the following: n On the left side of the motorcycle, remove the secondary drive cover, rectifier cover, and rectifier. Also remove the Remote Adjustable Pre-Load adjuster knob by removing the screw located in the center of the knob, then pull it straight off. n As you mount the shock, feed the Remote Adjustable Pre-Load adjuster (knob removed) through opening between the frame and the rear of the motor – just behind & below where the shift-shaft comes out – on the left side of the bike (see figure 3 & 4) . Do not loosen or attempt to rotate the line between the shock and the adjuster. n Reinstall the adjuster knob, and torque the screw to 50 in/lbs (5.65 N-m). n Make sure the shock rebound adjustment is towards the rear and facing down and the pressure valve is towards the front facing up. n Tighten shock bolts to the proper torque specifications (refer to your manual). n Mount the adjuster to the supplied mounting bracket using the supplied M6-1.0X8mm SHCS fasteners and torque them to 80-90 in/lbs (9-10 N-m). Then mount the bracket to the bike using the two lower mounting bolt holes for the rectifier bracket as shown in figure 5 – one of which is the lower mounting bolt for the rectifier, which will be replaced with the supplied longer fastener. Reinstall the rectifier, sandwiching the adjuster bracket behind it (see figure 6) . n Using the supplied zip-ties, secure the hydraulic line away from any moving parts or heat sources. n Reinstall the secondary drive cover and rectifier cover (figure 7) , then proceed to adjust your ride height.

INSTALLATION Prepare the Motorcycle 1. Follow the Service Manual instructions to remove the seat. To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 2. Disconnect the negative (-) battery cable from the battery. 3. Place motorcycle on a lift and secure the front wheel. 4. Use an overhead crane or hoist attached to the frame to lift the rear of the motorcycle to allow the rear fork to pivot through its range of travel. 5. Place a screw jack under the rear wheel to support and adjust the rear fork during shock removal, installation and ride height adjustment. Be sure rear wheel is supported when removing rear shocks. If wheel is not supported rear fork can drop down, which could result in death or serious injury. (00481b) Removal 1. See Figure 1. Remove the bolt and washer (1) that fasten each of the shock absorbers (2) to the rear fork. NOTE Snap-on Tool Co. adapter, Part Number SRES 24, is necessary to gain access to the shock absorber bolts. 2. Remove the flanged locknut (6) and cup washer with grommet (5) fastening the shock absorber to the frame bracket (4) and remove the shock absorber. 3. Remove, inspect and, if necessary, replace the rubber grommets, the cup washers (5), and the bushing (3). 4. Repeat for the other shock absorber. Disassemble the Shock 1. Thoroughly clean the rear fork end of the shock, especially near the shock canister seal. 2. Support the rear fork end of the shock absorber and shock canister on the table of a press. 3. Press on the shaft to compress the spring in the canister until the keeper plate drops down away from the retaining ring.
