Find the guide plug.bn The guide plug is shown in the shop manual with the engine removed from the frame and the left crankcase cover removed. (You’ll find this illustration in the “ELECTRIC STARTER/STARTER CLUTCH” chapter in the “STARTER DRIVEN GEAR/STARTER CLUTCH REMOVAL” section.) It’s a little bit harder to find it on the bike. Start by following the yardstick to see where the guide plug is on my bike. To find it on your bike, lie on the ground (or, preferably a mechanics creeper) next to the bike (without the yardstick) and peek under the shift lever and over the frame There it is, just barely visible from the side of the bike. Here’s what a new one looks like: 2. Clean the guide plug and crankcase. From the front of the bike, clean the guide plug and crankcase with brake cleaner in a VERY focused spray. Let the cleaner evaporate before moving to the next step. Page 4 Rev: Draft 5/20/2007 Page 4 of 5 3. Reposition the guide plug. a. From the side of the bike, use the yardstick (or a long screwdriver if you prefer) to gently push the guide plug back into the crankcase. (Note the JB Weld from the previous patch operation.) b. From the front of the bike, gently push upward on the bottom of the upper tab (as shown below) or the bottom of the forward tab to rotate the guide plug into the proper position while maintaining pressure with the yardstick

Remove the gear shift lever bolt by using a 5mm Allen wrench. Insert the wrench through the hole in the skid plate. Holding the gear shifter up in second gear makes it easier to align the wrench into the head of the bolt. Pull the gear shift lever as far as possible towards the chain. (The chain does not have to be removed in order to remove the ignition cover and flywheel) Remove the three ignition cover bolts by using a 4mm Allen wrench. Carefully remove the ignition cover-which requires a little twisting and some outward pressure on the gear shift lever. The shift lever may also have to be pressed down into the first gear position. Inspect the rubber ring gasket for cracks or cuts while the ignition cover is off. Replace if necessary. We recommended applying a ring of high grade silicone sealant to further improve the seal of the rubber ring gasket. Tap a chisel-mark across the flywheel retaining nut and the crankshaft by using a small, sharp chisel. This mark serves as a reference point for retightening the flywheel in its original position during reassembly.

Tighten crankcase stud to 15-17 ft-lbs (20-23 Nm). 6. Place chrome cover (12) on shifter lever shaft (at primary case) and secure with set screw (5). NOTE Small wave washer (13) goes between foot shifter and bracket. 7. See Figure 1. Place small wave washer (13) on shifter lever (6) shaft. Coat shaft with Loctite Anti-seize and slide into bracket. 8. Install foot shift bracket (9) using screws (2). Tighten screws to 25-30 ft-lbs (34-41 Nm). 9. Place shifter rod (2) and washers (25) in position. Use short stud on shifter rod to secure shifter rod at the transmission end. Use Loctite 242 (blue) on stud before installing. 10. Install acorn nut (32) and washer (28) at foot shift end. Use Loctite 242 (blue) on acorn nut before installing

INSTALLATION NOTE The shift levers in these kits have opposite counterbored screw holes. When the toe and heel levers are positioned correctly, the socket head cap screws will be installed from the bottom of both levers. 1. Before removing the original shift levers, note the orientation. You may want to replace them at the same position and angle. NOTE The original equipment shift levers may have the socket head screws that secure the shift levers to the splined shifter shaft installed from the top or bottom, depending on your model motorcycle. 2. See Figure 1. Remove the original equipment shifter pegs (A) and retain for re-attachment to the new levers if desired. Remove the socket head screws (3) that clamp the shift levers onto the splined shifter shaft. Remove the original equipment shift levers. 3. First, position the toe shifter lever (1) so the counterbored screw hole is at the bottom. Slide the toe shifter lever onto the splined shifter shaft and position to the desired angle, aligning the screw hole with the notch on the shaft. 4. Install the heel shift lever (2) with the counterbore at the bottom. 5. Add a few drops of Loctite® 243 (blue) to the socket head screws (3), and insert the screws into the counterbored holes. Tighten to 24-26 ft-lbs (32-35 Nm) . 6. Install the shifter pegs onto the new shift levers. If using the original pegs, place a few drops of Loctite blue onto the screw threads prior to installation. Tighten the shifter peg screws. 7. Check for proper operation and clearance

INSTALLATION 1. See Figure 1. Remove stock capscrews (4) and stock shifter rod (2). Discard stock capscrews. 2. See Figure 2 and Table 2. Loosen the lock nuts (5) and turn the rod ends on the new aluminum shifter rod (1) to match the length of the stock shifter rod. 3. See Figure 2 and Table 2. Slide longer capscrew (3) through the front rod end of new shifter rod (1). Place rod on the outside of the lever assembly. Thread capscrew (3) into the lever assembly. 4. Slide shorter capscrew (2) through the rear rod end of new shifter rod (1). Place rod on the outside of the transmission shift lever. Thread capscrew (2) into the transmission shift lever. 5.
