SERVICE INFORMATION GENERAL INSTRUCTIONS Remove the motorcycle frame covers before removing the front wheel. Jack the motorcycle front wheel off the ground and be careful to prevent the motorcycle from falling down. During servicing, keep oil or grease off the brake drum and brake linings. Contaminated brake disk or brake pads reduce stopping power. Clean the contaminated brake disk with high-performance brake degreaser and replace the brake pads. Do not use brake fluid for cleaning. Bleed air from the brake system if the brake system is removed or the brake is soft. Do not allow any foreign matters to enter the brake system when filling it with brake fluid. Brake fluid will damage painted surfaces and plastic parts. When servicing the brake system, use shop towels to cover and protect rubber, plastic parts and coated surfaces. Wipe off any spilled brake fluid with a clean shop towel. Inspect the brake system before riding. The various positions are described below. EAU10540 ON All electrical circuits are supplied with power, and the meter lighting, taillight, license plate light and position lights come on, and the engine can be started. The key cannot be removed. NOTE: The headlight comes on automatically when the engine is started and stays on until the key is turned to “OFF”, even if the engine stalls. EAU10660 OFF All electrical systems are off. The key can be removed. EAU10680 LOCK The steering is locked, and all electrical systems are off. The key can be re- moved. To lock the steering 1. Turn the handlebars all the way to the left. 2. Push the key in from the “OFF” position, and then turn it to “LOCK” while still pushing it. 3. Remove the key.

locate the OEM tie rods (circled in yellow, in the picture below), and the rear shock absorber snubber (circled in red, in the picture below). Notice that there is a tie rod on each side of the motorcycle. These tie rods are secured by two long bolts that pass first through the LH tie rod, then through the suspension, and finally held in place by two 17mm nuts on the RH side. Loosen these two 17mm bolts, and prepare them for removal. It helps to raise the rear tire just slightly with a jack or by a helper, to take the load off of these 17mm bolts. Below is another picture, better exposing the orange rubber snubber on the lower shock absorber rod… This is where the snubber spacers are installed, but don’t do it just yet…there’s more info on this later in the instructions. 3. Remove the 17mm nuts from the tie rods, keep the weight off of the rear wheel, and remove the upper and lower bolts from the tie rods. The rods are easily removed at this point. Take notice that the LH rod has recesses in each end, where the heads of the 17mm securing bolts fit. 4. Replace the tie rods with the new Scootworks tie rods in your kit. Install the tie rod with the recessed bolt holes on the LH side, with the recesses facing outward. Re-install the bolts from the LH side, through the LH tie rod, through the suspension, and through the RH tie rod. Secure them with the original nuts, and torque to 43 ft/lbs. The recessed bolt holes in the LH tie rod are seen in the picture of the Scootworks KLR tie rods below… 5. Do not install the plastic snubber spacers at this time. Lower the rear of the bike and remove the frame from the lift or jack stands. The rear lowering is completed. Sit on the motorcycle and determine if you’ve lowered it to a satisfactory level. If not, proceed to step #6. Your Scootworks KLR Lowering Kit is now installed. The following information is supplied as a supplement, to allow you to complete the job of lowering your bike that you’ve begun by using this Quality Scootworks product. NOTE: Be sure to check the chain tension after installation of the lowering kit, and adjust as necessary. 1. Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the battery cables, negative cable first. 2. Raise the rear end of the motorcycle so that the rear wheel is just off the ground. Support the motorcycle with suitable blocking under the frame. NOTE Retain the original fasteners for installation of new shocks. 3. Remove the saddlebags from the motorcycle. See the Touring model’s Owner’s Manual for saddlebag removal. 4. Fasten the air pump, part number 54630-03A to the rear air-suspension adjustment valve on the motorcycle. See the Touring model’s owner’s manual for valve location. Add 3-5 psi to clear the line but do NOT exceed 50 psi. 5. Using the pressure-relief valve located below the gauge on the pump, release the air pressure from the rear sus- pension. Failure to relieve air pressure from the rear suspension could cause injury during shock-absorber removal. Use caution when bleeding air from the suspension. Moisture combined with lubricant may leak on to the rear wheel, tire, and/or brake components and adversely affect traction, which could result in death or serious injury. (00084a) 6. See Figure 1 and Figure 2. Remove the air hoses from the shock absorber air-hose fittings. NOTE Press the plastic collar down on the air-hose fitting to remove and install the air hose. 7. Remove the air hose fittings from the shock absorbers. Save the fittings for installation on the new shocks. NOTE Air-suspension shock absorbers are oil filled and must be kept upright at all times to prevent oil leakage. 8. Remove the lower mounting bolts and washers from the shock absorbers

Compression damping of shock absorber (MXC, EXC) The compression damping (during compression) can be adjusted for the MXC and EXC shock absorbers (Mono Compression Control). The degree of damping can be adjusted by turning adjusting screw 1 with a screwdriver. Turning in a clockwise direction will increase the damping, turning in a counterclockwise direction will decrease the damping. STANDARD ADJUSTMENT: -Turn the adjusting screw clockwise to the stop. -Then turn the adjusting screw counterclockwise, counting the number of clicks that corresponds to the respective type of shock absorber. This type of engine requires a mixture of petrol and oil. To ensure the correct working of the engine, the following are recommended: – Use high quality petrol, with an octane rating equal to or above 90 (RON + MON)/2 or 98 (RON). – Use 2T synthetic oil. Warning: – If the recommended oil is not available, use semi-synthetic oil. – Do not mix different oil-types. Mixture ratio: oil, 1.5% of petrol volume (50 parts petrol to every 0.75 part oil). Note: we recommend first preparing the mixture in a suitable container and then filling the fuel tank. Fuel tank This has a rapid access cap A and a vent hose B to allow gases produced in the tank to escape. – To open the cap, lift the clip in the direction shown by the arrow and turn to the left. BRoute the headlight lead through the plastic guide. CRoute the headlight lead through the headlight bracket right side, and connect relay. DDon’t kink. EPut coupler into stay. FMake sure the connector is out off the bottom end of front cowling. GRoute the right handlebar switch lead in front of the front fork inner tube. HRoute the throttle cables between the brake hose and right handlebar switch lead. IRoute the wire harness through under the left handlebar switch lead and starter cable. JFasten the left handlebar switch lead to the front fork with a plastic locking tie and cut the end of locking tie. KFasten the throttle cables and starter cable with a band. Air HoseInstallation. Choose the most convenient loca- tiononyour motorcycle for the air fill valve. Drilla 5/16″hole and install the air fill valve as shown in Figure 3orsecure air fill valve to frame tube. 2. Keep hose ends clean during installation because dirt can cause air leaks. 3. Install hose connector, tube clamp and two O-rings onto one end of the air hose (See Figures4&5) Apply rubber lubricant (soap solution, not oil) to the O-rings to ease installation on the air hose& into the shock absorber inlet. Plastic connector should just bottom on fitting. Do not overtighten! The function of the nut is to hold everything together in place, the O- rings do the sealing. Fin- gertightenonly (10 in/lb maximum). 4. After routing the air hose, trim the length to fit air fill valve. Install hose connector, tube clamp, and twoO-rings onto end of hose (See figures 4&5). Lubricate as above and assemble to air fill valve. Use the same procedure formating hose. Important —leaveasmall amount of slack in hose near shock absorber to allow for the slight move- mentofthe shock. Caution! Do not install hose near ex- haustsystem, battery or any other sharp edges or seat movement. Keep hoses clear of moving parts such as wheels or suspension components. Do not allow hoses to have excess slack and sag below the motorcycle. The hoses could catch on road surfaces or debris and could be damaged while the motorcycle is in motion. 5. If necessary the air hose can be secured along the motorcycle’swiringharness with tie-wraps. 6. Testing: Inflate system to 50 psi. Apply soapy water solution to all connections and check for air leaks. If there are any leaks, disconnect the suspected fitting and check for dirt or damage to the air line or the O-rings. Remove any dirt or foreign matter, re-lubricate the O-rings and reinstall. If unable to locate the leak, remove rubber boot from shocks and submerge pressurized components under water (in- cludingT-Valve) and check for leaks.
