Installing the Tips: 1. Use a long 3/16″ ball drive Allen wrench to remove the two hidden retaining screws. 2. Rotate the tip to the desired position and relocate the retaining screws and lock washers inside the tip. 3. Apply a small amount of anti-seize compound to the threads and tighten to 8 ft./lbs. 4. Check the tip bolts after a brief test ride. Adjusting the Hooker Tuned-Flow® Muffler: 1. Loosen the socket head bolts located in the aluminum ring at the end of the muffler approximately 5 turns using a 3/16″ Allen wrench. Alternate back and forth between each bolt 1/2 turn at a time to keep from binding. 2. Using your fingers, pull the center barrel of the muffler approximately 1/8″ towards the back of the motorcycle and rotate to the desired setting. If warm, use a rag or gloves. 3. By rotating the exhaust barrel and aligning the notch in the barrel with the index marks in the aluminum ring, the power band can be adjusted. The “H” setting will bias the power towards High RPM Horsepower, while the “T” setting will provide more Low RPM Torque. The muffler is infinitely adjustable between these two settings

Remove and retain the (4) chrome caps from the handlebar clamps. Remove and retain the (4) stock allen head bolts. This hardware will be re-used with the new Billet Tach Mount Kit. Carefully remove the stock handlebar clamps while supporting the handlebars. INSTALLATION: 2. Slide the Electronic Tachometer (#6) into the Billet Tach Mount (#2) and secure with the 10-24 X 1/4″ Socket Set Screw (#10) supplied. Carefully pull the tachometer wire harness through the larger hole in the Billet Tach Cup (#3) and secure the Billet Tach Cup with the 10-24 X 1/8″ Socket Set Screw supplied. (The additional holes in the tach cup are for air circulation). Attach the Billet Tach Mount to the Billet Handlebar Clamp (#1) with the two 10-24 X 1-3/4″ Socket Head Screws (#4) supplied. Install the Billet Tach Mount assembly with the four stock allen head bolts and chrome caps removed in step 1 above. Adjust handlebars to desired height and torque bolts to factory specs. WIRING INSTRUCTIONS: 3. Refer to FIG. #1 . Remove Seat. Disconnect negative cable from battery. Remove fuel tank retaining bolts. Raise fuel tank about 3″-4″ to expose the Left Side Ignition Coil. It is not necessary to completely remove the gas tank on the Road Star. (V-Star 1100 applications use the right front coil and require fuel tank removal.) TIP: Long needle nose pliers are useful in removing and re-installing the coil wires. If desired, tach wire loom may be shortened as necessary. Using an appropriate crimping tool, connect the Tachometer wires in the following manner: Cut Shrink Tubing (#9) into two 1″ pieces

INSTALLATION Preparation Models WITH maxi-fuse: To prevent accidental vehicle start-up, which could cause death or serious injury, remove maxi-fuse before proceeding. (00251a) 1. Refer to the Service Manual and follow the instructions given to remove the maxi-fuse. Models WITHOUT maxi-fuse: To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) 1. Refer to the Service Manual and follow the instructions given to remove the seat and disconnect the negative (black) battery cable from the negative (-) battery terminal. Retain all seat mounting hardware. 2. Remove the outer fairing. See UPPER FAIRING/WINDSHIELD (FLHX, FLHT/C/U), OUTER FAIRING/WINDSHIELD, REMOVAL in the Service Manual. Remove the fairing cap. See UPPER FAIRING/WINDSHIELD; FAIRING CAP: REMOVAL in the Service Manual. 3. Bleed the brake fluid from the front brakes per the instructions in the Service Manual. Original Handlebar Removal NOTE Cover the front fender and the front of the fuel tank with clean shop towels to prevent scratching. Damage to the finish could result. 1. Models WITH radio: Remove the radio. See RADIO: REMOVAL in the Service Manual. Models WITHOUT radio: Remove the storage box. a. The four socket head screws fastening the storage box to the left and right radio support brackets can be accessed through the oblong holes in the fairing brackets. Use a long shank ball-end socket to remove the screws. b. Pull the storage box forward to remove it from the opening in the inner fairing. Remove brake line components carefully. Damage to seating surfaces can cause leakage. (00320a) 2. Disconnect the front brake lines from the vehicle. INSTALLATION To prevent accidental vehicle start-up, which could cause death or serious injury, disconnect negative (-) battery cable before proceeding. (00048a) Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect the battery cables, negative side first. 2. Remove the seat according to the procedures in the applicable Service Manual. NOTE Federal regulations require that red turn signal lenses need to be a minimum of 4 inches from the tail or stop lamp, edge to edge. In order to ensure this spacing requirement, new directional stand-offs are provided in kit and must be used to replace the original (stock) directional stand-offs. To install the new directional stand-offs, perform the following. 3. See Figure 1. Insert a small screwdriver into middle hole (1) of license plate light cover assembly (2). Lift tail lamp assembly upward and disconnect tail lamp connector (1). Disconnect left (2) and right (3) turn signal 2-place connectors. 5. See Figure 3. Remove two left side fender support front socket head screws (1). Save hardware for installation. 6. Remove left fender support capscrew (2) (under fender) near end of support and washer (3). Remove capscrew (4) at approximate midpoint of fender support and washer (5). Save hardware for installation. 7. Remove directional lamp screw (6) and washer (7). NOTE Prior to removing turn signal wires, carefully note routing. In particular, pay close attention to the locations of cable straps which must be replaced. 8. Carefully remove fender support (8), turn signal lamp (9) and directional lamp support (10) along with wiring through elongated hole in fender (11). Discard directional lamp support and cap screw. Save turn signal lamp for installa- tion. 9. Perform Steps 5 through 8 for the right fender support and signal lamp assembly. NOTE At this point, the two turn signal pin terminals must be removed from the two-place connector in order to remove the turn signal and directional stand-off from the fender support. The pin terminals will be re-installed to the connector after routing wiring through new directional stand-off and installing stand-off and turn signal to fender support. Follow the instructions under AMP MULTILOCK CONNECTORS in the applicable Service Manual to remove the pin terminals from the two-place con- nector. 10. See Figure 3. Obtain new directional stand-off and cap- screw from kit. Route wiring from turn signal lamp (9) through new directional lamp support (10) and elongated fender support hole (11). INSTALLATION NOTES The upper cup washer (A) must be oriented with the flat side up and the lower cup washer (D) with the flat side down. See Figure 1 for the following procedure. 1. Align the components as shown, and install the risers (2) to the upper fork bracket. The ground wire (G) and the internal tooth lock washer (H) are located on the right side only. Do not tighten the riser mounting screws (I) at this time. 2. If an appropriate Harley-Davidson 1-1/4 inch handlebar has not been installed, install one according to the Instruction Sheet included with the kit, or re-install the handlebar assembly onto the risers. 3. Loosely install riser caps (1) onto the handlebars and risers using four socket head screws (3) as shown. 4. Ensure that the risers stay properly aligned with the handlebar and tighten the riser mounting screws (I) to 50-60 ft-lbs (68-81 Nm) . 5. Adjust handlebar to the desired position, ensure that it is centered on the risers, then, starting with the front screws, tighten the four socket head screws (3) to 12-15 ft-lbs (16- 20 Nm) . 6. Turn the handlebars full right and left. Check that: •The handlebars and triple tree clamps do not contact the fuel tank. •The steering stops function properly. •The wiring and brake line are not pinched or kinked in the steering assembly. •Throttle returns from full open to close at both fork stops. Install proper length brake lines. Incorrect brake line length can adversely affect motorcycle operation, which could cause loss of control resulting in death or serious injury. (00325a) •If you are installing different handlebars, measure the change in distance that will be required from the end of the stock brake line to the brake master cylinder. •Compare this revised length to the brake line provided in your kit. •If the line is more than 2.0 in. (50.8 mm) longer or more than 1.0 in. (25.4 mm) shorter than the above measured distance, see a Harley-Davidson dealer for the correct brake line length

INSTALLATION NOTE See Figure 1. Be careful not to crack plastic fender lamp lens (2) or chrome plate when removing lens. 1. Remove fender lamp light lens (2) by placing screwdriver in slot in top of lens and carefully prying cover loose. Retain lens and gasket for later installation. 2. Installed Front fender Rail NOTE When installing fender rail (3), be sure fender rail supports are inside of fender. 3. Place fender rail (3) from kit into position, aligning the front bracket hole of rail with hole in front of fender (4). Fender rail supports will fit snugly inside fender. NOTE Be careful not to damage the fender lamp wire when securing front fender rail into place. 4. Use a magnet to place a 10-32 x 1/2 inch phillips screw through the hole in front fender and through front bracket hole of fender rail (3). 5. Loosely secure fender rail (3) to fender (4) with 1/2 inch flat washer and hex locknut. 6. On right side only, remove two hex socket head screws and nuts. Retain nuts for installation. 7. Replace original two socket head screws with 5/16-18 x 2 inch screws from kit. 8. For vehicles without caliper/rotor covers: On left side of fender (4) only, install a washer between rail (3) and fender for both screws. Replace original two hex socket head screws with 5/16-18 x 2 inch screws from kit. For vehicle with caliper/rotor covers: Do not replace hex socket head screw that supports caliper/rotor cover. On left side of fender (4), install a washer between fender (4) and rail (3) on screw that does not support the caliper/rotor cover (towards the front of the vehicle). Replace remaining hex socket head screw with 5/16-18 x 2 inch screw from kit. 9. Install four original nuts. 10. Tighten front bracket Phillips screw securely. Tighten four hex socket head screws to 14-18 ft-lbs (19-24 Nm). 11. Install gasket and fender lamp lens removed earlier

Refer to Service Manual for instructions. NOTES Replace existing zinc hardware with chrome-plated hardware one at a time so the transmission top and side covers do not need to be replaced. 3. Remove and discard existing six 1/4-20 x 1 in. hex socket- head screws and washers from top transmission cover. Install six chrome hex socket head screws (1) and washers (2) on top transmission cover (3). Tighten to 84-108 in-lbs (9.5-12.2 Nm). 4. Remove and discard existing two 1/4-20 x 1 in. hex socket head screws and washers from side transmission cover. Install two chrome hex socket head screws (1) and washers (2) on side transmission cover (5). Tighten to 84- 108 in-lbs (9.5-12.2 Nm). 5. Remove and discard existing four 1/4-20 x 1-1/2 in. hex socket head screws and washers from side transmission cover. Install four chrome hex socket head screws (4) and washers (2) on transmission side cover (5). Tighten to 84- 108 in-lbs (9.5-12.2 Nm). 6. Install exhaust system if previously removed. Refer to Service Manual for instructions. 7. Connect negative (-) battery cable

Installation 1. For models equipped with air baffle: See Figure 1. Remove and discard the two hex screws (2) and flat washers (3) holding the baffle (1) to the fork stem and bracket assembly(4). Retain the baffle for later reassembly. For models not equipped with air baffle: Remove and discard the two plugs from the rear of the fork stem and bracket assembly (4). 2. Remove and discard the hex socket head screw (6) holding the brake line manifold (5) to the underside of the fork stem and bracket assembly. 3. Place the lower fork bracket cover into position covering the brake line manifold. Attach the cover (and the baffle, if so equipped) to the fork stem and bracket assembly with the two 1/4″ self-tapping hex screws from the kit. Tighten securely. 4. Install the 5/16″ self-tapping hex socket screw through the cover and brake line manifold into the stem and bracket assembly. Torque to 10-15 ft-lbs (13.6-20.3 Nm). 5. Verify that the throttle and clutch cables are routed properly and do not interfere with steering the vehicle. After disturbing the brake system, BEFORE moving motorcycle, you must pump brake fluid until the pistons push the pads against the brake disc. If you don’t pump fluid pressure up again, the brake will not be available to stop the motorcycle which could result in death or serious injury. After disturbing the brake system, always test motorcycle brakes at low speed. If brakes are not operating properly, or braking efficiency is poor, testing at high speeds could result in death or serious injury
